Description

燃料電池用電極及び燃料電池用電極の製造方法、 膜一電極接合体及び膜一電極接 合体の製造方法、 並びに固体高分子型燃料電池 技術分野
本発明は、 燃料電池用電極及び燃料電池用電極の製造方法、 プロ トン交換膜と 電極触媒層とガス拡散層とを積層す明る膜一電極接合体及び膜一電極接合体の製造 方法、 膜一電極接合体、 並びに該膜ー電極接合体を用いた固体高分子型燃料電池 に関する。
書 背景技術
固体高分子型燃料電池は、 運転温度が低温で起動時間が短く、 高出力が得やす い、 小型軽量化が見込める、 振動に強いなどの特徴を有し移動体の電力供給源に 適している。
固体高分子電解質は、 高分子鎖中にスルホン酸基等の電解質基を有する高分子 材料であり、 特定のイオンと強固に結合したり、 陽イオン又は陰イオンを選択的 に透過する性質を有している。 特に、 パ一フルォロスルホン酸膜に代表されるフ ッ素系電解質膜は、 化学的安定性が非常に高いことから、 過酷な条件下で使用さ れる燃料電池用イオン交換膜として賞用されている。
固体高分子型燃料電池は、 プロ トン伝導性のイオン交換膜の両面に一対の電極 を設け、 水素ガスを燃料ガスとして一方の電極 (燃料極) へ供給し、 酸素ガスあ るいは空気を酸化剤として異なる電極 (空気極) へ供給し、 起電力を得るもので ある。
イオン交換膜を固体高分子型燃料電池に適用するには、 燃料の酸化能、 酸化剤 の還元能を有する電極触媒層を、 前記イオン交換膜の両面にそれぞれ配置し、 そ の外側にガス拡散層を配置した構造の膜一電極接合体を用いる。
即ち、 その構造は、 水素イオンを選択的に輸送する高分子電解質膜からなるィ オン交換膜の両面に、 白金系の金属触媒を担持したカーボン粉末を主成分とする 電極触媒層を形成する。 次に、 電極触媒層の外面に、 燃料ガスの通気性と電子伝 導性を併せ持つ、 ガス拡散層を形成する。 一般的にガス拡散層には、 カーボンべ 一パーまたはカーボンクロスの基材に、 フッ素榭脂、 シリコーン、 力一ボン等の 粉体を含むペーストが成膜されている。 前述した電極触媒層とガス拡散層とを併 せて電極と呼ぶ。
次に、 供給する燃料ガスのリーク、 及び二種類の燃料ガスの混合防止に、 ガス シール材ゃガスケットを電極周囲にイオン交換膜を挟む形で配置する。 このガス シール材ゃガスケットと、 電極及びイオン交換膜と一体化して予め組み立て、 膜 一電極接合体 (MEA : Memb r a n e— E l e c t r o d e— A s s emb 1 y) を作製する。
ME Aの外側には、 これを機械的に固定するとともに、 隣接した ME Aを互い に電気的に直列で接続するための導電性と気密性を有するセパレータを配置する。 セパレータの MEAと接触する部分には、 電極面に反応ガスを供給し、 生成ガス や余剰ガスを運び去るためのガス流路を形成する。 ガス流路はセパレータと別に 設けることもできるが、 セパレータの表面に溝を設けてガス流路とする方法が一 般的である。 この一対のセパレータで MEAを固定した構造を基本単位である単 電池とする。
この単電池を直列に複数連結し、 燃料ガスを供給する配管治具であるマ二ホー ルドを配置し、 燃料電池が構成される。
前記ガス拡散層には、 一般にカーボンペーパーまたはカーボンクロス等の基材 に、 フッ素樹脂、 シリ コーン、 カーボン等の粉体を用いる。
特開平 8— 236 1 23号公報には、 電池性能に支障なくその触媒層の成形性 を格段に高め、 高分子電解質による三次元反応サイ トを有効に増強させ、 これに よって得られた触媒層を均一化し、 触媒の利用率を高めて電極特性を向上させこ とを目的として、 触媒粒子、 ポリテトラフルォロエチレン系ポリマー及び高分子 電解質を含む触媒層を有する燃料電池用電極であって、 該触媒層が、 触媒粒子と ポリテトラフルォロエチレン系ポリマーのディスパージョンとの混合液に増粘剤 (及び非イオン界面活性剤) を添加した後、 熱処理をし、 次いで高分子電解質に よりコーティングしてなる触媒層であることを特徴とする燃料電池用電極及びそ の製造方法が開示されている。
