Description
4NO+4NH3+O2→4N2+6H2O(標準のSCR反応) (1)、
2NO2+4NH3→3N2+6H2O(低速SCR反応) (2)、及び
NO+NO2+NH3→2N2+3H2O(高速SCR反応) (3)。
希薄燃焼エンジン、例えばガソリン直噴エンジン及び部分希薄燃焼エンジンの排気からの、及びディーゼルエンジンからのNOxを還元するための1つの効果的な方法では、希薄燃焼エンジンの運転条件下でNOxを好適な還元剤、例えばアンモニア又は炭化水素と、選択的触媒還元(SCR)触媒成分の存在下で反応させることが必要である。このプロセスでは、SCR触媒上で、NOxがアンモニア(NH3)などの好適な還元剤で窒素(N2)に還元される。この技術は、NOxの低減目標を積極的に達成するための最良のアプローチの一つである。アンモニアの供給源は、とりわけ尿素(通常は水溶液で存在する)である。SCRは、排気温度が触媒の活性温度範囲(運転ウィンドウ)内であれば、NOxを効率的に転化する。
より好ましくは、調製される水性混合物において、酸化物として、好ましくはアルミナ、シリカ、ジルコニア又はチタニアとして計算される前駆体の量、より好ましくはZrO2として計算されるジルコニウム塩の量が、水性混合物中に含まれるゼオライト材料の質量に基づいて、1~10質量%の範囲、より好ましくは2~8質量%の範囲、より好ましくは3~7質量%の範囲である。
(ii.1)入口端、出口端、入口端から出口端まで延びる基材の軸方向の長さ、及び基材を貫通して延びる内壁によって画定される複数の通路を含む基材の、内壁の表面上に、水性混合物の第1の部分を配置すること、及び混合物の第1の部分が上に配置されている基材を乾燥させること、
(ii.2)(ii.1)で得られた、混合物の第1の部分が上に配置されている基材上に、水性混合物の第2の部分を配置すること、及び場合により、混合物の第1の部分と第2の部分とが上に配置されている基材を乾燥させること、
を含む。
触媒が、より好ましくは0.01~0.9g/in3の範囲、より好ましくは0.04~0.6g/in3の範囲、より好ましくは0.06~0.3g/in3の範囲の担持量でオキシディックバインダーを含む。
(i)水と、骨格型CHAを有するゼオライト材料と、銅又は鉄の供給源とを含む水性混合物を調製する工程、
(ii)場合により、(i)で得られた混合物を乾燥させる工程、
(iii)(i)又は(ii)で得られた混合物をか焼する工程
を含む方法。
本明細書で使用する用語、「DOC」とは、ディーゼル車両からのHC及びCOの排出を制御する、ディーゼル酸化触媒を指す。DOC触媒は、主にPGM、アルミナ、ゼオライト及びチタニアをセラミック基材上に含有し、好ましくはPt、添加剤としてのチタニア及びシリカをセラミック基材上に含有する。
ディーゼル排出物処理システムで微粒子状物質の大幅な低減を達成するために、酸化触媒の使用に加えて、ディーゼル微粒子状物質フィルタを使用する。ディーゼル排気から微粒子状物質を除去する既知のフィルタ構造には、ハニカムウォールフローフィルタ、巻かれた又はパックされたファイバーフィルタ、開放気泡発泡体、焼結金属フィルタなどが含まれる。しかし、最も注目されるのは、後述するセラミックウォールフローフィルタである。このフィルタは、ディーゼル排気からの微粒子状材料の90%以上を除去することができる。
アンモニアSCR触媒からのアンモニアスリップは多数の問題を起こす。NH3の臭気閾値は、空気中で20ppmである。目や喉への刺激は100ppmを超えると顕著になり、皮膚刺激は400ppm以上を超えると発生し、IDLHは空気中で500ppmである。NH3は、特にその水性形態において苛性を示す。排気触媒の下流にある排気ラインの低温領域でNH3と水が凝縮すると、腐食性の混合物が生じる。従って、アンモニアがテールパイプから抜け出る前にこれを除去することが望ましい。
触媒物品を製造するために、本明細書に開示する基材を、触媒組成物でコーティングする。コーティングは、「触媒コーティング組成物」又は「触媒コーティング」である。
1つ以上の実施形態では、本発明の触媒組成物は、基材上に配置されて触媒物品を形成する。基材を含む触媒物品は、排気ガス処理システムの一部である(例えば、本明細書に開示するAEI SCR組成物を含む物品を含むが、これに限定されない触媒物品)。有用な基材は3次元であり、円筒に類似して、長さと直径と体積とを有する。形状は、必ずしも円筒と適合している必要はない。長さは、入口端と出口端によって画定される軸方向の長さである。
本明細書に開示する触媒物品のための任意の好適な基材を採用してよく、例えば、基材の入口又は出口面から基材を貫通して延びる微細で平行なガス流通路を有し、通路がその中を流れる流体に開放されているタイプのモノリシック基材(「フロースルー基材」)が挙げられる。
