 本発明の目的は、封止剤の形状を保持しつつ有機EL素子などの発光素子を封止することができる表示装置の製造方法、その製造方法に好適な封止剤、および該封止剤の硬化物を備える表示装置を提供することである。本発明の有機EL素子の面封止剤は、1分子内に2以上のエポキシ基を有するエポキシ樹脂と、エポキシ樹脂の硬化剤と、を含み、E型粘度計により、25℃、1.0rpmにおいて測定される粘度が1.0×10~1.0×10mPa・sであり、40~100℃のうちいずれかの温度で加熱したときの、JIS Z0237により測定されるボール番号を10以上にする。

Description

有機EL素子の面封止剤、表示装置の製造方法および表示装置
 本発明は、有機EL素子の面封止剤、表示装置の製造方法および表示装置に関する。
 近年、有機EL素子などの発光素子を用いたディスプレイや照明の開発が進められている。これらの発光素子は、水分などにより劣化するため、発光素子を封止して外気から遮断する必要がある。
 発光素子の封止方法は、従来は、乾燥剤を取り付けた封止キャップと、発光素子とそれに接続される端子電極が配置した素子基板とを、発光素子を囲む枠状の光硬化性接着剤を介して貼り合わせる方法であった(枠封止方式、特許文献1および2などを参照)。近年では、発光素子を長寿命化またはディスプレイなどを大面積化するために、素子基板と封止基板との間を、樹脂などの封止剤で充填して発光素子を封止する方法が新たに検討されている(面封止方式、例えば特許文献3などを参照)。
 また、封止剤は、UV硬化型の接着剤(例えば、特許文献4)と、熱硬化型の接着剤(例えば、特許文献5)とに大別される。UV硬化型の接着剤は、室温において短時間で硬化できることから、生産性を向上できるとのメリットがある。しかしながら、有機EL素子などの発光素子は、硬化時においてUV光が照射されると劣化したり、光開始剤などから発生する揮発成分により劣化したりし、得られる有機ELデバイスの信頼性が低下するという問題がある。
 一方、熱硬化型の接着剤は、その硬化メカニズムにおいて揮発成分を発生しないため、有機EL素子の耐熱温度以下で熱硬化させることで、硬化による有機EL素子へのダメージを極力少なくすることができる。このため、2つの基板を、熱硬化型の封止剤を介して貼り合わせた後、熱硬化して発光素子を面封止する方法が検討されている。

 しかしながら、熱硬化型の封止剤は、硬化時の加熱により一旦粘度が低下するため、封止剤が、本来接着剤の無かった部分にまで流れ出し易く、これにより発光素子と接続される端子全体が塞がれるという問題がある。また、デバイスの量産性を向上させるため、1枚の基板から複数のデバイスを切り出す、いわゆるデバイスの多面取りを行った場合に、デバイス間に封止剤が流れ出して、デバイスの切り離しが困難になるなどの問題があった。
 このようなことから、封止前に配置した封止剤の形状を、封止後にも保つことができる、形状保持性の高い封止剤、および発光素子を封止剤の形状を保持したまま封止できる表示装置の製造方法が望まれている。本発明は、封止剤の形状を保持しつつ有機EL素子などの発光素子を封止できる、製造効率の優れた表示装置の製造方法、該製造方法に好適な封止剤、および該封止剤の硬化物を有する表示装置を提供することを目的とする。
 本発明者らは、鋭意検討の結果、一方の基板に所定の形状で封止剤を配置し、該封止剤を硬化した後、他方の基板を貼り合わせて更に硬化することにより、封止剤の配置形状を維持したまま発光素子を封止できることを見出した。
 本発明の第1は、以下の面封止剤に関する。
 [1]1分子内に2以上のエポキシ基を有するエポキシ樹脂と、エポキシ樹脂の硬化剤と、を含み、E型粘度計により、25℃、1.0rpmにおいて測定される粘度が1.0×10~1.0×10mPa・sであり、40~100℃のうちいずれかの温度で加熱したときの、JIS Z0237により測定されるボール番号を10以上とするための、有機EL素子の面封止剤。
 [2]1分子内に2以上のエポキシ基を有するエポキシ樹脂と、エポキシ樹脂の硬化剤と、1分子内にラジカル重合性官能基とエポキシ基とを有する化合物と、ラジカル重合開始剤とを含み、E型粘度計により、25℃、1.0rpmにおいて測定される粘度が1.0×10~1.0×10mPa・sであり、40~100℃のうちいずれかの温度で加熱したとき、または100mW/cmで30秒間光照射したときの、JIS Z0237により測定されるボール番号を10以上とするための、有機EL素子の面封止剤。
 [3]2級アルコール、3級アルコール、炭化水素およびエーテル類からなる群から選ばれる少なくとも1種類の溶媒であって、沸点が60~80℃である溶媒をさらに含む、[1]または[2]記載の有機EL素子の面封止剤。
 [4]前記1分子内にラジカル重合性官能基とエポキシ基とを有する化合物は、水酸基を有しておらず、かつ前記エポキシ樹脂の硬化剤は、酸無水物である、[2]または[3]記載の有機EL素子の面封止剤。
 [5]前記溶媒は、2級アルコールおよび3級アルコールの少なくとも一方である、[3]または[4]記載の有機EL素子の面封止剤。
 [6]水分の含有量が100ppm以下である、[1]~[5]のいずれかに記載の有機EL素子の面封止剤。
 [7]前記エポキシ樹脂の硬化促進剤をさらに含み、前記硬化促進剤に含まれる活性官能基と前記面封止剤に含まれるエポキシ基の当量比が0.008~0.152であり、前記面封止剤に含まれる、酸無水基とエポキシ基の当量比が0.8~1.2である、[4]~[6]のいずれかに記載の有機EL素子の面封止剤。
