【発明の属する技術分野】
本発明は、プラスチック基材フィルムにハードコート層を有するハードコートフィルムに関する。さらに詳しくは、本発明は、耐擦傷性に優れると同時にひび割れ防止性、接着性およびプラスチック基材フィルムの変形等の影響の防止性に優れたハードコートフィルムに関する。本発明は、CRT、LCD、PDPなどのディスプレイの表面や家電製品などのタッチパネルの表面保護フィルムに好適である。

【従来の技術】
近年、プラスチック製品が、加工性、軽量化の観点でガラス製品と置き換わりつつあるが、これらプラスチック製品の表面は傷つきやすいため、耐擦傷性を付与する目的でハードコートフィルムを貼合して用いる場合が多い。また、従来のガラス製品に対しても、飛散防止のためにプラスチックフィルムを貼合する場合が増えているが、硬度不足のため、その表面にハードコートを形成することが広く行われている。

従来のハードコートフィルムは、通常、熱硬化型樹脂、あるいは紫外線硬化型樹脂等の電離放射線硬化型樹脂をプラスチック基材フィルム上に直接、或いは1μm程度のプライマー層を介して3〜15μm程度の薄い塗膜を形成して製造している。

【発明が解決しようとする課題】
しかしながら、前記従来のハードコートフィルムは、そのハードコート層の硬度が十分なものであっても、その塗膜厚みが薄いことに起因して、下地のプラスチック基材フィルムが変形した場合に、それに応じてハードコート層も変形し、ハードコートフィルム全体としての硬度は低下してしまい、十分に満足できるものではなかった。例えば、プラスチック基材フィルムとして広く利用されているポリエチレンテレフタレートフィルム上に、紫外線硬化型塗料を上記の厚みで塗工したハードコートフィルムにおいては、鉛筆硬度で3Hレベルが一般的であり、ガラスの鉛筆硬度である9Hには全く及ばないものである。

一方、ハードコート層の厚みを通常の3〜15μmよりも単に厚くすれば、得られたハードコートフィルムの硬度は向上するが、ハードコート層の割れや剥がれが生じやすくなると同時に硬化収縮によるハードコートフィルムのカールが大きくなるという問題がある。このため従来の技術では、実用上使用できる良好な特性を有するハードコートフィルムを得ることは困難であった。

本発明は、プラスチック基材フィルムを使用したハードコートフィルムにおいて、前記した問題点を解決し、ハードコートフィルムにおける、ハードコート層の割れや剥がれを効果的に防止し、且つ、プラスチック基材フィルムの変形によるハードコートフィルムの硬度低下を抑制して、ガラスの硬度に近づけた4H〜8Hの鉛筆硬度の範囲を有するハードコートフィルムを提供することを目的とする。

【課題を解決するための手段】
本発明は、請求項1のように、プラスチック基材フィルムの少なくとも一方の面に、厚み3〜50μmの1層もしくは多層からなる緩衝層を設け、さらに該緩衝層上に厚み3〜15μmのハードコート層を形成してなるハードコートフィルムであって、前記プラスチック基材フィルム、緩衝層及びハードコート層の各々の鉛筆硬度は、この順序で増大した値を有し、これによりハードコートフィルム全体としての鉛筆硬度4H〜8Hを有し、前記緩衝層の形成用材料がウレタンアクリレートであり、前記プラスチック基材フィルムがポリエチレンテレフタレートフィルムであり、前記緩衝層の厚みが前記ハードコート層の厚みより厚いハードコートフィルムにより、上記目的を達成するものである。

本発明において、「鉛筆硬度」とは、JISK5400に準じた鉛筆硬度試験によって得られる値であり、被測定材料の硬度を表わす。該鉛筆硬度試験は、鉛筆硬度試験の測定操作を5回繰り返して行ない、測定のうち1回も傷等の外観異常が認められなかった場合に、その試験時に使用した鉛筆の硬度を鉛筆硬度とするものである。例えば、3Hの鉛筆を用いて、5回の試験操作を行い、1回でも外観異常が生じなければ、その材料の鉛筆硬度は少なくとも3Hである。

