【発明の属する技術分野】
本発明は、住宅等の建築物における壁面、天井面、床面等の内外装や造作材、建具等の建築資材、家具什器類、住設機器や家電製品等の表面化粧、車両内装等の用途に使用するための化粧材に関するものである。

【従来の技術】
従来より上記した各種の用途に使用されてきた化粧材としては、隠蔽性の着色ポリ塩化ビニル樹脂シート等の基材シートの表面に木目等の所望の絵柄の印刷を施し、該絵柄の上に更に透明なポリ塩化ビニル樹脂シートを積層してなる化粧シートや、当該化粧シートを合板等の各種の基材の表面に貼付してなる化粧板などが代表的なものである。

前記基材としては、例えば木材単板、合板、集成材、中密度繊維板、硬質繊維板、パーティクルボード等の木質系基材や、石膏ボード、スレート板、珪酸カルシウム板、スラグ石膏板、スラグセメント板、木毛セメント板、軽量気泡コンクリート板、ガラス繊維強化コンクリート板等の無機質系基材、鋼板、真鍮板、アルミニウム板、ジュラルミン板、ステンレス板等の金属系基材、ポリ塩化ビニル樹脂板、アクリル樹脂板、スチロール樹脂板、ABS樹脂板、ポリカーボネート樹脂板、繊維強化プラスチック樹脂板等の合成樹脂系基材等の各種の基材が、目的の用途に応じて適宜選択されて使用されている。

係る化粧材には、印刷の絵柄による色彩的な意匠感に、例えば木目柄における木目導管溝等の立体的な意匠感を付加するために、表面にエンボス加工による凹凸模様が施されるのが一般的である。

また、近年になって、環境問題に対する社会的な関心の高まりに鑑み、燃焼時に有毒物質を発生する虞のあるポリ塩化ビニル樹脂の代わりに、例えばポリオレフィン系樹脂等の様に、ハロゲン原子を含有しない樹脂を使用した化粧シートも開発され、ポリ塩化ビニル樹脂系の化粧材に対する置き換えが進行しつつある。

ところで、科学技術や産業が高度化し、物質的な生活水準が一応の飽和状態に達した現代では、人々の嗜好が多様化し、日常普通に使用するための種々の生活用品にも、その物品が本来有すべき基礎的な機能に留まらずに、既存の物とは異なる斬新な機能性の付加、すなわち差別化が求められる様になっている。

係る社会現象は建築資材や家具材等の分野においても例外ではなく、従来のそれらが有する、例えば美麗な木目等の意匠性や、使用上の耐久性としての耐摩耗性等、化粧材としての基礎的な機能に留まらず、例えば汚染防止機能、抗菌機能、防黴機能、防虫機能、消臭機能、揮発性有機物質除去機能、芳香機能、吸放湿機能、光触媒機能、超親水性機能、導電機能、イオン発生機能等の多様な機能性の付加が求められる様になっている。

係る機能性の化粧材への付加の為の手法としては、機能性を有する物質それ自体からなる層、若しくは、機能性を有する物質を適当な固体媒質中に溶解又は分散してなる層を、化粧材の表面上に塗工法等の適宜の手段により機能性層として設けるのが最も一般的である。

ところが、前記した様に、化粧材の表面にはエンボス加工による凹凸模様が施される場合が多いので、係る凹凸模様を有する化粧材の表面上に機能性層を塗工形成しようとすると、以下の様な種々の問題点があった。

すなわち、凹凸模様の凹陥部が機能性層によって埋没して凹凸模様による立体感が損なわれたり、逆に、凹凸模様の凹陥部に機能性層が形成されない為に、或いは、塗工面の凹凸模様によって機能性層に塗工ムラが発生する為に、機能性層の機能性が十分に発揮されなかったりする場合があるという問題があった。

上記の問題点を解決する為の方策の一つとして、化粧材の表面がエンボス加工前の平坦状である状態で機能性層を塗工形成し、その後に該機能性層を含む化粧材の表面にエンボス加工を施すことにより凹凸模様を形成する、という手法も考えられる。

しかしながら、上記の手法によっても、機能性層のエンボス加工適性が不十分である為にエンボス加工による凹凸模様が満足に形成できなかったり、エンボス加工によって機能性層に白化や亀裂、剥離等が発生する為に意匠性が低下したり機能性層の機能性が損なわれたりする場合があるという問題がある。

【発明が解決しようとする課題】
本発明は、従来の技術における上記の如き問題点を解決すべくなされたものであり、その課題とするところは、色彩的な意匠感に加えて立体的な意匠感をも有し、しかも各種の優れた機能性を備えており、立体的な意匠感をも機能性をも損なうことなく容易に製造可能な化粧材を提供することにある。

