Description
また、本発明は、樹脂材料からなるタンク本体と、前記タンク本体の表面と溶着可能な熱可塑性樹脂を含む繊維強化複合材料からなる糸を用いて作られたカバー材と、を備え、前記カバー材は、少なくとも前記タンク本体の上面に溶着されている部位において綾織構造を有し、かつ、前記綾織構造として一重綾織で形成したシートが複数層に配置され、互いに対向する一方の前記一重綾織の少なくとも一部の経糸または緯糸と、他方の前記一重綾織の経糸または緯糸とが交差している多重綾織構造を構成していることを特徴とする。
(第1実施形態)
図1は、第1実施形態に係る燃料タンクをタンク本体とカバー材に分離した状態を示す斜視図である。
図1に示すように、燃料タンク(自動車用燃料タンク)1は、燃料(ガソリンなど)が貯められるタンク本体10と、このタンク本体10を補強するカバー材20と、を備えて構成されている。また、燃料タンク1は、図示しない自動車の車体に取り付けられて固定されている。
図2に示すように、タンク本体10の壁(壁面)11は、例えば、タンク外側からタンク内側に向かって順に、表皮層11a、外側ベース層11b、外側接着剤層11c、バリヤ層11d、内側接着剤層11eおよび内側ベース層11fによって構成されている。このように、タンク本体10の壁11は、前記した多層構成からなる合成樹脂層(樹脂材料)により形成されている。
ところで、タンク本体10内にガソリンなどの揮発性の高い燃料が供給されると、燃料から揮発したガスによってタンク本体10を膨張させる力が発生する。タンク本体10の内部は、燃料が消費されると、重力の影響で下側が液体で、上側が空洞になる。このため、タンク本体10の内部では、揮発したガスの圧力によって、鉛直方向上向きの力を受け、タンク本体10の内部の上面側が下面側よりも膨張し易くなる。
図4(b)に示す綾織(あやおり)は、例えば、経糸が2本の緯糸上を通過した後に1本の緯糸の下をくぐる織り方である。この綾織では、経糸と緯糸が交差する点が斜めに連続して形成される織り方である。
図4(c)に示す朱子織(しゅすおり)は、例えば、経糸が3本以上の緯糸上を通過した後に1本の緯糸の下をくぐる織り方である。この朱子織では、経糸と緯糸が交差する点が隣り合わない織り方である。
図5に示すように、カバー材20A(20)は、一重綾織のシート20aと一重綾織のシート20bとが重ねて構成され、シート20aとシート20bとが互いに溶着されたものである(以下、綾織と称する)。換言すると、カバー材20Aは、上層のシート20aと下層のシート20bとがセパレートした2枚の織物で構成されている。このシート20a,20bからなる二重の綾織(綾織構造)のカバー材20を燃料タンク1(図1参照)に適用することで、シート20a,20bが多層になるため目付量を増やすことができ、カバー材20としての剛性が向上する。
図6に示すように、カバー材20B(20)は、一重綾織で形成したシート20c,20dが重ねて構成されたものである(以下、二重綾織と称する)。互いに対向するシート20c(一方のシート)の経糸20c1と、シート20d(他方のシート)の緯糸20d1とが交差している。また、互いに対向するシート20d(他方のシート)の経糸20d2と、シート20c(一方のシート)の緯糸20c2とが交差している。換言すると、カバー材20Bは、上層のシート20cと下層のシート20dとが接結し、1枚の織物で構成されている。このような多重綾織構造(綾織構造)を用いることで、上下に重ねられたシート20c,20d同士が糸の交差により結合されるため、より剛性の高いカバー材20Bを得ることができる。
図7に示すように、糸30は、芯材31(繊維)としてポリプロピレン樹脂(PP)、鞘材32(マトリックス樹脂)としてポリエチレン樹脂(PE)によって構成され、芯鞘構造のものを、鞘材32を溶かして複数本にしたものである。図7に示す状態が1本の糸(繊維束)の状態である。この1本の糸を経糸・緯糸として綾織構造のシートにし、シートがカバー材20に成形されている。このようなPP-PE繊維を、PPFRTP(PP Fiber Reinforced Thermo Plastics)と称する。また、このようなPP-PE繊維をカバー材20のシートとして用いることで、成形性に優れ且つコスト的に安価なものにできる。
まず、タンク本体10(図1参照)の表面に沿うように形成された金型(不図示)を用いてカバー材20(上カバー部21および下カバー部22)を予め成形する。カバー材20の成形時の温度条件などは、カバー材20の種類に応じて適宜設定される。PP-PE繊維の場合の成形時の温度は、例えば、PE樹脂が溶けて、PP樹脂が溶けない温度に設定される。
図13は、第2実施形態の燃料タンクを示す斜視図である。
図13に示すように、第2実施形態の燃料タンク1Aは、第1実施形態におけるカバー材20Aの配置を上面側に限定したものである。その他の構成は、第1実施形態と同様である。カバー材20Aは、第1実施形態と同様に、タンク本体10の表面と溶着可能な熱可塑性樹脂を含む繊維強化複合材料(PPFRTP)からなる糸が綾織構造によって作られている。

- 樹脂材料からなるタンク本体と、
前記タンク本体の表面と溶着可能な熱可塑性樹脂を含む繊維強化複合材料からなる糸を用いて作られたカバー材と、を備え、
前記カバー材は、少なくとも前記タンク本体の上面に溶着されている部位において綾織構造を有し、かつ、前記綾織構造で形成したシートが複数層に配置され、該シートが互いに溶着されていることを特徴とする燃料タンク。 - 樹脂材料からなるタンク本体と、
前記タンク本体の表面と溶着可能な熱可塑性樹脂を含む繊維強化複合材料からなる糸を用いて作られたカバー材と、を備え、
前記カバー材は、少なくとも前記タンク本体の上面に溶着されている部位において綾織構造を有し、かつ、前記綾織構造として一重綾織で形成したシートが複数層に配置され、互いに対向する一方の前記一重綾織の少なくとも一部の経糸または緯糸と、他方の前記一重綾織の経糸または緯糸とが交差している多重綾織構造を構成していることを特徴とする燃料タンク。 - 請求項1または請求項2に記載の燃料タンクにおいて、
前記糸は、ポリプロピレン樹脂からなる繊維にポリエチレン樹脂がコーティングされた芯鞘構造であることを特徴とする燃料タンク。 - 請求項3に記載の燃料タンクにおいて、
