개선된 고 표면적 섬유 및 상기 개선된 고 표면적 섬유로부터 제조된 천{AN IMPROVED HIGH SURFACE AREA FIBER AND TEXTILES MADE FROM THE SAME}
본 발명은 개선된 고 표면적 섬유 및 상기 개선된 고 표면적 섬유로부터 제조된 천(textiles)에 관한 것이다. 더욱이, 본 발명은 이성분 섬유 압출 성형 과정(bicomponent fiber extrusion process)으로부터 제조된 고 표면적 섬유에 관한 것이다.
액체 또는 입자를 흡수 또는 필터링할 수 있는 섬유는 공지되어있다. 섬유 표면은 액체 또는 입자에 대한 섬유의 표면적의 고정력을 강화하도록 화학적 또는 물리적으로 처리된다. 예를 들면, 섬유 표면적을 증가시키기 위해 상기 표면은 홈(grooves)들 및 채널(channels)들을 형성하기 위해 울퉁불퉁하게(rough) 제조된다. 공지된 몇몇의 흡수성(absorbent) 섬유는 소수성 또는 친수성 화학물질로 처리되어, 유체 흐름에 영향을 미친다.

표면 모세관 특성(surface capillary properties)을 촉진하기 위한 표면상의 깊은 홈들 또는 채널들을 포함하는 특별한 섬유를 제조하기 위해 과거에 많은 시도가 있어왔다. 상기 섬유는 표면에 깊은 채널을 형성하기 위해 일반적으로 8 개의 멀티 레그(multiple legs)를 이용한다. 상기 섬유들의 표면은 좀 더 용이하게 유체 흐름을 수용하고 촉진시키는 적절한 처리과정을 거쳐서, 상기 섬유의 표면들은 유체 운동에 유용하다. 다수의 상기 섬유들은 더 높은 체적밀도(bulk density)를 가져서 단열 적용 예들에 적합하다. 상기 암들은 입자들을 잡거나(capture) 포착(trap) 할 수 있기 때문에, 암들은 여과 작용(filtration applications)용 또는 표면을 활성화시키는 표면 처리용으로 매우 유용하다. 표면 홈들을 가진 섬유가, 단일 성분 섬유들로써 특별한 방적돌기(spinnerets)을 이용하여 생산된다. 상기 섬유들은 압출 성형되며 용융(melt)되며, 선호되는 모양을 형성하기 위해 용융된 폴리머(polymer)가 스핀 빔(beams)들과 방적돌기 모세관들을 통하여 전달된다. 그 후, 본질적으로 더 강하고 정밀한 섬유를 형성하기 위해 상기 섬유들은 방적돌기로부터 나와서 담금질(quenched)되며 뽑아진다(drawn).
그러나, 섬유의 깊은 홈들 또는 암들 때문에, 상기 섬유들은 산업상 더 선호적이고 이용되는 보통의 섬유 크기로 제조될 수 없다. 오늘날 이용되는 대부분의 섬유들은 필라멘트(filament)당 1 내지 3 데니어 사이이나, 상기 언급된 바와 같이 증가된 표면적을 포함하는 대부분의 섬유들은 6 데니어 또는 6보다 큰 데니어로 일반적으로 현재 이용된다. 6 또는 6보다 큰 데니어를 포함하는 섬유는 극단적인 코스(course)이고, 프로세스하기 더 어려우며, 섬유들의 용도가 제한된다.
일반적으로 단일 성분의 원형 섬유(round fibers)가 종래 기술에서 이용된다. 일반적으로 단일 성분 원형 횡단면 디자인은 원형이다. 단일 성분 원형 섬유가 가지는 문제점에 의하면, 섬유의 표면적을 증가시키기 위해서, 또한 횡단면 영역이 증가 되며, 큰 데니어를 가진 섬유가 형성된다.
산업상 이용되는 일반적인 섬유 크기를 유지하면서 공지된 일반적인 섬유의 표면적의 최소한 2 또는 3배의 증가된 표면적을 가지는 표면 모세관 특성을 촉진시키기 위해서 표면상에서 깊은 홈들 또는 채널들을 가진 섬유가 필요하다. 본 발명은 작은 데니어 크기를 유지하는 한편, 증가된 표면적 및 다중 표면 채널(multiple surface channels)들을 포함하는 섬유를 공개한다.

