Description
本發明係有關一種水性非織物用黏合劑、一種使用該水性非織物用黏合劑形成經處理非織物基材之方法、以及依此方法處理之經處理非織物基材。該水性非織物用黏合劑包含乳化聚合物,該乳化聚合物包含下列共聚單元:以該乳化聚合物之重量為基準計之0.1重量%至5重量%之單烯系-不飽和二羧酸單體(monoethylenically-unsaturated dicarboxylic acid monomer);以及以該乳化聚合物之重量為基準計之12重量%至22重量%之單烯系-不飽和單酸單體,其中,該乳化聚合物之經計算Tg為-20℃至30℃。
美國專利第5,451,432號揭露一種以不含甲醛之水媒(water borne)組成物處理可撓性多孔基材之方法,該組成物含有某種共聚烯系-不飽和二羧酸或其衍生物,其中該黏合劑係以固定鹼部分中和。仍期望在維持期望程度之濕強度(wet strength)的同時,經處理非織物基材之分散性有增進之平衡。發明人發現所選定之水性非織物用乳化聚合物黏合劑提供期望之性質。
在本發明之第一個態樣中,提供一種包括乳化聚合物之水性非織物用黏合劑(aqueous nonwoven binder),該乳化組成物包括下列共聚單元:以該乳化聚合物之重量為基準計之0.1重量%至5重量%之單烯系-不飽和二羧酸單體;以及以該乳化聚合物之重量為基準計之12重量%至22重量%之單烯系-不飽和單酸單體,其中,該乳化聚合物之Tg為-20℃至30℃。

水性非織物用黏合劑包含乳化聚合物;亦即,一種藉由在水性乳化聚合物製程中之烯系-不飽和單體之加成聚合而製備之聚合物。本文中所謂"水性(aqueous)"意指其中連續相為水之組成物,或者主要包含水但亦包含水互溶性(water-miscible)溶劑之混合物。本文中所謂"非織物"意指類布料纖維組合件,通常為片狀或網狀且不是經紡織或針織之材料之。本文中所謂"黏合劑"意指包含聚合物之組成物。
本文中之水性黏合劑包含可固化之乳化聚合物,亦即,其在添加能量(最常為加熱)之幫助下進行某種程度之化學過程,諸如共價鍵之形成。乳化聚合物包括以該乳化聚合物之重量為基準計之0.1重量%至5重量%,較佳為0.1至2重量%,更佳為0.2重量%至0.8重量%之單烯系-不飽和二羧酸單體(諸如,伊康酸、富馬酸、馬來酸,包含其酐、鹽以其混合物)作為共聚單元。較佳為伊康酸。
乳化聚合物亦包含以該乳化聚合物之重量為基準計之12重量%至22重量%,較佳為15重量%至22重量%之單烯系-不飽和單酸單體作為共聚單元。單酸單體包含,例如,羧酸單體,諸如,如丙烯酸、甲基丙烯酸、巴豆酸、伊康酸單甲酯、富馬酸單甲酯、富馬酸單丁酯;以及含硫及含磷之酸單體。較佳之單酸單體為羧酸單體。更佳為丙烯酸。
除了共聚單酸單體與二羧酸單體之外,乳化聚合物包含至少一種其他共聚烯系不飽和單體,諸如,如(甲基)丙烯酸酯單體,包含(甲基)丙烯酸甲酯、(甲基)丙烯酸乙酯、(甲基)丙烯酸丁酯、(甲基)丙烯酸2-乙基己酯、(甲基)丙烯酸癸酯、(甲基)丙烯酸羥基乙酯、(甲基)丙烯酸羥基丙酯、脲基-官能性(甲基)丙烯酸酯、以及(甲基)丙烯酸之乙醯乙酸酯、乙醯胺以及氰基乙酸酯;苯乙烯或經取代之苯乙烯;乙烯基甲苯;丁二烯;乙酸乙烯基酯或其他乙烯基酯;乙烯基單體,諸如,氯乙烯、二氯亞乙烯、N-乙烯基吡咯啶酮;以及(甲基)丙烯腈。