 本発明の第2は、以下の表示装置の製造方法に関する。
 [8]発光素子が配置された素子基板と前記素子基板に対向配置される封止基板とを、面封止剤を介して貼り合わせて前記発光素子を封止する表示装置の製造方法であって、(1)前記封止基板または前記素子基板の少なくとも一方に、E型粘度計により25℃、1.0rpmにおいて測定される粘度が1.0×10~1.0×10mPa・sである面封止剤を配置する第1工程と、(2)前記面封止剤を、JIS Z0237により測定されるボール番号が10以上となるまで硬化または乾燥させる第2工程と、(3)前記第2工程の後に、前記素子基板と前記封止基板とを前記面封止剤を介して貼り合わせて前記発光素子を封止する第3工程と、(4)前記面封止剤をさらに硬化させる第4工程と、を含む、表示装置の製造方法。

 本発明によれば、封止剤の形状を保持しつつ有機EL素子などの発光素子を封止することができる。特に面封止方式において、発光素子に接続される端子などに封止剤がはみ出すのを抑制できる。

 1.表示装置とその製造方法
 本発明の表示装置は、発光素子が配置された素子基板と、素子基板と対向配置される封止基板とを有し、素子基板と封止基板は、発光素子を封止するためのシール部材を介して貼り合わされている。このシール部材は、本発明の面封止剤の硬化物である。
 素子基板は、例えば、無アルカリガラスなどのガラス材料のほか、ポリカーボネート、ポリエステル、ポリエーテルサルホン、ポリイミドなどを一部に用いたプラスチック材料やフィルム材料等で構成される。素子基板の表面には、必要に応じて、ガスバリア性を付与するために、窒化シリコン(Si)や酸化シリコン(SiO)などの無機薄膜(ガスバリア膜)が形成されてもよい。
 これらの材料で構成される素子基板には、発光デバイスが配置されている。発光デバイスは、複数の発光素子と、複数の発光素子に接続される端子と、を有する。通常、端子は、発光デバイスの周縁部にある。発光素子は、有機エレクトロルミネッセンス素子(有機EL素子)やLED素子などである。有機EL素子は、通常、一対の電極層(アノード電極層とカソード電極層)と、一対の電極層間に配置される有機発光層と、を少なくとも有する。
 発光素子は、任意の方法、例えば真空蒸着法、インクジェット法、およびスピンコート法などにより配置される。これらの方法を、発光素子の構成材料に応じて使い分ければよい。発光素子の表面には、必要に応じて、ガスバリア性を付与するための窒化シリコン(Si)や酸化シリコン(SiO)などの無機薄膜(ガスバリア膜)を形成してもよい。
 封止基板は、素子基板と同様の透明な材料で構成されてもよいし、SUSなどの金属材料で構成されてもよい。封止基板側から光を取り出すトップエミッション方式では、封止基板は、透明材料である必要があるが、ボトムエミッション方式では、透明材料以外の金属材料であってもよい。
 本発明の表示装置の製造方法について、図1を参照して説明する。図1は、本発明の表示装置の製造方法の一例を示すフローチャートである。図1に示されるように、本発明の表示装置は、1)封止基板または素子基板の少なくとも一方に面封止剤を配置する工程(S1)、2)面封止剤を仮硬化または乾燥させる工程(S2)、3)その後、面封止剤を介して素子基板と封止基板を貼り合わせて発光素子を封止する工程(S3)、および4)面封止剤をさらに本硬化させる工程(S4)、を経て製造される。
 S1(第1工程)では、素子基板と封止基板の少なくとも一方に、本発明の封止剤を、面状に配置する。素子基板と封止基板のいずれか一方または両方に封止剤を配置してもよいが、素子基板上に封止剤を配置すると、発光素子を傷つけたり、発光デバイスの周囲に封止剤を均一に溜めるためのダム材が新たに必要となったりする。このため、封止基板上に、封止剤を配置することが好ましい。
 封止剤は、発光素子を覆うことができる大きさに配置すればよい。一つの基板上に、複数の発光デバイスを配置した場合は、一の発光デバイスを封止する封止剤と、それと隣接する発光デバイスを封止する封止剤とが互いに接触しないように、発光デバイス同士の間に十分な隙間を設けることが好ましい。封止剤の厚みは、発光デバイスを封止できる程度の厚み、例えば3~50μmであることが好ましい。
 封止剤は、ディスペンサーによる滴下法;スクリーン印刷、バーコートおよびインクジェット印刷などの塗布法などにより配置される。大面積を短時間で塗布する場合、スクリーン印刷等の塗布法が、作業性や生産性に優れるため好ましい。
 S2(第2工程)では、S1で素子基板と封止基板の少なくとも一方に配置した封止剤を、仮硬化または乾燥させる。S1で配置した封止剤は、流動性を有しているため、本発明では、封止剤の形状を保持できる程度まで、封止剤を硬化または乾燥させることが重要である。ただし、封止剤を硬化または乾燥させすぎると、接着性が大幅に低下し、後述のS3において基板との貼り合わせができなくなる。そこで、封止剤を、そのJIS Z0237により測定されるボール番号が10以上となるまで、仮硬化または乾燥させることが好ましい。
 JIS Z0237により測定されるボール番号が10未満とすると、1)封止剤の硬化が不十分となる場合と、2)硬化が過度となる場合とが考えられる。1)封止剤の硬化が不十分であるため、ボール番号が10未満となる場合は、封止剤の流動性が高いため、封止剤の形状を保持し難い。この場合、デバイスの多面取りも困難であり、表示装置の製造効率が低下する。一方、2)封止剤の硬化が過度でボール番号が10未満になる場合は、封止剤の柔軟性が失われているため、封止剤が(封止剤が塗布されていない)貼り合わされるべき基板と濡れず、接着し難くなる。その結果、素子基板と封止基板の間における発光素子の封止が不十分となり、発光素子が劣化するおそれがある。
