Description
M2/nO:Al2O3:xSiO2:yH2O
ここで、Mは通常はアルカリ又はアルカリ土類の金属を意味し、nは金属Mの原子価であり、xはゼオライトの構造タイプに応じて2から無限大までの範囲の数であり、yはゼオライトの水和状態を示す。大部分のゼオライトは、0.1〜30μmの範囲内の結晶粒径を有する三次元結晶である。このようなゼオライトを高温に加熱すると、水和水の消失を生じて、分子寸法のチャネルを持った結晶構造となり、無機又は有機分子の吸着のための高い表面積を提供する。これら分子の吸着は前記ゼオライトのチャネル(細孔)の孔径に依存する。吸着速度は拡散法則により制限される。
ゼオライトの利用における制約の1つは、その粒径が極めて小さいことである。天然に形成されたゼオライト結晶の大きな凝塊は、簡単にバラバラに崩れる。また、このような微細なゼオライト結晶だけを入れた固定床は、それを通過する際の圧力降下が極めて高いため、このようなゼオライト結晶は、天然ガスの乾燥、空気の乾燥、ガス流からの不純物の分離、或る種の気体若しくは液体製品流の分離等のような各種動的用途用の固定床に単独では使用することができない。そのため、このような微細ゼオライト結晶をバインダー材料で塊状物にして、圧力降下が低減したゼオライト結晶含有塊状物とする必要がある。
さらに別の目的は、利用時に望ましくないオリゴマー及びポリマーの生成が少ないモレキュラーシーブ配合物を開示することである。
さらに別の目的は、吸着プロセスに有効で選択性のあるケイ素系バインダー、好ましくは疎水性のもの、を含有するモレキュラーシーブ配合物の製造方法を開示することである。
形成された製品を適当な形状に造形した後、それを熱水処理(又は仮焼)して、細孔寸法を、供給流から水を吸着する能力は保持したまま、エタノールのような目的とする炭化水素を排除する寸法に縮小させる。予想外にも、形成された吸着剤配合物の仮焼温度が、吸着剤配合物の特性に関して重要であることが発見された。米国特許第6,458,187号のような従来技術では、吸着剤製品の最大圧縮強度を保持するために仮焼は180℃から280℃までの狭い温度範囲内の温度で行わなければならないと教えられていた。米国特許第6,458,187号は、280℃より高い温度で仮焼を行うとその吸着剤製品中に使用されていたシロキサン系バインダーからメチル基の離脱を生じ、その製品の最終圧縮強度が弱くなると断定していた。
中央細孔径は、少なくとも0.25μmであることが好ましく、より好ましくは0.4μm超、最も好ましくは0.5μm超である。中央細孔径の最大値は特に規定されないが、実際には1.5μmである。

吸着速度のさらに別の測定方法では、一定条件下での配合物の物質移動帯域の長さを慣用のゼオライト吸着剤配合物のそれと比較することができる。物質移動帯域が短いほど吸着速度は高くなる。
ここに開示した吸着剤及びその製造方法を利用することにより、吸着速度の測定に利用した方法がどの方法であるかに関係なく、改善された水吸着速度が得られることが予想外にも認められた。この改善は、慣用のアタパルジャイト粘土バインダーを含有する製品に比べて、少なくとも10%であり、350%といった高さになることもある。
さらに、ここに開示した吸着剤を使用すると、再生の必要が少なくなり、再生温度が低くなるので、さらなるコスト削減が得られる。
これらの改善は以下の実施例により示される。これらの実施例では、サンプル材料がモレキュラーシーブ配合物用に使用された形態で試験される。
各種吸着剤の性能を比較するため、そして好ましくは親水性であるゼオライト、好ましくは疎水性であるケイ素系バインダー、及び一部の態様では粘土バインダーを利用したシードを含むゼオライト配合物の予想外の選択性を示すため、組成の異なる各種吸着剤のサンプルを調製又は入手する。これらの組成物を、ある方法を用いたエタノール流からの水の除去に対するそれらの選択性を示すために比較する。
サンプル(試験検体)の説明:
発明例サンプル1(I−1)
本材料は、コロイダルシリカ(WR Grace社製のHS−30)10%とZeochem社製の3Aゼオライト粉末90%とからなる。本材料は球状粒子の形態である。
本材料は、ジメチルシロキサン、メチルシルセスキオキサン及びn−オクチルシルセスキオキサンを含有するDow Corning社製のシロキサン系バインダー(IE−2404)をゼオライト3A粉末(Zeochem社製)に配合した配合物であり、シロキサン系バインダーの量は5%であり、ゼオライト3A粉末の量は95%である。
本材料は、バインダー10%をZeochem社製の3Aゼオライト粉末90%に配合したものであり、バインダーはコロイダルシリカ(HS−30)とActigelTM 208粘土(Active Minerals社製)との50/50配合物である。本材料は球形粒子形態である。
