Abstract
Description
製膜速度Vが20〜80m/分でフィルムを製造するとき、第2回転体温度TTR(℃)および製膜速度Vが以下の関係式(1);
Tg−0.5V−75≦TTR≦Tg−0.1V−55 (1)
(式中、Tgはフィルムのガラス転移温度(℃)である)を満たし、第1回転体の温度TCR(℃)がTg−80〜Tg℃(Tgは前記Tgと同意である)であることを特徴とするフィルムの製造方法に関する。
TTR+35≦TCR≦TTR+50 (3)
さらに第2回転体温度TTR、製膜速度Vおよび第1回転体温度TCR等の各種条件が、関係式(1)、関係式(2)および関係式(3)を同時に満たすことにより、面故障の発生抑制効果が顕著に向上する。
本発明に係るフィルムの製造方法は、いわゆる溶融流延法に基づくものであり、溶融した熱可塑性樹脂を含むフィルム構成材料を流延ダイよりフィルム状に連続的に押出し、当該フィルム状溶融物を第1回転体に外接させるとともに、当該フィルム状溶融物を第2回転体により第1回転体表面に押圧することにより冷却固化させる。
本工程では、熱可塑性樹脂を含むフィルム構成材料を、押出機1を用いて溶融した後、流延ダイ4から溶融物42をフィルム状に連続的に押出す。このとき、溶融物は、押出機1で溶融された後、図1に示すように、フィルタ2およびスタチックミキサー3を経由させて、流延ダイ4からフィルム状に押出されてもよい。
(冷却工程)
本工程では、流延ダイ4より押出されたフィルム状溶融物42を第1回転体5に外接させて冷却固化させるとともに、当該フィルム状溶融物42を第2回転体6により第1回転体5表面に押圧して面矯正する。第1回転体5および第2回転体6により冷却固化されて得られたフィルムは、所望により図1に示すように、さらに第3回転体7および第4回転体8に順に外接させて搬送されながら、冷却されてもよい。

(式中、Tgはフィルムのガラス転移温度である)を満たす。すなわち、比較的大きな製膜速度でフィルムを製造するとき、第2回転体6の温度TTR(℃)を当該製膜速度V(m/分)に応じた所定の範囲内で低減する。これによって、剥離横段、スジおよびムラ等の面故障の発生を抑制できる。
Tg−0.3V−65≦TTR≦Tg−0.15V−55 (2)
(式中、Tgは熱可塑性樹脂のガラス転移温度である)を満たす。これによって、面故障の発生抑制効果が向上する。すなわち、剥離横段、スジおよびムラ等の面故障の発生をより一層有効に抑制できる。
TTR+35≦TCR≦TTR+50 (3)
を満たす。これによって、面故障の発生抑制効果が向上する。すなわち、剥離横段、スジおよびムラ等の面故障の発生をより一層有効に抑制できる。
本工程では、剥離ロール9によって剥離された未延伸のフィルム10を、ダンサーロール(フィルム張力調整ロール)11を経て延伸機12に導き、そこでフィルム10を延伸した後、巻取り装置16により巻き取る。延伸により、フィルム中の分子が配向される。
本発明において製造されたフィルムは光学フィルムとして有用である。本発明でいう光学フィルムとは、液晶画像表示装置、プラズマ画像表示装置や有機EL画像表示装置等の光学装置に使用されるフィルムのことで、例えば、偏光フィルム、偏光フィルム用保護フィルム、位相差フィルム、反射フィルム、光学補償フィルム、視野角向上フィルム、防眩フィルム、無反射フィルム、帯電防止フィルム等が挙げられる。上記記載の中でも、液晶画像表示装置に使用される保護フィルムや位相差フィルムなどの機能フィルムとして好ましく用いられる。
本発明のフィルムを構成する材料は、少なくとも熱可塑性樹脂を含み、必要により安定化剤、可塑剤、紫外線吸収剤、滑り剤としてマット剤、リタデーション制御剤が含まれてよい。これらの材料は、目的とするフィルムの要求特性により適宜選択される。以下、光学フィルムを製造する場合に好適なフィルム構成材料について説明するが、用途に応じて様々なフィルム構成材料が使用されてよい。
式(II) 0≦X≦2.5
特にセルロースアセテートプロピオネートが好ましく用いられ、中でも、1.9≦X≦2.5であり、0.1≦Y≦0.9であることが好ましい。上記アシル基で置換されていない部分は通常水酸基として存在している。
