捕捉分配層(D)が流体吸収性コア(C)上に長手方向に非対称的に位置しており、捕捉分配層(D)の厚さが流体吸収性コア(C)の厚さの60%以下であり、かつ、二つに折り畳まれた流体吸収性物品の長手方向での厚さ偏差が10%未満であることを特徴とする流体吸収性物品により解決された。
A.定義
本願明細書で用いられている通り、「流体吸収性物品」という用語は、身体から排出された流体を捕捉及び貯蔵し得る三次元の固体材料を指す。好ましい流体吸収性物品は、使用者の身体と接触すると摩損するように設計された使い捨て流体吸収性物品であり、例えば使い捨ての流体吸収性パンティライナー、サニタリーナプキン、生理用品、失禁用インサート/パッド、おむつ、トレーニングパンツおむつ、母乳パッド、陰唇間インサート/パッド又は体液吸収に有用な他の物品である。
流体吸収性ポリマー粒子の製造は、論文"Modern Superabsorbent Polymer Technology", F. L. Buchholz and A. T. Graham, Wiley-VCH, 1998, 第71頁〜第103頁に記載されている。
a)酸基を有しており、少なくとも部分的に中和されていてもよい、少なくとも一つのエチレン系不飽和モノマー、

捕捉分配層
から構成されており、
その際、捕捉分配層(D)は流体吸収性コア(C)上に長手方向に非対称的に位置している。
液体透過層(A)は、肌と直に接触する層である。従って、液体透過層は、好ましくは、消費者の肌に馴染みやすく、柔らかい感触で刺激を与えない。一般に「液体透過」という用語は、液体、即ち体液、例えば尿、月経及び/又は膣液をすぐにその厚さを貫通して透すことと解される。液体透過層の主な機能は、着用者から体液を捕捉し、流体吸収性コアへ輸送することである。通常の液体透過層は、当業者に公知の任意の材料、例えば不織材、フィルム又はそれらの組み合わせから形成される。好適な液体透過層(A)は、通例の非セルロース系合成繊維もしくは半合成繊維、又は、ポリエステル、ポリオレフィン、レーヨンもしくはセルロース系天然繊維の二成分系繊維もしくはフィルム、あるいはそれらの組み合わせからなる。不織材の場合、繊維は一般に、ポリアクリレートのようなバインダーにより結合されることになる。さらに液体透過層は、一又は二方向に伸縮させる弾性特性を示す弾性構成物を含み得る。
液体不透過層(B)は、流体吸収性コアによって吸収及び保持されている排出液が、流体吸収性物品と接触する物品、例えばベッドシーツ、パンツ、パジャマ及び下着を濡らすのを防ぐ。従って、液体不透過層(B)は、織物又は不織材料、ポリマーフィルム、例えばポリエチレンもしくはポリプロピレンの熱可塑性フィルム、又は複合材、例えばフィルムコーティング不織材を含み得る。
流体吸収性コア(C)は、上部液体透過層(A)と下部液体不透過層(B)との間に配置されている。好適な流体吸収性コア(C)は、例えば蒸気透過性、柔軟性及び厚さといった要件が満たされるのであれば、当該技術分野において公知の任意の流体吸収性コア系から選択され得る。好適な流体吸収性コアとは、主要な機能が、排出体液の捕捉、輸送、分配、吸収、貯蔵及び保持である任意の流体吸収性構成物を指す。

2.流体貯蔵層、
3.任意のダスティング層。
流体吸収性コアの無欠陥性を高めるために、コアにカバーを設ける。このカバーは、流体吸収性コアの頂部及び/又は底部に存在してよい。さらに、このカバーは、流体吸収性コア全体を一体型の材料シートで包み込み得るため、ラップとして機能し得る。ラップは、完全ラップ、部分ラップ又はC字ラップであってよい。
流体吸収性コア内に含まれる流体吸収性構成物は、繊維材料及び流体吸収性ポリマー粒子を含む。
