【発明の属する技術分野】
本発明はプラズマディスプレイから漏洩する電磁波を遮断する機能などを有するシールド材、該シールド材の製造方法及び該シールド材を備えたプラズマディスプレイ装置に関する。

【従来の技術】
近年、自発光で見やすく、視野角が広く、大画面化が可能であり、駆動スピードが速いことなどを特徴とするPDP(プラズマディスプレイパネル)はマルチメディアディスプレイ機器などに急速にその用途を拡大している。
PDPは気体放電を利用した表示デバイスであり、管内に封入されている気体を放電によって励起し、紫外領域から近赤外領域に至る広い波長範囲の線スペクトルを発生する。PDPの管内には蛍光体が配置されており、この蛍光体は紫外領域の線スぺクトルで励起されて可視領域の光を発生する。また、近赤外領域の線スペクトルの一部はPDPの表面ガラスから管外に放出される。

この近赤外領域の波長はリモートコントロール装置及び光通信などで使用される波長(800nm〜1000nm)に近く、これらの機器をPDPの近傍で動作させた場合、誤動作を起こすおそれがあるので、PDPからの近赤外線の漏洩を防止する必要がある。
また,PDPの駆動によりマイクロ波や超低周波などの電磁波が発生し、わずかではあるが外部に漏洩する。情報機器装置などにはこれらの電磁波の漏洩の規定値が定められているので、電磁波の漏洩を規定値以下に抑える必要がある。

また、PDPは表示画面が平滑であるので、外部からの光が表示画面に入射するときに、入射光が反射し画面のコントラスト比が低下するため、外部からの入射光の反射を抑える手段を必要とする。
これらの目的で、PDPの表示画面の上方にシールド板が設置されている。
従来、透明基板上に金属層のパターンを形成するなどして、シールド板を製造していた。

【発明が解決しようとする課題】
しかしながら、透明基板上に金属層のパターンが形成されたシールド板は、金属層のパターンが金属光沢を有するため、PDPの表示画面からの出射光がシールド板で反射されて表示画面に戻ったり、外部からの入射光がシールド材で反射したりしやすい。このため、シールド板の光の透過率が下がり、表示画面の視認性が劣化しやすかった。

本発明は以上の問題点を鑑みて創作されたものであり、光の透過率が高く、かつ所望の電磁波の遮断機能などを有するシールド材、該シールド材の製造方法及び該シールド材を備えたプラズマディスプレイ装置を提供することを目的とする。

【課題を解決するための手段】
上記した課題は第1の発明である、透明基材の一方の面上に金属層のパターンを有するシールド材において、前記金属層のパターンの両面及び側面のうち、前記透明基材側の面上に微細な金属粒が形成され、かつ、その他の面上には金属酸化物が形成されており、これによって前記金属層のパターンの両面及び側面が黒化処理されていることを特徴とするシールド材により解決する。
第1の発明によれば、透明基材上に両面及び側面が黒化処理された金属層のパターンが形成されている。このシールド材をPDPのシールド材に用いた場合、金属層のパターンが存在しない開口部分では基材が透明なので透光性を有し、かつ電磁波を遮断する金属層のパターンの両面及び側面が黒化処理されているので、PDPの表示画面からの出射光及び外部からの入射光の反射を抑えることができる

すなわち、シールド材での光の反射率が低減され、光の透過率を向上させることができるので、PDPの表示画面の視認性を向上させることができる。
上記した課題は第2の発明である、金属箔の一方の面を黒化処理する工程と、前記金属箔の黒化処理された面と透明基材の一方の面とを接着剤層を介して貼り合わせする工程と、前記金属箔をパターニングし、金属層のパターンを形成する工程と、前記金属層のパターンの表面及び側面を黒化処理する工程とを有することを特徴とするシールド材の製造方法により解決する。

