Description
研削比=被削材が削られた量(研削量)/砥石の摩耗量 (A)
(1)砥粒の硬度が高くなると研削量が増えるため研削比は高くなる。
(2)強度または靱性が高くなると砥粒が破断する量が少なくなるため研削比は高くなる。
(3)砥粒の樹脂親和性が高くなると砥粒が砥石から脱粒しづらくなるため研削比は高くなる。
[2]前記アルカリ土類金属化合物は、前記アルカリ土類金属化合物を含む溶液または分散液として前記アルミナ原料に塗布される[1]に記載のアルミナ焼結体の製造方法。
[3]前記アルミナ原料100質量部に対して塗布される前記アルカリ土類金属化合物の量は、酸化物換算で、0.05質量部以上5.0質量部以下である[1]または[2]に記載のアルミナ焼結体の製造方法。

図1は、本発明の第1実施形態のアルミナ焼結体の製造方法の一例を示すフロー図である。この製造方法においては、アルミナ粉末からアルミナ成形体を作製する成形工程A1と、成形工程A1で得られたアルミナ成形体を熱処理する第1熱処理工程A2と、第1熱処理工程A2で得られたアルミナ焼結体(ここでは以下、生成物としてのアルミナ焼結体と区別するためにアルミナ焼結体原料とする)の表面にアルカリ土類金属化合物を塗布する塗布工程A3と、アルカリ土類金属化合物が塗布されたアルミナ焼結体原料を熱処理する第2熱処理工程A4とを含む。なお、この製造方法の一例においては、アルミナ成形体を予め準備できる場合は成形工程A1を行わなくてもよく、アルミナ焼結体原料を予め準備できる場合は成形工程A1及び第1熱処理工程A2を行わなくてもよい。また、アルミナ焼結体の硬度を十分に確保するためには、この製造方法において、ケイ素またはケイ素を含む化合物を添加する工程は含まれないことが好ましい。
成形工程A1で用いられるアルミナ粉末におけるアルミナの含有率は、好ましくは80質量%以上であり、より好ましくは90質量%以上であり、さらに好ましくは95質量%以上であり、さらに好ましくは99質量%以上である。アルミナ粉末は、例えばバイヤー法で精製されたものであることが特に好ましい。
緻密なアルミナ焼結体を得るという観点から、この工程におけるアルミナ成形体の熱処理温度は、好ましくは1200℃以上であり、より好ましくは1200〜1800℃であり、さらに好ましくは1300〜1750℃であり、さらに好ましくは1400〜1700℃である。また、熱処理雰囲気は大気中、不活性雰囲気又は真空のいずれでもよく、大気中であることが好ましい。上記の焼成温度及び焼成雰囲気は任意の組合せを適用することができる。この工程においては上記範囲の温度を5〜300分間保持することが好ましく、10〜180分間保持することがより好ましく、30〜120分間保持することがさらに好ましい。保持時間が5分間以上であれば緻密な焼結体が得られ、保持時間が300分間以下であれば内層に含まれるアルミナ結晶粒の結晶粒子径を小さい状態で保つことができる。
塗布工程A3において、アルミナ焼結体原料の表面にアルカリ土類金属化合物を塗布する方法としては、例えば、アルカリ土類金属化合物の分散液または溶液をアルミナ焼結体原料に噴霧する方法が挙げられる。この方法によれば、アルミナ焼結体原料へのアルカリ土類金属化合物の塗布量の制御が容易であり、また、塗布量を均一にしやすい。なお、アルミナ焼結体原料の表面にアルカリ土類金属化合物を塗布する方法は、これに限られず、刷毛塗り、ディッピング等、アルミナ焼結体原料の表面にアルカリ土類金属化合物を付着させることができればよい。