吸収性コアに含めるための任意の構成要素の一つに、隣接するダスティング層がある。ダスティング層は繊維層であり、吸収性コアの頂部及び/又は底部に配置され得る。通常は、ダスティング層は貯蔵層の下に位置する。この下層は、流体吸収性コアの製造過程で、堆積した流体吸収性ポリマー粒子の担体として機能するため、ダスティング層と称される。流体吸収性ポリマー材料がマクロ構造、フィルム又はフレークの形状であれば、ダスティング層を挿入する必要はない。滴下重合から得られる流体吸収性ポリマー粒子の場合、粒子は、エッジのない平滑な表面を有している。この場合も、流体吸収性コアにダスティング層を加える必要はない。一方で、大きな利点として、ダスティング層は、吸上げ性能などいくつかのさらなる流体処理特性を与え、液体不透過層(B)のピンホール及び/又はポックマークの発生を低減させることができる。
捕捉分配層(D)は、上部層(A)と流体吸収性コア(C)との間に位置しており、好ましくは、排出体液を効率的に捕捉し、これを、体液を固定及び貯蔵する流体吸収性コアの他の領域へ輸送及び分配するよう構成されている。従って、上部層は、排出液を、排出液を流体吸収性コアに分配するための捕捉分配層(D)へと輸送する。
任意の薄織物層は、(C)の直上及び/又は直下に配置されている。
1.レッグカフ
通常のレッグカフは不織布材料を含んでおり、この不織布材料は、処理中に繊維と不織布材料とが同時に形成される直接押出法によっても形成し得るし、予備形成繊維を後の時点で積層して不織布材料にする積層法によっても形成し得る。直接押出法の例には、スパンボンド法、メルトブロー法、溶剤紡糸法、電界紡糸法及びそれらの組み合わせが含まれる。積層法の例には、湿式積層法及び乾式積層法(例えば空気積層、カーディング)が含まれる。上記のプロセスの組み合わせには、スパンボンド−メルトブロー−スパンボンド(sms)、スパンボンド−メルトブロー−メルトブロー−スパンボンド(smms)、スパンボンド−カーディング(sc)、スパンボンド−エアレイド(sa)、メルトブロー−エアレイド(ma)及びそれらの組み合わせが含まれる。直接押出法を含む組み合わせは、同時に組み合わせることもできるし、後の時点で組み合わせることもできる。上記の例において、一つ以上の個々の層をそれぞれの方法で製造することができる。従って、「sms」は、三層不織布材料を意味し、「smsms」又は「ssmms」は、五層不織布材料を意味する。通常、小文字(sms)は、個々の層を指し、大文字(SMS)は、同様の隣接する層を統合した物を意味する。
弾性体は、閉じ込め性や密着性を改善するために、流体吸収性物品を着用者の身体周り、例えばウェスト周りや脚周りにしっかりと保持し、かつ柔軟に閉止するために使用される。レッグ弾性体は、外層と内層又は流体吸収性物品との間、あるいは外側カバーと身体側ライナーとの間に位置している。好適な弾性体は、熱可塑性ポリウレタン、エラストマー材料、ポリ(エーテルアミド)ブロックコポリマー、熱可塑性ゴム、スチレン−ブタジエンコポリマー、シリコンゴム、天然ゴム、合成ゴム、スチレンイソプレンコポリマー、スチレンエチレンブチレンコポリマー、ナイロンコポリマー、セグメント化ポリウレタンを含むスパンデックス繊維、及び/又はエチレン−酢酸ビニルコポリマーによるシート、リボン又はストランドを含む。弾性体は、延伸後に基材に固定されてもよいし、延伸された基材に固定されてもよい。他の方法として、弾性体を基材に固定し、次いで、例えば熱を加えることによって弾性をもたせるかもしくは収縮させることもできる。
閉止系は、テープタブ、ランディングゾーン、弾性体、再止着可能な側方部を有しているプルアップ及びベルト系を含む。
本発明はさらに、流体吸収性物品を提供するための、上で挙げた構成要素と、層、フィルム、シート、薄織物又は基材との接合に関する。少なくとも二つの、好ましくは全ての層、フィルム、シート、薄織物又は基材が接合される。
