Abstract
Description
a)少なくとも1つの樹脂および繊維を提供する工程;
b)繊維を樹脂へと組み込むために樹脂および繊維を共押出または引抜成形し、管状の押出し成形品を得る工程;
c)該管状の押出し成形品を分け、多数の管状粒子を形成する工程;
d)多数の管状粒子を型内部に配置する工程;
e)多数の管状粒子を結合し、ポリマー複合材料を形成する工程、
を含む、ポリマー複合材料を調製するプロセスに関する。
該管状粒子は、0.5mm~60mmの範囲で平均長、0.0005mm~30.0mmの範囲で平均壁厚を有し、
該繊維は0.0005mm~5.0mmの範囲で平均径を有し、
該管状粒子は0.5mm~60.0mmの範囲で平均径を有し、
該管状粒子は0.005~0.300g/mlの範囲で緩いかさ密度、および0.010~0.16g/mlの範囲で成形密度を有する。

該管状粒子は、1:1~120000:1の範囲で平均径:平均壁厚の比率を有する。
熱可塑性エラストマー発泡体は、代替的にはTPCとしても公知である熱可塑性ポリエステルエラストマーであってよい。熱可塑性エラストマーは熱可塑性ゴムとしても記載されてよく、典型的には、熱可塑性特性と弾性特性の両方を有する、コポリマーのクラスまたはポリマーの物理的混合物(例えば、プラスチックとゴム)である。熱可塑性ポリエステルエラストマーの非限定的な例は、DSMによるAmitel(登録商標)およびDuPontによるHytrel(登録商標)である。
熱可塑性エラストマー(発泡体)は、代替的には、スチロールとしても公知である熱可塑性スチレンエラストマー、エチレン、プロピレン、ブタジエン、イソプレン単位を含むスチレンブロックコポリマー、またはTPSであってよい。熱可塑性スチレンエラストマーは、典型的にはA-B-Aタイプのブロック構造に基づいており、この場合Aはハード相であり、Bはエラストマーである。熱可塑性スチレンエラストマーの非限定的な例は、Kraton(登録商標)DおよびKraton(登録商標)Gである。
熱可塑性エラストマー(発泡体)は、代替的には、TPVとしても公知である熱可塑性加硫エラストマーであってよい。熱可塑性加硫エラストマーの非限定的な例は、ExxonMobilによるSantoprene(登録商標)である。
熱可塑性エラストマー(発泡体)は、代替的には、TP Aとしても公知である熱可塑性ポリアミドエラストマーであってよい。熱可塑性ポリアミドエラストマーの非限定的な例は、EvonikによるVestamid(登録商標)である。
熱可塑性エラストマー(発泡体)は、代替的には、TPOとしても公知である熱可塑性ポリオレフィンエラストマーであってよい。熱可塑性ポリオレフィンエラストマーの非限定的な例は、DowによるEngageである。
熱可塑性エラストマー発泡体(14)は、これが発泡体である限りは特に限定されない。ただし、熱可塑性エラストマー発泡体(14)は、発泡されていない熱可塑性エラストマーから典型的には形成される。一実施形態において、および以下に記載されるように、熱可塑性エラストマー発泡体(14)は、非発泡熱可塑性エラストマーの押出し中に典型的には発泡させられる。例えば、非発泡熱可塑性エラストマーは、押出機へと提供され(例えば、ペレット形態で)、次に押出プロセス中に、熱可塑性エラストマー発泡体(14)を形成するために発泡させられてよい。拡張可能なミクロスフェアを加える工程、例えばNaHCO3またはクエン酸などの発泡剤を加える工程、例えばCO2、N2またはArなどの気体を加える工程など、注入して融解物とすることによる、追加の加工工程もまた有用である。これらの工程の組み合わせも使用されてよい。本明細書において記載されるように、専門用語である「熱可塑性エラストマー」および「熱可塑性エラストマー発泡体(14)」は、種々の非限定的な実施形態において互換的に使用されてよい。