鉛筆硬度は単層のものだけでなく、積層体においても積層体表面において単層のものと同様に測定することができる。

特に本発明における「層の鉛筆硬度」は、ハードコートフィルムに用いるプラスチック基材フィルム、例えば100μm以上のポリエチレンテレフタレートフィルム上に層形成用材料にて形成した膜をサンプルとして用い、前記鉛筆硬度試験によって求めた鉛筆硬度である。この場合、該層形成用材料にて形成した膜は乾燥膜厚を一定、例えば約5μmにして鉛筆硬度をもとめると更に良い。

【発明の実施の形態】
以下本発明の実施の形態の例を図面を参照して詳細に説明する。

本発明のハードコートフィルム9の基本的な層構成を図1に示す。図1において、1はプラスチック基材フィルム、2はプラスチック基材フィルム1上に設けられた緩衝層、3は緩衝層上2に設けられたハードコート層である。

本発明のハードコートフィルムは、プラスチック基材フィルム1上の少なくとも一方の面にコーティング処理によりハード性能が付与されたものである。すなわち、プラスチック基材フィルム1上の少なくとも一方の面に、プラスチック基材フィルム1の変形に応じたハードコート層の変形を緩衝する作用を有する厚み3〜50μmの緩衝層2を設け、さらにその上に厚み3〜15μmのハードコート層3を形成し、且つプラスチック基材フィルム1の鉛筆硬度、緩衝層2の鉛筆硬度、ハードコート層3の鉛筆硬度を順次増大させることにより、プラスチック材料では従来達成することができなかった鉛筆硬度4H〜8H以下のハードコートフィルム9を実現した。このように、各形成層の鉛筆硬度を順次増大させることによって、フィルム全体としてガラス硬度に匹敵する硬度が発現し、しかも耐割れ性や耐剥がれ性にもすぐれたフィルムが得られることは予想外のことである。

又、前記ハードコートフィルムにおいて、プラスチック基材フィルム1の鉛筆硬度、緩衝層2の鉛筆硬度、ハードコート層3の鉛筆硬度を順次増大させていくことにより、製造過程における中間的な積層体についても、積層体としての鉛筆硬度が順次増大することもわかっている。

本発明においては、該ハードコートフィルム9におけるプラスチック基材フィルム1のハードコート層3側とは反対側に、ハードコートフィルムを被対象物に貼付させるための接着剤からなる接着剤層4を設けてもよい。又、図2に示すように、緩衝層2とプラスチック基材フィルム1の間に、接着性を向上させるため0.1〜3μm程度のプライマー層8を設けてもよい。

図4は本発明のハードコートフィルムのさらに別の層構成例を示すものであり、ハードコートフィルムに反射防止効果を与えるために、図1のハードコートフィルムのハードコート層3上にさらに反射防止層6を設けたハードコートフィルム11の一例を示す。該反射防止層6中において高屈折率の金属酸化物の超微粒子層7をハードコート層3に近接させて偏在させると、反射防止層6は、表面側が低屈折率、超微粒子層7部分が高屈折率となるので、反射防止効果を発揮するため好適である。

プラスチック基材フィルムとしては、どのようなプラスチックフィルムでも用いることができ、例えば、ポリエチレンテレフタレートフィルムが好適に用いられる。ハードコートフィルムが貼付される被貼付対象物の表面の視認性が要求される場合には、透明プラスチック基材フィルムが使用される。このようなプラスチック基材フィルムは、通常4B〜HBの範囲の鉛筆硬度を有するが、これに限ったわけでなく、どのような鉛筆硬度のものでも使用することができる。

