Abstract

Description

紋理硬塗膜
本發明大致關於紋理硬塗膜,及在指定具體實施例中,關於藉由使用紋理覆蓋層藉壓花降低眩光,而將硬塗膜紋理化。
薄膜嵌入成型(Film Insert Moulding,“FIM”)為一種多用途且節省成本的裝飾及製造塑膠零件之方法。FIM為先進形式的模內裝飾(IMD)或模內標籤(IML)。這些技術使用硬塗膜,其可包含聚合膜基材、可硬化塗層、及保護性覆蓋層。該硬塗膜可被反相裝飾圖像,較佳為但非絕對經由網版印刷。然後視情況將膜形成三維圖樣,接著切割及反注入成型而製造成型裝飾品。該可硬化塗層可在製程開始時被半硬化。半硬化可使塗層具有足以渡過成形步驟及其他處理的物理完整性,但亦具有足以發生成形的撓性。在成形之後,可將半硬化的可硬化塗層完全硬化,較佳為使用紫外線輻射,而提供韌性、硬度、抗刮性、及/或抗溶劑性,或其他對成型裝飾品有用的性質。該保護性覆蓋層可在成形步驟之前或之後移除。
該具有硬塗膜成品之成型裝飾品可被用於各種需要具有保護性硬塗膜的塑膠零件之應用,如汽車、電器、或電信工業。通常該可硬化塗層產生成型裝飾品的光澤面外觀。其在美學上討喜。然而,現有發現不想要有光澤面的成型裝飾品應用。例如本發明已發現,汽車之導航顯示器上的光澤面會導致不欲的眩光。另外本發明已發現,使用者在觸感上或觸覺上喜好這些光澤面。
現已發現,可使用具有霧面之硬塗膜而實質上降低此眩光及/或觸覺不悅性。該霧面較佳為將半硬化的可硬化塗層的外表面紋理化而製造。此紋理化被保存通過最終硬化方法,且有助於製造霧面外觀,因而降低眩光。此表面亦可經設計而強化使用者的觸感經驗,如使其產生「柔軟」或「光滑」感。
一種將可硬化塗層的外表面紋理化的方式為在調配期間,將微粒分散液加入可硬化塗層中。這些微粒從可硬化塗層的外表面突起,甚至是在最終硬化之後,因而製造具有抗眩光性質的霧面。然而,本案發明人已發現此方法的缺點。可藉此方法製造的紋理陣列稍微受到尺寸及形狀正確,及可被分散於配方中不沈澱、黏聚等而製造安定混合物之微粒的可得性限制。另外,該微粒溶液讓製造者必須依需要光澤面或霧面而維持可硬化塗層之不同的調配物及生產線。此外,本案發明人發現,此紋理可能在觸覺上仍非最適。本案發明人現已發現這些問題,及本發明在較佳具體實施例中可提供解決方案。
本發明之一目的為,在至少一些具體實施例中,提供一種改良硬塗膜,及一種使用該硬塗膜製造成型裝飾品之改良方法。
本發明之另一目的為,在至少一些具體實施例中,提供一種硬塗膜,其在經由將該硬塗膜之可硬化塗層紋理化而處理之後可生成霧面。
本發明之一進一步目的為,在至少一些具體實施例中,提供硬塗膜,其具有可易於改變的紋理。
本發明之一進一步目的為,在至少一些具體實施例中,提供硬塗膜,其對該硬塗膜之可硬化塗層利用與用於產生光澤面之硬塗膜相同或類似的調配物處理之後,可生成霧面及/或觸覺上討喜之加工面。
在一具體實施例中,本發明大致關於一種硬塗膜,其包含:聚合膜基材;具有第一側與第二側之可硬化塗層,其中可硬化塗層之第一側被配置在聚合膜基材上;及具有第一側與第二側之保護性覆蓋層,其中保護性覆蓋層之第一側被配置在可硬化塗層之第二側上;其中至少保護性覆蓋層之第一側被紋理化。