 S2(第2工程)における封止剤の硬化状態は、封止剤の組成のほか、硬化温度および硬化時間などの一般的な硬化条件、あるいは乾燥温度および乾燥時間などの乾燥条件を調整することにより制御されうる。
 封止剤を硬化させる方法は、封止剤の組成に適した硬化方法であれば特に限定されず、光硬化であっても熱硬化であってもよい。光硬化は、短時間で硬化反応が進むことから、封止剤の濡れ広がりを短時間で抑制できる点で好ましく、熱硬化は、硬化反応にラジカル重合開始剤を必要としないので、素子基板と貼り合わせた後の本硬化において発光素子を劣化等させるおそれがない点で好ましい。
 封止剤の光硬化は、紫外線やマイクロ波などを封止剤に照射することにより行うことができる。封止剤の硬化の程度を、製造プロセス上制御しやすくする点から、適切な光硬化条件は、光照射エネルギーが数十~数千mJW/cm程度で、かつ照射時間が数秒~数十秒程度、好ましくは光照射強度100mW/cmで30秒間程度が好ましい。光源の例には、低圧水銀灯、高圧水銀灯、蛍光灯、マイクロウェーブ励起水銀灯、エキシマレーザー、ケミカルランプ、ハロゲンランプなどが含まれる。
 封止剤の熱硬化は、例えば、封止剤を配置した基板を、ホットプレート上に載置して加熱することにより行うことができる。封止剤の硬化の程度を製造プロセス上制御しやすくする点から、封止剤のボール番号を10以上にするための硬化条件は、熱硬化温度が40~100℃(好ましくは60~80℃)であり、かつ加熱時間が20~40分程度であることが好ましい。
 封止剤の乾燥は、ホットプレートによる加熱乾燥および熱風乾燥などにより行うことができる。乾燥温度は、封止剤に含まれる溶媒などの揮発成分の沸点近傍の60~80℃とすることが好ましい。封止剤の硬化の程度を製造プロセス上制御しやすくする点から、封止剤のボール番号を10以上にするための乾燥時間は、前述と同様に20~40分程度であることが好ましい。
 S3(第3工程)では、素子基板と封止基板とを、封止剤を介して貼り合わせるとともに当該封止剤中に発光素子を封じる。素子基板と封止基板とを貼り合わせる際は、素子基板または封止基板のいずれか一方または両方を、対向する基板方向に押し付けてもよい。ただし、基板方向に押し付ける力(圧力)が強いと、封止剤の配置形状が乱れ易くなるため、適切な圧力に調整することが好ましい。また、発光デバイスおよび素子基板の重量や封止剤の硬化度などの条件によっては、基板の自重によって封止することもできる。
 S4(第4工程)では、封止剤をさらに本硬化させて、素子基板と封止基板とを封止剤により固定する。封止剤の硬化方法は、封止剤の組成に応じた硬化方法であれば、特に限定されず、紫外線の照射やマイクロ波の照射などによる光硬化であっても、熱硬化であってもよく、好ましくは熱硬化である。光硬化では、光照射やラジカル重合開始剤から発生する揮発成分により発光素子が劣化するおそれがあるからである。
 S4における封止剤の熱硬化温度は、前述のS2における熱硬化温度と同じであってもよいが、発光素子の劣化を生じない温度、例えば40~100℃程度であることが好ましい。熱硬化時間は、前述のS2の硬化または乾燥時間との合計で2時間以内であることが好ましく、S2の硬化または乾燥時間に応じて、好ましくは85~105分程度である。
 このように、S2(第2工程)において、封止剤を、所定の硬化状態となる(ボール番号が10以上となる)まで仮硬化または乾燥させた後に、S3(第3工程)およびS4(第4工程)の処理を行うことで、封止剤のはみ出しを防ぐことができる。このため、はみ出した封止剤が、発光デバイスの端子を塞いでしまうのを抑制できる。また、発光デバイスの多面取りも可能となるため、表示装置の製造効率を向上させることができる。
 本発明の表示装置の製造方法の一例を、図2を参照して説明する。図2は、本発明の表示装置の製造方法の一例を示す模式図である。同図は、封止剤が配置された封止基板と、複数の発光デバイスが配置された素子基板とを、面封止剤を介して貼り合わせた後、熱硬化させて表示装置を製造する例である。
 まず、図2Aに示されるように、封止基板12を用意する。封止基板12は、前述の通り、透明なガラスまたはプラスチック材料で構成される。次いで、図2Bに示されるように、封止基板12上に、本発明の封止剤14を、例えばスクリーン印刷などにより塗布形成する(第1工程)。このとき、後述の発光デバイス18を覆うことができる大きさに、封止剤14を塗布すればよい。
 次いで、図2Cに示されるように、封止剤14が塗布形成された封止基板12を、ホットプレート16に載置して加熱する。これにより、封止剤14を、JIS Z0237により測定されるボール番号が10以上となるまで加熱して仮硬化させる(第2工程)。
 一方、発光デバイス18が配置された素子基板20を用意しておく。そして、図2Dに示されるように、封止剤14を仮硬化させた封止基板12を、素子基板20と貼り合わせるとともに、当該封止剤14中に発光デバイス18を封じる(第3工程)。その後、図2Eに示されるように、ホットプレート16上で、封止剤14を配置した封止基板12をさらに加熱して本硬化させる(第4工程)。
