Description
本出願は、2007年9月20日に出願された米国仮出願第60/960,211号に基づいており、これにより、その優先権が主張される。
本発明は、使用済みカーペットを再生(reclaimed)および再利用(recycled)するプロセスに関するものである。更に詳細には、本発明は、使用済みカーペットの表糸(face yarn)を再生および再利用するプロセスに関するものである。再生かつ再利用される表糸は、織物および床材の両方の用途に対する更なる糸を生成すべく使用され得る。再生かつ再利用される表糸はまた、射出成形品の如き他の非糸関連用途に対する製品を製造するためにも使用され得る。
商的な使用済み物再生用の工業的溶融押出し成形ラインが、未使用のナイロン6樹脂により浄化された。皮革切断機を用いて使用済みカーペットから薄削りされたナイロン66カーペット表糸が、コンベアを介して、単一スクリュ押出し成形機の送給取入口に対して公称500ポンド/時間にて送給された。ナイロン溶融物は、当該メッシュ網体を支持する粗い網目体を備えた325矩形メッシュ網体から成る網体パックを通してインライン濾過された。上記325矩形メッシュ網体は、43ミクロンの開口サイズを有していた。上記インライン・フィルタは、手動式フィルタ網体交換形式であった。圧力上昇は、再生材料が未使用ナイロン6を完全に一掃する前に圧力がフィルタの動作限界を超える如く、非常に急激であった。押出し成形ラインは更なるナイロン6樹脂により浄化されると共に、上記インライン・フィルタ内には、更に粗い支持網体を備える80矩形メッシュから成る更に粗い網体パックが設置された。上記80矩形メッシュ・フィルタ網体は、180ミクロンの開口サイズを有していた。押出し成形機に対しては、ナイロン66カーペット表糸が再び送給された。上記押出し成形機からナイロン6が一掃される前に、インライン・フィルタの動作限界は再び超過された。上記押出し成形機は未使用ナイロン6により浄化されると共に、インライン・フィルタ内には、3枚の20矩形メッシュ網体から成る更に粗い網体パックが設置された。上記20矩形メッシュ・フィルタは、860ミクロン〜910ミクロンの開口サイズを有していた。上記押出し成形機に対しては、ナイロン66表糸が再び送給された。上記フィルタに関する圧力上昇速度は、約0.03psi/グラムであった。
ペレット化された実施例1の生成物が、25〜75重量%の比率でRV=3.1の未使用PA66と混合され、500ppm湿度まで乾燥された。上記ペレット混合物は更に、インラインのフィルタ網体自動交換器を備えた単一スクリュ式溶融混合押出し成形器にて更に処理された。フィルタの開孔サイズは75ミクロンであった。濾過された溶融物は、撚られてペレット化された。異物のレベルは、上記機械の動作限界を超過しなければ75ミクロン未満のフィルタ開孔サイズが使用され得ない如きであった。
実施例1(比較例)と同様の様式で使用済みカーペットから薄削りされたナイロン66カーペット表糸が、5/16”メッシュ網体を備えたカンバーランド(Cumberland)造粒機にてサイズ減少された。サイズ減少された材料はサイクロンへと搬送された。表糸は次に、回転バルブを介し、有孔円筒状網体の内側に回転オーガを備える選別器へと送給された。異物は減圧下で上記網体を通して除去されると共に、表糸は上記オーガにより、第2の回転バルブを介して搬送されて収集された。収集された表糸は、上記したCondux Plastocompactorを用いて緻密化された。緻密化された表糸は、製造紡糸ライン上で未使用ナイロン66と5:95の比率で配合された。上記溶融フィルタ試験において使用されたのと同様のフィルタ網体パックを含むインライン・フィルタが使用された。約5時間のフィルタ寿命が得られた。