在另一具體實施例中,本發明大致關於一種硬塗膜,其包含:聚合膜基材;及具有第一側與第二側之可硬化塗層,其中可硬化塗 層之第一側被配置在聚合膜基材上;其中可硬化塗層之第二側經壓花紋理化。
在另一具體實施例中,本發明大致關於一種製造成型裝飾品之方法,其步驟包含:(i)提供一種硬塗膜,其包含:具有第一側與第二側之聚合膜基材;具有第一側與第二側之可硬化塗層,其中可硬化塗層之第一側被配置在聚合膜基材之第二側上;及具有第一側與第二側之保護性覆蓋層,其中保護性覆蓋層之第一側被配置在可硬化塗層之第二側上;其中至少保護性覆蓋層之第一側被紋理化;及其中將保護性覆蓋層之第一側之紋理轉傳至可硬化塗層之第二側(ii)將圖像印刷到該硬塗膜上;(iii)移除該保護性覆蓋層;(iv)將該可硬化塗層硬化;(v)切割該硬塗膜;及(vi)在該聚合膜基材之第一側上注射模塑塑膠零件。
以上具體實施例亦可較佳為包括將該硬塗膜形成三維圖樣的步驟。
如以上具體實施例所揭述,現已發現,藉由將紋理保護性覆蓋層配置於上,可將該紋理轉傳至該硬塗膜之可硬化層。經由此「蓋印」或「壓花」可將紋理從覆蓋層轉移至可硬化層。此紋理被保存通過最終硬化製程,可使該硬塗膜生成霧面。用於本說明書及本發明 之申請專利範圍的術語「紋理」、「被紋理化」、及「紋理化」指具有粗糙或高起表面的狀態,即不為實質上平坦表面。應了解,即使典型保護性覆蓋層可能具有一些表面瑕疵,使得無法稱其表面為完全平坦;但此保護性覆蓋層在本發明之意義中仍具有實質上平坦表面。在較佳具體實施例中,該保護性覆蓋層及可硬化塗層的表面之紋理可使其產生霧面及/或其產生具有抗眩光性質,或相較於光澤表面為至少實質上降低眩光的表面,及/或製造觸摸為「光滑」或「柔軟」之紋理(雖然此性質不在上示「被紋理化」的根本定義內)。
另外,用於本發明之保護性覆蓋層上的紋理未必包含保護性覆蓋層的全部表面。如果保護性覆蓋層包含紋理表面即可。因此,當本發明之申請專利範圍指稱保護性覆蓋層之一側被紋理化時,應了解,該側僅須大部分被紋理化。因而當僅保護性覆蓋層之一部分被紋理化時,其表示紋理僅被轉傳至可硬化層之一部分。在本發明之思量及其申請專利範圍中亦類似。
如在此所揭述,在一具體實施例中,本發明大致關於一種硬塗膜,其包含:聚合膜基材;具有第一側與第二側之可硬化塗層,其中可硬化塗層之第一側被配置在聚合膜基材上;及 具有第一側與第二側之保護性覆蓋層,其中保護性覆蓋層之第一側被配置在可硬化塗層之第二側上;其中至少保護性覆蓋層之第一側被紋理化。
在較佳具體實施例中,該聚合膜基材可為撓性膜基材,及最佳為包含聚碳酸酯、聚酯、PMMA、或一種或以上的這些材料之多層共擠壓體。如果其撓性足以承受熱或真空成形,且具有足以保護塑膠裝飾品的完整性及硬度,則可使用其他聚合物。
該可硬化塗層較佳為被設計成經由使用紫外線輻射之聚合硬化。該可硬化塗層可較佳為包含單體,如所屬技術領域者已知的丙烯酸酯單體。該可硬化塗層亦可較佳為包含光引發劑,以在暴露於紫外線輻射時促進聚合。
本發明具體實施例之可硬化塗層較佳為半硬化狀態。其可在製造方法期間完成,即在其被銷售由客戶在成型方法中使用之前。該可硬化塗層可較佳為藉由將其暴露於某些紫外線輻射,或者將其加熱以誘發部分熱硬化,但此輻射或熱不足以造成全部單體完全聚合及固化而半硬化。將可硬化組成物半硬化可使塗層具有足以渡過成形步驟及其他處理的物理完整性,但亦具有足以發生成形的彈性。在成形之後,該半硬化的可硬化塗層可被完全硬化,較佳為使用紫外線輻射,而提供韌性、硬度、抗刮性、及/或抗溶劑性,或其他對成型裝飾品有用的性質。將該可硬化層半硬化亦確保其與聚合膜基材之間有充分的黏附性。