第2熱処理工程A4では、アルカリ土類金属化合物が塗布されたアルミナ焼結体原料を1200℃以上の熱処理温度で熱処理する。アルミナ焼結体原料表面において、十分にアルミナを再結晶させるためである。この理由から、熱処理温度は、1300℃以上であることがより好ましく、1400℃以上であることがさらに好ましい。また、第2熱処理工程A4における熱処理温度は1800℃以下であることが好ましい。アルミナ焼結体同士がネッキングすることを抑制し、所望の形状のアルミナ焼結体を得ることができる。この理由から、熱処理温度は、1750℃以下であることがより好ましく、1700℃以下であることがさらに好ましい。また、熱処理雰囲気は大気中、不活性雰囲気又は真空のいずれでもよく、大気中であることが好ましい。上記の焼成温度及び焼成雰囲気は任意の組合せを適用することができる。
図2は、本発明の第2実施形態のアルミナ焼結体の製造方法の一例を示すフロー図である。この製造方法においては、アルミナ粉末からアルミナ成形体を作製する成形工程B1と、成形工程B1により得られたアルミナ成形体の表面にアルカリ土類金属化合物を塗布する塗布工程B2と、アルカリ土類金属化合物が塗布されたアルミナ成形体を熱処理する熱処理工程B3とを含む。第2実施形態においては、熱処理工程B3で熱処理されるアルミナ原料として未焼結のアルミナ成形体を用いるため、アルミナ焼結体原料を製造あるいは入手する必要がなく、製造コストを低減させることができる。なお、この製造方法の一例においては、アルミナ成形体を予め準備できる場合は成形工程B1を行わなくてもよい。この製造方法の一例では、成形工程B1は、成形工程A1と同様であるため、ここでは塗布工程B2及び熱処理工程B3について説明する。また、アルミナ焼結体の硬度を十分に確保するためには、この製造方法において、ケイ素またはケイ素を含む化合物を添加する工程は含まれないことが好ましい。
塗布工程B2において、アルミナ成形体の表面にアルカリ土類金属化合物を塗布する方法としては、例えばアルカリ土類金属化合物の分散液または溶液をアルミナ成形体に噴霧する方法が挙げられる。この方法によれば、アルミナ成形体へのアルカリ土類金属化合物の塗布量の制御が容易であり、また、塗布量を均一にしやすい。なお、アルミナ成形体の表面にアルカリ土類金属化合物を塗布する方法は、これに限られず、刷毛塗り、ディッピング等、アルミナ成形体の表面にアルカリ土類金属化合物を付着させることができればよい。
熱処理工程B3では、アルカリ土類金属化合物が塗布されたアルミナ成形体を1200℃以上の熱処理温度で熱処理する。アルミナ表面において、十分にアルミナ結晶粒を成長させるためである。この理由から、熱処理温度は、1300℃以上であることがより好ましく、1400℃以上であることがさらに好ましい。また、熱処理工程B3における熱処理温度は1800℃以下であることが好ましい。アルミナ焼結体同士がネッキングすることを抑制し、所望の形状のアルミナ焼結体を得ることができる。この理由から、熱処理温度は、1750℃以下であることがより好ましく、1700℃以下であることがさらに好ましい。また、熱処理雰囲気は大気中、不活性雰囲気又は真空のいずれでもよく、大気中であることが好ましい。上記の焼成温度及び焼成雰囲気は任意の組合せを適用することができる。この工程において熱処理する具体的な方法については、上記の第2熱処理工程A4で述べた通りである。
上記実施形態の製造方法によって製造されるアルミナ焼結体は、表面近傍(以下、「外層」とする)と内部(以下、「内層」とする)とで含まれるアルミナ結晶粒の大きさ及び形状が異なる。外層は上記アルカリ土類金属化合物の塗布により、結晶粒の再結晶または成長が促進されるため、外層に含まれるアルミナ結晶粒1個当たりのサイズ(例えば、数平均粒子径、以下同様)は、内層に含まれるアルミナ結晶粒1個当たりのサイズよりも大きくなる。また、外層に含まれるアルミナ結晶粒のアスペクト比は、内層に含まれるアルミナ結晶粒のアスペクト比よりも大きい。
