Description
図1〜3に示されているように、本発明の一実施形態のハニカム構造体1は、一方の端面である第1端面3から他方の端面である第2端面5まで延びる流体の流路となる複数のセル7を区画形成する多孔質の隔壁9を有するハニカム構造部10を備える。ハニカム構造部10のセル7の延びる方向(以下、「Z方向」)に垂直な断面において、隔壁9の交差する部位が交点部15であり、隣接する2つの交点部15の組の総数のうちの10%以上の個数の交点部15の組で、隣接する2つの交点部15の間での隔壁9の最大厚さX1に対する該交点部15での隔壁9の厚さX2の比が0.1〜0.8である。以降において、上述の隔壁9の最大厚さX1のことを単に「最大厚さX1」ということにする。また、上述の隔壁9の厚さX2のことを単に「厚さX2」ということにする。また、最大厚さX1に対する厚さX2の比のことを単に「X2/X1比」ということにする。なお、図1は、本発明の一実施形態のハニカム構造体1の模式的な斜視図である。図2は、図1中のA−A’断面の模式図である。図3は、図1中のB−B’断面のー部を拡大した模式図である。
次に、本実施形態のハニカム構造体を製造する方法について説明する。本実施形態の製造方法では、坏土調製工程、成形工程、焼成工程を順次行うことによりハニカム構造体を得る。坏土調製工程は、セラミック原料を含有する成形原料を混合し混練して坏土を得る工程である。成形工程は、坏土調製工程によって得られた坏土をハニカム形状に押出成形し、複数のセルが形成されたハニカム成形体を得る工程である。焼成工程は、ハニカム成形体を焼成してハニカム構造体を得る工程である。
坏土調製工程においては、セラミック原料を含有する成形原料を混合し混練して坏土を得る。
成形工程では、坏土調製工程で得られた坏土をハニカム形状に押出成形してハニカム成形体を得る。このハニカム成形体では、ハニカム成形体を貫通する複数のセルが形成されている。押出成形は、口金を用いて行うことができる。口金に関しては、ハニカム成形体におけるセル形状、隔壁の交点部の形状(例えば、交点部の凹部の形状)、隔壁厚さ、セル密度に対応させたかたちで、スリット形状(別の視点からは、スリットに取り囲まれたピンの形状)、スリット幅、ピンの密度などを適宜設計すればよい。口金の材質としては、摩耗し難い超硬合金が好ましい。
焼成工程では、上述の成形工程で得られるハニカム成形体を焼成し、ハニカム構造体を得る。こうして得られるハニカム構造体は、流体の流路となる複数のセルを区画形成する隔壁を備えている。また、上述の成形原料に造孔材が含まれている場合、隔壁は、無数の細孔が形成された多孔質となる。
目封止部を有するハニカム構造体を作製する場合には、目封止工程を採用するとよい。目封止工程では、ハニカム構造体の第1セルの第2端面側の端部と残余の第2セルの第1端面側の端部とに、目封止材料を充填して、目封止部を形成する。
コージェライト化原料として、アルミナ、水酸化アルミニウム、カオリン、タルク、およびシリカを使用した。コージェライト化原料100質量部に、造孔材5質量部、水(分散媒)85質量部、吸水性ヒドロキシプロピルメチルセルロース(有機バインダ)8質量部、および界面活性剤3質量部を添加した。その後、混合、さらに混練して、坏土を得た。
実施例1〜3および比較例2のハニカム構造体については、各条件を表1に示すものとなるように変更した以外は、比較例1と同様に作製した。ハニカム触媒体を作製する際に、比較例1のハニカム触媒体の圧力損失と同じ値になるように、触媒量を調節し、隔壁に触媒を担持させた。なお、説明の便宜上、比較例1のハニカム触媒体のように、触媒量の調節の基準となるハニカム触媒体を「基準ハニカム触媒体」、実施例1〜3および比較例2のハニカム触媒体のように、基準ハニカム触媒体の圧力損失の値を基準として触媒量を
調節されるハニカム触媒体を「対比ハニカム触媒体」ということにする。例えば、実施例1〜3および比較例2のハニカム触媒体は、「比較例1を基準とする対比ハニカム触媒体」ということにする(表1中では、種別に「対比(比較例1)」と表記、他の実施例、比較例についても表中で同様の表記)。