본 발명의 제 1 형상은 개선된 고 표면적 섬유를 제공하는 것이다. 상기 섬유는 내 중앙 구역부(middle region)을 가지는 횡단면을 포함하는 내부 섬유를 가진다. 상기 중앙 구역부은 중앙 구역부으로부터 중앙 구역부의 주변부(periphery)을 따라 연장되는 다수의 돌기들(projections)을 가진다. 다수의 돌기들은 다수의 채널(channels)들을 가진다. 또한 상기 섬유는 용해가능한(dissolvable) 외부 쉬쓰(sheath)를 가진다. 외부 쉬쓰는 내부 섬유로 둘러싼다.
본 발명의 제 2 형상은 개선된 고 표면적 섬유를 제공하는 것이다. 상기 섬유는 내부 섬유를 포함하며, 상기 내부 섬유 내에 열가소성 폴리머(thermoplastic polymer)가 있다. 내부 섬유는 종방향으로부터 연장된 다수의 돌기들을 포함하는 종방향을 가진 횡단면을 형성한다. 종방향 방향의 주변부을 따라, 다수의 돌기들은 다수의 채널들을 형성한다. 상기 채널들은 대략 200 나노미터 내지 1000 나노미터의 폭을 가진다. 상기 외부 쉬쓰는 용해가능한 폴리머이다. 상기 외부 쉬쓰는 내부 섬유를 둘러싼다. 상기 내부 섬유는 대략 1 마이크로미터에서 대략 100마이크로미터의 횡단면 길이 및 대략 1마이크로미터 내지 대략 100 마이크로미터의 횡단면 폭을 형성한다. 상기 내부 섬유의 횡단면은 대략 100,000 cm2/g 내지 대략 1,000,000 cm2/g의 표면적을 형성한다.
특히 본 발명은 개선된 고 표면적 섬유 제조 방법을 가르쳐주고 있으며, 본 발명 내에 상기 단계는 하나 이상의 플레이트를 통하여 내부 섬유 및 외부 쉬쓰를 함께 압출성형(co-extruding)하는 단계로 구성된다. 상기 내부 섬유는 열가소성 폴리머이고, 외부 쉬쓰는 용해가능한 폴리머이다. 내부 섬유는 중앙 구역부를 가지는 횡단면을 포함한다. 상기 내부 지역은 중앙 구역부으로부터 중앙 구역부의 주변부을 따라 연장된 다수의 돌기들를 포함한다. 다수의 돌기들은 다수의 채널들을 형성한다. 함께 압출성형된 후에, 내부 섬유 및 외부 쉬쓰는 이성분 섬유를 형성하기 위해 용융되어 방사(melt spun)된다. 상기 외부 쉬쓰는 고 표면적 섬유를 생산하기 위해 용매(solvent)로 제거한다.

청구된 본 발명의 또 다른 형상에서는, 개선된 고 표면적 섬유는 제공된다. 섬유는 중앙 구역부을 포함하는 횡단면, 다수의 돌기들 및 다수의 채널들을 가진다. 다수의 돌기들은 다수의 채널들을 형성한다. 상기 다수의 채널들은 균일하게 이격된다.
본 발명의 또 다른 형상에서, 직물 제품이 제공된다. 상기 직물 제품은 섬유 매개체들을 포함한다. 섬유 매개체들은 이성분 섬유를 가지며, 상기 섬유 내에 이성분 섬유는 내부의 섬유 및 용해가능한 쉬쓰(sheath)를 포함한다.

본 발명의 섬유를 제조하는 방법은 공지된 압출성형 기술을 이용한다. 일반적으로, 이성분(bicomponent)섬유는, 동일한 필라멘트 또는 섬유 내에 두 폴리머를 포함할 때, 동일한 방적돌기(spinneret)로부터 두 폴리머들을 함께 압출 성형(coextruding)하거나 압출 성형함으로써 형성된다. 압출성형 과정에 의해 방적돌기를 통하여 걸쭉하고(thick), 점성(viscous)을 가진 폴리머가 반고체(semi-solid)섬유로 형성된다. 본 발명의 선호되는 실시예에서, 압출성형 시스템은 두 폴리머들을 적당하게 디렉팅(directing)하거나 채널링(channeling)하여 기술된 바와 같은 섬유를 형성하므로 더 균일한 모양을 가진다. 플레이트들 상에 형성된 홀(holes)들의 갯수가 섬유 내에 형성된 단편들의 갯수와 일치한다. 그 이후에 상기 필라멘트들은 고체화된다. 본 발명의 선호되는 실시예는 섬유를 형성하기 위해 용융 방사(melt spinning)를 이용하나, 공지된 다른 방법들도 이용될 수 있다. 예를 들면, 단편화된 파이 압출성형 시스템(segmented pie extrusion system)이 이용된다. 두 폴리머들이 세심하게(careful) 선택하고 압출 성형과정을 제어하여 종축으로부터 연장된 돌기들을 가진 섬유를 형성할 수 있다.