アルミナ焼結体を砥粒として用いる場合、直接被削物に接する表面は、破断すると焼結体から離れて失われ、摩耗する。さらに、アルミナ焼結体の表面に亀裂が入ると、大きな破片として失われるため、摩耗速度が速くなる。そのためアルミナ焼結体の表面の靱性が高ければ、耐摩耗性が向上する。また、アルミナ焼結体内部は、表面にかかる力を受け止め、また、被削物と接する表面に効率よく力を伝える必要がある。また、アルミナ焼結体内部が塑性変形をしてしまうとアルミナ焼結体の性能に影響する。そのため、アルミナ焼結体内部は硬度及び強度が高いほうがよい。
上記実施形態の製造方法により製造されたアルミナ焼結体を用いた砥粒の層を作用面に固定することにより、研削比が高い砥石を得ることができる。砥石の作用面に砥粒を固定する方法としては、レジンボンド、ビトリファイドボンド、メタルボンド、電着を用いた方法等が挙げられる。また、台金の材質としては、スチール、ステンレス合金、アルミニウム合金等が挙げられ、その用途に応じて砥粒の固定方法が選択される。なお、本実施形態のアルミナ焼結体は樹脂親和性が良好であり、フェノール樹脂を主成分としたレジンボンドを用いて砥石に固定することにより、重研削においても砥粒が脱落しにくい砥石を製造することができる。
実施例1〜6及び比較例1〜3のアルミナ焼結体を以下のようにして作製した。これらの実施例及び比較例における、アルミナ焼結体の製造方法、アルミナ原料、アルミナ原料に塗布したアルカリ土類金属化合物、及びアルカリ土類金属の酸化物換算塗布量は表1の通りである。なお、以下の実施例においては、アルミナ焼結体原料及びアルミナ成形体は入手可能であったため、第1実施形態における成形工程A1及び第1熱処理工程A2、第2実施形態における成形工程B1は行わなかった(上記の通りこれらの工程は行わなくてもよい)。また、比較例1〜3についてはいずれの実施形態にも該当しないため、製造方法の欄を「−」とした。
粒度F12(JIS R6001)の円柱形状のアルミナ焼結体原料(昭和電工株式会社製、品番SR−1)を用意した。なお、このアルミナ焼結体原料は、押出式造粒法によりアルミナ原料粉末(Al2O3:99.2質量%、不可避不純物としてSiO2:0.2質量%及びFe2O3:0.1質量%、残部は微量成分)を直径1.8mm、平均長さ(数基準)4.0mmの円柱形上に押出成形し、焼成することで得られたものである。
蒸留水10.0mLに2.0gの酢酸カルシウム水和物(和光純薬工業株式会社製)を溶かして酢酸カルシウム水溶液を作製したこと以外は、実施例1と同様の方法でアルミナ焼結体を作製した。なお、酢酸カルシウムを塗布する前のアルミナ焼結体原料100質量部に対する、塗布された酢酸カルシウムの質量をCaO換算したカルシウムの量の割合は0.63質量部であった。
蒸留水10.0mLに3.0gの酢酸カルシウム水和物(和光純薬工業株式会社製)を溶かして酢酸カルシウム水溶液を作製したこと以外は、実施例1と同様の方法でアルミナ焼結体を作製した。なお、酢酸カルシウムを塗布する前のアルミナ焼結体原料100質量部に対する、塗布された酢酸カルシウムの質量をCaO換算したカルシウムの量の割合は0.95質量部であった。
酢酸カルシウム水溶液の代わりに、蒸留水10.0mLに2.0gの酢酸バリウム(和光純薬工業株式会社製)を溶かして作製した酢酸バリウム水溶液を用いたこと以外は、実施例1と同様の方法でアルミナ焼結体を作製した。なお、酢酸バリウムを塗布する前のアルミナ焼結体原料100質量部に対する、塗布された酢酸バリウムの質量をBaO換算したバリウムの量の割合は1.19質量部であった。