【課題を解決するための手段】
本発明は、木目柄の絵柄層上に、透明熱可塑性樹脂層を介して、耐汚染性層及び木目導管柄の艶調整絵柄層を順不同に有し、該艶調整絵柄層の色彩と絵柄層の色彩とは同調し、面積率が三分の一以下の模様状に設けられており、前記耐汚染性層は、熱硬化性樹脂及び/又は電離放射線硬化性樹脂に、シリコーン系化合物又はフッ素系化合物からなる低表面張力化合物を固形分比で0.1〜10重量%添加してなる塗料組成物を塗工して架橋硬化させたものであり、前記艶調整絵柄層は、熱硬化性樹脂及び
/又は電離放射線硬化性樹脂に、耐摩耗性粒子を含有させてなることを特徴とする化粧材である。

【発明の実施の形態】
以下、本発明の化粧材の実施の形態を、図面を参照しつつ詳細に説明する。図1〜4は、それぞれ本発明の化粧材の実施の形態を示す側断面図である。
なお、以下の記述ならびに図面における機能性層の用語は耐汚染性層と読み替えるものとする。

図1に示す化粧材は、支持体としての基材シート5の表面に所望の任意の図柄の絵柄層4が設けられ、該絵柄層4上に透明熱可塑性樹脂層1が設けられ、該透明熱可塑性樹脂層1の表面に、所望の任意の機能性を有する機能性層2が設けられ、該機能性層2上に部分的に、該機能性層とは異なる艶状態に調整された艶調整絵柄層3が設けられてなる化粧シートであり、艶調整絵柄層3が設けられていない部分に露出した機能性層2によって機能性が発現されると共に、機能性層2と艶調整絵柄層3との艶状態の差によって視覚的に立体的な意匠感が発現され、絵柄層4による色彩的な意匠感と相俟って高級感溢れる意匠性を有するものである。

上記化粧材の構成要素中、基材シート5としては、従来の同種の化粧材におけるそれと同様の材料を使用することができる。具体的には例えば、薄葉紙、チタン紙、リンター紙、クラフト紙、上質紙、コート紙、樹脂含浸紙、樹脂混抄紙、紙間強化紙等の紙類、天然繊維、再生繊維、合成繊維又は無機繊維等からなる織布又は不織布、ポリエチレン、ポリプロピレン、ポリブテン、ポリ−4−メチルペンテン−1、ポリオレフィン系熱可塑性エラストマー等のポリオレフィン系樹脂、ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンテレフタレート−イソフタレート共重合体、ポリエチレンナフタレート、ポリアリレート、ポリカーボネート等のポリエステル系樹脂、ポリメチルメタクリレート等のアクリル系樹脂、ポリスチレン、AS樹脂、ABS樹脂等のスチレン系樹脂、6−ナイロン、6,6−ナイロン、6,10−ナイロン等のポリアミド系樹脂、ポリ酢酸ビニル、エチレン−酢酸ビニル共重合体、塩化ビニル−酢酸ビニル共重合体、エチレン−ビニルアルコール共重合体等のビニル系樹脂、ポリ塩化ビニル、ポリ塩化ビニリデン等の塩素系樹脂、ポリフッ化ビニル、ポリフッ化ビニリデン、エチレン−テトラフロロエチレン共重合体等のフッ素系樹脂、酢酸セルロース、硝酸セルロース等の繊維素誘導体、ロジン、シェラック、カゼイン等の天然樹脂等の熱可塑性樹脂からなるフィルム乃至シート、鉄箔、銅箔、錫箔、真鍮箔、アルミニウム箔、ステンレス箔等の金属箔、木材を薄くスライスしてなる突板等、又はそれらから選ばれる2種以上の複合体、積層体等を使用することができる。

基材シート5は透明であっても不透明であっても、無色であっても着色されていても良いが、一般的には、化粧材の貼付用の下地となる各種の基材の好ましくない色彩や表面欠陥等を隠蔽するために、基材シート5には隠蔽性が要求される場合が多いので、基材シート5としては白色若しくは絵柄層4の背景色となる色彩に着色されたものが使用される場合が多い。基材シート5の着色には、必要に応じて、後述する絵柄層4に使用される着色剤と同種又は異種の着色剤が使用される。また、着色剤以外にも例えば充填剤、可塑剤、難燃剤等の添加剤の1種以上が添加されていても良い。