선호되는 실시예를 제조하는 방법은 열가소성 폴리머, 내부 섬유 및 용해가능한 열가소성 폴리머, 외부 쉬쓰를 구성하는 이성분 섬유를 압출성형함으로서 시작한다. 상기 이성분 섬유는 모든 갯수의 원하는 홀들 및 횡단면 모양을 가지는 방적돌기를 통하여 압출 성형된다. 선호되는 실시예에서, 방적돌기의 횡단면은 높은 공정성(high processability)을 위해 타원형이며, 선택적으로 원형 횡단면 또는 다른 선호되는 모양으로 이용될 수 있다.
선택적으로, 상기 기술된 바와 같이 날개 모양인 섬유의 최종 횡단면 모양은 압출성형과정으로부터 형성된 단편들의 갯수에 의해 결정된다. 단편들은 "단편화된-파이" 이성분 섬유라고 불리는 섬유 파이 조각(pie-piece)과 유사하다. 종래기술의 전형적인 섬유는 16개 단편으로 형성되나, 본 발명의 표면적이 큰 횡단면을 획득하기 위해서, 상기 섬유는 4개 단편 이상을 가져야 한다.
본 발명의 한 실시예에서, 압출 성형된 이성분 섬유는 4 개 이상의 단편들을 가진다. 선택적으로, 본 발명의 또 다른 실시예에 의하면, 내부 섬유의 날개 모양 횡단면은 64 개의 단편을 가지는 이성분 섬유로부터 형성되기 때문에 상기 날개모양 횡단면은 매우 큰 표면적을 형성한다. 도 2 내지 도 4에서 도시된 바와 같이, 모세관과 같은 모양은 64 세그먼트-파이 압출성형(segmented-pie)에 의해 생산된 예상하지 못한 결과였다. 24 개 이상의 단편들을 가지는 이성분 섬유를 형성하는 것은 어렵고, 공지 기술의 섬유들은 섬유들이 가질 수 있는 단편의 갯수로 제한된다.
단편들의 모양 및 크기를 제어할 수 있는 하나의 방법은, 압출 성형 과정 동안 이성분 섬유의 온도, 속도, 또는 압력을 변화시키는 것이다. 용해 방사(melt spinning)에 의해 섬유가 가령 원형, 세 갈래진 모양(trilobal), 오각형, 8각형 및 다른 모양과 같은 서로 다른 횡단면 내에서 방적돌기로부터 압출 성형된다. 본 발명의 한 실시예를 구성하는 이성분 단편들은 64 개까지의 파이 단편들을 가지는 단편화된 파이와 유사하다. 선호되는 실시예에서, 단편들은 내부 섬유 및 용해가능한 외부 쉬쓰 사이에서 교대(altenate)로 배열된다. 외부 쉬쓰가 씻겨지고 제거되면 남겨진 단편들은 흡수와 여과의 기초를 형성하는 다수의 돌기들을 형성하기 때문에 단편들을 교대하는 것은 중요하다. 돌기들의 갯수는, 발생하는 전체 표면적에 직접적으로 비례한다. 그러므로, 정밀하고 정해진 표면들을 포함하는 섬유가 형성될 수 있다.
