Abstract
【解決手段】ポリエステル樹脂から成る内外層及び機能性樹脂から成る少なくとも1層の中間層から成る多層構造を有する耐圧性ポリエステル容器において、
容器胴部における、ポリエステル樹脂から成る内層の結晶化度が23%以上及び外層の結晶化度が18%以上であると共に、該内層の結晶化度及び外層の結晶化度の平均値が24%以上であり、前記機能性樹脂中にクレイが分散されていることを特徴とする耐圧性ポリエステル容器。

Description
特に、機能性樹脂から成る中間層にクレイを配合して成る多層構造を有する耐圧性ポリエステル容器においては、延伸時に高負荷が生じやすいという延伸特性を有するため、中間層中にボイドを生じ、成形当初から白化する傾向がある。
本発明の耐圧性ポリエステル容器においては、機能性樹脂が、ポリメタキシレンアジパミド又はエチレン−ビニルアルコール共重合体を基材樹脂として含有するものであることが好適である。
また本発明の耐圧性ポリエステル容器の製造方法によれば、耐熱性ポリエステル容器の製造方法における熱固定工程を要することなく、容器胴部におけるポリエステル樹脂から成る内外層の結晶化度を上記範囲にすることができ、効率的に耐圧性ポリエステル容器を製造することが可能となる。
前述したとおり、機能性樹脂にクレイを配合して成る機能性樹脂組成物は、延伸時の負荷が大きいという特性を有しており、その結果、通常の耐圧性ポリエステル容器の製法と同じ方法で、かかる多層構造を有する耐圧性ポリエステル容器を成形した場合、成形当初から白化する傾向があり、経時保管によりさらに白化が進行してしまうという問題があった。
すなわち、ポリエステル樹脂から成る内層及び外層の結晶化度が上記値以上にあるポリエステル容器は、中間層への水分透過量が少ないため、中間層中の分子の動きが抑えられると共に結晶化が抑制され、その結果、結晶化に起因する白化を有効に防止することが可能となるのである。
尚、本発明における内層及び外層のポリエステル樹脂の結晶化度Xcは、密度法により測定される。すなわち、下記式
Xc=[dc(d−da)/d(dc−da)]×100
ここで、daは完全非晶性ポリエステル樹脂の密度、dcは理論上の完全結晶化ポリエステル樹脂の密度、dは試料密度である、
により算出することができる。
すなわち、ポリエステル樹脂から成る内層の結晶化度が23%以上、外層の結晶化度が18%以上、且つこれらの平均値が24%以上である本発明の耐圧性ポリエステル容器においては、50℃、80%RH、72時間の促進経時実験において、容器のヘイズの上昇が抑制され、透明性が維持しているのに対して(実施例1〜5)、これらの条件を一つでも満足していない耐圧性ポリエステル容器においては、ヘイズが増加して、透明性が損なわれているのである(比較例1、2、4、5)。
一般に耐熱用途のポリエステル容器においては、二軸延伸ブロー成形をした後に熱固定を行うこと、或いは加熱処理工程を有する二段ブロー成形法により成形され、かかる耐熱性ポリエステル容器は、容器の歪が除去されていると共に、高い結晶化度を有しているが、本発明においては、このような熱固定工程或いは加熱処理工程を経ることなく、容器に高い結晶化度を付与することが可能であって、耐圧性又は耐熱圧性ポリエステル容器として使用することが可能となるのである。
本発明の耐圧性ポリエステル容器の中間層は、機能性樹脂を基材樹脂としてこれにクレイを分散して成る機能性樹脂組成物を用いる。
すなわち、機能性樹脂は一般に延伸応力が大きく、延伸により透明性及び機能性樹脂に基づく機能が損なわれやすいという特徴を有している。更にかかる機能性樹脂にガスバリア性を向上させるためにクレイを分散させた場合には、機能性樹脂単独よりも延伸応力が大きくなるため、ボイドの発生による透明性及びガスバリア性等の機能が損なわれやすく、特に本発明の目的に適したものである。
また、機能性樹脂は一般に吸湿性が高く、成形後の水分吸湿によりガラス転移温度が低下すると共に分子が動きやすく結晶化が促進される傾向にある。かかる機能性樹脂にガスバリア性を向上させるためにクレイを分散させた場合には、核剤効果により成形時の結晶化が促進されるため、成形後は非晶部分のうち結晶化可能なものはすでにかなりの部分が結晶化しているか、或いは結晶化しにくい構造となっており、経時保管中の中間層の結晶化が抑制され、その結果、結晶化に起因する白化を有効に防止することが可能となるのである。
