Description
A.定義
本明細書において、用語「流体吸収性組成物」は、体液の取得、移動、分布及び貯蔵を含む、流体吸収性物品の流体操作に主に関与している流体吸収性物品の成分を意味する。
吸水性ポリマー粒子は、好ましくは、
a)酸基を有する及び少なくとも部分的に中和されうる、少なくとも1つのエチレン性不飽和モノマーと、
b)少なくとも1つの架橋剤と、
c)少なくとも1つの開始剤と、
d)a)に記述されたモノマーと共重合可能な、場合により1つ以上のエチレン性不飽和モノマーと、
e)場合により1つ以上の水溶性ポリマーと、
f)水と
を含むモノマー溶液の液滴を、
周囲加熱ガス相において重合し、重合チャンバの中にガスを並流することにより製造され、ここで重合チャンバを出るガスの温度は、90〜150℃であり、重合チャンバ内のガスの速度は、0.1〜2.5m/sであり、液滴は、複数の穴を有する液滴プレートを使用して生成される。
モノマー溶液は、好ましくはガス相に計量導入されて液滴を形成し、すなわち、WO2008/069639A1及びWO2008/086976A1に記載されている系を使用する。液滴は液滴プレートによって生成される。
液滴化重合により得られる吸水性ポリマー粒子における残留モノマーを、ガス流の存在下での熱後処理により除去することができる。残留モノマーを、比較的高い温度及び比較的長い滞留時間でより良好に除去することができる。ここで重要なことは、吸水性ポリマー粒子が乾燥し過ぎないことである。過剰に乾燥した粒子では、残留モノマーはほんの僅かしか減少しない。含水量の増加が大きすぎると、吸水性ポリマー粒子のケーキング傾向が強まる。吸水性ポリマー粒子が熱後処理の際に急激に乾燥し過ぎないために、シャル(shall)中のガス流は予め蒸気を含む。
吸水性ポリマー粒子は、好ましくは特性の更なる改善のために後架橋される。
特性を改善するために、吸水性ポリマー粒子を被覆及び/又は場合により加湿することができる。熱後処理に使用される内部流動床、外部流動床及び/又は外部混合機、及び/又は別個の被覆機(混合機)を吸水性ポリマー粒子の被覆に使用することができる。更に、冷却器及び/又は別個の被覆機(混合機)を、後架橋された吸水性ポリマー粒子の被覆/加湿に使用することができる。取得挙動を制御する及び透過性(SFC又はGBP)を改善するのに適した被覆は、例えば、水溶性金属塩等の無機不活性物質、有機ポリマー、カチオン性ポリマー及び多価金属カチオンである。色安定性を改善するのに適した被覆は、例えば、還元剤及び酸化防止剤である。塵結合に適した被覆は、例えば、ポリオールである。ポリマー粒子の望ましくないケーキング傾向に対する適切な被覆は、例えば、Aerosil(登録商標)200等のヒュームドシリカ及びSpan(登録商標)20等の界面活性剤である。好ましい被覆は、一酢酸アルミニウム、硫酸アルミニウム、乳酸アルミニウム、Brueggolite(登録商標)FF7及びSpan(登録商標)20である。
吸水性ポリマー粒子を更に選択的に集塊することができる。集塊は、重合、熱後処理、後架橋又は被覆の後で生じうる。
本発明の好ましい実施態様において、熱後処理及び後架橋の工程は1つの方法工程に組み合わされる。そのような組み合わせは、最終生成物に残留後架橋剤の危険性を有することなく、極めて反応性の高い後架橋剤の使用を可能にする。低価格の装置の使用も可能にし、更にこの方法を低温で実施することができる。これは費用効率が高く、熱劣化による最終生成物の変色及び性能特性の損失を回避する。

液体浸透層(A)は、皮膚と直接接触する層である。したがって、液体浸透層は、好ましくは消費者の皮膚に合致し、柔らかい感触であり、非刺激性である。一般に、用語「液体浸透」は、液体、すなわち、尿、月経分泌物及び/又は膣液等の体液を、その厚さを通して容易に貫通させることを意味する。液体浸透層の主な機能は、装着者から体液を取得し、流体吸収性コアに輸送することである。典型的には、液体浸透層は、不織布材料、フィルム又はこれらの組み合わせ等の当該技術分野において既知の任意の材料から形成される。適切な液体浸透層(A)は、ポリエステル、ポリオレフィン、レーヨン若しくは天然繊維又はこれらの任意の組み合わせの慣用の合成若しくは半合成繊維又は2成分繊維若しくはフィルムから構成される。不織布材料の場合、繊維は、一般にポリアクリレート等の結合剤により結合されるべきである。加えて、液体浸透層は、弾性組成物を含有することができ、これによって1又は2方向への伸長を可能にする弾性特性を示す。