선호되는 실시예에서, 이성분 섬유가 압출성형 되고 용해되어 방사(spun)된 후에, 이성분 섬유는 직물 제품(textile product)으로 형성될 수 있다. 선택적으로, 직물 제품은 이성분 섬유로 제조된 섬유 매개체(fiber media)들을 구성한다. 상기 이성분 섬유는 필터와 같은 부직포(non-woven fabric)를 형성하기 위해 함께 묶일 수 있다(bound). 선택적으로, 이성분 섬유는 의복류(garment)과 같은 직물(woven fabric)로 형성될 수 있다. 본 발명의 이점 중 하나는 직물 매개체(textile media)가 제조된 후까지 외부 쉬쓰가 제거되지 않아도 된다는 것이다. 그 결과 섬유의 처리작업이 향상되고 제조관련 비용이 감소 된다. 도 6은 본 발명의 부직포를 도시하며 날개모양 섬유를 조립하는 방법을 도시한다. 도 6에 의하면, 섬유들이 섬유의 형상 및 채널의 크기 때문에 서로 인접하게 위치될 때, 섬유들은 서로 겹침(interlocking) 없이 번들(bundle)을 형성하도록 촘촘하게 함께 압축된다. 추가적으로, 여전히 외부 쉬쓰가 존재할 때, 천 직물(textile fabric)이 제조될 수 있기 때문에, 외부 쉬쓰는 섬유들이 서로 겹쳐지는 것을 방해한다. 도 7은, 섬유들이 서로 겹쳐지는 종래 기술의 직물을 도시한다. 본 발명의 섬유들은 공지된 다른 섬유들과 같이 서로 겹쳐지지 않기 때문에, 본 발명의 채널이 가지는 효율성이 떨어지지 않으며 흡수와 여과를 위해 이용될 수 있다. 최종 생산품이 형성된 후에 외부 부분(component)은 제거가능하다. 그러므로, 본 발명의 섬유들 및 섬유들의 돌기들은 서로 겹쳐지지 않는다.
직물 제품이 형성되면, 직물은 수산화나트륨(NaOH)에 국한되지 않지만, 산(acids)과 같은 용매 또는 물분산 가능한 폴리머의 경우 Exceval과 같은 용매에 의해 세척되고, 물은 용해될 수 있는 외부 쉬쓰를 제거하기 위해 이용된다. 선택적으로, 바람직하게는 이성분 섬유는 직물 제품을 형성하기 전에 씻겨진다.

본 발명의 다른 실시예에서, 표준 부직포는 이성분 섬유를 방사 하고 짧은 단편으로 섬유의 길이를 절단함으로써 제조될 수 있고 베일들(bales)로 배치될 수 있다. 다음에 상기 베일들은 습식 과정(wetlaid process) 또는 카딩(carding)에 의해 균일한 웨브로 펼쳐지고 계속해서 공지기술로 알려진 열-기계적 수단에 의해 결합된다.

또한 본 발명은 개선된 세척(wipe) 재료용으로 이용될 수 있다. 일반적인 적용예에서, 아기용 세척 용품(baby wipes)과 같은 세척 용품은 사용 전에 액체가 도포 된다. 섬유의 채널들내의 액체는 용해되어 세척과정을 용이하게 하는 동시에 섬유 내에 남겨 지기 때문에, 본 발명에 의해 오물 또는 어떠한 입자를 남기지 않고 먼지 분자를 제거하는 세척 용품이 제조될 수 있다. 추가적으로, 본 발명은 위생용(hygiene), 음향 재료(acoustic material), 단열, 지반용 재료(geotextile), 건설재료, 시트 쿠션 및 메트리스와 같은 압축 기능 재료로 이용될 수 있다.

  1. 날개모양 섬유(winged fiber)에 있어서, 상기 날개모양 섬유는 중앙 구역부(middle region)를 포함하는 횡단면을 가진 내부 섬유를 포함하고, 상기 중앙 구역부는 중앙 구역부로부터 중앙 구역부의 주변부(periphery)를 따라 연장되는 16 내지 32개의 돌기를 가지며, 100, 000 cm2/g 내지 1, 000, 000cm2/g의 비표면적을 가지고, 상기 돌기들은 200 나노미터 내지 300 나노미터의 폭을 가진 채널을 형성하며;
    - 용해가능하며 내부 섬유를 둘러싼 외부 쉬쓰(sheath)를 포함하여 구성되고, 상기 내부 섬유는 열가소성 폴리머(thermoplastic polymer)인 것을 특징으로 하는 날개모양 섬유.
  2. 제 1 항에 있어서, 상기 채널들은 균일하게 이격되는 것을 특징으로 하는 날개모양 섬유.
  3. 제 1 항에 있어서, 섬유의 중앙 구역부 또는 종방향 축으로부터 연장되는 돌기들은 날개모양 형상을 가지는 것을 특징으로 하는 날개모양 섬유.
  4. 제 1 항에 있어서, 상기 내부 섬유의 횡단면은 1 마이크로미터 내지 100 마이크로미터의 횡단면 길이를 가지는 것을 특징으로 하는 날개모양 섬유.