(ペレットの作成)
セルロースアセテートプロピオネート 100質量部
(アセチル基の置換度1.95、プロピオニル基の置換度0.7、数平均分子量75000、温度100℃で5時間乾燥)
トリメチロールプロパントリス(3,4,5−トリメトキシベンゾエート) 10質量部
IRGANOX−1010(BASFジャパン株式会社(旧チバ・スペシャルティ・ケミカルズ社)製) 1質量部
SumilizerGP(住友化学社製) 1質量部
上記材料に、マット剤としてシリカ粒子(アエロジルR972V(日本アエロジル社製))0.05質量部、紫外線吸収剤として、TINUVIN360(BASFジャパン株式会社(旧チバ・スペシャルティ・ケミカルズ社)製)0.5質量部を加え、窒素ガスを封入したV型混合機で30分混合した後、ストランドダイを取付けた2軸押出機(PCM30(株)池貝社製)を用いて240℃で溶融させ、長さ4mm、直径3mmの円筒形のペレットを作製した。このときのせん断速度は、25(/s)に設定した。ペレットのTgは135℃であり、当該温度をフィルムのTgとした。
フィルムを図1〜図2に示す製造装置で製造した。流延ダイ4のリップクリアランス1.0mm、リップ部平均表面粗さRa0.01μmの流延ダイを用いた。流延ダイのリップ部は250℃に温度制御した。
弾性タッチロール6およびキャストロール5の表面温度、および製膜速度を表に記載の所定の値に制御したこと以外、実施例1と同様の方法により、フィルムを製造した。
得られたフィルムを以下の評価項目について評価した。
(スジ)
フィルム面に対して所定の角度から光線をあてて投影し、スジを目視観察
◎;30度の角度から光線をあてて投影しても、スジは認識されなかった;
○;60度の角度から光線をあてて投影しても、スジは認識されなかった;
△;90度の角度から光線をあてて投影しても、スジは認識されなかった;
×;90度の角度から光線をあてて投影すると、スジが認識された。
(剥離横段)
幅方向に発生する剥離横段についてフィルムを目視観察
◎;横段は発生していなかった;
○;横段はわずかに発生していたが、実用上問題なかった;
×;横段が発生しており、実用上問題があった。
(ムラ)
配向ムラについてフィルムを、クロスニコル状態で目視観察
◎;ムラは全く発生していなかった;
○;ムラはわずかに発生していたが、良好レベルであった;
△;ムラが発生していたが、実用上問題なかった;
×;ムラが大きく発生しており、実用上問題があった。
(総合評価)

Claims (5)
- 溶融した熱可塑性樹脂を含むフィルム構成材料を流延ダイよりフィルム状に連続的に押出し、該フィルム状溶融物を第1回転体に外接させるとともに、該フィルム状溶融物を第2回転体により第1回転体表面に押圧することにより冷却固化させるフィルムの製造方法であって、
製膜速度Vが20〜80m/分でフィルムを製造するとき、第2回転体温度TTR(℃)および製膜速度Vが以下の関係式(1);
Tg−0.5V−75≦TTR≦Tg−0.1V−55 (1)
(式中、Tgはフィルムのガラス転移温度(℃)である)を満たし、第1回転体の温度TCR(℃)がTg−80〜Tg℃(Tgは前記Tgと同意である)であることを特徴とするフィルムの製造方法。 - 第2回転体温度TTR(℃)および製膜速度V(m/分)が以下の関係式(2);
Tg−0.3V−65≦TTR≦Tg−0.15V−55 (2)
(式中、Tgは熱可塑性樹脂のガラス転移温度である)を満たすことを特徴とする請求項1に記載のフィルムの製造方法。 - 第1回転体温度TCR(℃)および第2回転体温度TTR(℃)が以下の関係式(3);
TTR+35≦TCR≦TTR+50 (3)
を満たすことを特徴とする請求項1または2に記載のフィルムの製造方法。 - 前記第2回転体は、内部に温度制御手段を有し、該温度制御手段によって第2回転体温度TCR(℃)を制御することを特徴とする請求項1から3のいずれか一項に記載のフィルムの製造方法。
- 前記第1回転体は、内部に温度制御手段を有し、該温度制御手段によって第1回転体温度TCR(℃)を制御することを特徴とする請求項3または4に記載のフィルムの製造方法。