液体不浸透層(B)は、例えばベッドシーツ、パンツ、パジャマ及び下着等の、流体吸収性物品と接触する物品に、流体吸収性コアに吸収及び保持された滲出液が湿潤するのを防ぐ。したがって液体不浸透層(B)は、織布又は不織布材料、ポリエチレン又はポリプロピレンの熱可塑性フィルム等のポリマーフィルム又はフィルム被覆不織布材料等の複合体を含むことができる。
流体吸収性コア(C)は、上側液体浸透層(A)と下側液体不浸透層(B)の間に配置されている。適切な流体吸収性コア(C)は、蒸気透過性、柔軟性及び厚さの要件が満たされる限り、当該技術分野で既知の流体吸収性コア系のいずれかから選択することができる。適切な流体吸収性コアは、その主な機能が排出体液を取得、移動、分布、吸収、貯蔵及び保持することである任意の流体吸収性組成物を意味する。
任意の取得分布層(D)は、上側層(A)と流体吸収性コア(C)の間に位置し、排出体液を効率的に取得するため及びそれらを流体吸収性組成物の他の領域又は他の層に移動及び分布し、そこで体液を固定化し、貯蔵するために好ましく構成される。したがって、上側層は排出液を、流体吸収性物コアに分布するために取得分布層(D)に移動する。
任意のティッシュ層が(C)の直ぐ上及び/又は下に配置される。

典型的なレッグカフは、繊維と不織布材料が同時に形成される直接押出法により又は後で不織布材料に撚ることができる予め形成された繊維の撚り方法により形成されうる不織布材料を含む。直接押出法の例には、スパン結合、メルトブローン、溶媒紡糸、電気紡糸及びこれらの組み合わせが含まれる。撚り方法の例には、湿式撚り及び乾式撚り(例えば、空気撚り、カーディング)方法が含まれる。上記の方法の組み合わせには、スパン結合−メルトブローン−スパン結合(sms)、スパン結合−メルトブローン−メルトブローン−スパン結合(smms)、スパン結合−カーディング(sc)、スパン結合−空気撚り(sa)、メルトブローン−空気撚り(ma)及びこれらの組み合わせが含まれる。直接押出を含む組み合わせを、同じ時点又は続く時点で組み合わせることができる。上記例において、1つ以上の個別の層をそれぞれの方法により生成することができる。したがって、「sms」は、3層の不織布材料を意味し、「smsms」又は「ssmms」は、5層の不織布材料を意味する。通常、小文字の(sms)は個別の層を示し、一方、大文字の(SMS)は同様の隣接層の集まりを意味する。
弾性ゴムは、流体吸収性物品を装着者の体、例えば腰及び足の周囲に確実に保持し、柔軟に密閉して、閉じ込め及び適合を改善するために使用される。足の弾性ゴムは、外側層と内側層若しくは流体吸収性物品の間又は外側カバーと身体側ライナーの間に配置される。適切な弾性ゴムは、熱可塑性ポリウレタン、エラストマー材料、ポリ(エーテル−アミド)ブロックコポリマー、熱可塑性ゴム、スチレン−ブタジエンコポリマー、シリコンゴム、天然ゴム、合成ゴム、スチレンイソプレンコポリマー、スチレンエチレンブチレンコポリマー、ナイロンコポリマー、セグメント化ポリウレタン及び/又はエチレン−酢酸ビニルコポリマーを含むスパンデックス繊維のシート、リボン又はストランドを含む。弾性ゴムを、伸張した後に基材に固定すること又は伸張された基材に固定することができる。さもなければ、弾性ゴムを基材に固定し、次に例えば加熱により弾性化又は収縮することができる。
密閉系には、テープタブ、ランディングゾーン、エラストマー、プルアップ及びベルト系が含まれる。
本発明は、上記に記述された成分及び層、フィルム、シート、ティッシュ又は基材を結合して、流体吸収性物品を提供することに更に関する。少なくとも2つ、好ましくは全ての層、フィルム、シート、ティッシュ又は基材が結合される。
方法:
測定は、特に記述のない限り、周囲温度の23±2℃及び相対大気湿度の50±10%で実施されるべきである。吸水性ポリマー粒子は測定の前に十分に混合される。