別の好適な基材は、通常では、各通路が基材本体の一端で遮断され、交互の通路が反対側の端面で遮断されている、基材の長手方向の軸に沿って延びる複数の微細な実質的に平行なガス流通路を有するタイプのものである(「ウォールフローフィルタ」)。フロースルー基材及びウォールフロー基材は、例えば、その全体が参照により本明細書に組み込まれる国際出願公開第WO2016/070090号にも教示されている。
1つ以上の実施形態では、基材を触媒組成物でコーティングして、触媒物品を形成する。触媒コーティングは、基材の少なくとも一部分に配置され且つ付着している1つ以上の薄い付着性コーティング層を含んでよい。
本開示はさらに、内燃機関からの排気ガス流中のNOxレベルを低減するための排気ガス処理システムを提供し、この排気ガス処理システムは、本明細書に開示する触媒物品を含む。
実施例1
23.0gのスクロースと23.5g(97.66wt%)のCuOを混合し、494.8gの水に攪拌しながら分散させてスラリーを調製した。30分撹拌した後、82.70gの水性Zr~OAc(30wt%)を加え、さらに10分撹拌した。次に、SAR16(Clean A-01)を有する479.2gのH-型AEIゼオライト(固形分94.37wt%)を、スラリーの温度を30℃未満に保ちながらゆっくりと供給した。スラリーのレオロジー特性に応じて、脱泡剤、粘度調整剤及び/又は増粘剤(単数又は複数)をそれぞれ加えることができる。30分撹拌した後、スラリーを粉砕プロセスに供し、5.6ミクロンのD90を達成した。スラリーを一晩静置した後、コージエライト基材(1”×4”、NGK400/4)をスラリーに浸してコーティングした。このようにして得られた触媒を150℃で急速乾燥した後、550℃で1時間か焼した。最終的なウォッシュコートの組成は、4.59wt%のCuO、4.96wt%のZrO2、90.45wt%のAEIであり、ウォッシュコートの全担持量は2.1g/in3であった。
23gのスクロースと23.5g(97.66wt%)のCuOを混合し、512.7gの水に攪拌しながら分散させてスラリーを調製した。30分撹拌した後、82.70gの水性Zr~OAc(30wt%)を加え、さらに10分撹拌した。次に、SAR21(Clean A-01)を有する461.3gのH-型AEIゼオライト(固形分98.03wt%)を、スラリーの温度を30℃未満に保ちながらゆっくりと供給した。スラリーのレオロジー特性に応じて、脱泡剤、粘度調整剤及び/又は増粘剤(単数又は複数)をそれぞれ加えることができる。30分撹拌した後、スラリーを粉砕プロセスに供し、10.7ミクロンのD90を達成した。スラリーを一晩静置した後、コージエライト基材(1”×4”、NGK400/4)をスラリーに浸してコーティングした。このようにして得られた触媒を150℃で急速乾燥した後、550℃で1時間か焼した。最終的なウォッシュコートの組成は、4.59wt%のCuO、4.96wt%のZrO2、90.45wt%のAEIであり、ウォッシュコートの全担持量は2.1g/in3であった。
17.3gのスクロースと17.8g(97.66wt%)のCuOを混合し、513.5gの水に攪拌しながら分散させてスラリーを調製した。30分撹拌した後、82.70gの水性Zr~OAc(30wt%)を加え、さらに10分撹拌した。次に、SAR21(Clean A-01)を有する471.8gのH-型AEIゼオライト(固形分97.04wt%)を、スラリーの温度を30℃未満に保ちながらゆっくりと供給した。スラリーのレオロジー特性に応じて、脱泡剤、粘度調整剤及び/又は増粘剤(単数又は複数)をそれぞれ加えることができる。30分撹拌した後、スラリーを粉砕プロセスに供し、9.7ミクロンのD90を達成した。スラリーを一晩静置した後、コージエライト基材(1”×4”、NGK400/4)をスラリーに浸してコーティングした。このようにして得られた触媒を150℃で急速乾燥した後、550℃で1時間か焼した。最終的なウォッシュコートの組成は、3.47wt%のCuO、4.96wt%のZrO2、91.57wt%のAEIであり、ウォッシュコートの全担持量は2.1g/in3であった。
実施例4
実施例1、2及び3のモノリシック型触媒物品を、4つの異なる触媒が連続している実験室用反応器(DOC+CSF+SCR+AMOx)で試験し、図1の排気構成を模擬実験した。模擬排気を321に、DOCを322の位置に、CSFを327の位置に、アンモニアインジェクタを330の位置に、実施例1のAEI SCR触媒物品又は比較例2のAEI SCR触媒物品又は比較例3のAEI SCR触媒物品を329の位置に、そしてAMOxを333の位置に配置した。排気組成は、位置322のDOCの前と、位置333のAMOxの後で監視した。アンモニアの噴射は、位置330のアンモニアインジェクタの後と、位置329の実施例1のAEI SCR触媒物品又は比較例2のAEI SCR触媒物品又は比較例3のAEI SCR触媒物品の前で、別々に監視した。