如所揭露內容之全文中所使用,使用術語"(甲基)"後接著使用另一個術語,如(甲基)丙烯酸酯或(甲基)丙烯醯胺分別意指丙烯酸酯與甲基丙烯酸酯或丙烯醯胺與甲基丙烯醯胺兩者。較佳地,排除在聚合時或後續之加工中可能產生甲醛之單體,諸如N-羥烷基(甲基)丙烯醯胺。在某些具體例中,乳化聚合物可包含以該聚合物之重量為基準計之0至2重量%,或者0至0.1重量%之共聚多烯系不飽和單體,雖然其濃度必須經選擇以使得不會材料上抵損以包含乳化聚合物之水性非織物用黏合劑處理之經處理非織物基材的分散性。多烯系不飽和單體包含,例如(甲基)丙烯酸烯丙酯、酞酸二烯丙酯、1,4-丁二醇二(甲基)丙烯酸酯、1,2-乙二醇二(甲基)丙烯酸酯、1,6-己二醇二(甲基)丙烯酸酯以及二乙烯基苯。
亦考慮涵蓋具有不同組成之乳化聚合物之混合物。對於兩種或更多種乳化聚合物之混合物而言,共聚單酸和二羧酸含量應從乳化聚合物之全部組成決定,不用顧慮其中乳化聚合物之數目或組成。
用以製備乳化聚合物之乳化聚合技術為本領域中周知的,例如,美國專利第4,325,856;4,654,396;以及4,814,373號所揭露者。可使用之傳統界面活性劑諸如,如陰離子性及/或非離子性乳化劑,諸如烷基硫酸鹼金屬鹽或銨鹽、烷基磺酸、脂肪酸、可共聚界面活性劑以及氧乙基化之烷基酚。較佳為陰離子性乳化劑。以總單體之重量為基準計,界面活性劑之用量通常為0.1重量%至6重量%。可使用熱起始程序或氧化還原起始程序。可使用之傳統自由基起始劑諸如,如過氧化氫、第三丁基氫過氧化物、第三戊基氫過氧化物、過硫酸銨鹽及/或過硫酸鹼金屬鹽,其以總單體之重量為基準計,通常為0.01重量%至3.0重量%之濃度。可以類似的濃度使用氧化還原系統,該氧化還原系統使用與合適的還原劑耦合之相同起始劑,還原劑諸如羥甲亞磺酸鈉、亞硫酸氫鈉、異抗壞血酸、羥胺硫酸鹽以及二亞硫酸鈉,氧化還原系統視需要地組合金屬離子諸如,如鐵與銅,且視需要地進一步包含金屬用錯合劑。可使用鏈轉移劑諸如硫醇,以降低聚合物之分子量。單體混合物可純(neat)添加或作為水中之乳劑添加。可採單次添加或多次添加或在反應期間使用均勻或變化的組成連續添加之方式,添加單體混合物。在任何階段之前、之中或之後,可添加額外的成分諸如自由基起始劑、氧化劑、還原劑、鏈轉移劑、中和劑、界面活性劑以及分散劑。可使用產生多峰粒子尺寸分布之製程,諸如彼等揭露於美國專利第4,384,056和4,539,361號中者。
在本發明之另一個具體例中,乳化聚合物可藉由多重階段之乳化聚合製程製備,其中不同於組成之至少兩個階段係依序進行聚合。此製程通常造成至少兩種相互不相容之聚合物組成物之形成,藉以造成在聚合物粒子內之至少兩個相之形成。此粒子係由各種幾何形狀之兩個或更多個相所組成,該幾何形狀諸如,如核心/外殼或核心/外皮粒子、具有不完全包封核心之外殼相之核心/外殼粒子、具有多重核心之核心/外殼粒子,以及相互貫穿網絡之粒子。多重階段之乳化聚合物之各個階段可含有選自由前文中所揭露之用於乳化聚合物之單體、界面活性劑、鏈轉移劑等。至於多重階段之乳化聚合物,應從該乳化聚合物之全部組成決定共聚單酸和二羧酸含量,不用顧慮到其中之階段或相之數目。用以製備此多重階段之乳化聚合物之聚合技術為本領域中周知的,諸如,如美國專利第4,325,856;4,654,396;以及4,814,373號所揭露者。