 このように、封止基板12と素子基板20とを貼り合わせる前に、封止剤14の形状をある程度固定させておくので、封止基板12と素子基板20とを貼り合わせるときの押圧やその後の硬化時の加熱により、隣り合う封止剤14同士がくっついたり、発光デバイスの端子18Aを完全に覆ったりするのを抑制できる。
 2.本発明の封止剤
 本発明の封止剤は、枠封止剤としても面封止剤としても用いられうるが、好ましくは前述の表示装置の製造方法に適した面封止剤として用いられる。
 本発明の封止剤は、硬化性樹脂を主成分として含む硬化性樹脂組成物である。硬化性樹脂とは、架橋反応によってポリマー鎖同士が結合して架橋構造を形成する樹脂をいう。硬化性樹脂の例には、フェノール樹脂、エポキシ樹脂、ユリア樹脂、メラミン樹脂、不飽和ポリエステル樹脂、ポリウレタンおよびアクリル樹脂などが含まれる。これらの硬化性樹脂は、イオン重合性化合物と、ラジカル重合性化合物とに大別される。
 本発明の封止剤は、硬化性樹脂としてイオン重合性化合物を含むことが好ましい。前述の表示装置の製造方法では、S4(第4工程)において、封止剤を本硬化させる必要がある。このとき、硬化性樹脂としてラジカル重合性化合物を用いると、ラジカル重合開始剤が必要となり、発光素子を劣化させるおそれがあるからである。
 さらに本発明の表示装置の製造方法では、S2(第2工程)において、封止剤の形状が保持され、かつ封止基板と素子基板とを貼り合わせて接着(密着)できる程度、好ましくは封止剤をJIS Z0237により測定されるボール番号が10以上になるまで仮硬化または乾燥させる必要がある。1種類の硬化性樹脂のみ(イオン重合性化合物またはラジカル重合性化合物の一方のみ)を含む封止剤は、封止剤の保存安定性が低くなったり、硬化条件によっては封止剤の硬化度の制御が難しくなったりすることがある。たとえば、第2工程において、封止剤をJIS Z0237により測定されるボール番号が10以上となるように調整するために、熱硬化温度または光(紫外線など)照射強度、硬化雰囲気などの硬化条件を精密に制御する必要がある場合がある。
 一方、2種類の硬化性樹脂(例えばイオン重合性化合物とラジカル重合性化合物など)を含む封止剤では、S2(第2工程)において、一方の硬化性樹脂のみが硬化する条件で封止剤を硬化させて所定の硬化度に到達させた後、S4(第4工程)において、他方の硬化性樹脂を硬化させることができる。このため、S2(第2工程)における硬化度の制御を容易にすることができる。
 たとえば、硬化性樹脂として、イオン重合性化合物とラジカル重合性化合物とを含む封止剤を用いた場合、S2(第2工程)において、封止剤にUVを照射することでラジカル重合させて、JIS Z0237により測定されるボール番号が10以上になるまで硬化させた後、S4(第4工程)で封止剤を加熱してイオン重合させることにより封止できる。このように、封止剤に含まれる、ラジカル重合性化合物およびイオン重合性化合物の含有量または分子量、あるいはラジカル重合開始剤およびイオン重合性開始剤の添加量などを適宜調整したり、反応開始温度の異なるラジカル重合開始剤およびイオン重合開始剤を選択したりすることで、S2(第2工程)での熱硬化温度や光(紫外線など)の照射強度、および硬化雰囲気などの硬化条件を精密に制御しなくても、封止剤を容易に所望の硬化状態にすることができる場合がある。
 このように、封止剤がラジカル重合性化合物を含む場合は、S1(第1工程)において封止剤を封止基板に配置し、S2(第2工程)において該封止剤をラジカル重合させた後、S4(第4工程)で該封止剤をイオン重合により硬化させることが好ましい。これにより、封止剤が発光素子と接触しない第2工程でラジカル重合を行うことで、ラジカル重合開始剤から発生する分解ガスによる発光素子の劣化を防ぐことができる。
 したがって、本発明の封止剤は、(1-1)イオン重合性化合物と、(1-2)その硬化剤と、を少なくとも含み、必要に応じて(2-1)1分子内にイオン重合性官能基とラジカル重合性官能基とを有する化合物と(2-2)ラジカル重合性化合物の少なくとも一方と、(2-3)ラジカル重合開始剤と、をさらに含んでもよい。
 (1-1)イオン重合性化合物
 イオン重合性化合物は、エポキシ基などのイオン重合性官能基を含む化合物である。イオン重合性化合物の例には、エポキシ樹脂、極性を有する不飽和二重結合を含むビニル化合物などが含まれ、硬化収縮性が低いことから、好ましくはエポキシ樹脂である。
 エポキシ樹脂には、1分子内に1以上のエポキシ基を有する化合物(1官能性エポキシ化合物、2官能性エポキシ化合物、および3以上のエポキシ基を有する多官能性エポキシ化合物など)が含まれる。
 1分子内に1以上のエポキシ基を有する化合物の例には、フェニルグリシジルエーテル、2-エチルヘキシルグリシジルエーテル、エチルジエチレングリコールグリシジルエーテル、ジシクロペンタジエングリシジルエーテル、2-ヒドロキシエチルグリシジルエーテルなどの1官能性エポキシ化合物;
 ハイドロキノンジグリシジルエーテル、レゾルシンジグリシジルエーテル、エチレングリコールジグリシジルエーテル、ポリエチレングリコールジグリシジルエーテル、1,4-ブタンジオールジグリシジルエーテル、1,6-ヘキサンジオールジグリシジルエーテル、シクロヘキサンジオールジグリシジルエーテル、シクロヘキサンジメタノールジグリシジルエーテル、ジシクロペンタジエンジオールジグリシジルエーテル、1,6-ナフタレンジオールジグリシジルエーテル、ビスフェノールAジグリシジルエーテル、ビスフェノールFジグリシジルエーテル、水添ビスフェノールAジグリシジルエーテル、水添ビスフェノールFジグリシジルエーテルなどの2官能性エポキシ化合物;
