Description

【発明の詳細な説明】 技術分野 本発明は、繊維状超吸収性芯（コア）および一体に取
り付けられた疎水性フェーシング層を具備する吸収性構
造物に関する。
体液を吸収するように設計された吸収性物品は、典型
的には、親水性吸収性芯および疎水性フェーシング層を
具備している。フェーシング層の機能は、体液を灯心作
用（wick）によって体から離して吸収性芯に入れること
である。フェーシング層自体は疎水性であるので、比較
的乾燥したままであり、このように吸収性物品の使用者
の皮膚と接触しているぬれた材料による不快感を解消す
るであろう。
疎水性フェーシング層と親水性吸収性芯との間の良好
な接触を与えてフェーシング層から芯への流体輸送を高
めることが望ましい。更に、低い嵩を有するが高い吸収
能力を有する吸収性芯を提供することが望ましい。更
に、吸収性芯は、ｘ方向およびｙ方向に流体の良好な灯
心作用を示すことが望ましい。
それゆえ、本発明の目的は、一体に取り付けられた疎
水性フェーシング層を有する繊維状超吸収性芯を提供す
ることにある。本発明の更に他の目的は、低い嵩を有す
るが高い吸収能力を有するこのような芯を提供すること
にある。
背景技術 ウォルターディング等に1962年12月11日に発行の米国
特許第3,067,747号明細書は、外科または生理用途のた
めの吸収性非接着バンデージを開示している。バンデー
ジは、結合された合成疎水性繊維の不織ウェブのトップ
シートを有する。吸収性ウェブは、熱可塑性繊維と混合
された綿および／またはレーヨン繊維の組み合わせであ
ってもよい。トップシートは、吸収性ウェブに熱結合し
ている。
トーマスチェフスキー等に1977年９月13日に発行の米
国特許第4,047,534号明細書は、合成熱可塑性重合体繊
維の一部分を包含する吸収性内層および熱可塑性重合体
繊維の外層を有するナーシングパッドに関する。層は、
熱および低圧でエンボスすることによって合わせてい
る。
マトーズ等に1983年８月９日に発行の米国特許第4,39
7,644号明細書は、親水性勾配を有する生理用ナプキン
用トップシートを開示している。トップシートは、２層
からなる。トップ層は、熱可塑性であり、例えば、スパ
ンボンドポリプロピレンである。いわゆる転写層は、熱
可塑性繊維40〜100％を含有する。
フォックスマンに1989年７月４日に発行の米国特許第
4,844,965号明細書は、失禁患者用吸収性デバイスに関
する。デバイスは、合成布帛のフェーシング外層および
熱可塑性繊維とセルロース繊維とのブレンドを有する布
帛のバッキング内層を有する液体浸透性吸収性部材を包
含する。合成フェーシング外層は、ブレンドされた材料
バッキング内層の熱可塑性繊維に超音波溶接している。
フォックスマンに1989年７月４日に発行の米国特許第
4,844,965号明細書は、熱可塑性物質のフェーシング外
層および熱可塑性繊維とセルロース繊維との材料ブレン
ドを有するフェーシング内層を有する吸収性部材（例え
ば、ベッドパッド）を開示している。この合成フェーシ
ング外層は、ブレンドされた材料バッキング内層の熱可
塑性繊維に超音波溶接している。パッドは、洗浄可能で
ある。
パーデルウィッツ・ジュニアー等に1989年12月12日に
発行の米国特許第4,886,697号明細書は、熱可塑性物質
含有カバーシートで覆ってもよい熱可塑性繊維と他の繊
維との混合物からなる少なくとも１層を有する材料に関
する。材料は、個別の面積で緻密化し、結局緻密化領域
内で切断している。熱可塑性繊維と他の繊維との混合物
からなる層は、追加的に、超吸収性物質を含有してもよ
い。フェーシング層は、加熱空気をウェブプラスフェー
シング層を通して引くことによって吸収性層に熱結合し
てもよい。材料は、子供のカーシートで使用するのに好
適であると開示されている。
フォックスマンに1990年７月３日に発行の米国特許第
4,939,017号明細書は、合成熱可塑性布帛100％の外層お
よびプラスチック繊維とセルロース繊維とのブレンドで
ある吸収性層を有する吸収性パッドを開示している。層
は、超音波溶接している。
発明を実施するために最良の形態 本発明の吸収性構造物は、一体に取り付けられた疎水
性フェーシング層を有する繊維状超吸収性芯からなる。
詳細には、吸収性芯は、超吸収性繊維約５％〜約95％、
および合成熱可塑性繊維約５％〜約95％を含む。疎水性
フェーシング層は、本質上、合成疎水性熱可塑性繊維か
らなる。構造物は、疎水性フェーシング用の１つのカー
ドおよび吸収性芯用の１以上のカード（約20まで）を使
用して通常のカード化機械によって形成してもよい。層
は、熱的プロセスによって一体に結合する。好ましく
は、結合は、加熱カレンダーロールによって、または超
音波シーリングを使用して行う。このことは、結合時に
吸収性構造物の嵩を有意に減少させることができるとい