特開平 8— 236 1 23号公報のように、 触媒粒子とポリテトラフルォロェチ レン (PTFE) 系ポリマーのデイスパージヨンとの混合液に増粘剤 (及び非ィ オン界面活性剤) を添加した後、 熱処理をし、 次いで高分子電解質 (Na f i o n :商標名) によりコーティングしてなる触媒層を含む燃料電池用電極を使用し た場合、物質輸送領域(高電流密度領域) において、電圧が低下する問題がある。 このような問題点 ·課題が発生する理由は以下のように考えられる。
ポリテトラフルォロエチレン (PTFE) は、 次のような特徴を有する。
(1) 凝集エネルギー密度が最も低い、 典型的な無極性タイプである。
(2) 結晶化度が 95%以上と極めて高い。
PTFEは、 (1)、 (2) の特徴のため、 言い換えると、 C— Fが無極性で、 結 合エネルギーが 1 14 k c a 1 /mo 1 と大きく、 高結晶性であるため、 薬品に 対する抵抗性が高くなり、 臨界表面張力 (ポリマー表面での溶媒の拡がり性を示 す指標) が低い。 そのため、 PTFE表面では、 溶媒はポリマー表面に拡がらず 液滴の形で存在する。 特許文献 1で作製した電極では、 PTFEと高分子電解質 (Na f i o n :商標名) の濡れ性が高いために、 触媒層の剥離が多くなり、 触 媒と反応しないガスの拡散が多くなるために、 物質輸送領域 (高電流密度領域) の電圧低下が大きくなると考えられる。 発明の開示
そこで、 本発明は、 カーボンペーパーやカーボンクロスからなるガス拡散層と 触媒粒子及び高分子電解質を含む電極触媒層との接着性を高め、 電極触媒層の剥 離やクラックを生じさせない燃料電池用電極、 該燃料電池用電極を備えた膜ー電 極接合体(MEA)、該膜ー電極接合体を備えた固体高分子型燃料電池を提供する ことを目的とする。
本発明者は、 ガス拡散層と電極触媒層との間に特定の結着剤層 (バッファ層) を設けた積層構造とすることによって、 上記課題が解決されることを見出し、 本 発明に到達した。
即ち、 第 1に、 本発明は、 燃料電池用電極の発明であり、 ガス拡散層上に増粘 剤を含む結着剤層 (バッファ層) が設けられ、 該結着剤層 (バッファ層) 上に触 媒粒子及び高分子電解質を含む電極触媒層が積層されていることを特徴とする。 本発明において、 結着剤であるセルロース誘導体として、 ニ トロセルロース、 トリメチノレセノレロース、 ァノレキノレセノレロース、 ェチノレセノレロース、 ベンジノレセノレ ロース、 カルボキシメチルセルロース (CMC) 及びメチルセルロース (MC) から選択され 1種以上が好ましく例示される。 ガス拡散層として代表的に用い られる力一ボンペーパー及びノ又はカーボンクロスとの接着性の点から、 カルボ キシメチルセルロース (CMC) が特に好ましい。
結着剤層 (バッファ層) には、 結着剤に加えて任意成分として増粘剤を加える ことが好ましい。 増粘剤としては、 スチレン一ブタジエンゴム (SBR) ラテツ クス、 ポリテトラフルォロエチレン (PTFE) 水分散体、 ポリオレフイン類、 ポリイミ ド、 PTFE粉、 フッ素ゴム、 熱硬化性樹脂、 ポリウレタン、 ポロェチ レンォキシド (PEO)、 ポリア二リン (PAN), ポリビ-リデンプ口ライ ド (P Vd F)、 フッ化プロピレン (HFP)、 ポリ ビエルエーテル /メタク リル酸メチ ル (PVEZMMA)、 カゼイン、 でんぷん、 アルギン酸アンモニゥム、 ポリビニ ルアルコール(P VA)、及びポリアクリル酸アンモニゥムから選択される 1種以 上が好ましく例示される。 '