酢酸カルシウム水溶液の代わりに、蒸留水10.0mLに3.0gの酢酸バリウム(和光純薬工業株式会社製)を溶かして作製した酢酸バリウム水溶液を用いたこと以外は、実施例1と同様の方法でアルミナ焼結体を作製した。なお、酢酸バリウムを塗布する前のアルミナ焼結体原料100質量部に対する、塗布された酢酸バリウムの質量をBaO換算したバリウムの量の割合は1.77質量部であった。
蒸留水10.0mLに1.0gの酢酸カルシウム水和物(和光純薬工業株式会社製)を溶かして酢酸カルシウム水溶液を作製した。次に、実施例1で用いたアルミナ焼結体(昭和電工株式会社製、品番SR−1)の焼結前のアルミナペレット(すなわち、未焼結のアルミナ成形体)を100.0g、蒸発皿に量りとった。酢酸カルシウム水溶液の全てを、このアルミナペレットの表面に均一に噴霧した。酢酸カルシウムを塗布する前のアルミナペレット100質量部に対する、塗布された酢酸カルシウムの質量をCaO換算したカルシウムの量の割合は0.32質量部であった。
アルカリ土類金属化合物を塗布しなかったこと以外は、実施例1と同様の方法で、比較例1のアルミナ焼結体を作製した。
粒度F12(JIS R6001)の円柱形状のアルミナ焼結体原料(昭和電工株式会社製、品番SR−1)、すなわち、実施例1で用いたアルミナ焼結体原料を比較例2のアルミナ焼結体としてそのまま用いた。すなわち、比較例1との違いは、比較例2においてはアルミナ焼結体に対する熱処理は行わないことである。
酢酸カルシウム水溶液の代わりに、蒸留水10.0mLに2.0gの酢酸マグネシウム(和光純薬工業株式会社製)を溶かして作製した酢酸マグネシウム水溶液を用いたこと以外は、実施例1と同様の方法でアルミナ焼結体を作製した。なお、酢酸マグネシウムを塗布する前のアルミナ焼結体原料100質量部に対する、塗布された酢酸マグネシウムの質量をMgO換算したマグネシウムの量の割合は0.38質量部であった。
<アルミナ焼結体表面の観察>
図5は、実施例2(1000倍)、図6は、実施例4(3000倍)、図7は比較例1(3000倍)のアルミナ焼結体の表面の走査型電子顕微鏡(SEM)画像である。図5及び図6からわかるように、実施例2及び4で製造されたアルミナ焼結体の表面は、表面のアルミナ結晶粒は結晶粒の間での融着がない、あるいは融着がアルミナ結晶粒の一部である。そして、上記実施形態の製造方法で製造されたアルミナ焼結体の表面においてはアルミナ結晶粒の外形に由来すると考えられる鋭い凹凸を有していることが分かる。また、アルミナ焼結体の表面以外の外層の部分においても、結晶粒の間に空洞が形成されていることが分かる。一方、図7においては、図5及び図6に写っているような鋭い凹凸は見られない。また、隣り合う結晶粒の間の空洞も、図5及び図6に比べると非常に少ないことが分かる。
実施例1及び4のアルミナ焼結体の表面を含む断面を走査型電子顕微鏡(SEM)(日本電子株式会社製、機種名「JSM−6510V」)を用いて観察した。図3は実施例1、図4は実施例4のアルミナ焼結体の断面の走査型電子顕微鏡(SEM)画像(ともに500倍)である。これらのSEM画像を見ると、内部側と表面側とで含まれるアルミナ結晶粒のアスペクト比が異なる2つの層を有するアルミナ焼結体が得られていることが分かる。 実施例1〜6のアルミナ焼結体について、アルミナ焼結体の表面における内部よりもアスペクト比が大きなアルミナ結晶粒が形成している部分の表面からの深さを測定し、その範囲を外層の厚さとした。実施例1〜6の外層の厚さの測定結果を表2に示す。なお、比較例1〜3については外層が形成されていないため、外層の厚さの測定はできなかった。