現在請求されている発明は、ポリマー複合材料(10)を調製するプロセスにも関連する。一実施形態において、ポリマー複合材料を調製するプロセスは、少なくとも以下の:
少なくとも1つの樹脂および繊維を提供する工程;
繊維を樹脂へと組み込むために樹脂および繊維を共押出または引抜成形し、管状の押出し成形品を得る工程;
該管状の押出し成形品を分け、多数の管状粒子を形成する工程;
多数の管状粒子を型内部に配置する工程;および
多数の管状粒子を結合し、ポリマー複合材料を形成する工程を含む。
Claims (44)
- 繊維が組み込まれた状態の少なくとも1つの樹脂を含む管状粒子を含むポリマー複合材料であって、
前記管状粒子が、0.5mm~60mmの範囲で平均長、0.0005mm~30.0mmの範囲で平均壁厚を有し、
前記繊維が0.0005mm~5.0mmの範囲で平均径を有する、ポリマー複合材料。 - 前記管状粒子が異方性機械的特性を示す、請求項1に記載のポリマー複合材料。
- 前記管状粒子の断面の形状が、環状、多角形状またはそれらの任意の組み合わせから選択され、前記管状粒子が中空構造を有する、請求項1または2のいずれか一項に記載のポリマー複合材料。
- 前記管状粒子が0.5mm~60.0mmの範囲で平均径を有する、請求項1~3のいずれか一項に記載のポリマー複合材料。
- 前記管状粒子が1:1~120000:1の範囲で前記平均径:前記平均壁厚の比率を有する、請求項1~4のいずれか一項に記載のポリマー複合材料。
- 前記管状粒子が、0.005~0.300g/mlの範囲で低嵩密度、0.010~0.60g/mlの範囲で成形密度を有する、請求項1~5のいずれか一項に記載のポリマー複合材料。
- 前記管状粒子が13000psi(89.6MPa)~35000psi(241MPa)の伸長弾性率を有する、請求項1~6のいずれか一項に記載のポリマー複合材料。
- 前記管状粒子が多数の箇所にて共に溶融される、請求項1~7のいずれか一項に記載のポリマー複合材料。
- 前記少なくとも1つの樹脂が発泡樹脂、非発泡樹脂またはそれらの組み合わせを含む、請求項1~8のいずれか一項に記載のポリマー複合材料。
- 前記少なくとも1つの樹脂が熱可塑性ポリマー、熱硬化性ポリマーまたはそれらの組み合わせを含む、請求項1~9のいずれか一項に記載のポリマー複合材料。
- 前記熱可塑性ポリマーが熱可塑性ポリウレタン発泡体である、請求項10に記載のポリマー複合材料。
- 前記熱可塑性ポリウレタン発泡体が、ポリエーテルポリオール、イソシアネート成分および鎖延長剤の発泡反応生成物である、請求項11に記載のポリマー複合材料。
- 前記熱可塑性ポリウレタン発泡体が、ポリエステルポリオール、イソシアネート成分および鎖延長剤の発泡反応生成物である、請求項11に記載のポリマー複合材料。
- 前記熱可塑性ポリウレタン発泡体が、ポリオレフィンポリオール、イソシアネート成分および鎖延長剤の発泡反応生成物である、請求項11に記載のポリマー複合材料。
- 前記熱可塑性ポリマーが、熱可塑性ポリエステルエラストマー(TPE)、熱可塑性スチレンエラストマー(TPS)、熱可塑性ポリアミド(TPA)、熱可塑性加硫物(TPV)、熱可塑性ポリオレフィン(TPO)またはそれらの任意の組み合わせを含む、請求項10に記載のポリマー複合材料。