本発明において、 前記ガス拡散層としては固体高分子型燃料電池の分野で用い られているガス拡散層を広く用いることが出来る。 この中で、 カーボンペーパー 及び Z又はカーボンクロスが好ましく例示される。
第 2に、 本発明は、 上記の燃料電池用電極の製造方法の発明であり、 ガス拡散 層上に増粘剤を含む結着剤層 (バッファ層) を塗布する工程と、 該結着剤層 (バ ッファ層) 上に触媒粒子及び高分子電解質を含む電極触媒層を塗布する工程とを 含むことを特徴とする。
本発明の燃料電池用電極の製造方法において、 用いられる結着剤、 增粘剤及び ガス拡散層については上述の通りである。
第 3に、 本発明は、 プロ トン交換膜と電極触媒層とガス拡散層を積層してなる 膜一電極接合体 (MEA) の発明であり、 該電極触媒層と該ガス拡散層間に増粘 剤を含む結着剤層 (バッファ層) を含むことを特徴とする。 本発明の膜一電極接合体 (M E A) において、 用いられる結着剤、 增粘剤及び ガス拡散層については上述の通りである。
第 4に、本発明は、上記の膜一電極接合体(M E A) の製造方法の発明であり、 プロ トン交換膜と電極触媒層とガス拡散層を積層してなる膜一電極接合体を製造 する方法において、 ガス拡散層上に增粘剤を含む結着剤層 (バッファ層) を塗布 する工程と、 該結着剤層 (バッファ層) 上に触媒粒子及び高分子電解質を含む電 極触媒層を塗布する工程とを含むことを特徴とする。
本発明の膜一電極接合体 (M E A) の製造方法において、 用いられる結着剤、 増粘剤及びガス拡散層については上述の通りである。
第 5に、 本発明は、 上記の膜一電極接合体 (M E A) を用いた固体高分子型燃 料電池である。
本発明の燃料電池用電極及び膜一電極接合体(M E A)では、(1 )結着剤層(バ ッファ層) がガス拡散層との接合性を向上させ、 剥離が減少するとともに、 (2 ) 結着剤層 (バッファ層) が電極触媒層との接合性を向上ざせ、 クラックの発生を 抑制する。 具体的には、 結着剤層 (バッファ層) に用いられるカルボキシメチル セルロース (C M C ) などの水溶性バインダーと、 ガス拡散層に用いられるカー ボンペーパー及びノ又はカーボンクロスとは接着性が高く、接合強度が向上する。 同様に、 結着剤層 (バッファ層) に用いられるカルボキシメチルセルロース (C M C ) などの水溶性バインダーと、 電極触媒層に含まれる N a f i o n (商標名) などの高分子電解質とはともに水溶性で接着性が高く、 接合面で一体化して接合 する。
更に、 本発明の燃料電池用電極は、 電極触媒層 結着剤層 (バッファ層) ガ ス拡散層の積層構造を採用しているので、 この燃料電池用電極を用いて作製され た膜一電極接合体 (M E A) を用いた燃料電池は、 接合強度が高く、 運転中に電 極触媒層の剥離ゃクラックは発生せず、燃料電池の性能を維持することが出来る。 図面の簡単な説明

図 1に、 本発明の燃料電池用電極の積層構造を模式的に示す。 図 1は、 結着剤 層 (バッファ層) として例えばカルボキシメチルセルロース (CMC) を用い、 ガス拡散層として例えばカーボンペーパー及び/又はカーボンクロスを用い、 電 極触媒層として例えば Na f i o n (商標名) などの高分子電解質を含む場合を 示している。
図 1に示すように、 ガス拡散層と電極触媒層が直接接する接合面の接着力は弱 い。 これに対して、 結着剤層 (バッファ層) としてカルボキシメチルセルロース (CMC) がガス拡散層と電極触媒層の間に入ることで、 カルボキシメチルセル ロース (CMC) とカーボンペーパー及び Z又はカーボンクロスとの接着性が高 く、 接合強度が向上する。 同様に、 カルボキシメチルセルロース (CMC) と N a f i o n (商標名) などの高分子電解質とはともに水溶性で接着性が高く、 接 合面で一体化して接合する。