塩水流伝導性は、EP 0 640 330 A1に記載されているように吸水性ポリマー粒子の膨張ゲル層のゲル層透過性として決定されるが、前述の特許出願の19頁及び図8に記載されている装置は、ガラスフリット(40)が使用されず、プランジャー(39)がシリンダー(37)と同じポリマー材料から構成され、接触表面全体にわたってそれぞれ均一に分布されている直径9.65mmの21個の穴をここで有するように改変した。測定の手順及び評価はEP 0 640 330 A1と変わらない。流速は自動的に記録される。
SFC[cm3s/g]=(Fg(t=0)×L0)/(d×A×WP)
ここで、Fg(t=0)は、NaCl溶液の流速(g/s)であり、これはt=0で推定した流れ決定のFg(t)データの線形回帰分析により得られ、L0は、ゲル層の厚さ(cm)であり、dは、NaCl溶液の密度(g/cm3)であり、Aは、ゲル層の表面積(cm2)であり、WPは、ゲル層にかかる静水圧(dyn/cm2)である。
1.00g(=W1)の乾燥吸水性ポリマー粒子を計量して25mlのガラスビーカーに入れ、ガラスビーカーの底部に均一に分注する。次に20mlの0.9質量%の塩化ナトリウム溶液を第2ガラスビーカーに分配し、このビーカーの内容物を第1ビーカーに素早く加え、ストップウオッチを始動する。液体表面の反射の消滅により確認し、塩溶液の最終液滴が吸収されると、ストップウオッチを停止する。第2ビーカーから注がれ及び第1ビーカーのポリマーに吸収された液体の正確な量を、第2ビーカーを再計量することにより正確に決定する(=W2)。ストップウオッチで測定した、吸収に要した時間をtとする。表面での液体の最後の一滴の消滅を時間tとする。
FSR[g/gs]=W2/(W1×t)
ヒドロゲル形成ポリマーの水分含有量が3質量%を超える場合、質量W1をこの水分含有量に修正しなければならない。
50.0±1.0mlの0.9%NaCl溶液を100mlのビーカーに加える。筒形撹拌バー(30×6mm)を加え、塩溶液を撹拌プレートにより60rpmで撹拌する。2.000±0.010gの吸水性ポリマー粒子をできるだけ素早くビーカーに加え、添加が始まるとストップウオッチを始動する。ストップウオッチを、混合物の表面が「静か」になると停止し、これは表面に乱流がないことを意味し、混合物が回転している間は、粒子の表面全体が単位として回転する。ストップウオッチで示された時間を渦時間として記録する。
吸水性ポリマー粒子の粒子形態を顕微鏡分析により膨張状態で調査した。およそ100mgの吸水性ポリマー粒子をガラス顕微鏡スライドの上に置いた。シリンジを用いて、0.9%NaCl水溶液を吸水性ポリマー粒子の上に置いて膨張させた。粒子により吸収されるため溶液を常に補充した。吸水性ポリマー粒子が乾燥しないように注意する必要がある。30分間の膨張時間のあと、スライドを顕微鏡(Leica Macroscope Z16 APO、倍率20×、Schott KL2500 LCD冷光供給源によるバックライト、カメラLeica DFC420、全てLeica Microsysteme Vertrieb GmbH;Wetzlar;Germany)の下に置き、3枚の写真を試料の異なる部分で撮影した。
自由膨張ゲル床透過性を決定する方法は、US2005/0256757、段落[0061]〜[0075]に記載されている。
吸水性ポリマー粒子の粒径分布は、Camziser(登録商標)画像分析システム(Retsch Technology GmbH;Haan;Germany)により決定される。
平均球形度は、100〜1,000μmの粒径画分を使用して、Camziser(登録商標)画像分析システム(Retsch Technology GmbH;Haan;Germany)により決定される。
吸水性ポリマー粒子の水分含有量は、EDANA推奨試験方法番号WSP230.2−05"Moisture Content"により決定される。
吸水性ポリマー粒子の遠心保持能力は、EDANA推奨試験方法番号WSP241.2−05"Centrifuge Retention Capacity"により決定され、遠心保持能力の大きいティーバッグの高い値を使用する必要がある。
吸水性ポリマー粒子の高荷重下吸収性は、21.0g/cm2の重りの代わりに49.2g/cm2の重りを使用する以外は、EDANA推奨試験方法番号WSP242.2−05"Absorption Under Pressure"と同様に決定される。