  5. 제 1 항에 있어서, 상기 내부 섬유의 횡단면은 1 마이크로미터 내지 100 마이크로미터의 횡단면 폭을 가지는 것을 특징으로 하는 날개모양 섬유.
  6. 제 1 항에 있어서, 데니어는 1.0 내지 20.0인 것을 특징으로 하는 날개모양 섬유.
  7. 제 6항에 있어서, 상기 섬유는 140, 000 cm2/g 이상의 비표면적을 가지는 것을 특징으로 하는 날개모양 섬유.
  8. 제 1 항에 있어서, 상기 중앙 구역부는 중앙부(center)에 빈 공간(void)을 포함하는 원형 구조를 형성하는 것을 특징으로 하는 날개모양 섬유.
  9. 제 1 항에 있어서, 용해가능한 외부 쉬쓰는 폴리액타이드(polyactide, PLA), 코-폴리에스테르(co-polyester), 폴리비닐 알코올(polyvinil alcohol, PVA) 또는 에틸렌-비닐 알코올 코폴리머(ethyene-vinil alcohol copolymer, EVOH)를 포함하는 것을 특징으로 하는 날개모양 섬유.
  10. 날개모양 섬유에 있어서,
    상기 날개모양 섬유는
    - 열가소성 폴리머로 형성된 내부 섬유를 포함하며, 상기 내부 섬유는 종방향 축을 포함하는 횡단면을 가지고, 상기 종방향축은 종방향축으로부터 종방향축의 주변부를 따라 연장되는 16개의 돌기 내지 32개의 돌기를 가지며, 상기 돌기들은 200 나노 미터 내지 300 나노미터의 폭을 가진 채널을 형성하고;
    - 용해가능한 폴리머로 형성된 외부 쉬쓰를 포함하며, 상기 외부 쉬쓰는 내부 섬유를 둘러싸고,
    상기 내부 섬유는 1 마이크로미터 내지 100 마이크로미터의 횡단면 길이와 1 마이크로미터 내지 100 마이크로미터의 횡단면 폭을 가지며,
    상기 내부 섬유는 100, 000 cm2/g 내지 1, 000, 000 cm2/g 의 비표면적을 가지는 것을 특징으로 하는 날개모양 섬유.
  11. 날개모양 섬유에 있어서,
    상기 날개모양 섬유의 횡단면은 중앙 구역부를 포함하고, 상기 중앙 구역부는 16개의 돌기 내지 32개의 돌기 및 16개의 채널 내지 32개의 채널을 가지고, 상기 돌기들은 중앙 구역부로부터 중앙 구역부의 주변부를 따라 연장되며, 상기 돌기들은 채널들을 형성하며, 상기 채널들은 균일하게 이격되고 상기 채널들은 200 나노 미터 내지 300 나노미터의 채널폭을 가지는 것을 특징으로 하는 날개모양 섬유.
  12. 직물 제품에 있어서, 상기 직물 제품은 이성분 섬유(bicomponent fiber)를 포함하는 섬유 매개체(fiber media)를 포함하고, 상기 이성분 섬유는 16개의 돌기 내지 32개의 돌기와 용해가능한 쉬쓰를 가지며, 상기 돌기들은 채널들을 형성하고, 상기 채널들은 200 나노 미터 내지 300 나노미터의 채널 폭을 가지는 것을 특징으로 하는 직물 제품.
  13. 제 12항에 있어서, 상기 섬유 매개체는 부직 재료(non-woven material)인 것을 특징으로 하는 직물 제품.
  14. 직물 제품에 있어서, 상기 직물 제품은 섬유를 포함하는 섬유 매개체를 포함하고, 상기 섬유는 중앙 구역부를 포함하는 횡단면을 가지며, 상기 중앙 구역부는 중앙 구역부로부터 중앙 구역부의 주변부를 따라 연장되는 16개 내지 32개의 돌기를 가지고, 상기 돌기들은 균일하게 이격된 채널들을 형성하고, 상기 채널들은 200 나노 미터 내지 300 나노미터의 채널 폭을 가지는 것을 특징으로 하는 직물 제품.
  15. 제 14항에 있어서, 상기 섬유 매개체는 부직 필터 매개체(non-woven fiber media)인 것을 것을 특징으로 하는 직물 제품.
