金型キャビティに磁粉を充填し、磁粉に少なくとも1本の導線を埋め込み、導線の両端が金型キャビティから張り出してから、順次にプレス成形と熱処理を行って磁芯を得て、磁芯の外に張り出す導線を折り曲げて錫を塗布した後、前記同時焼成のインダクタを得ることを含む、ことを特徴とする一体同時焼成のインダクタの作製方法。 - 前記導線は漆により被覆されない線となる裸線であることを特徴とする請求項1に記載の作製方法。
- 前記導線は銅線であることを特徴とする請求項1又は2に記載の作製方法。
- 前記導線は長方形断面の平角導線であり、
好ましくは、前記導線の形状は、直導線又は異形導線であり、
好ましくは、前記異形導線の形状は、S形、L形、U形、W形又はE形を含み、
好ましくは、前記導線は、水平面で並んで間隔を隔てて磁粉内部に敷設されることを特徴とする請求項1~3のいずれかに記載の作製方法。 - 前記プレス方式は熱圧又は非熱圧であり、
好ましくは、前記熱圧圧力は800Mpa/cm2以上であり、さらに好ましくは2000MPa/cm2であり、
好ましくは、前記熱圧温度は90~180℃であり、
好ましくは、前記熱圧時間は5~100sであり、
好ましくは、前記熱処理はアニール処理であり、
好ましくは、前記熱処理プロセスを保護性雰囲気で行って、
好ましくは、前記保護性雰囲気に採用されるガスは、窒素ガス及び/又は不活性ガスであり、
好ましくは、前記熱処理温度は650~850℃であり、
好ましくは、前記熱処理時間は30min~50minであることを特徴とする請求項1~4のいずれかに記載の作製方法。 - 前記作製方法は、折り曲げて錫を塗布する前に、順次に磁芯を含浸・スプレーすることを含み、
好ましくは、前記含浸処理は、真空含浸であり、
好ましくは、前記スプレーに採用されるスプレー塗液は、エポキシ樹脂、ペンキ、又はパリレンを含むことを特徴とする請求項1~5のいずれかに記載の作製方法。 - 前記磁性粉末は、以下の方法により作製され、軟磁性粉末を順次に絶縁被覆、二次被覆及び造粒処して前記磁性粉末を得て、
好ましくは、前記軟磁性粉末は、2種類の異なる粒径の粉材から調合されて、ここで、大粒径の粉材のD50は6~50μmの間であり、小粒径の粉材のD50は1~6μmの間であってもよく、
好ましくは、前記粉材はFeSiCr、FeSi、FeNi、FeSiAl、カルボニル鉄粉、カルボニル鉄ニッケル粉、FeNiMo、Feベース非晶性ナノクリスタル材料、Coベース非晶性ナノクリスタル軟磁性材料又はNiベース非晶性ナノクリスタル軟磁性材料を含むことを特徴とする請求項1~6のいずれかに記載の作製方法。 - 前記絶縁被覆に採用される被覆プロセスは、リン化、酸性化、酸化又は窒化を含み、さらに好ましくは、リン化処理により軟磁性粉末を絶縁被覆し、
好ましくは、前記リン化処理は、軟磁性粉末と希釈されたリン酸を混合して撹拌し、ベーキングした後にリン化処理された軟磁性粉末を得ることを含み、
好ましくは、アセトンでリン酸を希釈し、
好ましくは、前記リン酸とアセトンとの質量比は1:(60~70)であり、
好ましくは、前記リン酸とアセトンとを1~6min混合して撹拌し、その後、5~10min静置して予備され、
好ましくは、前記軟磁性粉末と、希釈されたリン酸とを30~60min混合して撹拌し、
好ましくは、前記ベーキング温度は90~110℃であり、
好ましくは、前記ベーキング時間は1~1.5hであることを特徴とする請求項7に記載の作製方法。 - 前記二次被覆プロセスにおいて、被覆材と絶縁被覆された軟磁性粉末とを混合して撹拌することを含み、
好ましくは、前記被覆材は軟磁性粉末の2~10wt%であり、
好ましくは、前記被覆材はフェノール樹脂、エポキシ樹脂、又はシリコン樹脂を含み、
好ましくは、前記被覆材と軟磁性粉末とを40~60min混合して撹拌することを特徴とする請求項7~8のいずれかに記載の作製方法。 - 前記造粒処理は、
二次被覆された軟磁性粉末に対して造粒を行い、造粒を完成した後に順次に干し、乾燥し、冷却して、前述磁粉を得る、ことを含んで、
好ましくは、前記造粒プロセスは、40~60網目の造粒機で行われ、
好ましくは、前記干す時間は≦3hであり、
好ましくは、干した軟磁性粉末は30~50目のふるいを通過し、その後、乾燥処理を行い、
好ましくは、前記乾燥温度は50~70℃であり、
好ましくは、前記乾燥時間は0.8h~1.2hであり、
好ましくは、前記冷却プロセスは自然冷却であり、
好ましくは、冷却された軟磁性粉末は30~50目のふるいを通過し、その後、ふるいを通過した軟磁性粉末に補助材料を添加して、前記磁性粉末を得て、
好ましくは、前記補助材料は、酸化マグネシウム、潤滑粉又は離形粉を含むことを特徴とする請求項7~9のいずれかに記載の作製方法。 - 請求項1~10のいずれかに記載の作製方法により作製してなる同時焼成のインダクタであって、
磁芯と磁芯の内部に位置する少なくとも1つの導線とを含み、導線の両端が磁芯の外に張り出して、磁芯から張り出した導線の部分が折り曲げられた後、磁芯の外壁に密接することを特徴とする同時焼成のインダクタ。 - 前記導線は漆により被覆されない線となる裸線であり、
好ましくは、前記導線は銅線であり、
好ましくは、前記導線は長方形断面の平角導線であり、
好ましくは、前記導線の形状は、直導線又は異形導線であり、