他に記載がない限り、23±2℃の周囲温度及び50±10%の大気湿度で測定を行うべきである。流体吸収性ポリマーを、測定前に完全に混合する。
通常は粒状である吸収性ポリマー材料の、かさ密度としても知られている見かけ密度を、標準INDA−EDANA試験法WSP260.2(05)により測定することができ、その際、標準試験法の第6.2節に記載されている試験条件を、23±2℃及び湿度50±5%に設定すべきである。
食塩水流れ誘導性は、EP0640330A1号に記載されているように、流体吸収性ポリマー粒子の膨潤ゲル層のゲル層透過性として測定されるものであるが、但し、上記特許出願明細書の第19頁及び図8に記載されている装置に対して、ガラスフリット(40)を使用せず、プランジャー(39)がシリンダー(37)と同じポリマー材料からなり、かつ直径9.65mmを有している21個の孔を含んでいて、それぞれが接触面全体に均一に分布するように変更を加えた。測定の手順及び評価はEP0640330A1号から変えずにそのままである。流量を自動的に記録する。
SFC[cm3s/g]=(Fg(t=0)×L0)/(d×A×WP)
ここで、Fg(t=0)はNaCl溶液の流量(g/s)であり、これは、流量測定のデータFg(t)の線形回帰分析を用いてt=0への外挿によって得られ、L0はゲル層の厚さ(cm)であり、dはNaCl溶液の密度(g/cm3)であり、Aはゲル層の表面積(cm2)であり、WPはゲル層上の静水圧(dyn/cm2)である。
流体吸収性ポリマー粒子の遠心分離保持容量を、EDANAにより推奨されている試験法番号WSP 241.3−10 "Centrifuge Retention Capacity"により測定し、ここで、水和の際にティーバッグが破裂してしまうため、遠心分離保持容量の値が高いほど大きなティーバッグを使用しなければならない。
自由膨潤ゲル層透過性(自由膨潤GBP)の測定法は、米国特許出願番号US2005/0256757A1号、第[0061]段落〜第[0075]段落に記載されている。
流体吸収性ポリマー粒子の高荷重下吸収量を、EDANAにより推奨されている試験法番号WSP 242.3−10"Absorption Under Pressure"と類似して測定するが、但し21.0g/cm2の重りの代わりに49.2g/cm2の重りを使用する。
流体吸収性ポリマー粒子の含水率を、EDANAにより推奨されている試験法番号WSP 230.3−10"Moisture Content"により測定する。
流体吸収性ポリマー粒子中の残留モノマーの水準を、EDANAにより推奨されている試験法番号WSP 210.3−10"Residual Monomers"により測定する。
流体吸収性ポリマー粒子における粒子サイズ分布を、EDANAにより推奨されている試験法番号220.3.10"Particle size distribution by sieve fractionation"により測定する。
流体吸収性ポリマー粒子における抽出物成分の水準を、EDANAにより推奨されている試験法番号WSP 270.2−05"Extractables"により測定する。
厚さ試験の目的は、流体吸収性物品(ここではおむつ)の高さ(z寸法)の測定である。おむつの高さを測定するために、物品上に印をつけた所定の点でおむつの厚さを測定する。
最初に、折り畳まれたおむつの厚さを測定する。おむつのそれぞれの長手側部をクロッチ部に向かって内側に折り畳み、次いでこのおむつが重なるように中心で一回折り畳む。このように折り畳まれたおむつを、前側を上向きにしてテーブル上に置くが、これは、使用者におむつを当てる際に閉止テープをつけるための前方のテープ帯域の存在により示される;図1参照。図1は、二つに折り畳まれたおむつ上の測定点(a、b)を示す。