実施例1〜6及び比較例1〜3のアルミナ焼結体の表面を、図5〜7にあるような、SEMにより観察されたアルミナ焼結体の表面の100個の結晶粒をランダムに選択し、選択されたアルミナ結晶粒の短辺と長辺の長さを測定し、アスペクト比を算出し、100個のアルミナ結晶粒のアスペクト比の数基準の平均値を算出し、外層に含まれるアルミナ結晶粒の平均アスペクト比とした。実施例1〜6及び比較例1〜3における外層に含まれるアルミナ結晶粒の平均アスペクト比の測定結果を表2に示す。なお、比較例1〜3について、測定結果が「―」となっているのは、上記の通り、これらの比較例においては外層が形成されていないためである。
実施例1〜6及び比較例1〜3のアルミナ焼結体の内層の断面のサーマルエッチング像を、上記のSEMを用いて観察した。図8は、SEMにより観察された実施例2のアルミナ焼結体の内層のサーマルエッチング像(3500倍)である。また、図9は、SEMにより観察された実施例2のアルミナ焼結体の内層のサーマルエッチング像(3500倍)である。これらは、サーマルエッチング像の例として2つ示したが、実施例1〜6及び比較例1〜3の全てにおいて、この画像に基づいて内層に含まれるアルミナ結晶粒の平均アスペクト比を以下の通り測定した。
実施例1〜6のアルミナ焼結体の表面を、走査型電子顕微鏡(日本電子株式会社製、機種名「JSM−6510V」)を用いて観察し、実施例1〜6のアルミナ焼結体の表面における外層のアルミナ結晶粒の面積割合を測定した。
実施例1〜6及び比較例1〜3で作製されたアルミナ焼結体の耐摩耗性は、JIS R6001−1に規定される粒度F12の円柱形状として評価された。
装置として株式会社アカシ製、機種名「MVK−VL、Hardness Tester」を用い、測定は、荷重0.98N、圧子の打ち込み時間10秒の条件とし、15点の測定値の平均値をマイクロビッカース硬度とした。この測定結果を表2に示す。表2から、実施例1〜6のアルミナ焼結体は、比較例1〜3のアルミナ焼結体と同等の硬度を有することが分かった。
実施例2、4及び比較例2のアルミナ焼結体を含む樹脂成形体を作製して、作製された樹脂成形体の3点曲げ強さ測定することにより、これらのアルミナ焼結体の樹脂親和性を評価した。

樹脂成型体の幅(w)及び厚さ(t)はノギスを用いて測定した。
表2からわかるように、実施例1〜6のアルミナ焼結体は、比較例1〜3のアルミナ焼結体に比べて耐摩耗性に優れていることが分かる。また、実施例1〜6のアルミナ焼結体は、比較例1〜3のアルミナ焼結体と同等の硬度を有することが分かる。比較例2は、市販のアルミナ焼結体であり、アルミナ焼結体が本来持っている高い硬度を有する。すなわち、実施例1〜6のアルミナ焼結体は、アルミナ焼結体が本来持つ高い硬度を維持しつつ、優れた耐摩耗性を有すると言える。
Claims (8)
- 未焼結のアルミナ成形体またはアルミナ焼結体を含むアルミナ原料の表面に、アルカリ土類金属化合物を塗布する工程と、
前記アルカリ土類金属化合物が塗布されたアルミナ原料を1200℃以上の温度で、5分以上300分以下熱処理する工程とを含むアルミナ焼結体の製造方法。 - 前記アルカリ土類金属化合物は、前記アルカリ土類金属化合物を含む溶液または分散液として前記アルミナ原料に塗布される請求項1に記載のアルミナ焼結体の製造方法。
- 前記アルミナ原料100質量部に対して塗布される前記アルカリ土類金属化合物の量は、酸化物換算で、0.05質量部以上5.0質量部以下である請求項1または2に記載のアルミナ焼結体の製造方法。
- 前記熱処理は1800℃以下で行われる請求項1〜3のいずれか1項に記載のアルミナ焼結体の製造方法。
- 前記アルミナ原料は、メジアン径(d50)3μm以下のアルミナ粉末を成形し、1200℃以上の熱処理温度で熱処理することによって得られたアルミナ焼結体である請求項1〜4のいずれか1項に記載のアルミナ焼結体の製造方法。
- 前記アルミナ原料は、未焼結のアルミナ成形体である請求項1〜4のいずれか1項に記載のアルミナ焼結体の製造方法。