図 2に、 ガス拡散層と電極触媒層間に剥離が生じた場合や、 電極触媒層にクラ ックが生じた場合の電導性を模式的に示す。 図 2に示すように、 カーボンぺーパ 一(あるいはカーボンクロス)上に形成される触媒層に剥離ゃクラックがあると、 物質輸送における拡散分極やクロスオーバーと呼ばれる電解質を介して漏れる燃 料の無駄が生じ、 これが原因となって、 特に高電流密度での電圧低下するものと 推定される。
図 3に、 燃料電池におけるセル電圧の低下の種々の要因を模式的に示す。 図 3 に示すように、 起電力から、 力ソード分極 A、 アノード分極 B、 オーム損 (電解 質膜に依存) Cによって、 セル電圧は低下する。 電流密度が 80 OmAZcm2 付近からは、 ガス拡散層や ME A構成に依存する物質輸送 Dが生じるため、 セル 電圧は急激に低下する。 以下、 本発明を詳細に説明する。
本発明におけるガス拡散層 (電極基材) としては、 燃料電池に一般に用いられ るガス拡散層が特に限定されることなく用いられる。 例えば、 導電性物質を主た る構成材とする多孔質導電シートなどが挙げられる。 この導電性物質としては、 ポリアクリロニトリルからの焼成体、 メソフイーズピッチ系炭素繊維、 ペリレン 焼成体、 ピッチからの焼成体、 黒鉛及び膨張黒鉛などの炭素材、 ステンレススチ ール、 モリブデン、 チタンなどが例示される。 導電性物質の形態は繊維状あるい は粒子状など特に限定されないが、 燃料電池などのように電極活物質に気体を用 いる電気化学装置に用いる場合、 ガス透過性の点から繊維状導電性無機物質 (無 機導電性繊維) 特に炭素繊維が好ましい。 無機導電性繊維を用いた多孔質導電シ ートとしては、 織布あるいは不織布いずれの構造も使用可能である。 本発明にお ける多孔質導電シードには、 特に限定されないが、 導電性向上のために補助剤と してカーボンブラックなどの導電性粒子や、 炭素繊維などの導電性繊維を添加す ることも好ましい実施態様である。
ガス拡散層には、 上記のガス拡散層以外にも、 実質的に二次元平面内において 無作為な方向に配向された炭素短繊維を高分子物質で結着してなる炭素繊維紙を 含む。 また、 炭素短繊維を高分子物質で結着することにより、 圧縮や引張りに強 くなり、 炭素繊維紙の強度、 ハンドリング性を高め、 炭素短繊維が炭素繊維紙か ら外れたり、 炭素繊維紙の厚み方向を向くのを防止できる。
固体高分子型燃料電池は、 力ソード (空気極、 酸素極) において、 電極反応生 成物としての水や、 電解質を透過した水が発生する。 また、 アノード (燃料極) ' においては、 プロトン交換膜の乾燥防止のために燃料を加湿して供給する。 これ らの水の結露と滞留、 水による高分子物質の膨潤が電極反応物を供給する際の妨 げになるので、 高分子物質の吸水率は低いほうがよい。
ガス拡散層における高分子物質の含有率は、 0 . 1〜 5 0重量%の範囲にある のが好ましい。 炭素繊維紙の電気抵抗を低くするためには、 高分子物質の含有率 は少ないほうがよいが、 0 . 1重量%未満ではハンドリングに耐える強度が不足 し、 炭素短繊維の脱落も多くなる。 逆に、 5 0重量%を超えると炭素繊維紙の電 気抵抗が増えてくるという問題が生じる。 より好ましくは、 1〜 3 0重量%の範 囲である。
炭素繊維としては、 ポリアクリ ロニトリル (P A N) 系炭素繊維、 フエノール 系炭素繊維、 ピッチ系炭素繊維、 レーヨン系炭素繊維などが例示される。 なかで も、 P A N系炭素繊維が好ましい。
本発明に用いられるガス拡散層は、 柔軟性を有する導電粒子がシート状に配列 されてなる多孔質導電シートを用いてなることも好ましい。 これにより構成成分 の脱落が少ない、 あるいは、 機械的力が作用しても壊れ難く、 電気抵抗が低く、 かつ、 安価なガス拡散層を提供するという目的が可能となる。 特に、 柔軟性を有 する導電粒子として、 膨張黒鉛粒子を用いることで上記目的が達成可能である。 ここで、 膨張黒鉛粒子とは、 黒鉛粒子が、 硫酸、 硝酸などにより層間化合物化さ れた後、 急速に加熱することにより膨張せしめられて得られる黒鉛粒子をいう。 本発明のガス拡散層に用いられる多孔質導電シートは、 柔軟性を有する導電性 微粒子に加えて、 他の導電性粒子や導電性繊維を含むことも好ましい実施態様で あるが、 この導電性繊維と導電性粒子の双方が、 無機材料からなることにより、 耐熱性、 耐酸化性、 耐溶出性に優れた電極基材が得られる。