折り畳まれていない形のおむつの厚さを測定するために、おむつを、折り畳まれていない形で、バックシートガーメント接触面を上向きにして(使用者接触面側を下向きにして)検査台の上に置く。折り畳まれていないおむつを図2に概略的に示すが、ここで、参照番号1はおむつの前面端部を示し、参照番号2はおむつの背面を示し、参照番号3はおむつのコアを示す。
荷重下での総合的な捕捉速度は、流れ出る状態にあってもおむつの乾燥性を保証するための、おむつが所定量の人工尿を完全に吸収するのに必要な時間の測定であり、荷重下でのリウェット試験は、所定の荷重下でのおむつの乾燥性の測定である。流体吸収性物品(この場合、おむつ)を試験するために、おむつに荷重下で所定量の人工尿を数回注入する。人工尿は、70±2mN/mの表面張力を有している9g/lの脱イオン水中の塩化ナトリウム溶液からなる。荷重下でのリウェットを、各注入の開始後に0.7psiの圧力で10分間保持した後に物品から放出される流体の量により測定する。
比較例
比較例として、Pampers Active Fitおむつ、サイズ4(マキシ)(Procter & Gamble社、ドイツ), ADL60g/m2 レジンボンドを使用する。

Pampers Active Fit, サイズ4(マキシ)のおむつを使用する。このおむつからカールした繊維を切り取り、次いでADLを取り除く。

捕捉分配層(D)が流体吸収性コア(C)上に長手方向に非対称的に位置しており、捕捉分配層(D)の厚さが流体吸収性コア(C)の厚さの60%以下であり、かつ、二つに折り畳まれた流体吸収性物品の長手方向での厚さ偏差が10%未満であることを特徴とする、流体吸収性物品。 - 捕捉分配層がセルロース系繊維を実質的に含んでいない、請求項1に記載の流体吸収性物品。
- 流体吸収性コアの中心と捕捉分配層の中心との間の距離が、長手方向での流体吸収性コアの全長の5〜20%である、請求項1又は2に記載の流体吸収性物品。
- 流体吸収性コアが、少なくとも80質量%の流体吸収性ポリマー粒子を含んでいる、請求項1から3までのいずれか1項に記載の流体吸収性物品。
- 流体吸収性コアが、10質量%以下のセルロース系繊維を含んでいる、請求項1から4までのいずれか1項に記載の流体吸収性物品。
- 流体吸収性コアが、ホットメルト接着剤を含んでいる、請求項1から5までのいずれか1項に記載の流体吸収性物品。
- 非セルロース系合成繊維が、ポリエステル、ポリエチレン、ポリプロピレン、ポリ乳酸、ポリアミド及び/又はそれらのブレンドをベースとしている、請求項1から6までのいずれか1項に記載の流体吸収性物品。
- 流体吸収性コアが、不織材又は薄葉紙で包まれることにより封入されている、請求項1から7までのいずれか1項に記載の流体吸収性物品。
- 流体吸収性ポリマー粒子が、流体吸収性コアの不連続の領域に配置されている、請求項1から8までのいずれか1項に記載の流体吸収性物品。
- 流体吸収性コアが、少なくとも8gの流体吸収性ポリマー粒子を含んでいる、請求項1から9までのいずれか1項に記載の流体吸収性物品。
- 流体吸収性ポリマー粒子が、少なくとも0.55g/cm3のかさ密度を有している、請求項1から10までのいずれか1項に記載の流体吸収性物品。
- 流体吸収性ポリマー粒子が、少なくとも24g/gの遠心分離保持容量を有している、請求項1から11までのいずれか1項に記載の流体吸収性物品。
- 流体吸収性ポリマー粒子が、少なくとも18g/gの高荷重下吸収量を有している、請求項1から12までのいずれか1項に記載の流体吸収性物品。
- 流体吸収性ポリマー粒子が、少なくとも20×10-7cm3s/gの食塩水流れ誘導性を有している、請求項1から13までのいずれか1項に記載の流体吸収性物品。
- 請求項1から14までのいずれか1項に記載の流体吸収性物品を含む、パッケージ。