- 前記熱硬化性ポリマーが、1つもしくは複数のポリエステル、1つもしくは複数のポリアミド、1つもしくは複数のエポキシ樹脂、1つもしくは複数のビニルエステル、1つもしくは複数のメラミンホルムアルデヒド、1つもしくは複数の尿素ホルムアルデヒド、1つもしくは複数のフェノール樹脂、1つもしくは複数のシリコーン、1つもしくは複数のポリウレタン、1つもしくは複数の加硫ゴム、ポリ尿素、1つもしくは複数のフェノールホルムアルデヒド、デュロプラスト、1つもしくは複数のメラミン樹脂、ベンゾオキサジン、1つもしくは複数のフラン樹脂、1つもしくは複数のシアネートエステル、チオライト、1つもしくは複数のジアリル-フタレート、またはそれらの任意の組み合わせを含む、請求項10に記載のポリマー複合材料。
- 前記繊維が、ガラス繊維、バサルト繊維、炭素繊維、熱可塑性ポリマー繊維、熱硬化性ポリマー繊維、またはそれらの任意の混合物を含む群から選択される、請求項1~16のいずれか一項に記載のポリマー複合材料。
- 前記管状粒子が、ASTM D-638の手順に従って測定した場合、13000psi(89.6MPa)~35000psi(241MPa)の範囲で伸長弾性率を有する、請求項1~17のいずれか一項に記載のポリマー複合材料。
- 前記繊維が、熱可塑性ポリエステルエラストマー(TPE)繊維、熱可塑性スチレンエラストマー(TPS)繊維、熱可塑性ポリアミド(TPA)繊維、熱可塑性加硫物(TPV)繊維、熱可塑性ポリオレフィン(TPO)繊維、またはそれらの任意の組み合わせを含む、請求項1~18のいずれか一項に記載のポリマー複合材料。
- 前記繊維が、ポリエステル繊維、ポリアミド繊維、エポキシ樹脂繊維、ビニルエステル繊維、メラミンホルムアルデヒド繊維、尿素ホルムアルデヒド繊維、フェノール樹脂繊維、シリコーン繊維、ポリウレタン繊維またはそれらの任意の組み合わせを含む、請求項1~19のいずれか一項に記載のポリマー複合材料。
- 前記樹脂および前記繊維の両方が、熱可塑性ポリマーまたは熱硬化性ポリマー、または熱可塑性ポリマーと熱可塑性ポリマーの混合物を含む、請求項1~20のいずれか一項に記載のポリマー複合材料。
- 前記ポリマー複合材料が少なくとも1つの接着剤を含む、請求項1~21のいずれか一項に記載のポリマー複合材料。
- 前記接着剤が、ポリビニルアルコール樹脂、アクリル樹脂、ビニルアセタートベースの樹脂、ポリウレタンベースの樹脂、シリコンベースの樹脂、ポリエーテルベースの樹脂、ポリアミドベースの樹脂またはそれらの任意の組み合わせを含む、請求項22のいずれか一項に記載のポリマー複合材料。
- 前記ポリマー複合材料が、ASTM D 3574試験Gの手順に従って測定した場合、少なくとも2フィート3/分(0.000943895m3/秒)の空気流量を有する、請求項1~23のいずれか一項に記載のポリマー複合材料。
- 前記ポリマー複合材料が融解再加工可能である、請求項1~24のいずれか一項に記載のポリマー複合材料。
- 請求項1~25に記載のポリマー複合材料を調製するプロセスであって、少なくとも以下の:
a)少なくとも1つの樹脂および繊維を提供する工程;
b)繊維を樹脂へと組み込むために樹脂および繊維を共押出または引抜成形し、管状の押出し成形品を得る工程;
c)前記管状の押出し成形品を分け、多数の管状粒子を形成する工程;
d)型内部に前記多数の管状粒子を配置する工程;および
e)前記多数の管状粒子を結合して、前記ポリマー複合材料を形成する工程を含む、プロセス。 - 前記結合することが、前記多数の管状粒子を蒸気過熱して共に溶融することである、請求項26に記載のプロセス。
- 前記結合することが、少なくとも1つの接着剤を加え、前記多数の管状粒子を結合することである、請求項26に記載のプロセス。
- 前記多数の管状粒子が前記ポリマー複合材料内でランダムに配向される、請求項26に記載のプロセス。
- 前記樹脂が熱可塑性ポリマー、熱硬化性ポリマーまたはそれらの任意の組み合わせを含む群から選択される、請求項26に記載のプロセス。