緩衝層の厚みは3〜50μmとすることが好ましく、さらに好ましくは、3〜30μmである。緩衝層の厚みが3μm未満だとプラスチック基材フィルムの変形に応じたハードコート層の変形を緩衝する作用が十分でなく、しかも鉛筆硬度が向上せず、また50μmを超えると鉛筆硬度は向上するが割れや剥がれが生じ好ましくない。緩衝層の厚みをハードコート層の厚みよりも厚くすることが、プラスチック基材フィルムの変形の影響を抑制し、且つハードコートフィルムの硬度を高める上で好ましい。

緩衝層の鉛筆硬度はプラスチック基材フィルムの鉛筆硬度(4B〜HB)とハードコート層の鉛筆硬度(3H〜5H)の中間の鉛筆硬度範囲とすることが、基材フィルムの変形による影響を緩衝し、ハードコート層の鉛筆硬度の低下を抑制し、またひび割れや剥離を抑制するために好ましい。

緩衝層形成用材料には、電離放射線硬化型樹脂、熱硬化型樹脂、熱可塑性樹脂、エンジニアプラスチック等を挙げることができる。電離放射線硬化型樹脂はプラスチック基材フィルムへの膜形成が容易で鉛筆硬度を所望の値に容易に高めることができるので好ましい。

緩衝層形成材料に着色剤を添加することによって、ハードコート層の硬度を低下させることなく、ハードコートフィルムの透過率を調節することができる。特に、ディスプレイ用途の場合、コントラストを向上させることができるので好ましい。着色剤には通常の染料、顔料を用いることができ、2種類以上の着色剤を混合し色相を調整して用いることもできる。例えば有機顔料としては、カーボンブラック、フタロシアニン系顔料、インダンスレンブルー系顔料、キナクリドン系顔料、ウォッチング系顔料、パーマネント系顔料、アンスラキノン系顔料、ベリレン系顔料、縮合アゾ系顔料などがある。

緩衝層の屈折率を、ハードコート層とプラスチック基材フィルムの屈折率の中間にすると、ハードコート層とプラスチック基材フィルムの屈折率差で生じる干渉縞が防止できるので、このようなハードコートフィルムをディスプレイ表面に用いた場合、外観品質が向上するので好ましい。

ハードコート層の厚みは、3〜15μmとすることが好ましく、さらに好ましくは3〜10μmが望ましい。緩衝層の厚みが3μm未満だとハードコートフィルムとして鉛筆硬度が十分なものとならず、また15μmを超えると、鉛筆硬度は向上するが割れや剥がれが生じ好ましくない。ハードコートフィルムに対して高い鉛筆硬度を付与するためには、ハードコート層の鉛筆硬度は3H〜5Hとすることが望ましい。

ハードコート層形成用材料には、電離放射線硬化型樹脂、熱硬化型樹脂、熱可塑性樹脂、エンジニアプラスチック等を挙げることができる。電離放射線硬化型樹脂はプラスチック基材フィルムへの膜形成が容易で鉛筆硬度を所望の値に容易に高めることができるので好ましい。

前記ハードコート層、あるいは前記緩衝層に用いることのできる前記電離放射線硬化型樹脂には次のものが挙げられる。

電離放射線硬化型樹脂には、好ましくはアクリレート系官能基を持つもの、さらに好ましくは、ポリエステルアクリレート、或いはウレタンアクリレートである。前記ポリエステルアクリレートは、好ましくは、ポリエステル系ポリオールのオリゴマーのアクリレート又はメタアクリレート(本明細書においては以下アクリレート及び/又はメタアクリレートを単に(メタ)アクリレートと記載する)あるいはその混合物から構成される。また、前記ウレタンアクリレートは、ポリオール化合物をジイソシアネート化合物からなるオリゴマーをアクリレート化したものから構成される。

可撓性をもつハードコートフィルムを得るには、ウレタンアクリレート60〜90重量部に対して、ポリエステルアクリレート40〜10重量部を配合することが好ましく、この方法により、高硬度と可撓性を両立したハードコートフィルムが得られる。