第2の発明によれば、透明基材の面上に金属箔の黒化処理された一方の面を貼り合わせし、金属箔をパターニングして金属層のパターンを形成し、さらに、この金属パターンの表面及び側面を黒化処理している。
すなわち、金属層のパターンの両面及び側面をすべて黒化処理することができるので、このシールド材をPDPのシールド材に使用する場合、PDPの表示画面からの出射光及び外部からの入射光の反射を抑えることができる。

また、金属箔は接着剤層を介してパターニングされる。金属箔を薬品でエッチングしてパターニングする場合、金属箔の下には耐薬品性の高い接着剤層が存在するので、薬品により接着剤層や透明基材が腐食されて透明性が劣化することがない。すなわち、シールド材の透明性を維持することができるので、シールド材によるPDPの表示画面の視認性の劣化を防止することができる。

また、好ましい形態においては、金属層のパターン上に粘着剤層を介して近赤外線吸収層などを形成する工程を有する。これによれば、高温や高湿度の雰囲気により透明基材や透明フィルムに伸縮が発生しても、金属層のパターンの表面及び側面が粘着剤層で覆われているので、金属層のパターンはこの伸縮に追従、すなわち、耐えることができる。従って、金属層のパターンの断線などを防止することができるので、シールド材の信頼性を向上させることができる。

【発明の実施の形態】
以下に、本発明の実施の形態について図を参照しながら説明する。
(第1の実施の形態)
図1は第1の実施の形態のシールド材を示す断面図である。
図1に示すように、透明基材であるガラス基板18の一方の面上の周辺部には黒枠層20が形成され、これらの面上には、透明フィルムであるPET(ポリエチレンテフレート)フィルム10が第1の粘着剤層16aを介して形成され、PETフィルム10上に接着剤層12(大日本インキ製造(株):ディックドライLX627)を介して金属層のパターンである銅層パターン14bが形成されている。この銅層パターン14bはPETフィルム10の周辺部を含んで形成され、かつ両面及び側面すべて黒化処理されている。

ここで、銅層パターン14bの膜厚が4〜13μm、幅が5〜30μm、最適値として10μm及びピッチが100〜500μm、好適範囲として200〜400μmで形成されていることが好ましい。
また、この銅層パターン14bは、銅層パターン14bが形成されている面からみて、PETフィルム10の水平の軸に対して、25〜45°の角度で形成されていることが好ましい。

銅層パターン14b上には、第2の粘着剤層16bを介して近赤外線吸収層24(日本カーリット(株):サンインターフィルム:WFB−50)が形成されている。
さらに、近赤外線吸収層24の上には第3の粘着剤層16cを介して、第1の透光性層である第1の反射防止層26(日本油脂(株):リアルック)が形成されている。ここで、第2の粘着剤層16b、近赤外線吸収層24、第3の粘着剤層16c及び第1の反射防止層26は、周辺部の銅層パターン14bが露出するように形成され、この周辺部に露出した銅層パターン14bは接地電位に接続される。

さらに、ガラス基板18のもう一方の面上に第4の粘着剤層16dを介して第2の透光性層である第2の反射防止層22(日本油脂(株):リアルック)が形成されている。
次に、黒化処理された銅層パターン14bについて詳細に説明する。
図2は図1の銅層パターン14bを拡大した断面図である。

図2に示すように、銅層パターン14bの接着剤層12側の面には、微細な凹凸が形成され、この凹凸面には電解メッキによりこぶ状の銅粒29が形成されている。これにより、銅層パターン14bの接着剤層12側の面は金属光沢が消され、黒色を呈するようになっている。
ここで、この銅層パターン14bの接着剤層12側の面は、面の粗さRaが0.1〜3.0μmになるように形成されている。この面の粗さの単位Raは、中心線平均粗さといい、粗さ曲線からその中心線の方向に評価長さlmを抜き取り、この抜き取り部分の中心線をX軸、縦倍率の方向をY軸とし、粗さ曲線をY=f(x)で表したとき、次の式によって求められる値をμmで表した値である。

