Description
本発明は、アクリル組成物を含む物品の製造方法に関する。特に、本発明は、(1)多官能性連鎖移動剤を有するアクリル組成物;及び(2)例えばポリウレタンのようなイソシアネート含有組成物を含む物品の製造方法に関する。
アクリル組成物を含み、かつ受容し得る剛性を持つ物品であることが、大いに所望される商業的特徴である。
一態様において、本発明はイソシアネート含有組成物、例えばポリウレタン、と直接結合可能なアクリル組成物、及び同物品の製造方法を提供する。本発明の別の態様は、このようなアクリル組成物から利益を得る方法を提供するものであり、ここで該利益とは、収益を受けること、供給すること、及び/又は他の点では、このような組成物を商業に導入することが含まれる。
本明細書において、「硬化した(cured)」という用語は、5重量%未満のアクリル組成物が残留未反応単量体であることを意味しており、例えば、残留未反応単量体は3重量%未満、又は1重量%未満である。残留未反応単量体の量は、塩化メチレンを用いたアクリル組成物試料からの成分抽出、及びキャピラリーガスクロマトグラフィーで抽出成分を分析し、総アクリル組成物に対する未反応残留単量体の重量%として相対的に同定することで測定できる。
適当なα,β-エチレン系不飽和単量体は、メタクリレート単量体、アクリレート単量体、ビニル単量体、及びスチレン単量体を含む。
適当な多官能性連鎖移動剤には、少なくとも1つの連鎖移動部位、及び1つのイソシアネート活性部位を有する化合物が含まれる。連鎖移動部位は、重合の開始(又は再開)を可能とする新しい遊離ラジカルが発生していても、伸長ポリマーラジカルと反応(又は反応することができる)して伸長鎖が生じるのを終わらせることができる。この再開では、該連鎖移動残基が、新しく形成する遊離ラジカルポリマーの末端に効果的に結合する(又は、2つ以上の連鎖移動部位が存在し、機能して、遊離ラジカルポリマー鎖を輸送する場合、末端はいくつかの新しく形成された遊離ラジカルポリマーに結合する)。多くの場合、連鎖移動部位はイソシアネート活性部位であってもよく、この場合に適した多官能性連鎖移動剤には、少なくとも1つの部位が遊離ラジカルポリマーと結合している連鎖移動部位として機能でき、かつ少なくとも1つの部位がさらにイソシアネート活性部位として存在している、少なくとも2つのこのような部位が存在するものが含まれる。
加えて、本発明の組成物は、1種以上の多官能性架橋剤を含むことができる。このような架橋剤は、メタクリロール基と重合可能な多官能性化合物を含むことができる。このような架橋剤の非限定的例に含まれるのは、ジエチレングリコールジメタクリレート、1,4-ブタンジオールジメタクリレート、1,3-ブチレングリコールジメタクリレート、シクロヘキサンジメタノールジメタクリレート、ジエチレングリコールジメタクリレート、ジプロピレングリコールジメタクリレート、エチレングリコールジメタクリレート、1,6-ヘキサンジオールジメタクリレート、ネオペンチルグリコールジメタクリレート、テトラエチレングリコールジメタクリレート、トリエチレングリコールジメタクリレート、トリプロピレングリコールジメタクリレート、ペンタエリトリトールトリメタクリレート、ペンタエリトリトールトリアクリレート、トリメチロールプロパントリメタクリレート、ジペンタエリトリトールペンタメタクリレート、ジトリメチロールプロパンテトラメタクリレート、ペンタエリトリトールテトラメタクリレート、ジペンタエリトリトールヘキサメタクリレート、ジビニルアジペートなどのジビニルエステル、及びアリルメタクリレートのジビニルスルフィド又はジビニルスルホン化合物、シクロヘキサンジメタノールジビニルエーテルジアリルフタレート、ジアリルマレートなどの他のジビニル化合物、ブタジエン及びイソプレンなどのジエン、及びこれらの混合物がある。

上記成分に加えて、本発明は、さらに1種以上の添加剤を含むことができ、該組成物の種々の化学的及び物理的特性、及び/又はそれから作られる重合物品の調節に使用される。このような添加剤の非限定的な例に含まれるのは:潤滑油、安定剤、カップリング剤、艶消剤、トナー、曇り防止剤、退色防止剤、熱安定剤、抗酸化剤、金属除去剤、蛍光増白剤、表面活性剤、可塑剤、耐燃/難燃剤、染料前駆体、殺カビ剤、Microban(商標)(トリクロサン)を含む抗菌剤、帯電防止剤、磁気物質、除光剤、有機系除光剤、高分子系除光剤、加工助剤、UV吸収剤、及びUV安定剤がある。