各条件を表1〜6に示すものとなるように変更した以外は、基準ハニカム触媒体の場合については比較例1と同様に、対比ハニカム触媒体の場合については実施例1と同様にハニカム構造体およびハニカム触媒体を作製した。なお、「X2/X1比が0.1〜0.8%である交点部の組の割合」が100%未満のものについては、「X2/X1比が0.1〜0.8%である交点部の組」では「X2/X1比」の値が表1〜6に示された値であり、残余の交点部の組では、「X2/X1比」の値が1.0であった。
ハニカム構造体またはハニカム触媒体に、測定用ガス(空気)を、25℃、流量5Nm3/minで通気して、流入側の端面(第1端面)と流出側の端面(第2端面)との圧力をそれぞれ測定し、その圧力差を圧力損失(kPa)とした。
まず、ハニカム触媒体に、NOXを含む試験用ガスを流した。その後、このハニカム触媒体から排出された排出ガスのNOX量をガス分析計で分析した。
アイソスタティック強度の測定は、社団法人自動車技術会発行の自動車規格(JASO規格)のM505−87で規定されているアイソスタティック破壊強度試験に基づいて行った。アイソスタティック破壊強度試験は、ゴムの筒状容器に、ハニカム触媒体を入れてアルミ製板で蓋をし、水中で等方加圧圧縮を行う試験である。即ち、アイソスタティック破壊強度試験は、缶体に、ハニカム構造体が外周面把持される場合の圧縮負荷加重を模擬した試験である。このアイソスタティック破壊強度試験によって測定されるアイソスタティック強度は、ハニカム触媒体が破壊したときの加圧圧力値(MPa)で示される。アイソスタティック強度が、0.5MPa以上の場合を「OK」(合格)、0.5MPa未満の場合を「NG」(不合格)とした。
全ての実施例は、浄化性能およびアイソスタティック強度が合格であった。一方、比較例では、浄化性能およびアイソスタティック強度のうちの少なくともどちらかが不合格(基準ハニカム触媒体の場合には浄化性能が基準)であった。また、全ての実施例では、試験終了後のハニカム触媒体における触媒の状態を観察した結果、コートした触媒の隔壁からの剥離は見られなかった。一方、全ての比較例では、コートした触媒の一部が隔壁から剥離している状態を観察した。図4を参照し説明すると、各実施例のハニカム触媒体によれば、隔壁の表面上に触媒の層が形成された時、当該触媒の層が凹部内に食い込んだ状態になる。このようにして凹部によって触媒を繋ぎ止める効果(アンカー効果)を発現するため、各実施例のハニカム触媒体では、隔壁からの触媒の剥離が生じにくいと考えられる。
Claims (4)
- 一方の端面である第1端面から他方の端面である第2端面まで延びる流体の流路となる複数のセルを区画形成する多孔質の隔壁を有するハニカム構造部を備え、
前記ハニカム構造部の前記セルの延びる方向に垂直な断面において、前記隔壁の交差する部位が交点部であり、前記交点部に底部が尖った形状の凹部が形成されており、隣接する2つの前記交点部の組の総数のうちの10%以上の個数の前記交点部の組で、隣接する2つの前記交点部の間での前記隔壁の最大厚さX1に対する前記交点部での前記隔壁の厚さX2の比が0.1〜0.8であるハニカム構造体。 - 前記ハニカム構造部の前記セルの延びる方向に垂直な断面において、隣接する2つの前記交点部の組の全てで、隣接する2つの前記交点部の間の前記隔壁の最大厚さX1に対する前記交点部での前記隔壁の厚さX2の比が0.1〜0.8である請求項1に記載のハニカム構造体。
- 前記ハニカム構造部の前記セルの延びる方向に垂直な断面において、前記複数のセルのうちで前記ハニカム構造部の最外周に位置しない前記セルである完全セルを、前記隔壁が略多角形に区画形成する請求項1または2に記載のハニカム構造体。
- 前記ハニカム構造部の前記セルの延びる方向に垂直な断面において、前記隔壁が前記完全セルを略四角形および略六角形のうちの少なくともいずれかに区画形成する請求項3に記載のハニカム構造体。