- ディーゼル酸化触媒(DOC)と、触媒化煤フィルタ(CSF)と、第1の還元剤インジェクタと、AEIゼオライトベースの選択的触媒還元(SCR)触媒と、前記AEIゼオライトベースのSCR触媒の下流にある第1のアンモニア酸化触媒(AMOX)とを含む希薄燃焼エンジン用の排気処理システムであって、前記AEIゼオライトが、アルミナに対するシリカのモル比を10~19、好ましくは14~18で有し、且つ
第2のAMOx触媒をさらに含み、前記第1のAMOx触媒及び前記第2のAMOx触媒が、独立して、粒径分布D 50 が1ミクロン~10ミクロン、又は粒径分布D 90 が2ミクロン~30ミクロンの高表面積金属酸化物を含む、排気処理システム。 - 前記AEIゼオライトベースのSCR触媒と前記第1のAMOx触媒との間に配置されている第2のSCRと、場合により、前記AEIゼオライトベースのSCR触媒と前記第2のSCR触媒との間に配置されている第2の還元剤インジェクタとをさらに含む、請求項1に記載の排気処理システム。

- 前記DOC触媒が、パラジウム(Pd)を含まずに白金(Pt)を含むか、又は白金(Pt)を含まずにパラジウム(Pd)を含むか、又は白金(Pt)とパラジウム(Pd)とを1:10~10:1のPt:Pd質量比で含む、請求項13に記載の排気処理システム。
- 前記DOC触媒が、粒径分布D50が1ミクロン~10ミクロンである高表面積金属酸化物、又は粒径分布D90が4ミクロン~30ミクロンである高表面積金属酸化物を含む、請求項1から15のいずれか1項に記載の排気処理システム。
- 前記DOC触媒が、BET特性評価に基づく50~400m2/gの範囲の表面積、又は0.3~1.5cm3/gの範囲の平均細孔容積、又は2~50nmの範囲の平均細孔半径を有する高表面積金属酸化物を含む、請求項1から16のいずれか1項に記載の排気処理システム。
- 前記CSFが、ウォールフローモノリスの壁を透過するか又はウォールフローモノリスの表面壁にコーティングを形成する触媒を含むか、又は壁中及び壁上の触媒コーティングの組み合わせを含む、請求項1から17のいずれか1項に記載の排気処理システム。
- 前記CSFが、白金族金属成分、銅、鉄、バナジウム及びモリブデンから選択される少なくとも促進剤金属を含む、請求項18に記載の排気処理システム。
- 前記CSFが、平均細孔直径を有する多孔質フィルタ壁と、平均粒径を有する触媒コーティングとを含み、触媒平均粒径分布D50に対するフィルタ平均細孔直径の比が0.5~50の範囲であり、及び/又は触媒平均粒径分布D50に対するフィルタ平均細孔直径の比が0.25~30の範囲である、請求項18に記載の排気処理システム。
- 前記CSFが前記第2のSCR触媒でコーティングされており、前記第1の還元剤インジェクタが前記フィルタの前に配置されている、請求項2から20のいずれか1項に記載の排気処理システム。
- 前記AEIゼオライトが、0.1~2.5ミクロンの結晶サイズ、平均d10が0.5ミクロン~2.5ミクロンの間、及び平均d90が5ミクロン~30ミクロンの間の凝集体サイズを有する、請求項1から21のいずれか1項に記載の排気処理システム。
- 前記AEIゼオライトが、少なくとも450m2/gのゼオライト表面積、及び最大50m2/gのマトリックス表面積を有する、請求項1から22のいずれか1項に記載の排気処理システム。
- 前記AEIゼオライトが、0.10~0.90g/mlの100回タッピングした後のタップ密度を有する、請求項1から23のいずれか1項に記載の排気処理システム。
- 前記AEIゼオライトが、300℃で5時間脱気した後、295Kでの相対水圧P/P0が0.5のときに、少なくとも250cm3/gの水取り込み量を有する、請求項1から24のいずれか1項に記載の排気処理システム。
- 前記AEIゼオライトSCR及び前記第2のSCRが、50~250g/lの触媒担持量でセラミック又は金属モノリスにコーティングされている、請求項1から25のいずれか1項に記載の排気処理システム。
- (i)請求項1から26のいずれか1項に記載の排気処理システムを提供する工程、及び
(ii)希薄燃焼エンジンからの排気ガスを排気処理システムに通す工程
を含む、希薄燃焼エンジンからの排気ガスを処理する方法。 - 前記排気ガスが、炭化水素、一酸化炭素、窒素酸化物、及び微粒子を含む、請求項27に記載の方法。