 トリメチロールプロパントリグリシジルエーテル、ペンタエリスリトールテトラグリシジルエーテル、フェノールノボラック型エポキシ、クレゾールノボラック型エポキシなどの3以上の多官能性エポキシ化合物などが含まれ、好ましくは1分子内に2以上のエポキシ基を有する化合物(2官能性エポキシ化合物、3以上のエポキシ基を有する多官能性エポキシ化合物など)である。
 (1-2)イオン重合性化合物の硬化剤(エポキシ樹脂の硬化剤)
 イオン重合性化合物の硬化剤には、潜在性熱硬化剤と、その他の硬化剤とが含まれる。
 潜在性熱硬化剤の例には、常温では固体の、3級アミン化合物、イミダゾール化合物およびアミンイミド化合物などが含まれる。その他、潜在性熱硬化剤は、3級アミン化合物やイミダゾール化合物をマイクロカプセル化した材料であってもよい。さらに3級アミン化合物またはイミダゾール化合物を高分子量化させた微粉末を、他の原料と混合しておき、加熱による溶融混合時に微粉末状の3級アミン化合物等を溶解させて、樹脂を硬化させてもよい。
 その他の硬化剤は、イオン重合性化合物がエポキシ樹脂である場合、エポキシ樹脂とともに一般的に用いられる硬化剤である。このような硬化剤の例には、フェノール性水酸基を含む化合物、ポリアミン化合物、ポリチオール化合物、酸無水物などが含まれる。
 中でも、硬化剤として酸無水物を含むエポキシ樹脂の封止剤は、高い透明性が得られやすい。封止剤に含まれる酸無水物の例には、無水フタル酸、テトラヒドロ無水フタル酸、メチルテトラヒドロ無水フタル酸、無水トリメリット酸、無水ヘキサクロロエンドメチレンテトラヒドロフタル酸、無水ベンゾフェノンテトラカルボン酸などが含まれる。酸無水物のうち、芳香族系の酸無水物は着色しているものが多いため、透明性の高い、脂肪族系(芳香族系の水添物)の酸無水物が好ましい。脂肪族系の酸無水物の例には、ヘキサヒドロ無水フタル酸、およびメチルヘキサヒドロ無水フタル酸などが含まれる。
 (2-1)1分子内にイオン重合性官能基とラジカル重合性官能基とを有する化合物
 1分子内にイオン重合性官能基とラジカル重合性官能基とを有する化合物は、それぞれ1以上のイオン重合性官能基と、ラジカル重合性官能基とを含む。上記化合物に含まれるイオン重合性官能基は、エポキシ基、グリシジル基、オキタセニル基などであり、好ましくはエポキシ基である。イオン重合性化合物がエポキシ樹脂である場合に、相溶性がよいためである。上記化合物に含まれるラジカル重合性官能基は、エチレン性不飽和結合を有する官能基、例えば(メタ)アクリル基、(メタ)アクリルアミド基、ビニル基などであり、好ましくは(メタ)アクリル基である。
 エポキシ基とラジカル重合性官能基とを有する化合物は、例えばエポキシ基を有するビニルモノマーなどである。エポキシ基を有するビニルモノマーの例には、グリシジル(メタ)アクリレート、3,4-エポキシシクロヘキシルメチル(メタ)アクリレート、メチルグリシジル(メタ)アクリレートなどの(メタ)アクリレート系モノマーなどが含まれる。
 1分子内にイオン重合性官能基とラジカル重合性官能基とを有する化合物は、封止剤の保存安定性を高めるために、水酸基を含まないことが好ましい。たとえば、硬化剤としての酸無水物を、1分子内にイオン重合性官能基とラジカル重合性官能基とを有する化合物と併用する場合、上記化合物が水酸基を含むと、酸無水物と反応し、封止剤の保存安定性が低下するだけでなく、得られる硬化物の透明性も低下するからである。
 エポキシ基と(メタ)アクリレート基を有する化合物は、例えば多官能エポキシ化合物に含まれる一部のエポキシ基を(メタ)アクリル変性して得られる。このエポキシ基を(メタ)アクリル変性する過程で、水酸基が生成するため、生成した水酸基を保護基で保護する(例えば水酸基をアシル化またはアミド化する)ことが好ましい。
 (2-2)ラジカル重合性化合物
 ラジカル重合性化合物は、分子中に、(メタ)アクリル基、(メタ)アクリルアミド基およびビニル基などのエチレン性不飽和二重結合を有する官能基(ラジカル重合性官能基)を含む。
 ラジカル重合性化合物の例には、イソボルニル(メタ)アクリレート、ボルニル(メタ)メタアクリレート、ジシクロペンテニル(メタ)アクリレート、2-ヒドロキシエチル(メタ)アクリレート、2-ヒドロキシプロピル(メタ)アクリレート、(ポリ)プロピレングリコールモノ(メタ)アクリレート、t-ブチル(メタ)アクリレートなどの(メタ)アクリレート類;
 モルホリン(メタ)アクリルアミドなどの(メタ)アクリルアミド類;
 N-ビニルカプロラクトン、スチレンなどの単官能性ラジカル重合性化合物;
 トリメチロープロパントリ(メタ)アクリレート、エチレンオキサイド変性トリメチロールプロパントリ(メタ)アクリレート、エチレングリコールジ(メタ)アクリレート、ジエチレングリコール(メタ)アクリレート、トリエチレングリコール(メタ)アクリレート、テトラエチレングリコールジ(メタ)アクリレート、ポリエチレングリコール(メタ)アクリレート、1,4-ブタンジオールジ(メタ)アクリレート、1,6-ヘキサンジオールジ(メタ)アクリレート、ネオペンチルグリコールジ(メタ)アクリレート、ジシクロペンテニルジ(メタ)アクリレート、ジアリルフタレート、ジアリルフマレート、エチレンオキサイド変性ビスフェノールAジアクリレートなどの多官能性ラジカル重合性化合物などが含まれる。
 (2-3)ラジカル重合開始剤