吸水性ポリマー粒子の押出構成物のレベルは、EDANA推奨試験方法番号WSP270.2−05"Extractables"により決定される。
吸水性ポリマー粒子の湿潤SAP振り落としは、流体吸収性コアの中央を切断した、サイズ7インチ×4インチ(17.8cm×10.2cm)の長方形コア試料を使用して決定される。切断コア試料の重量は、乾燥重量(Wdry)として記録される。乾燥コア試料をパンの中に置き、乾燥重量の1グラムあたり10gの0.9%NaCl溶液を、コア試料に均質に加える。全ての自由液体がコア試料に吸収された5分後、湿潤コア試料を計量し、振とう前湿潤重量(Wb-wet)として記録する。湿潤コア試料を、850ミクロンUSA標準試験篩(VWR International LLC;Arlington Heights;U.S.A.)の上に注意深く置く。湿潤コア試料を有する篩を、Retsch(登録商標)AS200篩振とう機(Retsch GmbH;Haan;Gemany)に設置し、5分間、予め設定された振幅2.00で振とうする。次に、湿潤コア試料を短い方の末端で取り出し、垂直にして計量パンに移す。湿潤コア試料を振とう後湿潤重量(Wa-wet)として記録する。湿潤SAP振り落とし(SAP損失)は以下のように計算される:

実施例1
方法を、図1に示されている組込型流動床(27)及び外部流動床(29)を有する並流噴霧乾燥プラントで実施した。噴霧乾燥機(5)の筒形部分は、22mの高さ及び3.4mの直径を有した。内部流動床(IFB)は、2.0mの直径及び0.4mのせきの高さを有した。外部流動床(EFB)は、3.0mの長さ、0.65mの幅及び0.5mのせきの高さを有した。
31.0g/gのCRC、
14×10-7cm3s/gのSFC、
20.3g/gのAUHL、
5ダーシーのGBP。
穴の間隔が11mmであった以外は、実施例1を繰り返した。噴霧乾燥機の最上部へのモノマー溶液の投与には、200μmの直径を有する267個の穴を持つ3つの液滴化機ユニットを使用した。
44.5g/gのCRC、
9.9g/gのAUHL、
1×10-7cm3s/gのSFC。
実施例3
実施例1で製造した800gの吸水性ポリマー粒子を、機械式すき刃混合機(Pflugschar(登録商標)Mischer Typ M5;Gebr.Loedige Maschinenbau GmbH;Paderborn;Germany)に室温で加えた。200rpmの撹拌速度で、吸水性ポリマー粒子を3.8質量%の硫酸アルミニウム溶液(水中26.8質量%)により4分以内で被覆した。混合機の速度を被覆後に60rpmに低減し、生成物をこの条件で更に5分間混合した。生成物を混合機から取り出した後、850μmのスクリーンで篩にかけ、潜在的な集塊を除去した。

11.7質量%の水分含有量。
実施例4
実施例2で製造した1kgの吸水性ポリマー粒子を、加熱ジャケットを有する実験室用すき刃混合機(モデルM5;Gebrueder Loedige Maschinenbau GmbH;Paderborn;Germany製)に入れた。後架橋剤溶液は、1.00gのDenacol(登録商標)EX512(ポリグリセロールポリグリシジルエーテル;Nagase ChemteX Corporation,Osaka,Japanから得た)、7.5gのプロピレングリコール及び15gの脱イオン水を混合し、ビーカーに入れ製造した。450rpmの混合機の速度で、後架橋剤溶液を噴霧ノズルからポリマー粉末に3分間にわたって室温で加えた。次に混合機を停止し、混合容器の壁に付着した生成物をこすり落とし(バルクと再合体させ)、混合を450rpmで更に2分間続けた。次に生成物の温度を、混合機のジャケットを加熱することにより160℃に上昇させた。生成物をこの温度で15分間、80rmpの混合機速度で保持した。混合機を冷却した後、生成物を排出し、150〜850μmで篩にかけ、以下のように特徴決定した:
41.1g/gのCRC、
7×10-7cm3s/gのSFC、
29.3g/gのAUHL、
3.2質量%の押出物、
0.21g/gsのFSR、
94.7sの渦。
実施例5