アクリル組成物は、通常の遊離ラジカルによる重合又は、例えば、バルク、溶液、エマルジョン、分散系、又は懸濁、セルキャスティングなどの他の技術との組合せなどによって調製することができる。単量体(類)は、重合を開始すること、通常、添加された開始剤を活性化することで重合反応を起こし、所望の重合度を達成するまで、例えば、高温、圧縮などの適切な条件を維持する。このような方法は、当該業者には周知であり、当該技術において多数のこのような方法が存在する。
先に記載したアクリル組成物は、イソシアネート含有組成物をアクリル組成物上に適用する前に、硬化又は部分的に硬化されていてよい。別法として、該イソシアネート含有組成物を、例えば支持体として、最初に成形することができる。イソシアネート含有組成物は、ポリウレタン、ポリオール及び未反応イソシアネート基の混合物のような、ウレタン含有組成物を含むことができる。好ましいイソシアネート含有組成物はポリウレタンである。これらは、主にポリイソシアネートとポリオールから調製される。他の適当なイソシアネート含有組成物も使うことができるが、好ましいイソシアネート含有組成物は、ポリオール及びポリイソシアネート成分の混合によって調製され、該反応物が反応してポリウレタンが形成される。いくつかの例において、ポリイソシアネートを少量のポリオールと混合して反応させ、ポリウレタンの初期重合体を形成させる。この初期重合体は、多くの場合、輸送及び取扱いの間に形成され、イソシアネート成分により高い安定性を可能にする。
一般に、ポリイソシアネートは芳香族、脂環式及び/又は脂肪族のポリイソシアネートを含む。
一般に、ポリウレタン組成物を調製するためのポリオールは、ポリエーテルポリオール、ポリエステルポリオール、及び/又は芳香族ポリオールから選択することができる。
物品においてポリウレタン組成物支持体とアクリル組成物支持体間で要求される接着性、すなわち、結合強度は、輸送、取扱い、取付け及び/又は、例えば多年に渡る、長期間での物品の使用の通常過程で、接着性を維持するのに必要な量である。このような接着性は、「商業的に受容し得る」接着性を意味する。現在、市場においては、ABS積層によってポリウレタンへ結合したアクリル組成物を含むシステムが、優位な接着性を有する。本発明の物品は、少なくとも「商業的に受容し得る」接着性を有し、かつ好ましくは少なくとも優位な接着性、又はより優位な接着性を有する。
いくつかの実施態様において、本発明のアクリル組成物は、多様な形態で調製され、本発明の方法におけるそれらの使用を促進することができる。例えば、アクリル組成物を、熱成形法で使用するために、例えば、セルキャスト、連続鋳造、及び/又は押出などの当該技術分野で公知の技術によって、アクリルシート又はシートモールディングコンパウンド(SMC)に成形することができる。別法として、アクリル組成物を押出、同時押出及び/又は引抜形成を含む用途で有用な、ペレット状に成形することができる。加えて、アクリル組成物は、溶媒又は充填剤などの沈殿防止剤を伴ない、又は伴なわず、種々の塗布用途、及び塗料又は他の塗布用途での使用のために、粉末の形態とすることができる。
(比較試料A-B及び発明試料1-3)
(チゼル試験)
一連の硬化アクリル支持体試料を調製し、試料表面をアセトンで洗浄し乾燥した。次に、2成分のポリウレタン混合物(Isotec International社製 Isotec TP1155-4 polymeric MDI (CAS 9016-87-9)及び独自開発のポリオール及びアミン系触媒の混合物を含む。)をアクリル試料にスプレーした。次に、アクリル/ポリウレタン物品を1/2インチの細片に切断した。二層の界面方向に、チゼルハンマー(柄の長さ12インチで1.5 lb)を使用して、該アクリルとポリウレタン層間の接着強度を試験した。表1を参照。
(比較試料C-D及び発明試料4-5)
(剥離試験)
一連のアクリル-ポリウレタン試験試料を調製した。表2を参照。結合強度を固定アーム剥離試験(fixed arm peel test)を用いて測定した。ポリウレタン支持体のイソシアネート含有組成物は、イソシアネート対ポリオールがそれぞれ1.5:1.0のモル比を有する。
(比較試料E-I及び発明試料6-15)
(圧縮せん断試験)
一連のアクリル−ポリウレタン試験試料を調製した。表3を参照。圧縮せん断試験を用いて結合強度を測定した。イソシアネートの量は、ポリオールの量に対して過剰であった。
Claims (25)