本材料は、Active Minerals社製ActigelTM 208アタパルジャイト粘土10%とZeochem社製の3Aゼオライト粉末90%とからなる。本材料は球形粒子形態である。
Ceca社(親会社はArkema社)製である。本材料は、アタパルジャイ20%と3Aゼオライト粉末80%とからなる。本材料は球形粒子形態である。
Zeochem社製である。本材料は、アタパルジャイ粘土(Active Minerals社製)20%と3Aゼオライト粉末80%とからなる。本材料は球形粒子形態である。
WR Grace社製である。本材料は、アタパルジャイ粘土20%と3Aゼオライト粉末80%とからなる。本材料は球形粒子形態である。
Hengye社製である。本材料は、アタパルジャイ粘土20%と3Aゼオライト粉末80%とからなる。本材料は球形粒子形態である。
Zeochem社製である。本材料はゼオライト3A粉末である。
比較例サンプル8(C−8)
WR Grace社製である。本材料はSiO2含有量30%のコロイダルシリカ溶液である。このコロイダルシリカ材料を試験する前に、80℃で1時間、110℃で1時間、250℃で1時間、そして550℃で1時間乾燥して、SiO2粉末にした。
Zeochem社製である。本材料は、高Si/Al比(600)のZSM−5ゼオライト粉末である。本材料は押出形態である。
ActigelTM 208(Active Minerals社製)。本材料はアタパルジャイト粘土粉末である。
UOP社製である。本サンプルは粘土20%と3Aゼオライト粉末80%とを含む。本サンプルは押出成形形態である。
MinugelTM MB(Active Minerals社製)。本材料はアタパルジャイト粘土粉末である。

本サンプルは、シロキサン系製品(Dow Corning社製IE−2404)5%、Zeochem社製3Aゼオライト粉末95%(シードの量を考慮せずに決定された量)、及びシードからなり、シードは体積%で全吸着剤の15%を占める。このシードは、Zeochem社製3Aゼオライト粉末90%とTolsa社製セピオライト(Pansil-400)10%とからなる。
本サンプルは、シロキサン系製品(Dow Corning社製IE−2404)10%、Zeochem社製3Aゼオライト粉末90%(シードの量を考慮せずに決定された量)、及びシードからなり、シードは体積%で全吸着剤の15%を占める。このシードは、Zeochem社製3Aゼオライト粉末90%とActive Minerals社製ActigelTM 208 10%とからなる。
或る種の吸着プロセス中に普通に生ずる、一般に「コークス」と呼ばれている望ましくない炭化水素の生成に対する各種材料の性能を比較するため、各種サンプルでコーキング試験(コークス生成試験)を行う。この試験は、親水性ゼオライトとの疎水性ケイ素系バインダーとの配合物又は疎水性ケイ素系バインダーと疎水性ゼオライトとを含有する吸着剤配合物で、ゼオライトと粘土バインダーとを用いて形成されたシードを利用したものが、他のサンプルに比べて、標準的なコーキング試験中のコークス生成量を低減させることを例証した。
各種材料の水吸着速度を比較するために、既述したように、温度プロファイルデータを一次減衰関数に当てはめることにより試験材料の水吸着の動的速度を比較する吸着試験を行う。選んだ製品は、実施例1で用いたサンプル群から選択する。
材料が「疎水性」であるか「親水性」であるかを分類するための試験を開発した。本試験は、約10グラムの試験サンプルを取り、それを230℃で4時間乾燥することからなるものであった。試験する材料は粒子形態である。ビーズの場合、サンプルは4mm×4mmの篩を通過するものである。押出物の場合、直径1/8インチ(3.1mm)のものである。サンプル材料はモレキュラーシーブ配合物について使用したのと同じ形態で試験する。乾燥したサンプルを次いで秤量し、空気流中に置き、1atm、20℃で相対湿度80%に水和する。次いで、水吸着により得られた重量増加を記録し、最大水吸着容量並びに相対水吸着速度を求めるためにプロットする。
吸着剤の細孔構造に及ぼすバインダー系の影響を比較するために、各種吸着剤について水銀ポロシメトリーデータを集めて解析した結果を表4に示す。Micromeritics Autopore IV 9500を用いて、標準的な水銀圧入実験を実施する。データは吸着剤の全空隙率、中央細孔寸法(細孔径中央値)、及び次式のように規定される細孔分布係数(PDC)について解析する。