乳化聚合物之經計算玻璃轉化溫度("Tg")為-20℃至30℃。本文中之聚合物之Tg為彼等使用福克斯(Fox)公式(T.G. Fox,Bull. Am. Physics Soc.,Volume 1,Issue No. 3,p. 123(1956))計算者。亦即,用於計算單體M1與M2之共聚物之Tg,1/Tg(計算值)=w(M1)/Tg(M1)+w(M2)/Tg(M2),其中(Tg(計算值))為從共聚物計算之玻璃轉化溫度,w(M1)為共聚物中之單體M1之重量分率,w(M2)為共聚物中之單體M2之重量分率,Tg(M1)為M1之均聚物之玻璃轉化溫度,Tg(M2)為M2之均聚物之玻璃轉化溫度,所有溫度均以°K為單位。
均聚物之玻璃轉化溫度可在如J.Brandrup與E.H. Immergut所編輯(Interscience Publishers)之"Polymer Handbook"中找到。在任何情形下,將以下均聚物Tg用於以下多元酸之Fox式計算中:聚(甲基丙烯酸)Tg=185℃;聚(丙烯酸)Tg=106℃;聚(伊康酸)Tg=154℃;以及聚(順丁烯二酐)Tg=154℃。
以Brookhaven Instrument Corp.,Holtsville,NY所供應之Brookhaven Model BI-90粒子尺寸儀測量,乳化聚合物粒子之平均粒子直徑通常為30奈米至500奈米,較佳為200奈米至450奈米。
本發明之水性非織物用黏合劑較佳為不含甲醛之組成物。本文中之"不含甲醛之組成物"意指實質上不含甲醛,也不會由於乾燥及/或固化而釋放實質甲醛之組成物。為了使組成物之甲醛含量最小化,當製備本發明之乳化聚合物時,較佳為使用其本身不含甲醛,在聚合過程中不會產生甲醛,以及在處理基材之過程中不會產生或釋放甲醛之聚合輔佐物,諸如,如起始劑、還原劑、鏈轉移劑、殺蟲劑、界面活性劑等。當水性組成物中有低濃度甲醛為可接受者或當存在使用會產生或釋放甲醛之輔助物之強迫性原因時,可使用該種組成物。
除了乳化聚合物之外,水性非織物用黏合劑可含有傳統處理組分諸如,如乳化劑、色素、填充物或增量劑、抗移動助劑(anti-migration aid)、固化劑、聚結劑、界面活性劑、殺蟲劑、塑化劑、有機矽烷、抗起泡劑、腐蝕抑制劑、著色劑、蠟、非本發明之其他聚合物以及抗氧化劑。
在本發明之一個態樣中,提供一種用於形成經處理基材之方法,包含a)形成本發明之水性非織物用黏合劑;b)使非織物基材與水性非織物用黏合劑接觸;c)將經接觸之非織物加熱至120℃至220℃。非織物基材包含紙;不織布、毯與墊;或其他纖維組合件。包含纖維之基材可包括纖維素系纖維諸如木漿、棉以及嫘縈;合成纖維諸如聚酯、玻璃;其混合物等。通常選擇視需要的合成纖維,以使其長度與量不會對經處理非織物基材之最終分散性有害。較佳為纖維素系纖維。非織物基材可藉由本領域中已知的方法而形成,諸如濕式(wet-laid)或氣流式(air-laid)成網。
使用傳統施加技術諸如,如氣體或無氣噴霧、填充(padding)、飽和、輥塗佈、簾塗佈、凹版印刷等,讓非織物基材與水性非織物用黏合劑接觸。非織物基材可與水性非織物用黏合劑接觸,致使在一個或兩個表面上或接近處提供黏合劑,或或遍及整個結構提供黏合劑(均勻地分布或不均勻地分布)。亦考慮到當期望圖案化之分布時,以不均勻之方式,在一個或兩個表面上施加水性非織物用黏合劑。以足以達到可接受之乾燥程度且達成固化之充足時間,將經接觸之非織物加熱至120℃至220℃,較佳為140℃至180℃。若期望,乾燥與固化功能可於兩個或更多個不同的步驟中達成。例如,組成物可首先在足以使其實質上乾燥但不實質上固化該組成物之溫度與時間加熱,以及接著以更高之溫度及/或更長時間第二度加熱以達到固化。此步驟稱為"B-階段化",可用以提供例如,成捲形式之經黏合劑處理之非織物,其可在有或沒有形成或塑造成特別構造下於較晚的時間(與固化過程之同時)固化。
