60〜400g/モルのMnを有する低いモル質量のポリオール、
その組み合わせからなる群から選択される少なくとも400g/モルの数平均モル質量(Mn)を有する1つまたは複数のポリオールを用いてポリイソシアネートを反応させ、合成され得る。
2,2―ビス(2―イソプロピル―4―ヒドロキシフェニル)プロパン、2,2―ビス―(4―ヒドルキシルナフチル)プロパン、2,2―ビス(4―ヒドロキシフェニル)―ペンタン、3,3―ビス(4―ヒドロキシフェニル)ペンタン、2,2―ビス(4―ヒドロキシフェニル)ヘプタン、ビス(4―ヒドロキシフェニル)フェニルメタン、ビス(4―ヒドロキシフェニル)シクロヘキシルメタン、1,2―ビス(4―ヒドロキシフェニル―1,2―ビス(フェニル)プロパン、2,2,―ビス(4―ヒドロキシフェニル)―l―フェニル―プロパン等のビス(ヒドロキシフェニル)アルカン、
語が、エチレン系不飽和がないジエポキシド、すなわち>C−C<、およびアセチレン系不飽和、すなわち、−C≡C−であることを意味される、飽和エポキシドが好ましい。炭素、水素、および酸素のみを含有するハロゲン置換飽和モノエポキシド、すなわち、エピクロルヒドリンおよび飽和ジエポキシド、特に、近接または隣接する炭素原子が脂肪族炭酸水素鎖の一部を形成するものが、特に好ましい。そのようなジエポキシド中の酸素は、オキシラン酸素に加えて、エーテル酸素―0―、オキサカルボニル酸素、カルボニル酸素等であり得る。
ウレタンコポリマーと、アミノプラスト架橋剤としてのメトキシアルキルメラミン(例えば、トリ〜ヘクサ―メトキシアルキルメラミン)と、ブロックされた酸触媒(ブロックされたスルホン酸触媒等)とを含有する分散液であり、
a. コポリマーは、10000〜100000Da範囲の数モル重量(Mn)お
よび1.1〜5の範囲の多分散性(Mw/Mn)を有してもよく、
b. コポリマーは、0.1〜50ミクロンの範囲の平均粒度(d50)を有して
もよい。
繊維質材料
ミド等の高強度材料から作製されてもよい。繊維は、短繊維、連続繊維、繊維シート、織布、およびそれらの組み合わせのうちの任意の一つの形態を取ってもよい。繊維は、更に、単方向、多方向(例えば、二または三方向)、不織布、織布、編成、縫合、巻き付き、および編組構成、ならびにスワールマット、フェルトマット、およびチョップマット構造体のいずれも採用してもよい。織布繊維構造体は、約1000未満の微繊維、約3000未満の微繊維、約6000未満の微繊維、約12000未満の微繊維、約24000未満の微繊維、約48000未満の微繊維、約56000未満の微繊維、約125000未満の微繊維、および約125000を超える微繊維を有する複数の不織トウを含んでもよい。更なる実施形態において、トウは、交差トウ縫合、緯入れ編成縫合、またはサイジング剤等の少量の樹脂によって定位置に保持されてもよい。

(1)図1に示す、Saertexによって供給される単方向ノンクリンプ織布(UD
NCF)。この織布は50インチ幅で生産される。炭素トウの画定は非常に明瞭であり、トウ間の間隙は最大2mm幅である。ポリエステル縫糸は、炭素トウをまとめる。細いポリエステル糸は、織布全体に積層して、織布に横方向の一貫性および安定性を提供する。
(2)図2に示すバインダーヤーン(Sigmatex Unifiberの織布)を有する拡幅したウェブ。炭素トウは、拡幅し、エポキシコーティングしたガラス糸によってテープの両側に保持する。トウ間の間隙または周辺部の間隙は存在しない。
MaterialsのCycom(登録商標)7720)でバインダーコーティングした。パウダー散布法を使用して、それぞれの織布の両面上に約5gsmのバインダー組成物を堆積させた。散布パウダー付き織布をダブルベルトプレスに通して、バインダーを繊維ウェブに更に押し込み、UD繊維ウェブの良好な結合力を確実にした。これは、安定化ステップと呼ばれる。加えて、バインダーを固定するために織布をダブルプレスに通すのと同時に、4gsmの織布面積重量を有する非常に軽重量の炭素ベールをそれぞれの織布の表面のうちの1つへと積層した。ダブルベルト処理条件は、2m/分の速度および210℃の温度であった。積層した安定化織布は非常に安定性があるが、展性であり、繊維の喪失またはエッジのほつれを伴わずに所望される形状への操作を可能にした。

Claims (22)
- 実質的にほつれることなく切れ目をいれ得る乾式自立性繊維質材料であって、
乾式構造繊維のプライと、
前記構造繊維の少なくともいくつかの上のバインダー組成物であって、ポリヒドロキシエーテル、ポリウレタン、それらの混合物、それらのコポリマー、またはそれらの反応生成物から選択される1つまたは複数のポリマー、ならびにアミノプラスト架橋剤を含む、バインダー組成物と、を含み、
前記構造繊維のプライが、単方向繊維または織布の形態であり、前記バインダー組成物が、前記構造繊維に分配され、
前記バインダー組成物が、前記繊維質材料の全重量に基づき15重量%以下の量で存在し、前記構造繊維が、前記繊維質材料の主要な成分であり、
前記繊維質材料が、液体樹脂に対して透過性であり、前記バインダー組成物が、前記繊維質材料の表面上で連続フィルムを形成しない、乾式自立性繊維質材料。 - 前記材料が、前記単方向またはテキスタイル材料の移動を阻止する補強層間担体に結合されない、請求項1に記載の乾式自立性繊維質材料。