基材シート5の厚さには特に制限はないが、基本的には従来の同種の化粧材におけるそれと同程度のものを使用することができる。具体的には、化粧材の用途等にもよるが10〜300μm程度の範囲内から選ばれるのが普通であり、中でも25〜150μm程度が最も一般的である。

また、支持体として基材シート5を使用した化粧シートを各種の基材に貼付して化粧板等を作製する代わりに、基材シート5に替えて各種の基材を支持体として使用し、その表面に直接絵柄層4や機能性層2、艶調整層3等を設けて本発明の化粧材を構成することも可能である。

絵柄層4は、従来の同種の化粧材におけるそれと基本的に同様であり、その材料や形成方法には一切制限はないが、一般的には、染料又は顔料等の着色剤を、適当な結着剤樹脂と共に、適当な溶剤中に溶解又は分散してなる印刷インキ又は塗料を使用し、適当な印刷方法又は塗装方法によって形成される。また、基材シート5の隠蔽性が不十分である場合には、絵柄層4の裏面側に、隠蔽性の印刷インキ又は塗料等によって形成された隠蔽層を具備していても良い。

上記着色剤としては、例えばカーボンブラック、鉄黒、二酸化チタン、酸化亜鉛、塩基性炭酸鉛、塩基性硫酸鉛、リトポン、チタノックス、黄鉛、黄色酸化鉄、カドミウムイエロー、チタンイエロー、バリウムイエロー、オーレオリン、ジンククロメート、ストロンチウムイエロー、弁柄、鉛丹、辰砂、カドミウムレッド、モリブデンレッド、紺青、群青、コバルトブルー、セルリアンブルー等の無機顔料や、アゾ顔料、レーキ顔料、ベンズイミダゾロン顔料、アントラキノン顔料、キナクリドン顔料、ペリレン顔料、イソインドリノン顔料、アリルアマイド顔料、ジケトピロロピロール顔料、ジオキサジン顔料、フタロシアニン顔料、アニリンブラック顔料等の有機顔料、金粉、銀粉、銅粉、アルミニウム粉、ブロンズ粉等の金属粉顔料、魚鱗粉、塩基性炭酸鉛、酸化塩化ビスマス、酸化チタン被覆雲母等の真珠光沢顔料、蛍光顔料、夜光顔料等、又はこれらから選ばれる2種以上の混合物等を使用することができる。

その他、必要に応じて例えば体質顔料や可塑剤、分散剤、界面活性剤、粘着賦与剤、接着助剤、乾燥剤、安定剤、硬化剤、硬化促進剤又は硬化遅延剤等の各種の添加剤を適宜添加することもできる。

絵柄層4の形成方法としては、例えばグラビア印刷法、オフセット印刷法、グラビアオフセット印刷法、スクリーン印刷法、フレキソ印刷法、凸版印刷法、インクジェット印刷法、静電印刷法、転写印刷法等の各種の印刷方法や、ロールコート法、ナイフコート法、エアーナイフコート法、ダイコート法、リップコート法、コンマコート法、キスコート法、フローコート法、スプレーコート法、ディップコート法等の各種のコーティング法、その他例えば手描き法、墨流し法、写真法、電子写真法、レーザービーム又は電子ビーム描画法、金属等の部分蒸着法やエッチング法等、又はこれらから選ばれる2種以上の方法を適宜組み合わせて実施することもできる。

本発明の化粧材は、絵柄層4の表面上に機能性層2及び艶調整絵柄層3を直接に設けて構成することも可能であるが、図1に示した通り、絵柄層4上に透明熱可塑性樹脂層1を介して機能性層2及び艶調整絵柄層3を設けた構成とすることが望ましい。それは、透明熱可塑性樹脂層1によって絵柄層1が保護され、絵柄の耐摩耗性や耐薬品性、耐油性等が向上すると共に、絵柄層4が透明熱可塑性樹脂層1によって機能性層2から隔離されることによって、機能性層2の機能性による絵柄層4への化学反応等の悪影響を防止し、絵柄層4による色彩的意匠性と機能性層2による機能性とを安定的に維持することができ、更に、絵柄層4と艶調整絵柄層3とが透明熱可塑性樹脂層1によって隔てられることによって、視覚的な立体感に優れた化粧材を得ることができるからである。