該保護性覆蓋層較佳為包含撓性聚合物/塑膠。保護性覆蓋層可在使用紫外線輻射將可硬化層完全硬化之前的成型方法期間,對可硬化層提供附加保護。因此較佳為,該保護性覆蓋層可在印刷步驟之後,或在形成硬塗膜的選用步驟之後移除。如以上所討論,將配置在可硬化層上的至少保護性覆蓋層之側紋理化。此紋理被轉傳至可硬化層,較佳為經由通常可被稱為「蓋印」或「壓花」者。其中將保護性覆蓋層裝設在可硬化層上之製造方法的正常條件可在保護性覆蓋層與可硬化層之間轉傳足以將保護性覆蓋層之紋理轉傳至可硬化層的壓力。或者或另外或視情況,可使用額外的壓力或熱以確保紋理被轉傳至可硬化層。任何造成紋理實質上轉傳至可硬化層的條件組均以「蓋印」或「壓花」表示。
或者希望對客戶提供具有光澤保護性覆蓋層之正常硬塗膜,然後客戶可選擇是否將可硬化層紋理化。其亦可藉由對客戶提供分別的紋理覆蓋層而完成。然後可移除光澤覆蓋層及以紋理覆蓋層替換。然後硬塗層再度接受一組足以實質上將覆蓋層之紋理轉傳至可硬化層上的條件。以此方式,客戶或可重複使用紋理覆蓋層及/或僅需要購買一型硬塗膜,而不必決定是否必須製造光澤膜、霧面膜、或兩者。
如在此所揭述,在另一具體實施例中,本發明大致關於一種硬塗膜,其包含:聚合膜基材;及具有第一側與第二側之可硬化塗層,其中可硬化塗層之第一側被配置在聚合膜基材上;其中可硬化塗層之第二側經 壓花紋理化。該具體實施例有關第一具體實施例所揭述狀態的製造後硬塗膜之組成物。在此安排中,依照此具體實施例之本發明可另外包含以上討論的保護性覆蓋層。本具體實施例所揭述的本發明態樣亦關於成型方法期間的硬塗膜狀態,尤其是在已移除紋理保護性覆蓋層之後。
如在此所揭述,在第三具體實施例中,本發明大致關於一種製造成型裝飾品之方法,其步驟包含:(i)提供一種硬塗膜,其包含:具有第一側與第二側之聚合膜基材;具有第一側與第二側之可硬化塗層,其中可硬化塗層之第一側被配置在聚合膜基材之第二側上;及具有第一側與第二側之保護性覆蓋層,其中保護性覆蓋層之第一側被配置在可硬化塗層之第二側上;其中至少保護性覆蓋層之第一側被紋理化;及其中將保護性覆蓋層之第一側之紋理轉傳至可硬化塗層之第二側(ii)將圖像印刷到該硬塗膜上;(iii)移除該保護性覆蓋層;(iv)將該可硬化塗層硬化;(v)切割該硬塗膜;及(vi)在該聚合膜基材之第一側上注射模塑塑膠零件。
應認知及了解,上列步驟未必按所揭述的順序實行。另外,先前已討論涉及提供所揭述的硬塗膜而製造成型裝飾品之方法的步驟。
該製造成型裝飾品之方法涉及將圖像印刷到該硬塗膜上的步驟。較佳為將該硬塗膜反相印刷,即印刷係在聚合膜基材之第一側上發生。如此可使墨水被「包封」在成型裝飾品成品中,在可硬化層(在方法結束時硬化)與聚合膜基材為一邊及注射模塑塑膠之間。在較佳具體實施例中,使用所屬技術領域者熟悉的網版印刷法完成本發明所思量的印刷。