本発明に用いられるプロ トン交換膜としては特に限定されるものではない。 具 体的には、 プロ トン交換基として、 スルホン酸基、 カルボン酸基、 リン酸基など を有するものが例示され、 この中で、 スルホン酸基が燃料電池性能を発現する上 で好ましく用いられる。
プロ トン交換膜としては、 スチレン—ジビュルベンゼン共重合体などの炭化水 素系プロ トン交換膜、 また、 フルォロアルキルエーテル側鎖とパーフルォロアル キル主鎖を有するフルォロアルキル共童合体のパーフルォロ系プロ トン交換膜が 好ましく用いられる。 これらは燃料電池が用いられる用途や環境に応じて適宜選 択されるべきものであるが、 パーフルォロ系が燃料電池寿命の点から好ましい。 また、 炭化水素系については、 部分的にフッ素原子置換した部分フッ素膜も好ま しく用いられる。 パーフルォロ系プロ トン交換膜では、 デュポン社製ナフイオン (商標名)、 旭化成製ァシプレックス (商標名)、 旭硝子製フレミオン (商標名)、 ジャパンゴァテックス社製ゴァーセレク ト (商標名) 等が例示され、 部分フッ素 膜では、 トリフルォロスチレンスルホン酸の重合体やポリフッ化ビ二リデンにス ルホン酸基を導入したものなどがある。
プロトン交換膜は 1種のポリマーばかりでなく、 2種以上のポリマーの共重合 体やブレンドポリマー、 2種以上の膜を貼り合わせた複合膜、 プロ トン交換膜を 不織布や多孔フィルムなどで補強した膜なども用いることができる。
本発明における電極触媒層は、 少なく とも触媒または触媒坦持媒体 (例えば触 媒坦持カーボンが好適、 以下、 触媒坦持カーボンを例に挙げて説明するが何らこ れに限定されるものではない) を有してなる。 特に限定されるものではないが、 例えば、 本発明における電極触媒層は、 触媒担持カーボンと、 触媒担持カーボン 同士あるいは触媒担持カーボンと電極基材あるいは触媒担持カーボンとプロ トン 交換膜とを結着し、 触媒層を形成するポリマからなるものである。
触媒担持カーボンに含まれる触媒は特に限定されるものではないが、 触媒反応 における活性化過電圧が小さいことから、 白金、 金、 パラジウム、 ルテニウム、 イリジウムなどの貴金属触媒が好ましく用いられる。 また、 これらの貴金属触媒 の合金、 混合物など、 2種以上の元素が含まれていても構わない。
触媒担持カーボンに含まれるカーボンは特に限定されるものではないが、 オイ ノレファーネスブラック、 チャンネルブラック、 ランプブラック、 サーマノレブラッ ク、 アセチレンブラックなどのカーボンブラックが、 電子伝導性と比表面積の大 きさから好ましいものである。 オイルファーネスブラックとしては、 キャボット 社製バルカン X C— 7 2、 バルカン P、 ブラックパールズ 8 8 0、 ブラックパー ノレズ 1 1 0 0、 ブラックノヽ0—ノレズ 1 3 0 0、 ブラックノヽ0—ノレズ 2 0 0 0、 リーガ ル 4 0 0、 ライオン社製ケッチェンブラック E C、 三菱化学社製 # 3 1 5 0 、 # 3 2 5 0などが挙げられ、 アセチレンブラックとしては電気化学工業社製デンカ ブラックなどが挙げられる。
