ここで、段差yを大きくすればするほど耳高率Eを小さくできるが、段差yについては、300μm以上となると、耳高は明らかに抑制されるものの幅方向の厚みが均一な表面性の良い塗布膜12がウェブ10上に形成する事ができない。よって、耳高52の発生を防止しつつ良好な塗布膜12をウェブ10上に形成する為には、10μmから300μmまでの段差が望ましい。更に、50μmから200μmの段差とすると、特に良好な塗布膜12を得ることができる。更に、この段差条件では、スリット20から吐出される塗布液11はダイ本体15のリップ面21近傍で側板16、17のエッジ面28、29へ流れ、ダイ2と塗布液エッジ部の接触角は40度以下となる。従って、接触角θを40度以下とすることで、ウェブ幅方向両端部の塗布量が抑制され、幅方向の厚みが均一な表面性の良い塗布膜がウェブ上に形成されることが確認できた。
また、図7のグラフからは塗布幅Wを決定する両端エッジ部の接触角θを制御することで耳高の抑制や増大といった精密な両端厚み制御が可能である事が判る。

実施例4、比較例3〜5で用いるダイ2は、図8に示すようにリップ面21とエッジ面28、29との段差を無くし、面一形状となるように配置する。そして、側板16、17のエッジ面28、29に表面処理を施し、塗布液との濡れ性を調整する。表面処理の種類としては、例えばメッキ、溶射、樹脂コーティング、酸化皮膜、光表面処理、表面粗度、などが挙げられる。ここで、図9に示すように実施例4では側板16、17のエッジ面28、29に溶射による親水化処理を施したダイ2となっている。また、比較例3では、側板16、17のエッジ面28、29に表面処理を施さずにダイ本体15のリップ面21と同じ表面材質にしたダイ2となっている。また、比較例4では側板16、17のエッジ面28、29をダイ本体15とは異なる金属材料を用いたダイとなっている。また、比較例5では側板16、17のエッジ面28、29をPTFE(ポリテトラフルオロエチレン)の表面材質としたダイ2となっている。尚、ダイ本体15と側板16、17の間にシムを挟み込む場合には側板16、17とシムのエッジ面を面一形状とする。

また、図10のグラフからは、塗布幅Wを決定する両端エッジ部の接触角θを制御することで耳高の抑制や増大といった精密な両端厚み制御が可能である事が判る。

以上詳細に説明した通り、本実施形態に係るダイ2、ダイ2を用いたダイ方式塗布装置1及び塗布方法では、搬送ローラ6、7によって連続走行されるウェブ10表面に対して塗布液11を所定の塗布幅Wで吐出させるダイ2において、ダイ本体15のリップ面21に対して側板16、17のエッジ面28、29の高さを低く配置することにより、吐出口22から吐出された塗布液11を側板16、17方向へと流し、塗布液11がダイ2に接触する接触角θを40度以下に設定することが可能となる。そして、接触角θを40度以下に角度設定することによって、スリット20から押し出された塗布液11を幅方向に均一にすることができる。その結果、ダイ2を用いてウェブ10への塗布液の塗布を行う際に耳高の発生を防止し、ウェブ10の均一な両端塗膜厚みを高い再現性により得ることが可能であり、安定した表面性の良い塗膜をウェブ上に形成できる。
また、リップ面21に対する側板16、17のエッジ面28、29の高さを10μm以上低く配置することによって、安定した表面性の良い塗布膜12をウェブ10上に形成できる。
また、側板16、17のエッジ面28、29に対する塗布液の濡れ性をダイ本体15のリップ面21より良くするように調整することによって、スリット20から吐出された塗布液が塗布幅の両端部においてエッジ面28、29に接触する接触角θを、ダイ本体15のリップ面21に比べ10度以上低い差をつけるように設定することができる。そして、接触角θを10度以上低い差をつけて角度設定することによって、安定した表面性の良い塗布膜12をウェブ10上に形成できる。
また、ダイ本体15と側板16、17との間に濡れ性を向上させたシム60を挟持させることによって、吐出口22から吐出された塗布液11をシム60を介して側板16、17方向へと流し、塗布液11がダイ2に接触する接触角θを40度以下に設定することができる。その結果、ダイ2を用いてウェブ10への塗布液の塗布を行う際に耳高の発生を防止し、安定した表面性の良い塗布膜12をウェブ10上に形成できる。