また、銅層パターン14bの第2の粘着剤層16b側の面及び側面は薬品に浸漬することにより金属が黒色を呈するようになる化成処理が行われており、この化成処理により金属酸化物である銅酸化物31が形成され、金属光沢が消され、黒色を呈するようになっている。

なお、本実施の形態でいう黒色とは、真黒以外の、例えば、黒っぽい茶色や黒っぽい緑色なども含み、光を反射しにくい色のことを示す。
このように、銅層パターン14bの両面及び側面、すなわち、すべての表面が黒化処理され、黒色を呈するようになっている。また、銅層パターン14bの接着剤層12側の面には光の反射を抑えることができる微細な凹凸が形成されている。

本実施の形態のシールド材28は、PDPの表示画面から放出される電磁波を遮断するシールド材として使用することができる。すなわち、周辺部に露出している銅層パターン14bは内部の銅層パターン14bと接続され、かつPDPの筐体の接地端子に接続され、第1の反射防止層26側がPDPの表示画面側及び第2の反射防止層22側がPDPを操作する人側になるようにPDPの筐体に設置される。この銅層パターン14bは良導体の金属層のパターンであるので、PDPの表示画面から放出されるマイクロ波や超低周波などの電磁波を遮断することができる。

第1の実施の形態のシールド材28によれば、透明なガラス基板18の一方の面上に両面及び側面が黒化処理された銅層パターン14bが形成されているので、PDPの表示画面からの出射光及び外部からの入射光の反射を抑えることができる。また、この銅層パターン14bの接着剤層12側、すなわち、PDPを操作する人側の面の粗さRaが0.1〜3.0μmの範囲になるように形成されているので、外部からの入射光の反射をさらに抑えることができる。

従って、PDPの表示画面の視認性を向上させることができる。
また、近赤外線吸収層24を有しており、PDPの表示画面から放出される近赤外線が近赤外線吸収層24で吸収されるので、PDPの近傍で使用されるリモートコントロール装置や光通信機器などの誤動作を防止することができる。
また、PDP側に第1の反射防止層26及びPDPを操作する人側に第2の反射防止層22が形成されている。これらの反射防止層は、例えば、偏光フィルムの表面に反射防止の機能を有する無機の誘電体薄膜がコーティングされ、反射光が互いに干渉するように設計されているので、可視光線のほぼ全域にわたって反射率を大幅に低減することができる。これにより、PDPの表示画面からの出射光及び外部からの入射光のシールド材28での反射率を低下させることができるので、さらにPDPの表示画面の視認性を向上させることができる。

また、さらに光の反射を抑え、視認性を向上させたい場合、銅層パターン14bが接着剤層12側に近づくにつれ、パターン幅が広くなる形状、いわゆる順テーパー形状になるように形成すればよい。これにより、外部からの入射光が銅層パターン14bの側面で反射することがなくなるので、外部からの入射光の反射をさらに抑えることができる。

なお、第1の反射防止層26及び第2の反射防止層22の代わりに、偏光フィルムの表面に微細な凹凸を有するハードコート層が形成されたアンチグレア層を用いてもよい。このアンチグレア層は表面に微細な凹凸が形成されているので、外部からの光を多方向に散乱させることができる。従って、アンチグレア層は直接外部の光が眼に入らない、すなわち、防眩機能を有する。さらに、このアンチグレア層はニュートンリングのような光干渉を除去することができる。

また、第1の反射防止層26及び第2の反射防止層22の代わりに、反射防止機能とこの防眩機能との両方の機能を有する層を用いてもよい。
また、第1の反射防止層26及び第2の反射防止層22の代わりに、保護機能を与える目的で、PETフィルムなどの反射防止機能をもたない単なるフィルムを用いてもよい。