- 前記熱可塑性ポリマーが熱可塑性ポリウレタン発泡体である、請求項30に記載のプロセス。
- 前記熱可塑性ポリウレタン発泡体が、ポリエーテルポリオール、イソシアネート成分および鎖延長剤の発泡反応生成物である、請求項31に記載のプロセス。
- 前記熱可塑性ポリウレタン発泡体が、ポリエステルポリオール、イソシアネート成分および鎖延長剤の発泡反応生成物である、請求項31に記載のプロセス。
- 前記熱可塑性ポリウレタン発泡体が、脂肪族ポリオールおよび/またはポリオレフィンポリオール、イソシアネート成分および鎖延長剤の発泡反応生成物である、請求項31に記載のプロセス。
- 前記熱可塑性ポリマーが、熱可塑性ポリエステルエラストマー(TPE)、熱可塑性スチレンエラストマー(TPS)、熱可塑性ポリアミド(TP A)、熱可塑性加硫物(TPV)、熱可塑性ポリオレフィン(TPO)またはそれらの任意の組み合わせを含む、請求項30に記載のプロセス。
- 前記熱硬化性ポリマーが、1つもしくは複数のポリエステル、1つもしくは複数のポリアミド、1つもしくは複数のエポキシ樹脂、1つもしくは複数のビニルエステル、1つもしくは複数のメラミンホルムアルデヒド、1つもしくは複数の尿素ホルムアルデヒド、1つもしくは複数のフェノール樹脂、1つもしくは複数のシリコーン、1つもしくは複数のポリウレタン、1つもしくは複数の加硫ゴム、ポリ尿素、1つもしくは複数のフェノールホルムアルデヒド、デュロプラスト、1つもしくは複数のメラミン樹脂、ベンゾオキサジン、1つもしくは複数のフラン樹脂、1つもしくは複数のシアネートエステル、チオライト、1つもしくは複数のジアリル-フタレート、またはそれらの任意の組み合わせを含む、請求項30に記載のプロセス。
- 前記繊維がガラス繊維、炭素繊維、熱可塑性ポリマー繊維、熱硬化性ポリマー繊維またはそれらの任意の混合物を含む群から選択される、請求項26に記載のプロセス。
- 前記繊維が熱可塑性ポリエステルエラストマー(TPE)繊維、熱可塑性スチレンエラストマー(TPS)繊維、熱可塑性ポリアミド(TPA)繊維、熱可塑性加硫物(TPV)繊維、熱可塑性ポリオレフィン(TPO)繊維、またはそれらの任意の組み合わせを含む、請求項26に記載のプロセス。
- 前記繊維がポリエステル繊維、ポリアミド繊維、エポキシ樹脂繊維、ビニルエステル繊維、メラミンホルムアルデヒド繊維、尿素ホルムアルデヒド繊維、フェノール樹脂繊維、シリコーン繊維、ポリウレタン繊維またはそれらの任意の組み合わせを含む、請求項26に記載のプロセス。
- 請求項1~25に記載または緩衝材として請求項26~39に記載のプロセスにより得られるポリマー複合材料の使用。
- 前記緩衝材が緩衝物品へと形成される、請求項40に記載の使用。
- 前記緩衝物品が靴ソール、家具用クッション、ベッドのマットレス、自動車のシートクッション、フローリング基板、屋外歩行面/走行面、マットおよびパッドの群から選択される、請求項41に記載の使用。
- 繊維が組み込まれた状態の少なくとも1つの樹脂を含む管状粒子を含むポリマー複合材料を含む緩衝物品であって;
前記管状粒子が、0.5mm~60mmの範囲で長さ、0.5mm~60.0mmの範囲で平均径、0.0005mm~5.0mmの範囲で平均壁厚を有し;
前記繊維が、0.0005mm~5.0mmの範囲で平均径を有し;
前記繊維が、樹脂を用いて互いに分離され、一方向に配向されて互いに位置を調整され、前記管状粒子がランダムに配向されかつ共に溶融される、緩衝物品。 - 前記緩衝物品が、靴ソール、家具用クッション、ベッドのマットレス、自動車のシートクッション、フローリング基板、屋外歩行面/走行面、マットおよびパッドの群から選択される、請求項43に記載の緩衝物品。