本發明之經處理非織物基材具有有用之強度平衡情況下同時具有有用程度之分散性,強度諸如,若欲將經處理非織物儲存在濕狀態中時所需之濕強度(例如,擦拭布所需者),有用程度之分散性諸如若經處理非織物被放置於過量之水中時(諸如馬桶沖水)所需者。

在裝有攪拌器、冷凝器、溫度監測器、加熱包以及氮進氣口之5000ml圓底燒瓶中加入950g之DI水,隨後將其加熱至85℃。從800g之DI水、26.7g之DISPONILTM
FES 993(Cognis)、3.2g之IA、1280g之EA以及317g之AA製備單體預混合物。以反應器之水為85℃,添加溶於35g之DI水之3.2g之過硫酸銨。以11.8g/分鐘開始進行預混合物之饋入。在15分鐘之後,饋入速率增加至23.7g/分鐘。同時,以0.77g/分鐘開始,饋入溶於80g之DI水之1.1g之過硫酸銨。在所有饋入完成之後,緩慢地將該批次冷卻40分鐘至約75℃。在目標溫度,添加7g之0.15%硫酸亞鐵七水合物水溶液。將於50g之DI水之2.7g之tBHP(70%之水溶液)和於50g之DI水之1.9g之BRUGGOLITETM
FF6(Bruggaman Chemicals)以一小時饋入。使該批次冷卻至室溫,並且過濾。乳化聚合物之pH為2.6,固體含量為43.9%,在#2轉軸以60rpm測得之LV黏度為35厘泊(cp),以及經BI90所測之粒子尺寸為350nm。
以下列單體填料,根據實施例1製造乳化聚合物。由於產生黏度,比較例1至3在釜中需加入要1145 g之水。表2.1中呈現單體用量與pH以及所產生之乳化聚合物之pH與固體含量。表2.2中呈現聚合物組成物(以重量%為單位,係以乳化聚合物重量為基準計)、Brookfield黏度以及粒子尺寸。
在裝有過頂攪拌器之一加崙容器中加入1370.0g之實施例1之乳化聚合物與1633.6g之DI水,以獲得20%之浴固體。接著,將混合物攪拌15分鐘,以確保良好混合。使用以下黏合劑與DI水填入物,以相同的方法製備其餘樣本。
所用之非織物為具有50g/m2
之基礎重量之經輕度壓印之氣流式製造之木漿。噴霧台設定:所用之噴霧端為0.015/650033型。此噴霧端給出扇型噴霧圖案。噴霧台上之前板(可調整)設定係如下者:橫向17至19 psi、泵22至24 psi、噴霧器44至50 psi。噴霧過頂讀數為225 psi。網附著於一片硬紙板。將硬紙板放置於附著於纜之一片鋼絲網目上,該纜推進網目、硬紙板以及網通過噴霧台。當該網直接通過噴霧端下方時,其離噴霧端有12英吋遠。
使用切割板將非織物網切割成九英吋乘十一英吋之片狀物。接著,將各片狀物編號,預乾燥,以及立刻秤重以得基礎重量。接著,將經預秤重之片狀物夾到硬紙板塊上。在噴霧台中使用水性非織物用黏合劑,以對經預秤重之網噴霧兩次。接著,將此經兩次噴霧之網片於Mathis烤箱中,於150℃乾燥1.5分鐘。接著,將此經噴霧與乾燥之相同網片翻面,以及再度夾到硬紙板塊上。使用噴霧台以將網之另一側噴霧兩次。將此網再度於Mathis烤箱中,於150℃乾燥1.5分鐘,接著立刻秤重以測定總%加入(Add-on)。加入水平(Add-on level)目標為20%。%加入=100×(Wt.B-Wt.A)/Wt.B。