また、PDP側の第1の反射防止層26を省略した構造にしてもよい。
また、黒枠層20は、ガラス基板18の第1の粘着剤層16a側の周辺部に形成されているが、ガラス基板18の第4の粘着剤層16d側の周辺部に形成されている構造にしてもよい。この場合、黒枠層20はガラス基板のPDP側の面に形成した方がPDPを操作する人側から見て、必要以上に目立たず、画面に高級感をもたせることができるので好ましい。

また、本実施の形態では第1の反射防止層26側がPDP側及び第2の反射防止層22側が操作する人側になるようにPDPの筐体に設置されるが、この逆に、第1の反射防止層26側が操作する人側及び第2の反射防止層22側がPDP側になるように設置してもよい。
次に、第1の実施の形態のシールド材28の製造方法について説明する。

図3(a)〜(d)は第1の実施の形態のシールド材28の製造方法を工程順に示す断面図である。
まず、膜厚が10μmの電解銅箔を用意し、電解銅箔の光沢面をピロリン酸銅水溶液:ピロリン酸カリウム水溶液:アンモニア水溶液の比率が100g/l:300g/l:2mlの混合液に浸漬し、電流密度5A/dm2 の条件下で10秒間、電解メッキを行うことにより、黒化処理する。

これにより、上記の図2での説明のように、電解銅箔の光沢面には大きな凹凸が少ないため、こぶ状の銅粒29が光沢面の全体に形成され、ムラのない黒色を呈するようになる。その後、図3(a)に示すように、透明フィルムであるPETフィルム10を用意し、接着剤層12(大日本インキ製造(株):ディックドライX627)をロールコータなどにより6g/m2 の条件下で、PETフィルム10の一方の面に塗布する。

次に、PETフィルム10上に塗布された接着剤層12上に、電解銅箔14の電解メッキで黒化処理された面が接着剤層12側になるように配置し、80℃、20秒の条件でベークし、その後、5Kg/m2 の条件下で加圧し、貼り合わせする。このとき、電解銅箔14のもう一方の面、すなわち、つや消し面が表面に現れるようになる。

次に、図3(b)に示すように、一方の面の周辺部のみに黒枠層20が予め印刷されたガラス基板18を用意し、ガラス基板18の黒枠層20が形成された面とPETフィルム10のもう一方の面とを第1の粘着剤層16aを介して貼り合わせする。
次に、電解銅箔14上にレジスト膜(東京応化工業(株):TLCR−P8008)をスピンコータにて、1500rpm、1分の条件下で塗布し、90℃で20分間、レジスト膜をベークする。

次に、120mj/cm2 の条件下で露光し、25℃の0.8%KOH水溶液で、1分間現像し、レジスト膜のパターンを形成する。
次に、このレジスト膜をマスクにして、40℃の塩化第二鉄水溶液に3分間、浸漬させ、電解銅箔14をエッチングし、銅層パターン14aを形成する。ここで、電解銅箔14の下には耐薬品性が高く、硬化した接着剤層12が存在するので、塩化第二鉄水溶液よる接着剤層12及びPETフィルム10へのダメージを回避することができる。従って、この工程で接着剤層12及びPETフィルム10の透明性が劣化することがない。ここで、接着剤層12の代わりに粘着剤層を用いた場合は、エッチング液で粘着剤層が透明色から黄色に変色してしまうので、シールド材の透明性が劣化する。

このようにして、接着剤層12側の面のみが黒化処理された銅層パターン14aが形成される。
なお、銅層パターン14aはガラス基板18上の周辺部にも形成されるようにする。また、この銅層パターン14aは下地の接着剤層12に対して順テーパー形状になるように形成されていることが好ましい。

以上により、図3(b)に示すように、下から順に、ガラス基板18、第1の粘着剤層16a、PETフィルム10、接着剤層12及び銅層パターン14aからなる積層構造が形成される。
次に、90℃の亜塩素酸ソーダ水溶液50g/lとカセイソーダ水溶液20g/lとの混合液に、銅層パターン14aが形成されたガラス基板18を2分間浸漬させて化成処理を行う。これにより、銅層パターン14aの表面及び側面が銅酸化物になり、黒化処理される。

