Claims (1)
- 【特許請求の範囲】 1.焼結金属炭化物基材に隣接させて、超硬粒子と有機バインダーを含む高剪 断圧密材料の層を配置し、 有機バインダーを除去するために加熱し、それにより、超硬材料の層を残存さ せ、 焼結金属炭化物基材に結合した多結晶超硬層を作成するため、高温高圧装置の 中で超硬粒子層と金属炭化物基材を処理する、 各工程を含む、多結晶超硬材料の製造方法。 2.有機バインダーと超硬材料粒子を混合し、 超硬材料粒子のコーナーとエッジから小さめの粒子を欠落させ、超硬材料粒子 に丸みを付けるため、その混合されたバインダーと粒子に多数ローラーのプロセ スにおいて十分な程度でロール処理を施す、 各工程により高剪断圧密材料の層を作成することを含む請求項1に記載の方法 。 3.その作成する工程が、比較的小さい平均サイズを有する超硬材料粒子の第 1部分、比較的大きい平均サイズを有する超硬材料粒子の第2部分、及びバイン ダーを混合することを含む請求項1に記載の方法。 4.有機バインダーと超硬材料粒子を混合し、 2.5〜2.7g/cm3の密度を有するシートを作成するため、混合された バインダーと粒子に多数ローラーのプロセスにおいて十分な程度でロール処理を 施す、 各工程によって高剪断圧密材料の層を作成することを含む請求項1に記載の方 法。 5.有機バインダーと超硬材料粒子を混合し、 2.55〜2.65g/cm3の密度を有するシートを作成するため、混合さ れたバインダーと粒子に多数ローラーのプロセスにおいて十分な程度でロール処 理を施す、 各工程によって高剪断圧密材料の層を作成することを含む請求項1に記載の方 法。 6.加熱工程が、層を少なくとも950℃の温度に加熱することを含む請求項 1に記載の方法。 7.加熱工程が、層を約1025℃の温度に加熱することを含む請求項1に記 載の方法。 8.加熱工程が、グラファイト又はアモルファス炭素が生成するのに十分な温 度まで層を加熱することを含む請求項1に記載の方法。 9.加熱工程が、2℃/分のオーダーの加熱速度で層を加熱することを含む請 求項1に記載の方法。 10.加熱工程が、層を約500℃の温度に加熱し、約500℃の温度に約2 時間保持し、次いで少なくとも950℃の温度まで加熱することを含む請求項1 に記載の方法。 11.有機バインダーと超硬材料粒子を混合し、 シートを作成するため、その混合されたバインダーと粒子に多数ローラープロ セスにおいてロール処理を施し、 狭い幅のストリップを作成するため、シートをスリットし、 新たな横断面の成形体を作成するため、そのストリップにロール処理を施し、 その新たな成形体を、焼結金属炭化物基材の所定の溝の中に入れる、 各工程を含む請求項1に記載の方法。 12.超硬粒子と有機バインダーを含む高剪断圧密材料の層を作 成し、その高剪断圧密材料の層は、高剪断圧密材料の粒子に丸みをつけるのに十 分な剪断を与える多数ローラープロセスによって作成され、 有機バインダーを除去するために加熱し、それによって、超硬材料層を残存さ せ、 多結晶超硬層を作成するため、高温高圧装置で超硬粒子層を処理する、 各工程を含む、金属炭化物基材に結合された多結晶超硬材料層を製造する方法 。 13.高剪断圧密材料の超硬粒子の粒子サイズ分布が、比較的小さい平均直径 を有する粒子の第1部分と比較的大きい平均サイズを有する粒子の第2部分を含 み、比較的大きい平均直径を有する粒子の割合が多い請求項12に記載の方法。 14.超硬層が、グラファイトとアモルファス炭素からなる群より選択された 物質を含む請求項12に記載の方法。 15.高剪断圧密材料の密度が2.55〜2.65g/cm3である請求項1 2に記載の方法。 16.多結晶超硬層と金属炭化物基材の間に、超硬材料と金属炭化物粒子を含 む遷移層を作成するため、第1の高剪断圧密材料層と金属炭化物基材の間に、超 硬粒子、金属炭化物粒子、及び有機バインダーを含む高剪断圧密材料の第2層を 作成することをさらに含む請求項12に記載の方法。 17.超硬粒子と有機バインダーを含む高剪断圧密材料の層を作成し、 バインダーを加熱し、その加熱温度は、得られる超硬層の中に低温で安定性の 炭素を形成させるのに十分な高い温度とし、 多結晶超硬層を作成するため、高温高圧装置で超硬粒子層を処理 する、 各工程を含む、多結晶超硬粒子層を製造する方法。 18.層が少なくとも約950℃の温度に加熱される請求項17に記載の方法 。 19.高剪断圧密材料の超硬粒子の粒子サイズ分布が、比較的小さい平均直径 を有する粒子の第1部分と比較的大きい平均サイズを有する粒子の第2部分を含 み、比較的大きい平均直径を有する粒子の割合が多い請求項17に記載の方法。 20.超硬粒子を磨耗させ、それによって、割合に小さい粒子をその場所で生 成させるのに十分な高い圧縮剪断をシートに発生させる多数ローラープロセスに よって、超硬粒子と有機バインダーを含む高剪断圧密材料の層を作成し、 金属炭化物基材に隣接させて高剪断圧密材料の層を配置し、 バインダーを除去するのに十分にバインダーを加熱し、それによって、超硬層 を残存させ、 金属炭化物基材に結合した多結晶超硬層を作成するため、高温高圧装置で超硬 粒子層と金属炭化物基材を処理する、 各工程を含む、焼結金属炭化物基材に結合した多結晶超硬粒子層を製造する方 法。 21.高剪断圧密材料の超硬粒子の粒子サイズ分布が、比較的小さい平均直径 を有する粒子の第1部分と比較的大きい平均サイズを有する粒子の第2部分を含 み、比較的大きい平均直径を有する粒子の割合が多い請求項20に記載の方法。 22.層の中にその場所で生成した少量のグラファイト又はアモルファス炭素 を含む超硬粒子の層を作成し、 多結晶超硬層を作成するため、高温高圧装置で超硬粒子層を処理する、 各工程を含む、多結晶超硬材料層を製造する方法。 23.約1μm未満の平均粒子サイズを有する超硬粒子の層を作成する請求項 22に記載の方法。 24.約100μmを上回る平均粒子サイズを有する超硬粒子の層を作成する ことを含む請求項22に記載の方法。 25.製造工程が、 基材に隣接させて超硬粒子と有機バインダーの層を配置し、 有機バインダーからグラファイト又はアモルファス炭素が生成するのに十分な 温度にその層を加熱する、 各工程を含む請求項22に記載の方法。 26.加熱工程が、少なくとも950℃の温度に層を加熱することを含む請求 項22に記載の方法。 27.超硬材料の粒子に丸みをつけ、 層の全体にわたって分布した少量の炭素を含む丸みをつけられた超硬粒子の層 を作成し、 多結晶超硬層を作成するため、高温高圧装置で超硬粒子層を処理する、 各工程を含む、多結晶超硬粒子層を製造する方法。 28.多重モードの平均粒子サイズ分布を有する丸みをつけられた超硬粒子の 混合物で層を作成する工程を含む請求項27に記載の方法。 29.有機バインダーを用いて多数ローラーの高剪断圧密プロセスにおいて超 硬粒子をロール処理に供し、且つ高温でバインダーを分解させて層の中に残存炭 素を残留させることにより、層の全体にわたって炭素を分布させる工程を含む請 求項27に記載の方法。