 ラジカル重合開始剤には、熱によりラジカルを発生する熱ラジカル重合開始剤と、光によりラジカルを発生する光ラジカル重合開始剤とが含まれる。
 熱によりラジカルを発生する熱ラジカル重合開始剤には、過酸化物やアゾ化合物などがあり、その具体例には、パーブチルO(日本油脂株式会社)、パーブチルD(日本油脂株式会社)、ルペロックス575(アルケマ吉冨株式会社)などが含まれる。光によりラジカルを発生する光ラジカル重合開始剤の例には、イルガキュア651(チバ・ジャパン株式会社)、ダロキュア1173(チバ・ジャパン株式会社)などが含まれる。
 ラジカル重合開始剤は、ラジカルを発生する際の分解物がアウトガスとして揮発し、それが有機EL素子にダメージを与える可能性がある。このため、分子量の大きいラジカル重合開始剤、および硬化樹脂の構造に取り込まれる反応基を有するラジカル重合開始剤などを選択することで、アウトガスの発生を低減しうる。たとえば、熱ラジカル重合開始剤のうち、OTAZO-30(大塚化学株式会社)などは分解物の分子量が大きく、アウトガスとして揮発する可能性が低く、有機ELのダメージが少ない。光ラジカル重合開始剤では、イルガキュア2959(チバ・ジャパン株式会社)、およびイルガキュア127(チバ・ジャパン株式会社)などが、分子内に(硬化樹脂の構造に取り込まれる反応基である)水酸基を有するため、ラジカル発生後の分解物が揮発する可能性が低く、有機EL素子のダメージが少ない。
 (3)硬化促進剤
 本発明の封止剤には、硬化促進剤がさらに含まれてもよい。硬化促進剤の種類は、特に限定されず、硬化性樹脂の種類に応じて適宜選択される。硬化性樹脂がエポキシ樹脂である場合、硬化促進剤は、イミダゾール化合物またはアミン化合物などでありうる。イミダゾール化合物の例には、2-エチル-4-メチルイミダゾールなどが含まれ、アミン化合物の例には、トリスジメチルアミノメチルフェノールなどが含まれる。
 (4)溶媒
 本発明の封止剤には、粘度を調整するために、溶媒がさらに含まれてもよい。溶媒を含む封止剤は、高粘度の硬化性樹脂組成物を溶媒で希釈して得られる。このため、前述の表示装置の製造方法のS1(第1工程)において、封止剤の塗布性を高めるとともに、S2(第2工程)において、溶媒を除去した後の封止剤を高粘度にし、形状保持性を高めることができる。
 溶媒は、エポキシ樹脂(イオン重合性化合物)やアクリル樹脂(ラジカル重合性化合物)が溶解しやすいものであれば、特に限定されず、メタノール(沸点65℃)、エタノール(沸点78℃)、1-プロパノール(沸点97℃)、1-ブタノール(沸点117℃)などの1級アルコール;2ープロパノール、2-ブタノールなどの2級アルコール;t-ブタノールなどの3級アルコール;炭化水素;ジエチレングリコールジメチルエーテル、メチルカルビトール、エチルカルビトールおよびブチルカルビトール等のエーテル類;酢酸エチル等のエステル類;プロピレングリコールジアセテート、ジエチレングリコールジアセテート、アルコキシジエチレングリコールモノアセテート等のアセテート類;およびメチルイソブチルケトン、メチルエチルケトン、シクロヘキサノン等のケトン類などである。炭化水素の例には、トルエン、キシレン等の芳香族炭化水素;ヘキサン、ヘプタン、オクタン、デカン等の脂肪族炭化水素が含まれる。
 中でも、2級アルコール、3級アルコール、炭化水素またはエーテル類のうち、沸点が60~80℃である溶媒が好ましい。2級アルコールおよび3級アルコールの揮発ガスは、1級アルコールと比較して、有機EL素子を極めて劣化させにくい(例えば、ダークスポットを発生させたり、発光を生じさせなくなったりしない)からである。封止剤中の溶媒含有量は、封止剤を塗布しやすい粘度になるように適宜設定されうる。
 (5)その他成分
 本発明の封止剤には、硬化物の機械的強度等を調整するために、任意のフィラーがさらに含まれてもよい。このようなフィラーの例には、ガラスビーズ、スチレン系ポリマー粒子、メタクリレート系ポリマー粒子、エチレン系ポリマー粒子およびプロピレン系ポリマー粒子などが含まれる。
 本発明の封止剤には、必要に応じて、シランカップリング剤等のカップリング剤、イオントラップ剤、イオン交換剤、レベリング剤および消泡剤等の各種添加剤がさらに含まれてもよい。
 本発明の封止剤は、100質量部のエポキシ樹脂と、0.5~10質量部のシランカップリング剤とを含み、さらに酸無水基/エポキシ基の当量比が0.8~1.2となるように酸無水物を含み、かつ硬化促進剤の活性官能基/エポキシ基の当量比が0.008~0.152となるように硬化促進剤を含むことが好ましい。硬化促進剤の活性官能基とは、アミノ基やイミダゾリル基などを意味する。
 酸無水基の当量は、酸無水物の分子量を、酸無水物1分子に含まれる酸無水基の数で除すことにより得られる。同様に、エポキシ基の当量は、エポキシ樹脂の分子量を、エポキシ樹脂1分子に含まれるエポキシ基の数で除すことにより得られ、活性官能基の当量は、硬化促進剤の分子量を、硬化促進剤1分子に含まれる活性官能基の数で除すことにより得られる。
 本発明の封止剤は、E型粘度計を用いた25℃、1.0rpmにおける粘度が1.0×10~1.0×10mPa・sであることが好ましい。封止剤の粘度がこのような範囲にあれば、作業性や生産性に優れるため、スクリーン印刷などの塗布法により、封止剤を均一に配置できる。また、封止剤を基板上に配置した後、本硬化するまでの間で封止剤の形状を保持しやすいからである。
