Abstract
Description
本願は、2010年3月23日に提出された米国特許仮出願第61/316,602号からの優先権を主張し、その内容は参照として本願に組み込まれる。
Al(PO3)3 + Al2-xMO3 → AlAl2-xMPO4 (II)

を引き起こすのに十分な温度及び時間で加熱する工程、を含む方法である。いくつかの態様において、反応を引き起こすのに用いられる温度は800℃超である。

に従って容易に形成されることが理解される。
5%のメタリン酸アルミニウムを4.5総質量パーセントの水及び0.1%の300g/mol超の分子量を有するポリエチレングリコールと共にボーキサイト凝結体に混合した。乾燥して800℃で5時間焼成し、X線粉体回折によって決定される結晶性オルトリン酸アルミニウム連続結合剤マトリックス相を有するセラミックを得た。
スラリー質量で5%のアルミン酸カルシウムセメントを含むように実施例1のスラリーを修飾して、同等の結果を得た。
実施例2のスラリーに乾燥ケイ酸ナトリウムを0.015総パーセントまで加えた。未処理強度の増加が認められ、脱型の容易性を高める速い設定時間により、結晶性オルトリン酸アルミニウムマトリックス相も形成する。
実施例1のスラリーに0.015総質量パーセントの乾燥ケイ酸ナトリウムを加え、実施例3の通りにアルミン酸カルシウムセメントに頼ることなく未処理強度の増加を達成した。配合物は、88総スラリー質量パーセントのボーキサイト、0.015%の乾燥ケイ酸ナトリウム、5%のメタリン酸アルミニウム、0.1%のポリエチレングリコール、及び残りの水を含む。800℃での焼成の後、200N/mm2の冷間圧縮強さを得た。残存線膨張収縮率及び結果として生じる耐火性物質を決定するため、スラリーを1100℃、1370℃、及び1600℃の温度で焼成した。1100℃での残存線膨張収縮率は0.0%、1370℃で−0.2%の収縮、及び1600℃で−0.2%の収縮であった。この結果は、オルトリン酸アルミニウム系は有意な溶融相を生み出さないことを支持する。
表1に従って0.15%乾燥ケイ酸ナトリウムと共にスラリーを形成した。結果として生じるスラリーは自己流動性(self flowing)であり、815℃での焼成で表1に与えられる冷間圧縮強さを生じる。参照として実施例4の物質に関する結果を提供する。
表1 実施例5〜8についてのスラリー及び冷間圧縮強さ(800℃で測定されたC.C.S. N/mm2)。量はスラリーの質量パーセントで表されているが、例外として、質量%アルミナはベース凝結体及び添加されたか焼アルミナの質量パーセントである。
耐火物は、使用される凝結体及び化学組成物に基づいて分類される。上記表は「ボーキサイト」又は「ムライト」のような凝結ベース鉱物を示す。どちらの鉱物も、例えば、これらの鉱物の耐火性の基準である一定量のアルミナを含む。ボーキサイト又はムライトからの鉱物成分としてのアルミナのほかに、流量特性及び強度、特に引っ張り強さを得るために配合物におけるか焼アルミナの形態中に付加的なアルミナがあり、それとは別にメタリン酸アルミニウム及びアルミン酸カルシウムセメント中にアルミナがある。実施例4において、総アルミナ含有量は88%アルミナまで加える。ヒュームシリカ(fume silica)は、サブミクロンの間隙を埋め、流量特性を向上し、加えて水含有量を低くする添加剤である。ほぼ100%純SiO2である。実施例8は65%石英ガラスを含むが、ヒュームシリカ由来の5%SiO2のため、総SiO2含有量は70%である。
実施例4のスラリーを石膏型に注型し、815℃で焼成した。実施例4で使用されたような不透性のアクリル型と比較した、石膏型において実施された注型の破壊の熱係数、空隙率及び密度の結果が表2に与えられている。