該製造成型裝飾品之方法視情況涉及將該硬塗膜形成三維圖樣的進一步步驟。如果希望最終成型裝飾品不為平坦,即具有三維表面,如圓形表面,則實行此步驟。在汽車、電器、及電信工業中尤其是希望為此種三維圖樣。該成形可較佳為使用模及/或熱及/或真空將硬塗膜固定及/或熱固定成為三維圖樣而完成。顯然如果欲形成三維圖樣,則必須在印刷步驟中考量之。通常在硬塗膜平坦時印刷;因此,必須考量已印刷的二維圖像因三維成形步驟而變形。
製造成型裝飾品之方法亦涉及將可硬化塗層硬化的進一步步驟。在一較佳具體實施例中,其係藉由將該硬塗膜暴露於光化輻射而完成,最佳為紫外線光化輻射。如以上所討論,硬化亦可藉熱完成。光化輻射之波長較佳為對應用於可硬化層組成物的光引發劑及/或單體之最適波長而選擇。將可硬化塗層硬化的步驟較佳為生成「完全」硬化的可硬化層。應了解,為了使所屬技術領域者認為可硬化層完全硬化,並非100%之單體均必須被完全聚合。該層被實質上硬化即可,較佳為使其 具有韌性、硬度、抗刮性、及/或抗溶劑性,或其他對成型裝飾品有用的性質。較佳為但非必要,將可硬化層硬化的步驟在印刷及成形的步驟之後發生。較佳為可硬化層在這些步驟期間未完全固化,例如以利於可將膜彎曲及形成所欲形狀。
製造成型裝飾品之方法亦涉及移除保護性覆蓋層的進一步步驟。其可較佳為手工完成。移除保護性覆蓋層的步驟可較佳為在印刷之後或在成形之後發生。在任一情況,非常較佳為在將可硬化層硬化的步驟之前移除保護性覆蓋層,以避免在保護性覆蓋層與已硬化的可硬化層之間產生不當黏附性。
製造成型裝飾品之方法亦涉及切割硬塗膜的進一步步驟。切割步驟較佳為移除所欲圖樣或圖像不需要的硬塗膜部分。較佳為將未處理的硬塗膜以標準尺寸及形狀銷售;然而,較佳為客戶可製備任何尺寸及形狀的成型裝飾品。切割方法較佳為使硬塗膜的尺寸及形狀對應成型裝飾品所需的尺寸及形狀。切割方法較佳為以尖銳的模或以切割設備進行。
製造成型裝飾品之方法亦涉及在聚合膜基材之第一側上注射模塑塑膠零件的進一步步驟。應了解,得自印刷步驟之墨水較佳為被更直接配置在聚合膜基材之第一側上,其亦且較佳為在本發明及其申請專利範圍之思量內,及在術語「在聚合膜基材之第一側上」之意義內。所屬技術領域者應了解所請求及所揭述的在硬塗膜上製造注射模塑塑膠之方法。
實施例
以下實施例描述本發明之較佳具體實施例,且進一步揭述及顯示實行本發明之較佳具體實施例的可能優點及意外結果。以下實施例絕不應被解讀來限制下方所請求之發明。
實施例1(比較性)
如下製成一種溶液(溶液1.1):
將此配方藉輥塗以70微米之濕厚度塗佈於250微米聚碳酸酯膜基材。將濕塗層在100℃烤箱中乾燥及部分硬化,而產生不黏的可硬化塗層。
如下製成第二溶液(溶液1.2):
然後將此配方藉輥塗以220微米之濕厚度塗佈於以上塗覆的材料,作為可硬化塗層之保護性覆蓋層。然後將保護性覆蓋層在90℃烤箱中乾燥而產生不黏表面。
從此材料切下尺寸為305×458毫米之片,及以人工剝除保護性覆蓋層。然後將剩餘膜置於真空成形 機中且加熱到大約150℃經過9秒,同時以帶有機器製造的特徵之器具接觸,而製造三維成形形狀。然後將此成形零件經由Fusion UV systems供應之DRSE-120 UV輸送帶系統,其裝有H型燈泡,暴露於劑量為1焦耳/平方公分之UV輻射而完全硬化。其發現生成膜具有光澤表面。以Surtronic 25表面外形規從零件表面取得粗度測量值,而得到Ra=0.01微米及Rz=0.04微米。亦使用REFO3光澤計以60°角測量膜表面,而得到92光澤單位之測量值。