実施例1と同様の様式で使用済みカーペットから薄削りされたナイロン66カーペット表糸が、5/16”メッシュ網体を備えたカンバーランド造粒機にてサイズ減少された。上記糸は、表糸のスループットが減少され且つ選別器から異物を除去すべく更なる高真空が使用されたことを除き、実施例3と同様の様式で更に処理された。
実施例3と同様の様式で、使用済みカーペットから、ナイロン66カーペット表糸が薄削りされ、サイズ減少され且つ機械的に選別された。上記糸は次に、Tide(登録商標)業務用洗剤(プロクター・アンド・ギャンブル社[Proctor and Gamble]の登録商標)およびClorox(登録商標)漂白剤(クロロックス・ケミカル社[Clorox Chemical Company]の登録商標)により、市販の洗濯機で洗濯された。清浄化された糸は、上記溶融フィルタ試験を用いて試験された。圧力上昇は実施例3および4より相当に小さく、異物除去の有効性に対する水性洗浄プロセスの付加的な利点が示された。
実施例3と同様の様式で、使用済みカーペットから、ナイロン66カーペット表糸が薄削りされ、サイズ減少され且つ機械的に選別された。機械的に選別された糸は、カリフォルニア・ペレットミルを用いて緻密化された。緻密化された材料は、インライン溶融濾過システムを備えた二重スクリュ式溶融押出し成形機へと送給された。溶融物は、60メッシュの網体を通して濾過され、ペレット化された。ペレット化された材料は溶融フィルタ試験に委ねられた。結果は表1に示される。
Claims (10)
- a)5%未満のカーペット裏張り材を含む、少なくとも2重量%の再生された使用済みカーペット糸と、
b)繊維を形成する熱可塑性樹脂との混合物から成る合成繊維組成物であって、
前記混合物(i)が2重量%の前記再生された使用済みカーペット糸を含み、(ii)がパイロット規模の単一スクリュ式の押出し成形器を用いて公称メッシュ数80×700のオランダ斜文織り用のフィルタ網体を用いた溶融フィルタ試験を行った場合、前記混合物が0.6psi/グラム以下の圧力上昇をもたらすこと

- 前記繊維を形成する熱可塑性樹脂は、ナイロン6、ナイロン66、ポリエチレン・テレフタレート、ポリトリメチレン・テレフタレート、ポリ乳酸、および、ポリプロピレンから成る群から選択されたことを特徴とする請求項1に記載の合成繊維組成物。
- 再生された使用済みカーペット糸から、請求項1に記載の組成物からなる合成繊維を製造するプロセスにおいて、
(a).薄削りデバイスを使用して使用済みカーペットから表糸を薄削りして薄削り表糸を提供する工程と、
(b).前記薄削り表糸のサイズを減少する工程と、
(c).前記薄削り表糸を(b)の工程から機械的選別器に供給し、機械的に選別された表糸を製造する工程と、
(d).前記機械的に選別された表糸を溶融濾過し、溶融濾過された表糸を形成する工程と、
(e).前記溶融濾過された表糸を紡糸し、合成繊維を形成する工程と、
から成ることを特徴とするプロセス。 - 前記薄削りデバイスは皮革切断機であることを特徴とする請求項4に記載のプロセス。
- 前記機械的選別器は、回転オーガを備えた静止的網体、往復動網体、旋回往復動網体、および、振動網体から成る群から選択されたことを特徴とする請求項4に記載のプロセス。
- 前記薄削り表糸は、ナイロン6、ナイロン66、ポリエチレン・テレフタレート、ポリトリメチレン・テレフタレート、ポリ乳酸、および、ポリプロピレンから成る群から選択されたことを特徴とする請求項4に記載のプロセス。
- 前記薄削り糸は2%未満の裏張り材を含むことを特徴とする請求項4に記載のプロセス。
- 前記(c)の工程が、水性洗浄による前記機械的に選別された薄削り表糸の洗浄を更に含むことを特徴とする請求項4〜8のいずれか1項に記載のプロセス。
- 請求項4〜9のいずれか1項に記載のプロセスにより調製されることを特徴とする合成繊維。