 本発明の封止剤は、有機EL素子の劣化を抑制するために、水分の含有量が100ppm以下であることが好ましい。封止剤に含まれる水分量は、封止剤の原料(例えばエポキシ樹脂など)を、例えば減圧下にて100℃前後で加熱したり、モレキュラーシーブで雰囲気中の水分を除去しながら、封止剤を調製したりすること等によって調整される。
 このように、本発明の封止剤は、所定の温度(40~100℃)で加熱されると、適切な硬化状態となる。このため、前述の本発明の表示装置の製造方法に好ましく用いられる。
 以下、実施例を示して本発明についてさらに詳細に説明する。実施例および比較例で用いた化合物を下記に示す。

 変性エポキシ樹脂Bは、以下のようにして合成した。173gのビスフェノールA型エポキシ樹脂(大日本インキ化学工業(株)製、エピクロンEXA850CRP)、162gのフェニルメタクリル酸、16gのテトラブチルアンモニウムブロマイド、および0.1gのヒドロキノンモノメチルエーテルを、攪拌機、気体導入管、温度計および冷却管を備えた500mLの4つ口フラスコ内に投入および混合し、乾燥エアにてバブリングしながら120℃、8時間加熱攪拌した。これにより、水酸基を含有しない、部分フェニエルメタクリレート化エポキシ樹脂を合成した。

 メチルエチルケトン(MEK)
 [実施例1]
 1.封止剤の調製
 100重量部のエポキシ樹脂Aと、97重量部のテトラヒドロメチル無水フタル酸(リカシッドMH700 新日本理化株式会社製)とを攪拌容器に入れ、これを25℃で1時間、撹拌混合した。この混合物に、さらに2重量部のγ-グリシドキシプロピルトリメトキシシラン(KBM-403 信越シリコーン株式会社製)と、3重量部のトリスジメチルアミノメチルフェノール(JERキュア3010 ジャパンエポキシレジン株式会社製)とを加えて、さらに25℃で0.5時間攪拌混合することにより封止剤を調製した。
 (1)粘度・保存安定性
 調製した封止剤の粘度(初期粘度)を、E型粘度計により25℃、1.0rpmで測定した。
 さらに、封止剤を25℃で24時間保存した後の粘度を、E型粘度計により25℃、1.0rpmにおいて測定した。そして、保存前の粘度(前記測定した初期粘度)に対する、保存後の粘度の比(保存後の粘度/保存前の粘度)を「粘度変化率」とした。粘度変化率が小さいほど、保存安定性が良好であることを示す。
 2.表示装置の製造
 素子基板としてガラス基板を用意した。ガラス基板上に、封止剤を、スクリーン印刷によって5cm角の印刷パターンに塗布した(第1工程)。そして、当該ガラス基板を、80℃に設定したホットプレート上で25分間加熱した(第2工程)。加熱後の封止剤の硬化状態を、以下の(2)ボールタック試験により評価した。その後、封止剤を介して、もう1枚のガラス基板を貼り合わせて封止し(第3工程)、さらに80℃で95分間加熱して(第4工程)、表示装置を得た。得られた表示装置における、(3)形状保持性と、(4)接着面の目視観察とを以下のようにして評価した。
 (2)封止剤の硬化状態の評価(傾斜式ボールタック試験)
 2.表示装置の製造過程における第2工程後の封止剤の硬化状態を、下記の方法で測定した。第2工程を行った後の封止剤の硬化状態を、JIS Z0237に記載されている「粘着テープ・粘着シート試験方法」の「傾斜式ボールタック」に準じて測定した。すなわち、ガラス基板を20度に傾けた後、該ガラス基板に配置された封止剤上に、所定の大きさの鋼球を転がして、鋼球が封止剤上で停止する、最大の大きさのボールNo(ボール番号)を測定した。ボール番号が大きいほど、封止剤が接着性を損なうことなく、良好に硬化していることを意味する。
 (3)貼り合わせ後の形状保持性の評価
 2.表示装置の製造における、第1工程で作成した封止剤の印刷パターンに対する、第4工程を経た後の封止剤の印刷パターンの広がり具合で、封止剤の形状保持性を以下のように評価した。
 広がりが1mm未満:○
 広がりが1mm以上5mm未満:△
 広がりが5mm以上:×
 (4)貼りあわせ後の接着面の目視観察
 2.表示装置の製造における、第1工程で作成した封止剤の印刷パターンと比較したときの、第4工程を経た後の表示装置の封止剤の接着面の状態を目視観察し、接着状態を以下のように評価した。
 封止基板と素子基板の間の封止剤の塗布パターン全域で、空洞が存在しない状態である:○
 封止基板と素子基板の間の封止剤の塗布パターンの一部に、空洞が存在する:×
 [実施例2~3]
 2.表示装置の製造方法の第2工程および第4工程における加熱時間を、表1に示されるように変更した以外は、実施例1と同様にして封止剤をした。
 [実施例4~9]
 封止剤の組成と、2.表示装置の製造方法の第2工程および第4工程における加熱時間を、表1に示されるように変更した以外は、実施例1と同様にして封止剤を評価した。
 [比較例1~4]
 2.表示装置の製造方法の第2工程および第4工程における加熱時間を、表2に示されるように変更した以外は、実施例1と同様にして封止剤をした。
 [比較例5~8]
 封止剤の組成と、2.表示装置の製造方法の第2工程および第4工程における加熱時間を、表2に示されるように変更した以外は、実施例1と同様にして封止剤を評価した。
 実施例1~9の封止剤の評価結果を表1に示し、比較例1~8の封止剤の評価結果を表2に示す。

 表1の実施例1~9に示されるように、S2(第2工程)での加熱時間を15~40分程度とすることで、封止剤のボール番号を10以上にできることがわかる。また、実施例1~9の封止剤は、いずれも貼り合わせ後の形状保持性、基板との接着状態ともに良好であることがわかる。