このようにして、図3(c)に示すように、両面及び側面、すなわち、すべての表面が黒化処理された銅層パターン14bが形成される。
次に、同じく図3(c)に示すように、銅層パターン14b上に、第2の粘着剤層16bを介して近赤外線吸収層24(日本カーリット(株):サンインターフィルムWFB−50)を周辺部の銅層パターン14bが露出するように貼り合わせて形成する。このとき、銅層パターン14bの表面及び側面は第2の粘着剤層16bに覆われた状態、すなわち、銅層パターン14bが第2の粘着剤層16bに埋め込まれた状態になる。

次に、近赤外線吸収層24上に第3の粘着剤層16cを介して第1の反射防止層26(日本油脂(株):リアルック)を周辺部の銅層パターン14bが露出するように5kg/cm2 の条件下で加圧し、貼り合わせて形成する。
次に、ガラス基板18の黒枠層20が形成されていない面上に、第4の粘着剤層16dを介して第2の反射防止層22(日本油脂(株):リアルック)を5kg/cm2 の条件下で加圧し、貼り合わせて形成する。

以上の製造方法により、第1の実施の形態のシールド材28が完成する。
第1の実施の形態のシールド材28の製造方法によれば、電解銅箔14の一方の面である光沢面を電解メッキにより黒化処理し、この電解銅箔14の黒化された面を接着剤層12側になるように、接着剤層12を介してPETフィルム10に貼り合わせする。そして、電解銅箔14をパターニングして銅層パターン14aを形成した後、さらに、この銅層パターン14aの表面及び側面を化成処理することにより、両面及び側面が黒化処理された銅層パターン14bを形成している。すなわち、銅層パターンの両面及び側面をすべて黒化処理することができるので、このシールド材28をPDPのシールド材に使用する場合、PDPの表示画面からの出射光及び外部からの入射光の反射を抑えることができる。

また、電解銅箔14はPETフィルム10上に接着剤層12を介してパターニングされる。電解銅箔14を塩化第二鉄水溶液でエッチングしてパターニングする場合、電解銅箔14の下には、耐薬品性が高く、硬化した接着剤層12が存在するので、塩化第二鉄水溶液により接着剤層12及びPETフィルム10が腐食されて、透明性が劣化することがない。すなわち、シールド材の透明性を維持することができるので、シールド材28によるPDPの表示画面の視認性の劣化を防止することができる。

また、PETフィルム10とガラス基板18とを第1の粘着剤層16aを使って貼り合わせするので、気泡を含まないシールド材28を製造することができる。
また、銅層パターン14b上に第2の粘着剤層16bを介して近赤外線吸収層24を形成しているので、高温や高湿度の雰囲気によりガラス基板18やPETフィルム10に伸縮が発生しても、銅層パター14bの表面及び側面が第2の粘着剤層16bで覆われており、銅層パターン14aはこの伸縮に耐えることができるので、銅層パターン14bの断線などを防止することができる。これにより、シールド材28の信頼性を向上させることができる。

(第2の実施の形態)
図4は第2の実施の形態のシールド材を示す断面図である。
本実施の形態が第1の実施の形態と異なる点は、ガラス基板18のPDPを操作する人側の面上に近赤外線吸収層が形成されていることにあるので、図4において、図1と同一物には同符号を付してその詳しい説明は省略する。

図4に示すように、ガラス基板18の一方の面の周辺部には黒枠層20が形成され、これらの面上に、第1の粘着剤層16aを介してPETフィルム10が形成されている。このPETフィルム10上には接着剤層12を介して銅層パターン14bが形成されている。この銅層パターン14b上に第2の粘着剤層16eを介して第1の反射防止層26aが周辺部の銅層パターン14bが露出するように形成されている。

