Description
本発明の化粧板は、前記スラリー中にシランカップリング剤を含むことが好ましい。シランカップリング剤を、フェノール−ホルムアルデヒド樹脂及びアミノ−ホルムアルデヒド樹脂と併用することにより、密着性、不燃性、強度、耐熱性、含浸性などの物性を一層向上させることができる
エポキシ系シランカップリング剤としては、例えば、β−(3,4−エポキシシクロヘキシル)エチルトリメトキシシラン、γ−グリシジルオキシプロピルトリメトキシシラン、γ−グリシジルオキシプロピルメチルジエトキシシラン、グリシドキシプロピルトリメトキシシラン等が挙げられる。
シランカップリング剤の配合量が0.01重量部以上であることにより、化粧板の強度、層間の密着性が一層向上する。また、0.5重量部以下であることにより、スラリーの含浸適正が向上する。
前記(b)成分及び前記(c)成分の固形分換算の合計配合量が4重量部以上であることにより、不燃性能が一層高くなる。また、19重量部以下であることにより、層間の密着性が一層高くなる。
炭酸塩としては、例えば、炭酸カルシウム、炭酸マグネシウム、炭酸バリウム、炭酸ストロンチウム、炭酸ベリリウム、炭酸亜鉛等が挙げられる。
(b)成分として、作業性、切削性の点で優位な炭酸塩、特に炭酸カルシウムを用いるとともに、(c)成分として、結晶水を含み、高温時に分解し、吸熱、結合水を放出するため不燃性に優位な水酸化アルミニウムや水酸化マグネシウムを用いることが好ましい。この場合、炭酸塩と、金属水酸化物(水酸化アルミニウム、水酸化マグネシウム)の配合比は、炭酸塩1重量部に対して、金属水酸化物2〜15重量部であると、平滑で良好な表面外観が得られるため、好ましい。また、金属水酸化物の配合量が2重量部以上であることにより、不燃性能に優れる。また、金属水酸化物の配合量が15重量部以下であることにより、スラリー中の金属水酸化物が沈降しにくくなり、その結果、スラリーの含浸量のコントロールが容易になる。また、金属水酸化物の配合量が15重量部以下であることにより、化粧板の切削に用いる刃物の摩耗を低減できる。
以下の配合により、スラリーを製造した。
フェノール−ホルムアルデヒド樹脂:4.5重量部(固形分換算)
アミノ−ホルムアルデヒド樹脂:3.5重量部(固形分換算)
平均粒子径1.8μmの炭酸カルシウム:16.5重量部
平均粒子径12μm水酸化アルミニウム:75重量部
シランカップリング剤であるグリシドキシプロピルトリメトキシシシラン(SH−6040:東レ・ダウコーニング株式会社製):0.5重量部
上記のスラリーを、50g/m2のガラス繊維不織布に、数1で定義するスラリー固形分含有率が1200%となるように含浸して、プリプレグを得た。このプリプレグをコア層とした。
坪量120g/m2の無地柄の化粧紙に、メラミン−ホルムアルデヒド樹脂を主成分とする樹脂液を数2で定義する含浸率が100%となるように含浸してメラミン樹脂含浸化粧紙を得た。
図1に示すように、下から順に、メラミン樹脂含浸化粧紙1を1枚、プリプレグ2を5枚、メラミン樹脂含浸化粧紙1を1枚積層して、フラット仕上げプレートを用いて140℃、100kg/cm2、90分間の条件で熱圧成形して不燃化粧板3を得た。

スラリーに水酸化アルミニウムを配合しなかったこと以外は前記実施例1と同様にして不燃化粧板を製造した。
(比較例3)
スラリーにフェノールーホルムアルデヒド樹脂を配合せず、アミノ−ホルムアルデヒド樹脂の配合量を8重量部(固形分換算)としたこと以外は前記実施例1と同様にして不燃化粧板を製造した。
(比較例4)
スラリーにアミノーホルムアルデヒド樹脂を配合せず、フェノールーホルムアルデヒド樹脂の配合量を8重量部(固形分換算)としたこと以外は前記実施例1と同様にして不燃化粧板を製造した。
(不燃化粧板の評価)
各実施例及び比較例で製造した不燃化粧板を以下の方法で評価した。
(i)不燃性の評価
ISO5660に準拠した、コーンカロリーメーターによる発熱性試験を行い、以下の基準で評価した。
○:10分間の試験において、総発熱量が8MJ/m2以下であり、最高発熱速度が10秒以上継続して200kW/m2を超えておらず、試験後の試験体において裏面まで貫通する割れ、ひび等がない
×:◎又は○の項で挙げられている要件を一つでも充たさない
(ii)耐熱密着性の評価
200℃に保持した熱体を10分間化粧板表面に接触させ、以下の基準で評価した。
○:5分以上10分未満で、層間の剥離、膨れ、ひび割れしたもの
△:30秒以上5分未満で層間の剥離、膨れ、ひび割れしたもの
×:30秒以内に著しい剥離、膨れ、ひび割れしたもの
(iii)強度の評価
落下させる高さを徐々に上げながら、不燃化粧板の表面に28gの鋼球を落とし、以下の基準で評価した。
○:亀裂が入ったとき落下高さが700mm以上800mm未満
△:亀裂が入ったとき落下高さが600mm以上700mm未満
×:亀裂が入ったとき落下高さが600mm未満
(iv)含浸適正の評価
以下の基準で、各実施例又は比較例で用いたスラリーの含浸適正を評価した。
○:目的の含浸作業が可能であるが、連続的な含浸を行う場合は定期的にスラリー粘度などの調整が必要であった
△:目的の含浸作業が可能であるが、増粘など経時的な変動要因の影響が大きく連続的な作業は不可能であった
×:凝集して、含浸量をコントロールできなかった
(v)表面平滑性の評価
不燃化粧板表面の「ゆず膚」の程度を評価した。測定はBYK Gardner社製、ウェーブスキャンDOI(オレンジピール/写像鮮明性測定器)を用い、化粧板表面を3回測定した。Longwave値とWc値のそれぞれの平均値を下記表2に示す基準に基づき、評価した。なお、Longwave値、Wc値は値が低いほど平滑性が優れることを示す。

- スラリーが無機繊維基材に含浸されたプリプレグからなるコア層と、
化粧層と、

前記スラリーは、(a)フェノール−ホルムアルデヒド樹脂及びアミノ−ホルムアルデヒド樹脂を含む有機樹脂成分、(b)炭酸塩、シリカ、タルク、及びフライアッシュからなる群から選ばれる1種以上、及び(c)金属水酸化物を含み、
前記スラリーにおいて、前記アミノ−ホルムアルデヒド樹脂の固形分換算の配合量は、前記フェノール−ホルムアルデヒド樹脂の固形分1重量部に対して、0.1〜5重量部であり、
前記(b)成分及び前記(c)成分の固形分換算の合計配合量は、前記(a)成分の固形分1重量部に対して、4〜19重量部であり、
