Description
図1に示すグリーン成形体70は、原料組成物を押出成形することによって得られたものである。図1の(a)に示すように、グリーン成形体70は多数の貫通孔70aが略平行に配置された円柱体である。貫通孔70aの断面形状は、図1の(b)に示すように正方形である。これらの複数の貫通孔70aは、グリーン成形体70において、端面から見て、正方形配置、すなわち、貫通孔70aの中心軸が、正方形の頂点にそれぞれ位置するように配置されている。貫通孔70aの断面の正方形のサイズは、例えば、一辺0.8〜2.5mmとすることができる。貫通孔70aの一端を適宜封孔した後、グリーン成形体70を後述のトンネルキルン10を用いて焼成することによってハニカム構造体が製造される。
図2を参照しながら、本実施形態に係るトンネルキルンについて説明する。図2に示すとおり、トンネルキルン10は、内壁1aが炉材によって構成されたトンネルキルン本体1と、トンネルキルン本体1の入口に設けられた置換室Rと、トンネルキルン本体1の入口側から出口側(図2では左側から右側)に向けて、複数のグリーン成形体70を同時に搬送する台車(搬送手段)5を備える。
(1)無機化合物源粉末(無機化合物)、有機バインダ、添加剤及び溶媒を含有する原料組成物を調製する工程。
(2)原料組成物を成形してグリーン成形体70を得る工程。
(3)一つ又は複数のグリーン成形体70を台車5に積載する工程。
(4)台車5を置換室R内に入れた後、置換室R内の酸素濃度を低下させる工程。
(5)置換室Rからトンネルキルン本体1に台車5を入れた後、トンネルキルン本体1の入口側から出口側に向けて台車5を搬送する工程。
(6)脱脂ゾーンZ1においてグリーン成形体70の脱脂を行う工程。
(7)工程(6)においてガス化した有機成分を、メタルケース1bの表面に凝縮させる工程。
(8)焼結ゾーンZ2において脱脂後の被焼成体の焼結を行う工程。
(9)冷却ゾーンZ3において焼成体を冷却する工程。
図1に示す形状のグリーン成形体を準備し、図4に示す温度及び酸素濃度の条件でグリーン成形体を焼成した。表1に本試験で準備したグリーン成形体の原料組成を示す。なお、表中のPOAAEはポリオキシアルキレンアルキルエーテルであり、ユニルーブ(登録商標、日油株式会社製)を使用した。グリーン成形体の脱脂工程において炉内のHC濃度及び一酸化炭素濃度を測定した。図5に結果を示す。なお、炉内の温度が400℃に到達した時点(昇温開始から約28時間後)で炉内の酸素濃度を1体積%から4体積%にした。HC濃度はSIEMENS社製のFIDMAT6(商品名)を使用して測定した。CO濃度はSIEMENS社製のULTRAMAT23(商品名)を使用して測定した。
Claims (6)
- 有機成分を含む被焼成体の脱脂及び焼結がそれぞれ行われる脱脂ゾーン及び焼結ゾーンを有し、内壁が炉材によって構成されたトンネルキルン本体と、
前記脱脂ゾーンの酸素濃度を3体積%以下に低減可能な酸素濃度調整手段と、
前記トンネルキルン本体の入口側から出口側に向けて前記被焼成体を搬送する搬送手段と、
前記トンネルキルン本体の前記内壁のうち、少なくとも前記脱脂ゾーンの内壁を覆うように設けられたライニングと、
前記ライニングと前記内壁との間に冷媒を流すことによって前記ライニングの表面の温度が部分的に低いコールドスポットを形成する手段と、
を備えるトンネルキルン。 - 前記脱脂ゾーンは、前記被焼成体に含まれる前記有機成分がガス化する領域と、ガス化した有機成分が凝縮する領域とを有する、請求項1に記載のトンネルキルン。
- 前記トンネルキルン本体は、前記焼結ゾーンよりも出口側に焼成体の冷却が行われる冷却ゾーンを更に有する、請求項1又は2に記載のトンネルキルン。
- (A)内壁が炉材によって構成されたトンネルキルンの入口側から出口側に向けて、有機成分を含む被焼成体を搬送する工程と、
(B)前記トンネルキルン内において、酸素濃度が3体積%以下に低減された雰囲気下、前記被焼成体の脱脂を行う工程と、
(C)工程(B)においてガス化した有機成分を、前記トンネルキルンの前記内壁の一部を覆うように設けられ且つ表面の温度が部分的に低いコールドスポットを形成したライニングの前記表面に凝縮させる工程と、
(D)脱脂後の被焼成体の焼結を行う工程と、を備える、焼成体の製造方法。 - 前記トンネルキルンは前記被焼成体の脱脂及び焼結がそれぞれ行われる脱脂ゾーン及び焼結ゾーンを有し、
前記脱脂ゾーンの酸素濃度は前記脱脂ゾーンの途中で上昇するように調整されている、請求項4に記載の焼成体の製造方法。 - 前記被焼成体は、ハニカムフィルタ構造体を製造するためのグリーン成形体であり、且つ、アルミニウム源粉末と、チタニウム源粉末と、マグネシウム源粉末と、ケイ素源粉末とを含む、請求項4又は5に記載の焼成体の製造方法。