- (a)多官能性連鎖移動剤を有するアクリル組成物を配合すること、ここで前記多官能性連鎖移動剤はイソシアネート活性基を含む;及び
(b)前記アクリル組成物をイソシアネート含有組成物に結合させること
を含む、物品の製造方法。 - 前記イソシアネート含有組成物が、ポリウレタンである、請求項1記載の方法。
- 前記結合が、前記イソシアネート含有組成物の混合物を、前記アクリル組成物上に適用した後に起こる、請求項1記載の方法。
- 前記結合が、前記アクリル組成物を、前記イソシアネート含有組成物上に塗布した後に起こる、請求項1記載の方法。
- 前記イソシアネート活性基、及び前記イソシアネート含有組成物が反応して、カルバメート結合、チオカルバメート結合、又はカルバミド結合を生成する、請求項1記載の方法。
- 前記アクリル組成物が、前記結合の前に、硬化されている、又は実質的に硬化されている、請求項1記載の方法。
- 前記アクリル組成物が、開始剤をさらに含む、請求項1記載の方法。
- 前記アクリル組成物が、添加剤をさらに含む、請求項1記載の方法。
- 前記アクリル組成物が、メチルメタクリレートを含む、請求項1記載の方法。
- 前記多官能性連鎖移動剤が、少なくとも1つの連鎖移動部位、及びイソシアネート活性部位を含む、請求項1記載の方法。
- 前記多官能性連鎖移動剤が、ペンタエリトリトールトリス(3-メルカプトプロピオナート)、ペンタエリトリトールトリス(2-メルカプトアセテート)、ペンタエリトリトールテトラ(2-メルカプトアセテート)、ペンタエリトリトールテトラ(3-メルカプトプロピオナート)、又はトリメチロールプロパントリス(2-メルカプトアセテート)からなる基より選択される、請求項1記載の方法。
- 前記多官能性連鎖移動剤が、ペンタエリトリトールテトラ(3-メルカプトプロピオナート)である、請求項11記載の方法。
- 前記多官能性連鎖移動剤が、前記イソシアネート含有組成物にアクリル組成物の接着を生じさせるのに十分な量存在する、請求項1記載の方法。
- 前記多官能性連鎖移動剤の量が、約0.001〜約20重量%である、請求項1記載の方法。
- 前記アクリル組成物が、シート、ペレット、粉末、懸濁液、エマルジョン、溶媒中の粉末、フィルム樹脂、シロップ、又は溶液の形態である、請求項1記載の方法。
- 請求項1記載の方法で製造した物品。
- (a)その中で多官能性連鎖移動剤の少なくとも1残基と結合しているアクリル組成物を含み、
ここで、前記多官能性連鎖移動剤残基が、イソシアネート含有組成物中で、イソシアネートと反応している反応イソシアネート活性基を含む、物品。 - 前記反応イソシアネート活性基、及び前記イソシアネートが、カルバメート結合、チオカルバメート結合、又はカルバミド結合を形成している、請求項15記載の方法による物品。
- ポリウレタン組成物に結合したアクリル組成物を含む物品であって、前記結合が、前記アクリル組成物内で結合したイソシアネート活性基の残基と、前記ポリウレタン組成物内に結合したイソシアネートの残基との間で形成される、前記物品。
- (a)アクリル組成物を配合すること;及び
(b)前記アクリル組成物を前記ポリウレタンに結合すること
を含む、積層工程を回避してポリウレタンとアクリル組成物の結合の効率を改善する方法。 - 物品の製造方法であって:
(a)多官能性架橋剤を有するアクリル組成物を配合すること、ここで前記多官能性架橋剤はイソシアネート活性基を含む;及び
(b)前記アクリル組成物をイソシアネート含有組成物に結合すること
を含む、前記方法。 - 請求項21記載の方法で製造された物品。
- (a)その中で多官能性架橋剤の少なくとも1残基と結合しているアクリル組成物を含み、
ここで、前記多官能性架橋剤残基が、イソシアネート含有組成物中でイソシアネートと反応している反応イソシアネート活性基を含む、物品。 - 物品を製造する方法であって:
(a)多官能性架橋剤、及び/又は多官能連鎖移動剤を有するアクリル組成物を配合すること、ここで前記多官能性架橋剤、及び/又は多官能連鎖移動剤はイソシアネート活性基を含む;及び
(b)前記アクリル組成物をイソシアネート含有組成物に結合させること
を含む、前記方法。 - (a)その中で多官能性架橋剤、及び/又は多官能性連鎖移動剤の少なくとも1残基と結合しているアクリル組成物を含み、
ここで、前記多官能性架橋剤残基、及び/又は多官能性連鎖移動剤残基が、イソシアネート含有組成物中でイソシアネートと反応している、反応イソシアネート活性基を含む、物品。