電極触媒層に含まれるポリマーは特に限定されるものではないが、 燃料電池内 の酸化一還元雰囲気で劣化しないポリマーが好ましい。 このようなポリマーとし ては、 フッ素原子を含むポリマーが挙げられ、 特に限定されるものではないが、 例えば、 ポリフッ化ビニル (P V F )、 ポリフッ化ビニリデン (P V D F )、 ポリ へキサフルォロプロピレン (F E P )、 ポリテ トラフルォロエチレン、 ポリパーフ ルォロアルキルビエルエーテル (P F A) など、 あるいはこれらの共重合体、 こ れらモノマ単位とエチレンやスチレンなどの他のモノマとの共重合体、さらには、 プレンドなども用いることができる。
電極触媒層に含まれるポリマーは、 電極触媒層内のプロ トン伝導性を向上させ るためにプロ トン交換基を有するポリマーも好ましいものである。 このようなポ リマーに含まれるプロ トン交換基としては、 スルホン酸基、 カルボン酸基、 リン 酸基などがあるが特に限定されるものではない。 また、 このようなプロ トン交換 基を有するポリマーも、 特に限定されることなく選ばれるが、 プロ トン交換基の 付いたフルォロアルキルエーテル側鎖を有するフルォロアルキル共重合体が好ま しく用いられる。 例えば、 デュポン社製の N a f i o n (商標名) 等も好ましい ものである。また、プロ トン交換基を有する上述のフッ素原子を含むポリマーや、 エチレンやスチレンなどの他のポリマー、 これらの共重合体やプレンドであって も構わない。
電極触媒層に含まれるポリマーは、 上記のフッ素原子を含むポリマーやプロ ト ン交換基を含むポリマーを共重合あるいはプレンドして用いることも好ましいも のである。 特にポリフッ化ビニリデン、 ポリ (へキサフルォロプロピレン一フッ 化ビニリデン) 共重合体などと、 プロ トン交換基にフルォロアルキルエーテル側 鎖とフルォロアルキル主鎖を有する N a f i o n (商標名) 等のポリマーを、 ブ レンドすることは電極性能の点から好ましいものである。
電極触媒層の主たる成分は、 好適には触媒担持カーボンとポリマーであり、 そ れらの比率は必要とされる電極特性に応じて適宜決められるべきもので特に限定 されるものではないが、 触媒担持カーボン/ポリマーの重量比率で 5 Z 9 5 ~ 9 5 Z 5が好ましく用いられる。 特に固体高分子型燃料電池用電極触媒層として用 いる場合には、 触媒担持カーボン ポリマー重量比率で 4 0ノ 6 0〜 8 5 / 1 5 が好ましいものである。
電極触媒層には、 触媒担持カーボンを担持している前述のカーボンのほか、 電 子伝導性向上のために種々の導電剤を添加することも好ましい。 このような導電 剤としては、 前述の触媒担持カーボンに用いられるカーボンと同種のカーボンブ ラックに加えて、 種々の黒鉛質や炭素質の炭素材、 あるいは金属や半導体が挙げ られるが特に限定されるものではない。 このような炭素材としては、 前述の力一 ボンブラックのほ力 、 天然の黒鉛、 ピッチ、 コークス、 ポリアクリロニトリル、 フ ノール樹脂、 フラン樹脂などの有機化合物から得られる人工黒鉛や炭素など がある。 これらの炭素材の形態としては、 粒子状のほか繊維状も用いることがで きる。 また、 これら炭素材を後処理加工した炭素材も用いることが可能である。 これら導電材の添加量としては、 電極触媒層に対する重量比率として 1 ~ 8 0 % が好ましく、 5〜5 0 %がさらに好ましい。
本発明において、 結着剤層及び電極触媒層のガス拡散層への形成方法は特に限 定されるものではない。 結着剤層は各種水溶性バインダーを含むペースト状に混 練し、 刷毛塗り、 筆塗り、 バーコ一ター塗布、 ナイフコーター塗布、 スクリーン 印刷、 スプレー塗布などの方法で、 結着剤層をガス拡散層に直接付加 ·形成して もよいし、 他の基材 (転写基材) 上に結着剤層をいつたん形成した後、 ガス拡散 層に転写しても良い。 この場合の転写基材としては、 ポリテトラフルォロェチレ ン (P T F E ) のシート、 あるいは表面をフッ素やシリコーン系の離型剤処理し たガラス板や金属板なども用いられる。