70%SiC、高温結合剤として5%AMP、大気温度用の結合剤として3%アルミン酸カルシウムセメントを含むスラリー
4.5%の水含有量及び解膠剤添加物を有するこの混合物は自己流動性であった。以下の試験を実施した:密度、C.C.S.及び破壊係数試験。以下の表は結果及び市場で確立しているSiC製品に結合された競合するセメントとの比較を示す。
実施例11の場合、スラリー組成物は質量でメタリン酸アルミニウム5%、ヒュームシリカ5%、アルミン酸カルシウムセメント3%、か焼アルミナ12%であった。市販の炭化ケイ素ベースのセラミックの性質は比較例として与えられている。
型において、より大きな試験形(test shape)を6.8kg(15lbs)の鋼繊維で満たした。間隙を13kg(29lbs)のスラリーで満たした。スラリーは、61%か焼アルミナ、13%ヒュームシリカ、13%アルミン酸カルシウムセメント、15%AMPを含み、15%の水と混合して、焼成形(fired shape)において37%鋼繊維含有量を生じた。4時間の設定時間及び815℃での焼成の後、132N/mm2の冷間圧縮強さ及び13の破壊係数が認められた。スラリーは、焼成物品の強度に寄与する45ミクロン超の凝集を含まないことが認められた。
Claims (21)
- 耐火性組成物であって、以下の成分、
複数の凝結セラミック粒子、及び
前記複数の凝結セラミック粒子に焼結された結合剤であって、メタリン酸アルミニウムとアルミナとの反応の結果として前記結合剤中に分散された結晶性オルトリン酸アルミニウムを含む結合剤、
を含むことを特徴とする耐火性組成物。 - 前記複数の凝結セラミック粒子が、ボーキサイト粒子を含む、請求項1に記載の組成物。
- 前記複数の凝結セラミック粒子が、炭化ケイ素、ヒュームドシリカ、又はムライトの少なくとも一つを含む、請求項1に記載の組成物。
- 前記結晶性オルトリン酸アルミニウムが、ベルリナイトの結晶構造を有する、請求項1〜3のいずれか1項に記載の組成物。
- 前記結晶性オルトリン酸アルミニウムが、非晶質ガラス相を欠いている、請求項1〜3のいずれか1項に記載の組成物。
- 鋼繊維充填剤を更に含む、請求項1〜3のいずれか1項に記載の組成物。
- アルミン酸カルシウムセメント、ケイ酸ナトリウム、ポリホスフェート又は有機塩の非ファーシル添加剤を更に含む、請求項1〜3のいずれか1項に記載の組成物。
- 理論上90%以上の密度及び100N/mm2超の冷間圧縮強さを有する、請求項1〜3のいずれか1項に記載の組成物。
- 耐火性物品を形成する方法であって、
10スラリー質量パーセント未満の水又は有機溶媒の存在下で、メタリン酸アルミニウム粒子をAl2-xMO3と混合して混合物を形成する工程、
前記混合物を以下の反応、

- 前記加熱の前に、アルミン酸カルシウムセメント、ケイ酸ナトリウム、又はポリホスフェートの少なくとも一つの添加剤を前記混合物に添加する工程を更に含む、請求項9又は10に記載の方法。
- 前記混合物を物品と相補的な形を有する型に注ぐ工程、
前記混合物を乾燥させて未処理製品を形成する工程、及び
前記未処理製品を加熱して前記反応を引き起こす工程、
を更に含む、請求項9に記載の方法。 - 前記型が石膏型である、請求項13に記載の方法。
- 前記混合物中に鋼繊維を埋め込む工程を更に含む、請求項9、10又は13に記載の方法。
- メタリン酸アルミニウム及び非ファーシル添加剤を説明書と共に含み、注型のためにメタリン酸アルミニウムをアルミナ及び10スラリーパーセント未満の水又は有機溶媒と混合し、次に800℃超の温度で燃焼して、連続結合剤マトリックス相としてオルトリン酸アルミニウムを形成する、耐火性結合財を生産するためのキット。
- ファーシル添加剤を更に含む、請求項16に記載のキット。
- 前記非ファーシル添加剤が、アルミン酸カルシウムセメントを含む、請求項16又は17に記載のキット。