そして、塗工液には、光沢を調整するとともに、(離型性ではなく)表面の滑りを付与する目的で二次粒径が20μm以下、さらに好ましくは0.1〜15μmの範囲の無機微粒子を、樹脂成分100重量部に対して、0.3〜3重量部加えることが好ましい。0.3重量部以下では目的とする滑性を与えることができず、3重量部以上では鉛筆硬度を低下することがある。

ハードコート層或いは緩衝層の塗工の方法は、ロールコート、グラビアコート、バーコート、押出しコートなどの方法を用いることができ、塗工組成物の特性、塗工量に応じて従来より公知の方法で行いハードコート層を形成することができる。

反射防止層は、ハードコート層の表面に以下のような膜を形成する方法が挙げられる。

【実施例】
以下本発明の実施例に基づいて本発明を更に詳細に説明する。

〔実施例1〕
透明プラスチック基材フィルムとして、188μm厚の易接着ポリエチレンテレフタレートフィルム(A4350:商品名、東洋紡(株)製)を用い、その上に緩衝層としてウレタンアクリレート(紫光UV−6300B:商品名、日本合成(株)製)をドライ厚みで約20μm塗工し、加速電圧175KV、照射線量3Mradの電子線で硬化させ、約20μmの緩衝層を得た。

次に、ハードコート層として、電離放射線硬化型樹脂(PETD−31:商品名、大日精化(株)製)をドライ厚みで約6μmとなるように塗工し、加速電圧175KV、照射線量10Mradの電子線で硬化させ、約6μmのハードコート層を得た。

〔実施例2〕
前記実施例1で得られたハードコートフィルムにおけるハードコート層に反射防止層としてITOを27nm、SiO224nm、ITOを75nm、SiO292nmをスパッタリング法にて形成することによって反射防止フィルムを得た。

〔実施例3〕
前記実施例1のハードコートフィルム中の緩衝層において、カーボンブラック(スペシャルブラック250、デグサ製)8.2部、フタロシアニンブルー(シアニンブルー−CP−1、大日精化製)4.4部、キナクリドン(ホスタパームピンクE02、クラリアント製)の混合物からなる着色剤をウレタンアクリレート100重量部に対し、3重量部添加した他は前記実施例1と同様にして、全光線透過率65%のハードコートフィルムを得た。

〔実施例4〕
表面にアクリルメラミン樹脂により処理された厚み50μmのポリエチレンテレフタレートフィルム(MC−19:商品名、麗光(株)製)の一方の面にZrO2微粒子コーティング液No.1275(ZrO2微粒子15重量部に対しバインダー3重量部よりなるコーティング液:住友大阪セメント(株)製)を乾燥厚みで57nmになるように塗工した。更に、その上にハードコート層として前記に示したハードコート剤を乾燥厚みで約6μmとなるように塗工して、加速電圧11175KV、照射線量5Mradの電子線で硬化させ、転写フィルムを得た。

一方、透明プラスチック基材フィルムとして188μm厚の易接着ポリエチレンテレフタレートフィルム(A4350:商品名、東洋紡(株)製)を用い、その上に緩衝層としてウレタンアクリレート(紫光UV−6300B:商品名、日本合成(株)製)をドライ厚みで約20μm塗工し、未硬化の状態で、先に得られた転写フィルムのハードコート層面とラミネートしたのち、加速電圧200KV、照射線量10Mradの電子線で硬化させた。

次いで、硬化したラミネート物から、剥離フィルムとして使用した前記表面にアクリルメラミン樹脂により処理された厚み50μmのポリエチレンテレフタレートフィルム(MC−19:商品名、麗光(株)製)を剥離することによって、微粒子で反射防止層が1層形成されたハードコートフィルムを得た。さらにその上に反射防止層としてITOを105nm、SiO2を85nmをスパッタリング法にて形成することによって反射防止フィルムを得た。
