Description
本出願は、2010年12月28日付けで出願した米国仮出願番号61/427,776(これは引用することによって全体が本明細書に組み入れられる)による優先権の利点を主張するものである。
好ましい音響および振動減衰特性を有すると同時に他の複合材料機械的特性が向上している複合材料を開示する。特に、組成勾配を有する不織布の多層不織布中間層を含有する複合材料は、例えば航空機に見られる構造物、例えば機体外板、縦通材およびフレームなどで用いるに有用である。また、そのような複合材料を製造する方法および前記複合材料を含有する構造物および航空機も意図する。
繊維強化重合体マトリクス複合材料(PMC)は、攻撃的環境に対する抵抗、高い強度および/または軽量が要求される用途で通常用いられる高性能構造材料である。そのような用途の例には、航空機の部品(例えば尾部、翼、機体、プロペラなど)、船体および自転車のフレームが含まれる。PMCはマトリクス材料、例えば重合体樹脂などで一緒に結合している繊維層を含有して成り得る。その繊維が当該マトリクスを強化することで当該複合材料が支えるべき負荷の大部分を支える一方で当該マトリクスが支える負荷は当該複合材料が支えるべき負荷の小部分でありかつまた前記マトリクスは負荷を破断した繊維から無傷の繊維に伝えることも行う。このようにしてPMCは当該マトリクスまたは繊維のいずれかが単独で支えることが可能な負荷以上の負荷を支えることができる。その上、強化繊維を特に形状または配向の点で注文に合わせることによって、重量および体積が最小限になるように当該複合材料を効率良く設計することができる。
能力を示す高度な複合材料が必要とされている。
本明細書に示す新規な組成物を用いて前記および他の特性を達成するが、本新規な組成物には、硬化もしくは未硬化の構造用複合材料および硬化もしくは未硬化のサンドイッチ型構造用複合材料が含まれる。
a)前記インターリーフは1つのスキン層と前記構造中心部の間に位置するか、
b)前記インターリーフは前記スキン層中の隣接して位置する2層の織物層の間に位置するか、或は
c)前記インターリーフは1つのスキン層と前記構造中心部の間に位置しかつ2番目のインターリーフが前記スキン層中の隣接して位置する2層の織物層の間に位置する。
目の種類の不織布材料が前記中間層の中心部分の中に存在しかつ2番目の種類の不織布材料が前記中間層の外側部分の上に存在していて中心部分のいずれかの側に位置し、かつ硬化後に構造用複合材料中の前記インターリーフが前記中心部分中の不織布材料と前記外側部分中の不織布材料の間でz方向に樹脂相互貫入勾配を構成している。
組成勾配を有する不織布多層ベールもしくはインターリーフを複合材料の一部として用
いることで高い減衰性能を得ることができると同時に更に他の複合材料機械的特性、例えば層剥離強度などを向上させることができる。いくつかの面において、連続して位置する不織布材料は、インターリーフの層もしくは部分の間、例えば中心部の位置もしくは層と隣接して位置する外側部分もしくは層などの間の材料不適合性を防ぐほど充分に類似してはいるが、それと同時に、硬化後に外側部分もしくは層が示す樹脂相互貫入の度合が隣接して位置する中心部分もしくは層のそれに比べて良好であるように充分に異なる。そのような連続物は、単一の不織布材料を用いるか或は好ましくない層の連続物を用いたのでは同時に達成することが困難である有利な特性の組み合わせを示す特有の層間形態を形成している。
る。膨潤度合が初期体積の50%以上、より具体的には50および200%である超極細繊維で構成させた不織布は、この開示する多層構造物の中心の不織布層用としてか或は構造物内のz方向に組成勾配を有する不織布の中心部分用として使用可能である。
内で協力的に機能する要素の組み合わせを含有する減衰構造物を指し、その中の如何なる要素も主構造物の本質にかかわる部分でありかつ容易には分離不能であり、1つの面では決して分離することができない。いくつかの態様の一体化減衰構造物には、減衰用不織布材料と一緒に共硬化している複合材料が含まれる。他の態様では、当該樹脂成分が不織布材料にある程度または実質的に完全に染み込んでいる。このように、その構造用樹脂組成物は複合構造物全体に渡って連続またはある程度連続的である。加熱すると、樹脂マトリクス内でインターリーフの部分的拡散と絡み合いを得ることができることで、最終的複合材料の強度が更に向上しかつ一体化構造物がもたらされる。

不織布層組成物、樹脂含有量、A/W、APおよび複合構造物上の分布の効果を評価する目的で様々な材料グレードを選択した。
2063またはKraton FG1924Xなどを不織布層配合用主成分として選択した。その選択した熱可塑性エラストマーを様々なパーセントのポリプロピレン(PP)および高Tmのポリオレフィン(4メチル−1ペンテン共重合体)、例えばMitsui
ChemicalsのTPX DX231またはDX820などと一緒に用いてコンパウンドにした後、メルトブロー工程を用いて4グレードの不織布を製造した。完全なリストを表1に報告する。
インターリーフ含有複合材料試片が示す減衰効率の研究を一連のDMA多振動数(0.01から100Hz)実験を10℃の間隔で−50℃から+20℃の範囲の温度で実施することで行った。

試験片が示す見かけせん断強度の試験をEN2563に従う簡単なビームとして集合的に実施した。棒材を2つの支持体の上に置いて力を前記支持体間の中ほどに置いたローディングノーズ(loading nose)でかけて、測定を下記の式:

Bは、試験片の幅(mm)であり、
hは、試験片の厚み(mm)である]
に従って実施した。
試験パネルの製造をEN2565に従ってCYCOM(登録商標) 977−2−34%−198−24KIMS一方向テープを用いて実施した。多層構造物2および4(表2)をインターリーフとして選択して、積層品の中間面の所にレイアップした。

衝撃後圧縮試験の目的は、複合積層品が低速の衝撃に耐える特性を測定することにある。

で定義する。試験片の寸法を表9に報告する。
損失率を半電波強度帯域幅方法で計算した。
性能を示している。全振動数範囲に渡って優れた減衰特性が得られ、ピークは1000Hz以上の所にあった。
音響透過損失の測定を音圧方法に従う2つの隣接して位置する残響室内でASTM E−90に従って実施した。パネルを枠にはめそして両側を密封した後、前記室間の開口部につながるように取り付けた。0−12800Hzの振動数範囲のフラットスペクトルを
用いたピンクノイズ放出源によって拡散音場を音源室内に生じさせた。インターバル250−10000Hzに属する1/3オクターブ帯域の音圧レベルを測定した。
Lpsourceは、音響室内の空間/時間平均音圧レベル[dB]であり、
Lpreceivingは、受音室内の空間/時間平均音圧レベル[dB]であり、
Sは、試験片の表面積[m2]であり、
Aは、試験片を適切な場所に置いた受音室内の総吸収度[m2]である]
に従って実施した。
で、この範囲より低い振動数では性能の変化はないと予想した。
Claims (13)
- 未硬化の構造用複合材料であって、
構造用繊維の複数の層;
熱硬化性樹脂成分;および、
少なくとも2つの異なる種類の不織繊維材料を含んで成り、各不織繊維材料は高分子繊維を含んで成る、隣接する構造用繊維の層の間に位置する中間層、
を含んで成り、
ここで、
該構造用繊維の層は、該熱硬化性樹脂に含浸され、
該少なくとも2つの異なる種類の不織繊維材料のうちの1つは該中間層の中心部分に位置する1番目の不織繊維材料であり、該少なくとも2つの異なる種類の不織繊維材料のうちの別の1つは該中心部分のいずれかの側にある中間層の外側部分に位置する2番目の不織繊維材料であり、
該第1番目および第2番目の不織繊維材料の高分子繊維は、(a)少なくとも1つの熱可塑性エラストマーおよび(b)少なくとも1つの熱可塑性重合体、またはそれらの共重合体:を含んで成る高分子材料から形成され、
該中間層は、組成勾配を含んで成り、ここで該中心部分の該1番目の不織繊維材料は該外側部分の該2の不織繊維材料と組成において異なり、そして、
硬化した時に中間層が中間層の外側部分の樹脂貫入が中心部分のそれよりも高い樹脂相互貫入勾配を構成するように、該2番目の不織繊維材料は該1番目の不織繊維材料よりも該熱硬化性樹脂により浸透性である、
上記未硬化の構造用複合材料。 - 硬化前に該1番目および2番目の不織繊維材料に該樹脂がある程度または完全に染みこんでいる、請求項1記載の未硬化の構造用複合材料。
- 該熱硬化性樹脂成分がエポキシ樹脂またはビスマレイミドを含んで成る、請求項1記載の未硬化の構造用複合材料。
- 該構造用繊維が炭素繊維を含んで成る、請求項1記載の未硬化の構造用複合材料。
- 該少なくとも2つの異なる種類の不織繊維材料が、硬化に先立って熱硬化性樹脂成分中に埋め込まれている、請求項1記載の未硬化の構造用複合材料。
- 該熱可塑性エラストマーが、スチレン系熱可塑性エラストマー、ポリオレフィンが基になった熱可塑性エラストマーおよびこれらの混合物から成る群から選択される、請求項1記載の未硬化の構造用複合材料。
- 該熱可塑性重合体が、ポリエステル、ポリアミドおよびポリオレフィンから成る群から選択される、請求項1記載の未硬化の構造用複合材料。
- 該中間層が有機または無機の充填材を更に含んで成る、請求項1記載の未硬化の構造用複合材料。
- 未硬化の複合サンドイッチ型構造用材料であって、
1番目のスキンおよび2番目のスキン、ここで該1番目のスキンおよび該2番目のスキンは熱硬化性樹脂で含浸された織物の複数の層を含んで成る、
該1番目のスキン層と該2番目のスキン層の間に位置する構造中心部、および、
1つのスキンおよび該構造中心部の間のインターリーフ
を含んで成り、
ここで、
該インターリーフは、少なくとも2つの異なる種類の不織繊維材料を含んで成り、各不織繊維材料は高分子繊維を含んで成り、
該少なくとも2つの異なる種類の不織繊維材料のうちの1つは該インターリーフの中心部分に位置する1番目の不織繊維材料であり、該少なくとも2つの異なる種類の不織繊維材料のうちの別の1つは該中心部分のいずれかの側にあるインターリーフの外側部分に位置する2番目の不織繊維材料であり、
該第1番目および第2番目の不織繊維材料の高分子繊維は、(a)少なくとも1つの熱可塑性エラストマーおよび(b)少なくとも1つの熱可塑性重合体、またはその共重合体:を含んで成る高分子材料から形成され、
該インターリーフは、組成勾配を含んで成り、ここで該中心部分の該1番目の不織繊維材料は該外側部分の該2の不織繊維材料と組成において異なり、
硬化した時に該インターリーフが該中心部分中の不織布材料と該外側部分中の不織布材料の間でz方向に樹脂相互貫入勾配を構成している、