- 前記バインダー組成物が、架橋反応を触媒するために十分な酸強度の触媒を更に含む、請求項1または2に記載の乾式自立性繊維質材料。
- エポキシ系バインダーの粒子を更に含む、請求項1〜3のいずれか一項に記載の乾式自立性繊維質材料。
- 前記構造繊維のプライに積層された無作為に配列された繊維の不織ベールを更に含む、請求項1〜4のいずれか一項に記載の乾式自立性繊維質材料。
- 前記ベールが、前記乾式自立性の単方向またはテキスタイル材料の1平方メートルにつき約1〜8グラムの量で存在する、請求項5に記載の乾式自立性繊維質材料。
- 前記ベールが、エポキシ系バインダー粒子または強靭化粒子を更に含む、請求項6に記載の乾式自立性繊維質材料。
- 前記ベールが、炭素またはポリマー材料から作製される繊維を含む、請求項6に記載の乾式自立性繊維質材料。
- 前記バインダー組成物が、前記構造繊維のプライおよび前記ベールの両方に分配される、請求項6に記載の乾式自立性繊維質材料。
- 前記構造繊維のプライが、透過を提供する間隙を含む、請求項6に記載の乾式自立性繊維質材料。
- 前記材料が、乾いた感触である、請求項1〜10のいずれか一項に記載の乾式自立性繊維質材料。
- 自動テープ積層(ATL)または自動繊維配置(AFP)のために好適なスリットテープまたはトウであって、請求項1〜11のいずれか一項に記載の乾式自立性繊維質材料を切れ目をいれることによって形成され、24インチ以下の幅を有する、スリットテープまたはトウ。
- 1.5インチ以下の幅を有する、請求項12に記載のスリットテープまたはトウ。
- 自動テープ積層(ATL)または自動繊維配置(AFP)のために好適なスリットテープまたはトウを作製する方法であって、
構造繊維のプライを無作為に配列された繊維の不織ベールに積層して、積層された構造体を形成することと、
ポリヒドロキシエーテル、ポリウレタン、それらの混合物、それらのコポリマー、またはそれらの反応生成物から選択される1つまたは複数のポリマーを、架橋剤、および任意選択に触媒と組み合わせて含む水性バインダー組成物で、前記積層わされた構造体をコーティングすることと、
前記コーティングされた構造体をテープまたはトウに切れ目をいれることと、
を含む、方法。 - 構造繊維の前記プライが、単方向炭素繊維を含む繊維ウェブである、請求項14に記載の方法。
- 熱可塑性変性エポキシ系バインダーが、積層する前に構造繊維の前記プライ上または前記ベールに堆積される、請求項14または15に記載の方法。
- 樹脂注入によって液体マトリックス樹脂を受容するためのプリフォームであって、自動テープ積層(ATL)または自動繊維配置(AFP)過程において、請求項12または13に記載の複数のスリットテープまたはトウを積層することによって形成される、プリフォーム。
- 実質的にほつれることなく切れ目をいれ得る自立性繊維質材料を形成するためのバインダー組成物であって、
a.ポリヒドロキシエーテル―ポリウレタンコポリマーであって、
前記コポリマーの前記ポリヒドロキシエーテル部分が、ビスフェノール―Aを
含有し、
前記コポリマーの前記ポリウレタン部分が、ポリイソシアネートと、脂肪族お
よび芳香族ポリエーテルポリオール、ならびにポリエステルポリオールからな
る群から選択されるポリオールとに基づく、ポリヒドロキシエーテル―ポリウ
レタンコポリマーと、
b.メトキシアルキルメラミン架橋剤と、
c.ブロックされたスルホン酸触媒と、
を含む、分散液である、バインダー組成物。 - 前記ポリヒドロキシエーテル―ポリウレタンコポリマーが10000Da〜100000Daの範囲の平均数モル重量を有する、請求項18に記載のバインダー組成物。
- 前記ポリイソシアネートが、エチレンジイソシアネート、1,4―テトラメチレンジイソシアネート、1,6―ヘキサメチレンジイソシアネート、2,4,4―トリメチル―1,6―ヘキサメチレンジイソシアネート、1,12―ドデカンジイソシアネート、シクロブタン―1,3―ジイソシアネート、シクロヘキサン―1,3―ジイソシアネート、1―イソシアネート―2―イソシアネートメチルシクロペンタン、イソホロンジイソシアネート、2,4―および/または2,6―ヘキサヒドロトルイレンジイソシアネート、2,4’―および/または4,4’―ジシクロヘキシルメタンジイソシアネート、a,a,a’,a―テトラメチル―1,3―および/または―1,4―キシリレンジイソシアネート、1,3―および1,4―キシリレンジイソシアネート、1―イソシアネート―1―メチル―4(3)―イソシアネートメチルシクロヘキサン、1,3―および1,4―フェニレン
ジイソシアネート、2,4―および/または2,6―トルイレンジイソシアネート、ジフェニルメタン―2,4’―および/または―4,4’―ジイソシアネート、ナフタレン―1,5―ジイソシアネート、トリフェニルメタン―4,4’,4”―トリイソシアネート、ポリフェニルポリメエチレンポリイソシアネートからなる群から選択される、請求項18または19に記載のバインダー組成物。 - 前記ポリオールが、ポリエーテルジオールである、請求項18〜20のいずれか一項に記載のバインダー組成物。
- 前記ブロックされたスルホン酸触媒が、アミン―ブロックされたスルホン酸である、請求項18〜21のいずれか一項に記載のバインダー組成物。