同様に、 電極触媒層は触媒担持カーボンと電極触媒層に含まれるポリマーとを ペース ト状に混練し、 刷毛塗り、 筆塗り、 バーコ一ター塗布、 ナイフコーター塗 布、 スクリーン印刷、 スプレー塗布などの方法で、 電極触媒層を結着剤層に直接 付加 ·形成してもよいし、 他の基材 (転写基材) 上に電極触媒層をいつたん形成 した後、 結着剤上に転写しても良い。 この場合の転写基材としては、 ポリテトラ フルォロエチレン (P T F E ) のシート、 あるいは表面をフッ素やシリコーン系 の離型剤処理したガラス板や金属板なども用いられる。
本発明において、 燃料電池用電極や膜一電極接合体の接合時に加える圧力は、 1〜 1 O M P aであることが好ましく、 2 ~ 1 0 M P aであることがより好まし い。 加える圧力が I M P a以下であると、 電極触媒層ノ結着剤ノガス拡散層とが 十分に接合されず、 各層の界面のイオン抵抗が高くなるか、 あるいは各層の界面 の電子抵抗が高くなって好ましくなく、 また、.加える圧力が 1 O M P a以上であ ると、 電極触媒層が破壊され、 反応ガスの電極触媒層中での拡散性が阻害されて 好ましくない。
また、加熱及び加圧する処理時間は、温度や圧力により種々変動し得る。概ね、 温度が高い程、 圧力が高い程、 処理時間は短い。 好ましくは 1 0分以上、 より好 ましくは 30分以上、 更に好ましくは 60分以上である。
本発明の燃料電池用電極や膜一電極接合体は、 さまざまな電気化学装置に適応 することができる。 中でも、 燃料電池が好ましく、 さらに燃料電池の中でも、 固 体高分子型燃料電池に好適である。 燃料電池には、 水素を燃料とするものとメタ ノールなどの炭化水素を燃料とするもめがあるが、 特に限定されることなく用い ることができる。
本発明の燃料電池用電極や膜一電極接合体を用いた燃料電池の用途としては、 特に限定されることなく考えられるが、 固体高分子型燃料電池において有用な用 途である自動車の電力供給源が好ましい。 実施例
以下、 実施例により、 本発明を詳細に説明するが、 本発明はこれらに限定され るものではなレ、。
[実施例]
C量: 78 w t %、 N/C (N a f i o n/c a r b o n) : 0. 75、 の触媒 量 0. 40 gと、 l Ow t %の電解質(Na f i o n) : 2. 34 gとを、水: 4. 68 g、 ェタノール: 2. 34 g、 プロピレングリコール: 1. 56 gからなる 溶媒に加え、 30秒 X 6回粉砕し、 30分 X 3回超音波で分散してインクを調製 した。 調製されたインクを、 カルボキシメチルセルロース (CMC) を結着剤層 (バッファ層) として有するカーボンペーパー上に 1 0〜 1 2回スキージし、 自 然乾燥させた。 ホットプレス後、 窒素雰囲気下 80°Cで乾燥した。 更に真空乾燥 した。
なお、 混鍊手順は以下の通りである。 触媒/担体からなる活物質を枰量し 2軸 ポットに投入する。 CMCを秤量し 2軸ポットに投入する。 2軸混鍊機で混粉す る。溶媒を投入する( 1回目)。 2軸混鍊機で混鍊する。溶媒を投入する(2回目)。
2軸混鍊機で混鍊する。 補助粘着剤として S B Rを投入する。 2軸混鍊機で混鍊 する。 脱泡する。 粘度を測定する。 粒ゲージを測定する。
図 4に、断面の S EM写真を示す。本実施例では、触媒層にクラックが少なく、 カーボンクロスから触媒層の剥離が少ないことが分かる。
[比較例]
カルボキシメチルセルロース (C M C ) を結着剤層 (バッファ層) として用い ない他は実施例と同じである。
図 5に、断面の S E M写真を示す。本比較例では、触媒層にクラックが発生し、 カーボンクロスから触媒層が剥離していることが分かる。
実施例と比較例で得られた燃料電池用電極を用いて膜一電極接合体 (M E A) を作製した。 実施例の膜一電極接合体 (M E A) を用いた燃料電池は、 ガス拡散 層と電極触媒層が十分な接合強度を有するため、 運転中の燃料電池の性能低下は 抑制されていた。 産業上の利用可能性