洗劑 使用TRITONTM
X-100界面活性劑之0.1%溶液以模擬用於濕擦拭布上之洗劑。添加至各片經處理非織物基材之量為網之重量的3.5至4.0倍。洗劑均勻地分布在基材上。一日在洗劑中之後,以縱橫向濕拉力"(CDTW)"強度和傾斜管分散性(Tip Tube Dispersability)來評估效能。
使用Thwing-Albert EJA拉力測試器和MAP3軟體,測量一英吋(寬度)乘四英吋(長度)之以上網(洗劑施用後之一天)之縱橫向濕拉力強度。測試速度為12英吋/分鐘。測量尖峰負載,各發表之值為八至十重複之平均值。
INDA/EDANA傾斜管試驗(FG 511.2第1級-分散性傾斜管試驗)為一種在使用且洗滌濕擦拭布之後,評估其分散性之方法。其使用經處理非織物之四英吋正方形片狀物、透明管以及700 mL之水龍頭水。接著,重複傾斜該管以模擬洗滌和通過建築物管輸送,並且記錄傾斜循環的數目。傾斜管試驗之細節可在INDA/EDANA洗滌性規範中找到。該試驗藉由在傾斜管試驗開始之前,將濕擦拭布放置在水龍頭水中30秒至六小時,以對該濕擦拭布進行預處理(precondition)。使用在水龍頭水中一個小時之滯留時間以預處理吾等樣本。在INDA/EDANA試驗結束之後,使管之內容物通過篩,並且將各種尺寸部分秤重以測定崩解的程度。記錄欲第一次破損(二至三片)之傾斜循環之數目、欲第二次破損(四至五片)之傾斜循環之數目、直到經分散(定義為許多片,均非大片)之傾斜循環之數目以及試驗結束時之傾斜循環之數目。甚至當樣本尚未完全分散時,試驗在240個傾斜循環後結束。亦記錄試驗結束後之剩餘物之外觀的評論。

- 一種包括乳化聚合物之水性非織物用黏合劑,該乳化聚合物包括下列共聚單體:以該乳化聚合物之重量為基準計0.1重量%至5重量%之單烯系-不飽和之二羧酸單體;以該乳化聚合物之重量為基準計之12重量%至22重量%之單烯系-不飽和單酸單體;以及以該乳化聚合物之重量為基準計之0重量%至2重量%之多烯系-不飽和單體;其中,該乳化聚合物之經計算Tg為-20℃至30℃。

- 一種用於形成經處理非織物基材之方法,包括:a)形成包括乳化聚合物之水性非織物用黏合劑,該乳化聚合物包括下列共聚單元:以該乳化聚合物之重量為基準計之0.1重量%至5重量%之單烯系-不飽和二羧酸單體;以該乳化聚合物之重量為基準計之12重量%至22重量%之單烯系-不飽和單酸單體;以及以該乳化聚合物之重量為基準計之0重量%至2重量%之多烯系-不飽和單體;其中,該乳化聚合物之Tg為-20℃至30℃; b)使非織物基材與該水性組成物接觸;以及c)將該經接觸之非織物加熱至120℃至220℃之溫度。
- 如申請專利範圍第3項所述之用於形成經處理非織物基材之方法,其中,該乳化聚合物包括下列共聚單體:以該乳化聚合物之重量為基準計之0.1重量%至2重量%之單烯系-不飽和二羧酸單體。
- 一種藉由申請專利範圍第3項所述之方法形成之經處理非織物基材。
- 一種藉由申請專利範圍第4項所述之方法形成之經處理非織物基材。