第1基材層を平坦厚紙に置き、パターン型板で覆った。基材は、サイズ14.5インチ×4.5インチ(36.8cm×11.4cm)の市販の17gsm形成ティッシュ(Cellu Tissue Holdings,Inc.;East Hartford;U.S.A.)であった。
実施例4で製造した吸水性ポリマー粒子を使用した以外は、実施例5を繰り返した。得られた流体吸収性コアを分析し、結果を表1にまとめる。
基材層が、サイズ14.5インチ×4.5インチ(36.8cm×11.4cm)の市販の15gsm不織布(AVGOL American Inc.;Mocksville;U.S.A.)であった以外は、実施例5を繰り返した。得られた流体吸収性コアを分析し、結果を表1にまとめる。
実施例4で製造した吸水性ポリマー粒子を使用した以外は、実施例7を繰り返した。得られた流体吸収性コアを分析し、結果を表1にまとめる。
パターン型板が、丸形穴を有する市販の穴あきプラスチック片(United States Plastic Corporation;Lima Ohio;U.S.A.)であった以外は、実施例7を繰り返した。型板は、4.5インチ×14インチ(11.4cm×35.6cm)のサイズ及び1/8インチ(0.3cm)の厚さを有した。穴は、1/4インチ(0.64cm)の直径を有し、1/2インチ(1.3cm)のエンド及びサイドバーを有する千鳥状の側面(1つおきの穴がテープで塞がれている)であった。得られた流体吸収性コアを分析し、結果を表1にまとめる。
実施例4で製造した吸水性ポリマー粒子を使用した以外は、実施例9を繰り返した。得られた流体吸収性コアを分析し、結果を表1にまとめる。
Claims (14)
- 基材層、少なくとも75質量%の吸水性ポリマー粒子、及び接着剤を含み、吸水性ポリマー粒子が、0.86〜0.99の平均球形度を有し、少なくとも0.6g/cm3の嵩密度を有し、流体吸収性コアからの吸水性ポリマー粒子の湿潤SAP振り落としが10質量%未満であり、1つの空洞を有する吸水性ポリマー粒子の、2つ以上の空洞を有する吸水性ポリマー粒子に対する比が1.0未満である、流体吸収性コア。
- 流体吸収性コアが少なくとも80質量%の吸水性ポリマー粒子を含む、請求項1に記載の流体吸収性コア。
- 流体吸収性コアが15質量%以下の接着剤を含む、請求項1又は2に記載の流体吸収性コア。
- 流体吸収性コアからの吸水性ポリマー粒子の湿潤SAP振り落としが8質量%未満である、請求項1〜3のいずれか1項に記載の流体吸収性コア。
- 流体吸収性コアからの吸水性ポリマー粒子の湿潤SAP振り落としが5質量%未満である、請求項1〜4のいずれか1項に記載の流体吸収性コア。
- 接着剤が感圧接着剤である、請求項1〜5のいずれか1項に記載の流体吸収性コア。
- 基材層が不織布層又はティッシュペーパーである、請求項1〜6のいずれか1項に記載の流体吸収性コア。
- 流体吸収性コアが吸水性ポリマー粒子の少なくとも2つの層を含む、請求項1〜7のいずれか1項に記載の流体吸収性コア。
- 吸水性ポリマー粒子が別個の領域に配置される、請求項1〜8のいずれか1項に記載の流体吸収性コア。
- 吸水性ポリマー粒子が0.7未満の粒径分布を有する、請求項1〜9のいずれか1項に記載の流体吸収性コア。
- 吸水性ポリマー粒子が、少なくとも30g/gの遠心保持能力、少なくとも15g/gの高荷重下吸収及び少なくとも5×10-7cm3s/gの塩水流伝導性を有する、請求項1〜10のいずれか1項に記載の流体吸収性コア。
- 吸水性ポリマー粒子が、少なくとも20g/gの遠心保持能力、少なくとも15g/gの高荷重下吸収及び少なくとも80×10-7cm3s/gの塩流伝導性を有する、請求項1〜10のいずれか1項に記載の流体吸収性コア。
- 吸水性ポリマー粒子が、少なくとも20g/gの遠心保持能力及び少なくとも20ダーシーの自由膨張ゲル床透過性を有する、請求項1〜10のいずれか1項に記載の流体吸収性コア。
- (A)上側液体浸透層と、
(B)下側液体不浸透層と、
(C)層(A)と層(B)との間の請求項1〜13のいずれか1項に記載の流体吸収性コアと、
(D)(A)と(C)との間の任意の取得分布層と、
(E)(C)の直ぐ上及び/又は直ぐ下に配置される任意のティッシュ層と、
(F)他の任意の構成要素と
を含む流体吸収性物品。