本発明の燃料電池用電極及び膜一電極接合体(M E A)では、( 1 )結着剤層(バ ッファ層) がガス拡散層との接合性を向上させ、 剥離が減少するとともに、 (2 ) 結着剤層 (バッファ層) が電極触媒層との接合性を向上させ、 クラックの発生を 抑制する。 電極触媒層とガス拡散層との接合性が向上し、 電極触媒層にクラック が発生しなくなったことから、 燃料電池の発電特性、 特に高密度電流領域での発 電特性を向上させることが出来た。 これにより、 燃料電池の実用化と普及に貢献. する。

Claims

請 求 の 範 囲
ガス拡散層上にセルロース誘導体から選択される結着剤を含む結着剤層 (バッ ファ層) が設けられ、 該結着剤層 (バッファ層) 上に触媒粒子及び高分子電解質 を含む電極触媒層が積層されていることを特徴とする燃料電池用電極。

前記結着剤であるセルロース誘導体が、 ニ トロセルロース、 トリメチルセル口 ース、 ァノレキノレセノレロース、 ェチノレセノレロース、 ベンジノレセノレロース、 カノレボキ シメチルセルロース (C M C ) 及びメチルセルロース (M C ) から選択される 1 種以上であることを特徴とする請求項 1に記載の燃料電池用電極。

前記ガス拡散層がカーボンペーパー及びノ又はカーボンクロスであることを特 徴とする請求項 1又は 2に記載の燃料電池用電極。

ガス拡散層上に増粘剤を含む結着剤層 (バッファ層) を塗布する工程と、 該結 着剤層 (バッファ層) 上に触媒粒子及び高分子電解質を含む電極触媒層を塗布す る工程とを含むことを特徴とする燃料電池用電極の製造方法。

前記結着剤であるセルロース誘導体が、 ニ トロセルロース、 ト リメチルセル口 ース、 ァノレキノレセノレ口一ス、 ェチノレセノレロース、 ペンジノレセノレロース、 カノレボキ シメチルセルロース (C M C ) 及びメチルセルロース (M C ) から選択される 1 種以上であることを特徴とする請求項 4に記載の燃料電池用電極の製造方法。

前記ガス拡散層がカーボンペーパー及び 又はカーボンクロスであることを特 徴とする請求項 4又は 5に記載の燃料電池用電極の製造方法。

プロ トン交換膜と電極触媒層とガス拡散層を積層してなる膜一電極接合体におい て、 該電極触媒層と該ガス拡散層間に増粘剤を含む結着剤層 (バッファ層) を含 むことを特徴とする膜一電極接合体。

前記結着剤であるセルロース誘導体が、 ニ トロセルロース、 トリメチルセル口 ース、 ァノレキノレセノレロース、 ェチノレセノレロース、 ベンジノレセノレロース、 カノレボキ シメチルセルロース (C M C ) 及びメチルセルロース (M C ) から選択される 1 種以上であることを特徴とする請求項 7に記載の膜一電極接合体。

前記ガス拡散層がカーボンペーパー及びノ又はカーボンクロスであることを特 徴とする請求項 7又は 8に記載の膜一電極接合体。

プロ トン交換膜と電極触媒層とガス拡散層を積層してなる膜一電極接合体を製造 する方法において、 ガス拡散層上に増粘剤を含む結着剤層 (バッファ層) を塗布 する工程と、 該結着剤層 (バッファ層) 上に触媒粒子及び高分子電解質を含む電 極触媒層を塗布する工程とを含むことを特徴とする膜一電極接合体の製造方法。 前記結着剤であるセルロース誘導体が、 ニトロセルロース、 トリメチルセル口 ース、 ァノレキノレセノレロース、 ェチノレセノレロース、 ベンジノレセノレロース、 カスレボキ シメチルセルロース (C M C ) 及びメチルセルロース (M C ) から選択される 1 種以上であることを特徴とする請求項 1 0に膜一電極接合体の製造方法。

前記ガス拡散層がカーボンペーパー及び Z又はカーボンクロスであることを特 徴とする請求項 1 0又は 1 1に記載の膜一電極接合体の製造方法。