さらに、ガラス基板18のもう一方の面上には第3の粘着剤層16fを介して近赤外線吸収層24aが形成され、近赤外線吸収層24a上には第4の接着剤層16gを介して第2の反射防止層22aが形成されている。
本実施の形態のシールド材30は第1の実施の形態と同様に、PDPの表示画面から放出される電磁波のシールド材として使用することができ、周辺部に露出している銅層パターン14bがPDPの筐体の接地端子に接続され、第1の反射防止層26a側がPDPの表示画面側及び第2の反射防止層22a側がPDPを操作する人の側になるように設置される。

このように、第2の実施の形態のシールド材30は、銅層パターン14bが形成されていないガラス基板18の面上に近赤外線吸収層24aが形成されている。なお、本実施の形態では、ガラス基板18の黒枠層20が形成された面が第1の粘着剤層16a側になるように形成したが、第3の粘着剤層16f側になるように形成してもよい。

次に、第2の実施の形態のシールド材30の製造方法を説明する。
まず、第1の実施の形態と同様な方法で、ガラス基板18上に、第1の粘着剤層16a、PETフィルム10、接着剤層12及び銅層パターン14bをこの順になるように形成する。その後、銅層パターン14b上に第2の粘着剤層16eを介して周辺部の銅層パターン14bが露出するように、第1の反射防止層26aを貼り合わせて形成する。

次に、ガラス基板18上の周辺部に黒枠層20が形成されていない面に第3の粘着剤層16fを介して近赤外線吸収層24aを貼り合わせて形成する。
次に、近赤外線吸収層24a上に第4の粘着剤層16gを介して第2の反射防止層22aを貼り合わせて形成する。
以上の製造方法により、第2の実施の形態のシールド材30が完成する。

(第3の実施の形態)
図5は第3の実施の形態のシールド材を示す断面図である。
本実施の形態が第1の実施の形態と異なる点は、ガラス基板の代わりに樹脂基板を用い、この樹脂基板に近赤外線を吸収する機能をもたせたことにあるので、図5において、図1と同一物には同符号を付して、その詳しい説明は省略する。

図5に示すように、透明基材であり、かつ近赤外線吸収機能を有する樹脂基板18aの一方の面の周辺部には黒枠層20が形成され、これらの面上には、第1の粘着剤層16aを介して、PETフィルム10が形成され、PETフィルム10上には接着剤層12を介して銅層パターン14bが形成されている。
ここで、この近赤外線吸収機能を有する樹脂基板は、樹脂基板に近赤外線吸収剤(住友化学工業(株):スミパルスHA)を練り込むことにより作製することができる。また、この銅層パターン14bはPETフィルム10上の周辺部を含んで形成され、かつ両面及び側面すべて黒化処理されている点は第1の実施の形態と同様である。

銅層パターン14b上には第2の粘着剤層16hを介して第1の透光性層であるアンチグレア層26bが形成されている。ここで、第2の粘着剤層16h及びアンチグレア層26bは接着剤層12上の周辺部に形成された銅層パターン14aが露出するように形成され、この周辺に露出した銅層パターンは接地電位に接続される。

本実施の形態のシールド材32はPDPの表示画面から放出される電磁波などを遮断するシールド材として使用することができ、周辺部が露出している銅層パターン14bがPDPの筐体の接地端子に接続され、アンチグレア層26b側がPDPの表示画面側及び反射防止層22b側がPDPを操作する人側になるようにPDPの筐体に配置される。

本実施の形態のシールド材32によれば、ガラス基板の代わりに近赤外線吸収機能を有する樹脂基板を用いている。このため、特別に近赤外線吸収層を形成する必要がないので、シールド材の構造を簡易にすることができ、かつ樹脂基板はガラス基板に比べて軽量なので、シールド材32の重さを軽くすることができる。