實施例2(本發明)
將得自實施例1之溶液1.1再度藉輥塗以70微米之濕厚度塗佈於250微米聚碳酸酯膜基材。將濕塗層在100℃烤箱中乾燥及部分硬化,而產生不黏的可硬化塗層。
如下製成第二溶液(溶液2.2):
然後將此配方藉輥塗以220微米之濕厚度塗佈於以上塗覆的材料,作為第一塗覆層之保護性覆蓋層。然後將保護性覆蓋層在90℃烤箱中乾燥而產生不黏表面。
從此材料切下尺寸為305×458毫米之片,及以人工剝除保護性覆蓋層。然後將剩餘膜置於真空成形 機中且加熱到大約150℃經過9秒,同時以帶有機器製造的特徵之器具接觸,而製造三維成形形狀。然後將此成形零件經由Fusion UV systems供應之DRSE-120 UV輸送帶系統,其裝有H型燈泡,暴露於劑量為1焦耳/平方公分之UV輻射而完全硬化。其發現生成膜具有紋理表面。以Surtronic 25表面外形規從零件表面取得粗度測量值,而得到Ra=0.18微米及Rz=1.41微米。亦使用REFO3光澤計以60°角測量膜表面,而得到36光澤單位之測量值。
實施例3(本發明)
將得自實施例1之溶液1.1再度藉輥塗以70微米之濕厚度塗佈於250微米聚碳酸酯膜基材。將濕塗層在100℃烤箱中乾燥及部分硬化,而產生不黏的可硬化塗層。
如下製成第二溶液(溶液3.2):
然後將此配方藉輥塗以220微米之濕厚度塗佈於以上塗覆的材料,作為第一塗覆層之保護性覆蓋層。然後將保護性覆蓋層在90℃烤箱中乾燥而產生不黏表面。
從此材料切下尺寸為305×458毫米之片,及以人工剝除保護性覆蓋層。然後將剩餘膜置於真空成形 機中且加熱到大約150℃經過9秒,同時以帶有機器製造的特徵之器具接觸,而製造三維成形形狀。然後將此成形零件經由Fusion UV systems供應之DRSE-120 UV輸送帶系統,其裝有H型燈泡,暴露於劑量為1焦耳/平方公分之UV輻射而硬化。其發現生成膜具有紋理表面。以Surtronic 25表面外形規從零件表面取得粗度測量值,而得到Ra=0.12微米及Rz=1.10微米。亦使用REFO3光澤計以60°角測量膜表面,而得到55光澤單位之測量值。
實施例4(本發明)
將得自實施例1之溶液1.1再度藉輥塗以70微米之濕厚度塗佈於250微米聚碳酸酯膜基材。將濕塗層在100℃烤箱中乾燥及部分硬化,而產生不黏的可硬化塗層。
然後將溶液2.2藉輥塗以220微米之濕厚度塗佈於以上塗覆的材料,作為第一塗覆層之保護性覆蓋層。然後將保護性覆蓋層在90℃烤箱中乾燥而產生不黏表面。
然後將從溶液2.2塗佈的塗覆層保留於定位直到成形之後而如下處理。從此塗覆材料切下尺寸為305×458毫米之片。然後將膜片置於真空成形機中且加熱到大約150℃經過9秒,同時以帶有機器製造的特徵之器具接觸,而製造三維成形形狀。然後以人工剝除保護性覆蓋層。然後將此成形零件經由Fusion UV systems供應之DRSE-120 UV輸送帶系統,其裝有H型燈泡,暴 露於劑量為1焦耳/平方公分之UV輻射而硬化。其發現生成膜具有紋理表面。以Surtronic 25表面外形規從零件表面取得粗度測量值,而得到Ra=0.17微米及Rz=1.52微米。亦使用REFO3光澤計以60°角測量膜表面,而得到31光澤單位之測量值。