う追加の利点を有する。例えば、吸収性構造物のカリパ
ー（caliper）は、熱結合プロセス時に５〜15の倍率だ
け減少できる。好ましくは、結合パターンは、加熱エン
ボシングロールを使用する場合と同様に不連続である。
繊維が結合されていない面積においては、繊維は柔軟で
あり且つ可撓性のままである。更に、結合されていない
面積においては、超吸収性繊維は、結合面積におけるよ
りも自由に流体を吸収し且つ膨潤する。
フェーシング層の合成疎水性繊維は、この種の適用の
ために技術上既知のこのような繊維のいずれであっても
よい。ポリオレフィン繊維が好ましく、ポリプロピレン
繊維が高度に好ましい。
吸収性芯の熱可塑性繊維成分は、親水性繊維または疎
水性繊維であってもよい。疎水性繊維を使用するなら
ば、それは、フェーシング層の疎水性繊維と同じである
か異なっていてもよい。
技術上既知のいかなる超吸収性繊維も、吸収性芯にお
ける超吸収性繊維として使用してもよい。超吸収性繊維
は、水溶性超吸収性重合体を水溶性フィラメントに成形
し、フィラメントを、フィラメントを繊細化し且つ部分
的に乾燥するのに有効な速度を有する一次空気流と接触
し、繊細化フィラメントを、フィラメントを繊維にフラ
グメント化するのに有効な速度を有する二次空気流と接
触することによって形成してもよい。特に好適な超吸収
性重合体は、（１）少なくとも１種のα，β−不飽和カ
ルボキシル単量体とそれと共重合可能な少なくとも１種
の単量体との共重合体と、（２）ヒドロキシルまたは複
素環式カーボネート基を含む架橋官能性を有する架橋剤
とのブレンドからなる重合体である。プロピレンカーボ
ネートまたはペンタエリトリオールとブタンジオールと
の混合物で架橋された無水マレイン酸／イソブチレン共
重合体が、高度に好ましい。
ファイバーソーブ（Fibersorb）、ペンシルベニア州
ニュートン・スクエアのアルコ・ケミカル・カンパニー
から市販されている超吸収性繊維が、ここで使用するの
に特に好ましい。これらの繊維は、ボーランド等に1989
年８月８日発行の米国特許第4,855,179号明細書により
十分に開示されている（その開示をここに参考文献とし
て編入）。疎水性繊維および超吸収性繊維に加えて、吸
収性芯は、パルプ繊維、綿繊維、レーヨンなどの追加の
吸収性繊維を更に含んでもよい。好ましい吸収性芯は、
疎水性繊維約30〜約70％および超吸収性繊維約70〜約30
％を含む。
２層の熱結合のためにエンボシングパターンを有する
カレンダーロールを使用することが有利である。好適な
エンボシングパターンの一例は、メジサン等に1988年11
月１日発行の米国特許第4,781,710号明細書に開示の種
類のウェーファー状またはダイヤモンド状パターンを有
するものである（その開示をここに参考文献として編
入）。
本発明の吸収性構造物は、非常に薄く作ることがで
き、即ち、厚さ約2mm未満、好ましくは約1mm未満、典型
的には約0.3〜約2mmを有する。けれども、吸収性構造物
は、吸収性構造物1cm2当たり0.9％サリン溶液0.05gより
も多量の吸収能力を有していてもよい。典型的には、吸
収能力は、厚さ1mmを有する構造物の場合に約0.07g/cm2
〜約0.25g/cm2の範囲内である。
好ましい吸収性構造物は、密度約0.08g/cm3〜約0.25g
/cm3を有する。
本発明の吸収性構造物は、いわゆるパンティーライナ
ーで使用するのに特に好適である。パンティーライナー
は、月経流体の分泌が少ない月経サイクルの日々に月経
流体の吸収に使用される吸収性パッドである。パンティ
ーライナーは、経血以外の膣分泌物の吸収にも常用され
る。
最新式のパンティーライナーは、典型的には、疎水性
液体浸透性トップシート、薄い吸収性芯（典型的には木
材パルプ繊維からなる）、および液体不浸透性バックシ
ート、普通ポリエチレンフィルムを具備する。液体不浸
透性バックシートの他の表面は、パンティーライナーを
着用者のパンティーの股に留めるための感圧接着剤のス
トリップまたはブロット（blot）を備えていてもよい。
普通この感圧接着剤は、剥離ライナーで汚染および不注
意の接着から保護される。剥離ライナーは、パンティー
ライナーをパンティーに接着する前に使用者によって取
り外されるべきである。パンティーライナーは、長さ12
cm〜約16cmおよび幅約3cm〜約8cmを有していてもよい。
特に望ましいパンティーライナーは、わずかにドッグボ
ーン（dog bone）形状、長さ約14cm、中央部における最
も狭い幅約4cm、および両端付近の最大の幅約7cmを有す
る。
従来技術のパンティーライナーの例は、オズボーンII
Iに1988年４月19日発行の米国特許第4,738,676号明細書
に開示されている（その開示をここに参考文献として編
入）。
本発明の吸収性構造物は、通常のパンティーライナー