炭化水素流から水を除去する吸着剤の性能を検討するために、表5に示すように、各種サンプルについて動的水吸着試験を実施する。本試験は、試験する吸着剤を2インチ径の吸着カラムに約19cmの高さまで充填することからなる。次いで、2100ppmVの水蒸気を含有するキャリアーガスを25℃及び50psiで吸着剤カラムに通す。得られた漏出曲線を集め、解析する。

モレキュラーシーブの吸着に及ぼす仮焼温度の影響を検討するために、いろいろな温度で仮焼された、カリウムイオン交換50%の比較例サンプルC−7からのゼオライト3Aを用いて、水及びメタノール吸着試験を行う。このゼオライト3Aサンプルを、35℃/時の昇温速度を用いて250℃に加熱して乾燥した後、250℃に一晩保持する。このサンプルを次いで密封する。このサンプルを一定量ずつ取り出して、1つずつ異なる温度で各温度につき90分間仮焼する。サンプルの仮焼に用いた温度は300℃、400℃、500℃、600℃、650℃、700℃及び750℃である。それぞれ90分間の仮焼後、サンプルをデシケータ内で安全に扱える温度まで冷却する。
Claims (18)
- 下記成分を含む、気体又は液体供給流の脱水用モレキュラーシーブ配合物:
ゼオライト;
疎水性ケイ素系バインダー;及び
モレキュラーシーブ配合物を形成するために前記ゼオライト及びケイ素系バインダーと共に塊状化されたシードであって、前記ゼオライト及び粘土バインダーを含んでいるシード;
ここで、該シードは前記モレキュラーシーブ配合物のコア又は核を形成し、そして
該モレキュラーシーブ配合物中に存在する粘土バインダーの量は重量で当該配合物の0.5%〜5%を占める。 - 前記ゼオライトが、ゼオライトA、ゼオライトX、ゼオライトY、ゼオライトZSM−5、ゼオライトβ、合成モルデナイト、及びそれらの配合物よりなる群から選ばれた親水性ゼオライトである、請求項1に記載のモレキュラーシーブ配合物。
- 前記ゼオライトのSiO2/Al2O3比が50未満である、請求項1又は2に記載のモレキュラーシーブ配合物。
- 前記疎水性ケイ素系バインダーが、モレキュラーシーブ配合物の2%〜30重量%を占める請求項1〜3のいずれかに記載のモレキュラーシーブ配合物。
- 前記疎水性ケイ素系バインダーがコロイダルシリカを含んでいる、請求項1〜4のいずれかに記載のモレキュラーシーブ配合物。
- 前記疎水性ケイ素系バインダーがシロキサン系材料を含んでいる、請求項1〜4のいずれかに記載のモレキュラーシーブ配合物。
- 前記ゼオライトが、30%超の割合でカリウムイオンによりイオン交換されている、請求項1〜6のいずれかに記載のモレキュラーシーブ配合物。
- 前記配合物が、4体積%の1,3−ブタジエンを含有する流量60m/分の450℃の窒素気流に暴露された時に、5.0×10-9mmol/g/分未満のコークス生成率を示す、請求項1〜7のいずれかに記載のモレキュラーシーブ配合物。
- 前記配合物の中央細孔径が少なくとも0.25μmである、請求項1〜8のいずれかに記載のモレキュラーシーブ配合物。
- 前記配合物の全粒子空隙率が32%〜40%である、請求項1〜9のいずれかに記載のモレキュラーシーブ配合物。
- 前記配合物の細孔分布係数が少なくとも40である、請求項1〜10のいずれかに記載のモレキュラーシーブ配合物。
- 前記シードがモレキュラーシーブ配合物の0.5〜25体積%を占める、請求項1〜11のいずれかに記載のモレキュラーシーブ配合物。
- 前記配合物を30℃でエタノール/水の90%/10%混合物に120秒間暴露した時の選択性が少なくとも10℃である、請求項1〜12のいずれかに記載のモレキュラーシーブ配合物。
- 下記工程を含む、請求項1〜13のいずれかに記載のモレキュラーシーブ配合物の製造方法:
ゼオライトを調製又は入手し;
疎水性ケイ素系バインダーを調製又は入手し;
前記ゼオライトと前記疎水性ケイ素系バインダーとを混合して混合物を形成し;
粘土バインダーと前記ゼオライトとを含むシードを調製し;
この調製したシードを用いて前記混合物からモレキュラーシーブ配合物を形成し;そして
形成されたモレキュラーシーブ配合物を500℃〜700℃の温度で仮焼してモレキュラーシーブ配合物を製造する。 - 前記ゼオライトが親水性ゼオライトである、請求項14に記載の方法。
- 水を含有する気体又は液体供給流から水を除去するための、請求項1〜13のいずれかに記載された又は請求項14若しくは15に記載の方法で製造されたモレキュラーシーブ配合物の使用。
- 分解ガスを乾燥するための、請求項1〜13のいずれかに記載された又は請求項14若しくは15に記載の方法で製造されたモレキュラーシーブ配合物の使用。
- 分解天然ガスを乾燥するための、請求項1〜13のいずれかに記載された又は請求項14若しくは15に記載の方法で製造されたモレキュラーシーブ配合物の使用。