透明熱可塑性樹脂層1は、従来の同種の化粧材におけるそれと同様の熱可塑性樹脂材料を使用することができる。具体的には例えば、ポリエチレン、ポリプロピレン、ポリブテン、ポリ−4−メチルペンテン−1、ポリオレフィン系熱可塑性エラストマー等のポリオレフィン系樹脂、ポリエチレンテレフタレート、ポリブチレンテレフタレート、ポリエチレンテレフタレート−イソフタレート共重合体、ポリエチレンナフタレート、ポリアリレート、ポリカーボネート等の熱可塑性ポリエステル系樹脂、ポリメチルメタクリレート、ポリメチルアクリレート、ポリブチルメタクリレート、エチレン−メチルメタクリレート共重合体、エチレン−エチルアクリレート共重合体、エチレン−メタクリル酸共重合体等のアクリル系樹脂、エチレン−メタクリル酸共重合体金属中和物等のアイオノマー樹脂、エチレン−酢酸ビニル共重合体、エチレン−酢酸ビニル共重合体鹸化物等のエチレン系共重合体樹脂、ポリ塩化ビニル、ポリ塩化ビニリデン、塩化ビニル−酢酸ビニル共重合体等のポリビニル系樹脂、硝酸繊維素、酢酸繊維素等の繊維素誘導体等、又はこれらから選ばれる2種以上の混合物、共重合体、複合体、積層体等を使用することができる。

透明熱可塑性樹脂層1を構成する熱可塑性樹脂は、少なくとも絵柄層4を透視可能な透明度を損なわない範囲において、着色剤が添加されて着色されていても良い。また、その他必要に応じて、例えば酸化防止剤、紫外線吸収剤、光安定剤、熱安定剤、可塑剤、滑剤、帯電防止剤、難燃剤、充填剤等の従来公知の各種の添加剤の1種以上が添加されていても良い。

透明熱可塑性樹脂層1の積層方法にも特に制限はなく、例えば接着剤を介したウェットラミネート法又はドライラミネート法や、接着剤を介するか又は介さない熱ラミネート法、超音波ラミネート法、高周波ラミネート法、加熱溶融した樹脂をシート状に押し出すと同時に積層する押し出しラミネート法、透明熱可塑性樹脂層1を形成するためのシートと基材シートとの間に溶融樹脂の押し出し層を介在させて積層するサンドラミネート法等、従来公知の任意のラミネート方法を適宜適用することができる。また、絵柄層4は予め基材シート5側に設けられている必要は必ずしもなく、予め透明熱可塑性樹脂層1の裏面に絵柄層4を設け、該絵柄層4面に基材シート5を積層するようにしても良い。

透明熱可塑性樹脂層1の表面上には、機能性層2及び艶調整絵柄層3が設けられる。この2つの層の積層順序は、図1に示した通り、透明熱可塑性樹脂層1上に機能性層2を設け、該機能性層2上に艶調整絵柄層3を設けた構成とするのが最も基本的である。しかし、機能性層2が艶調整絵柄層3を透視可能な程度の透明性を備え、且つ、艶調整絵柄層3との界面の凹凸による艶状態が機能性層2を透して知覚可能な程度に十分に両者が屈折率差を有するか、若しくは、機能性層2が艶調整絵柄層3の表面の凹凸が埋没しない程度の薄膜状に設けられる場合には、図2に示す様に、透明熱可塑性樹脂層1上にまず艶調整絵柄層3を設け、該艶調整絵柄層3を含む透明熱可塑性樹脂層1上に機能性層2を設けた構成とすることもできる。

図1に示す様に、機能性層2上に艶調整絵柄層3を設けた構成とすると、機能性層2を十分に厚く設ける必要がある場合や、機能性層2と艶調整絵柄層3との屈折率が小さい場合であっても、両者の艶状態の差による視覚的立体感が十分に得られる利点がある。一方、図2に示す様に、艶調整絵柄層3上に機能性層2を設けた構成とすると、機能性層2の表面への露出面積が稼げるので、機能性の発現の面で優れる他、機能性層2が摩耗により完全に滅失しない限り艶調整絵柄層3が摩耗することがないので、表面の艶状態の変化による意匠効果を長期間に亘り持続させることができる利点がある。

機能性層2の有する機能性の種類は特に限定されず、例えば汚染防止機能、抗菌機能、防黴機能、防虫機能、消臭機能、揮発性有機物質除去機能、芳香機能、吸放湿機能、光触媒機能、超親水性機能、導電機能、イオン発生機能等、所望により任意の機能性から1種又は2種以上を選択することができる。機能性層2への係る機能性の付与方法としては、係る各種の機能性を有する材料のみから機能性層2を形成することも可能であるが、一般的には、化粧材の表面を構成する材料としての物理的及び化学的物性面や、透明熱可塑性樹脂層1の表面への塗工適性等の要求により、上記各種の機能性を有する材料を適当な結着剤樹脂に溶解又は分散した形で塗工形成される場合が多い。