の疎水性トップシートおよび吸収性芯に取って代わる。
吸収性構造物に液体不浸透性バックシートを設けること
が望ましい。このバックシートは、ポリエチレンまたは
ポリプロピレンの好適なフィルムであってもよい。バッ
クシートは、吸収性構造物に熱結合するか接着的に結合
することができる。接着剤結合の場合には、好ましい接
着剤パターンは、螺旋スプレーまたは溶融吹込（「エン
ゼルヘア（angel hair）」）パターンである。
吸収性構造物をその周辺の回りでシールして超吸収性
繊維が着用者の皮膚と接触するのを防止することが望ま
しい。熱エンボシングは、本発明の吸収性構造物の周辺
をシールするのに好適な方法である。
好ましい態様の詳細な説明 下記の３つの不織ウェブを不織カード化ライン上で製
造する。坪量約１オンス／平方ヤード（約30g/m2）を有
するポリプロピレンウェブおよびポリプロピレン繊維と
ファイバーソーブ超吸収性繊維との50/50ブレンドの２
つの不織ウェブ〔各々は坪量約１オンス／平方ヤード
（約30g/m2）を有する〕。すべてのポリプロピレン層が
トップ層であるように、３つのウェブを合わせる。合わ
されたウェブは、厚さ約1/2インチ（約12mm）を有す
る。次いで、合わされたウェブを約25〜30フィート／分
（約7.5〜9m/分）のウェブ速度で且つ140℃〜約165℃、
好ましくは約150℃〜約160℃の温度でカレンダー掛けす
る。温度は、良好な結果を維持するために、より高いウ
ェブ速度で作動する時には増大させ、より低いウェブ速
度で作動する時には減少させるべきである。カレンダー
圧力は、約160ポンド／線形インチ（約29kg/線形cm）で
ある。カレンダーロールは、米国特許第4,781,710号明
細書に記載の種類のダイヤモンド形状のエンボシングパ
ターンを有する。得られた吸収性構造物は、カリパー約
0.8mmを有する。それは、0.9％サリン溶液の場合に約0.
12g/cm2の吸収能力を有する。吸収性構造物の適当な寸
法のストリップをポリエチレンバックシート材料と合わ
せ、通常のパンティーライナーの場合に前記した方法で
パンティー締結接着剤を設ける。得られたパンティーラ
イナーは、薄く且つ可撓性であるが、適切な吸収能力を
有する。
別の態様においては、液体不浸透性バックシートを次
の通り形成する。カレンダー掛け前に、前記不織ウェブ
を本質上熱融合性繊維、例えば、ポリエチレン繊維から
なる追加のウェブと合わせる。この底層は、その後に、
例えば、加熱カレンダーロールまたは赤外線を使用して
繊維を熱融合することによって液体不浸透性にさせる。
ポリプロピレン繊維の１層およびポリプロピレン／フ
ァイバーソーブ繊維の85/15混合物の３層を使用して、
同様の構造物を形成する。

  1. 【請求項１】繊維状超吸収性材料からなる芯、および 疎水性フェーシング層からなる吸収性構造物であって、 前記フェーシング層が前記芯に、熱的プロセスによって
    一体的に結合されてなり、 前記吸収性構造物の厚さが0.3mm〜2mmの範囲であること
    を特徴とする、吸収性構造物。
  2. 【請求項２】前記疎水性フェーシング層が、本質上合成
    疎水性熱可塑性繊維からなり、且つ、前記吸収性芯が超
    吸収性繊維５％〜95％および合成熱可塑性繊維５％〜95
    ％を含んでなる、請求項１に記載の吸収性構造物。
  3. 【請求項３】0.9％サリン溶液の場合に吸収性構造物１
    平方センチメートル当たり0.05g〜0.25gの吸収能力を有
    する、請求項２に記載の吸収性構造物。
  4. 【請求項４】前記合成疎水性熱可塑性繊維が、ポリオレ
    フィン繊維である、請求項２に記載の吸収性構造物。

    ンティーライナー。
  10. 【請求項１０】請求項６に記載の吸収性構造物および液

    パンティーライナー。
  11. 【請求項１１】繊維状超吸収性芯およびこれに一体的に
    結合した疎水性フェーシング層を具備する請求項１に記
    載の吸収性構造物を製造するにあたり、 （ａ）本質上合成疎水性熱可塑性繊維からなる不織ウェ
    ブを形成し、 （ｂ）超吸収性繊維５％〜95％および合成熱可塑性繊維
    ５％〜95％を含む１〜20の不織ウェブを形成し、 （ｃ）工程（ａ）および（ｂ）で形成された層を合わせ
    てスタックにし、 （ｄ）工程（ｃ）のスタックを厚さ0.3mm〜2mmに熱カレ
    ンダー掛けする工程、からなることを特徴とする、吸収
    性構造物の製法。
  12. 【請求項１２】エンボシングパターンを、熱カレンダー
    掛け工程（ｄ）の間に吸収性構造物に付与する、請求項
    11に記載の方法。
  13. 【請求項１３】前記超吸収性繊維がイソブチレンと無水
    マレイン酸との共重合体からなり、且つ、熱可塑性疎水