Claims (20)

  1. 一種硬塗膜,其包含:聚合膜基材;具有第一側與第二側之可硬化塗層,其中該可硬化塗層之第一側被配置在該聚合膜基材上;及具有第一側與第二側之保護性覆蓋層,其中該保護性覆蓋層之第一側被配置在該可硬化塗層之第二側上;其中至少該保護性覆蓋層之第一側被紋理化。
  2. 如請求項1之硬塗膜,其中該保護性覆蓋層之第一側之紋理被轉傳至該可硬化塗層之第二側。
  3. 如請求項1之硬塗膜,其中該聚合膜基材為聚碳酸酯、聚酯、PMMA,或一種以上的聚碳酸酯、聚酯、與PMMA之多層共擠壓體。
  4. 如請求項1之硬塗膜,其中該可硬化塗層被半硬化。
  5. 如請求項2之硬塗膜,其中該可硬化塗層之第二側之紋理降低眩光。
  6. 如請求項4之硬塗膜,其中該可硬化塗層可藉紫外線輻射硬化。
  7. 一種硬塗膜,其包含:聚合膜基材;及具有第一側與第二側之可硬化塗層,其中該可硬化塗層之第一側被配置在該聚合膜基材上;其中該可硬化塗層之第二側經壓花紋理化。
  8. 如請求項7之硬塗膜,其中該聚合膜基材為聚碳酸酯、 聚酯、PMMA,或一種以上的聚碳酸酯、聚酯、與PMMA之多層共擠壓體。
  9. 如請求項7之硬塗膜,其中該可硬化塗層被半硬化。
  10. 如請求項7之硬塗膜,其中該可硬化塗層可藉紫外線輻射硬化。
  11. 如請求項7之硬塗膜,其中該可硬化塗層之第二側之紋理降低眩光。
  12. 一種製造成型裝飾品之方法,其步驟包含:(i)提供一種硬塗膜,其包含:具有第一側與第二側之聚合膜基材;具有第一側與第二側之可硬化塗層,其中該可硬化塗層之第一側被配置在該聚合膜基材之第二側上;及具有第一側與第二側之該保護性覆蓋層,其中該保護性覆蓋層之第一側被配置在該可硬化塗層之第二側上;其中至少該保護性覆蓋層之第一側被紋理化;及其中將該保護性覆蓋層之第一側之紋理轉傳至該可硬化塗層之第二側(ii)將圖像印刷到該硬塗膜上;(iii)移除該保護性覆蓋層;(iv)將該可硬化塗層硬化;(v)切割該硬塗膜;及(vi)在該聚合膜基材之第一側上注射模塑塑膠零件。
  13. 如請求項12之方法,其中該方法包含將該硬塗膜形成三維圖樣的進一步步驟。
  14. 如請求項13之方法,其中移除該保護性覆蓋層的步驟在將該硬塗膜形成三維圖樣的步驟之前或之後發生。
  15. 如請求項12之方法,其中該可硬化塗層可藉紫外線輻射硬化,且其中將該可硬化塗層硬化的步驟係使用紫外線輻射實行。
  16. 如請求項12之方法,其中該可硬化塗層之第二側之紋理降低眩光。
  17. 如請求項12之方法,其中該可硬化塗層之第二側之紋理觸摸為柔軟或光滑。
  18. 如請求項12之方法,其中在對硬塗膜提供保護性覆蓋層的步驟之前,將具有第一側及第二側之第二保護性覆蓋層從該硬塗膜移除,且其中該第二保護性覆蓋層之第二側未被紋理化,並在對硬塗膜提供保護性覆蓋層的步驟之前,被配置在該可硬化塗層之第二側上。
  19. 如請求項12之方法,其中該聚合膜基材為聚碳酸酯、聚酯、或PMMA。
  20. 如請求項12之方法,其中依序實行步驟(i)至(vi)。