 これに対して、表2の比較例1~8に示されるように、加熱時間が15分以下と短い封止剤は硬化が不十分であるため、封止剤の上に停止できる最大ボール番号が10未満と小さいことがわかる。このとき、封止剤は、いずれも貼り合わせ後の形状保持性も低いことが分かる。また、加熱時間が40分を超えて長い封止剤は、硬いため接着性が低く、封止剤の上に停止できる最大ボール番号が10未満と小さいことがわかる。このとき、封止剤の基板との接着状態も悪かった。
 また実施例4と実施例6とを比較すると、水酸基を含まない変性エポキシ樹脂Bを用いた実施例6の封止剤は、水酸基を含む変性エポキシ樹脂Aを用いた実施例4の封止剤よりも粘度変化率が低く、保存安定性に優れることがわかる。これは、変性エポキシ樹脂の水酸基が、酸無水物と反応するのを抑制できたためと考えられる。
 本出願は、2008年11月28日出願の特願2008-303405に基づく優先権を主張する。当該出願明細書および図面に記載された内容は、すべて本願明細書に援用される。
 本発明により、封止剤の形状を保持しつつ有機EL素子などの発光素子を封止することができる。

Claims (16)

  1.  1分子内に2以上のエポキシ基を有するエポキシ樹脂と、
     エポキシ樹脂の硬化剤と、を含み、
     E型粘度計により、25℃、1.0rpmにおいて測定される粘度が1.0×10~1.0×10mPa・sであり、
     40~100℃のうちいずれかの温度で加熱したときの、JIS Z0237により測定されるボール番号を10以上とするための、有機EL素子の面封止剤。
  2.  1分子内に2以上のエポキシ基を有するエポキシ樹脂と、
     エポキシ樹脂の硬化剤と、
     1分子内にラジカル重合性官能基とエポキシ基とを有する化合物と、
     ラジカル重合開始剤と、を含み、
     E型粘度計により、25℃、1.0rpmにおいて測定される粘度が1.0×10~1.0×10mPa・sであり、
     40~100℃のうちいずれかの温度で加熱したとき、または100mW/cmで30秒間光照射したときの、JIS Z0237により測定されるボール番号を10以上とするための、有機EL素子の面封止剤。
  3.  2級アルコール、3級アルコール、炭化水素およびエーテル類からなる群から選ばれる少なくとも1種類の溶媒であって、沸点が60~80℃である溶媒をさらに含む、請求項1記載の有機EL素子の面封止剤。
  4.  前記1分子内にラジカル重合性官能基とエポキシ基とを有する化合物は、水酸基を有しておらず、かつ前記エポキシ樹脂の硬化剤は、酸無水物である、請求項2記載の有機EL素子の面封止剤。
  5.  前記溶媒は、2級アルコールおよび3級アルコールの少なくとも一方である、請求項3記載の有機EL素子の面封止剤。
  6.  水分の含有量が100ppm以下である、請求項1記載の有機EL素子の面封止剤。
  7.  前記エポキシ樹脂の硬化促進剤をさらに含み、
     前記硬化促進剤に含まれる活性官能基と前記面封止剤に含まれるエポキシ基の当量比が0.008~0.152であり、
     前記面封止剤に含まれる、酸無水基とエポキシ基の当量比が0.8~1.2である、請求項4に記載の有機EL素子の面封止剤。
  8.  発光素子が配置された素子基板と前記素子基板に対向配置される封止基板とを、面封止剤を介して貼り合わせて前記発光素子を封止する表示装置の製造方法であって、
     (1)前記封止基板または前記素子基板の少なくとも一方に、E型粘度計により25℃、1.0rpmにおいて測定される粘度が1.0×10~1.0×10mPa・sである面封止剤を配置する第1工程と、
     (2)前記面封止剤を、JIS Z0237により測定されるボール番号が10以上となるまで硬化または乾燥させる第2工程と、
     (3)前記第2工程の後に、前記素子基板と前記封止基板とを前記面封止剤を介して貼り合わせて前記発光素子を封止する第3工程と、
     (4)前記面封止剤をさらに硬化させる第4工程と、を含む、表示装置の製造方法。
  9.  前記面封止剤は、請求項1記載の面封止剤である、請求項8記載の表示装置の製造方法。
  10.  前記面封止剤は、請求項2記載の面封止剤である、請求項8記載の表示装置の製造方法。
  11.  前記発光素子は、有機EL素子である、請求項8記載の表示装置の製造方法。
  12.  前記第1工程において、前記面封止剤を塗布して配置する、請求項8記載の表示装置の製造方法。
  13.  前記第1工程において、前記面封止剤を前記封止基板に配置する、請求項8記載の表示装置の製造方法。
  14.  発光素子が配置された素子基板と、
     前記素子基板に対向配置された封止基板と、
     前記素子基板と、前記封止基板との間に介在し、かつ前記発光素子と前記封止基板との間に形成される空間に充填されているシール部材と、を含む表示装置であって、
     前記シール部材は、請求項1記載の面封止剤の硬化物である、表示装置。
  15.  発光素子が配置された素子基板と、
     前記素子基板に対向配置された封止基板と、
     前記素子基板と、前記封止基板との間に介在し、かつ前記発光素子と前記封止基板との間に形成される空間に充填されているシール部材と、を含む表示装置であって、
     前記シール部材は、請求項2記載の面封止剤の硬化物である、表示装置。
  16.  前記発光素子は、有機EL素子である、請求項14記載の表示装置。