本発明で用いるクレイは、クレイを有機化剤で膨潤化処理したものであることが特に好適である。この場合、上記クレイの中でも、モンモリロナイトは高膨潤性を有し、有機化剤の浸透による膨潤が起こり層間が広がりやすいため特に好ましい。
有機化剤としては、第4級アンモニウム塩が好ましく使用できるが、より好ましくは、炭素数12以上のアルキル基を少なくとも一つ以上有する第4級アンモニウム塩、具体的には、トリメチルドデシルアンモニウム塩、トリメチルテトラデシルアンモニウム塩等が用いられる。
クレイ含有機能性樹脂においては、クレイを機能性樹脂100重量部当たり1乃至10重量部、特に1乃至8重量部の割合で配合することが好ましい。上記範囲よりもクレイの量が少ない場合には、クレイを配合することにより得られるガスバリア性を上記範囲にある場合に比して充分に得ることができず、一方上記範囲よりもクレイの量が多い場合には、上記範囲にある場合に比して成形性に劣るようになるので好ましくない。
酸化性有機成分としては、側鎖または末端に官能基を有し且つ酸化可能なもの、具体的には、ブタジエン、無水マレイン酸変性ブタジエン等の酸乃至酸無水物で変性されたポリエンオリゴマー乃至ポリマーを挙げることができ、また遷移金属触媒としては、鉄、コバルト、ニッケル等の周期律表第VIII族金属成分が使用されるが、勿論、これらの例に限定されない。
酸化性有機成分の配合量は、機能性樹脂100重量部当たり2乃至10重量部の量で配合されていることが好ましく、また遷移金属触媒は、金属換算で少なくとも300ppm配合されていることが好ましい。
本発明の内外層に用いるポリエステル樹脂は、従来公知のジカルボン酸成分及びジオール成分から成るポリエステル樹脂を用いることができる。
ジカルボン酸成分としては、ジカルボン酸成分の50%以上、特に80%以上がテレフタル酸であることが機械的性質や熱的性質から好ましいが、テレフタル酸以外のカルボン酸成分を含有することも勿論できる。テレフタル酸以外のカルボン酸成分としては、イソフタル酸、ナフタレンジカルボン酸、p−β−オキシエトキシ安息香酸、ビフェニル−4,4’−ジカルボン酸、ジフェノキシエタン−4,4’−ジカルボン酸、5−ナトリウムスルホイソフタル酸、ヘキサヒドロテレフタル酸、アジピン酸、セバシン酸等を挙げることができる。
また上記ジカルボン酸成分及びジオール成分には、三官能以上の多塩基酸及び多価アルコールを含んでいてもよく、例えば、トリメリット酸、ピロメリット酸、ヘミメリット酸,1,1,2,2−エタンテトラカルボン酸、1,1,2−エタントリカルボン酸、1,3,5−ペンタントリカルボン酸、1,2,3,4−シクロペンタンテトラカルボン酸、ビフェニル−3,4,3’,4’−テトラカルボン酸等の多塩基酸や、ペンタエリスリトール、グリセロール、トリメチロールプロパン、1,2,6−ヘキサントリオール、ソルビトール、1,1,4,4−テトラキス(ヒドロキシメチル)シクロヘキサン等の多価アルコールが挙げられる。
本発明の内外層に用いるポリエステル樹脂には、それ自体公知の樹脂用配合剤、例えば着色剤、抗酸化剤、安定剤、各種帯電防止剤、離型剤、滑剤、核剤等を最終成形品の品質を損なわない範囲で公知の処方に従って配合することができる。
本発明の耐圧性ポリエステル容器は、ポリエステル樹脂から成る内外層、クレイ配合機能性樹脂組成物から成る中間層を少なくとも1層有する限り種々の層構成を採用することができ、図1に示すように、ポリエステル樹脂から成る内層1及び外層2の間にクレイ配合機能性樹脂組成物から成る中間層3を有する層構成のものでもよいし、図2に示すように、ポリエステル樹脂から成る内層1及び外層2に、ポリエステル樹脂からなる内層1とポリエステル樹脂から成る中間層4の間及びポリエステル樹脂から成る外層2及びポリエステル樹脂から成る中間層4の間に、機能性樹脂から成る中間層3a,3bが2つ形成された層構成等であってもよい。
中間層であるクレイ配合機能性樹脂組成物から成る層の厚みは20μm未満であることが容器の透明性の点から重要であり、特に5乃至15μmの範囲にあることが好ましく、中間層が胴部の全厚みの3乃至10%の範囲にあることが好ましい。
またクレイ配合機能性樹脂組成物から成る中間層を複数存在させるときは、一つの中間層の厚みが20μm未満、特に8乃至15μmの範囲にあることが好ましく、中間層全体として胴部の全厚みの3乃至20%の範囲にあることが好ましい。
本発明の耐圧性ポリエステル容器は、上記多層構造を有するプリフォームを成形し、このプリフォームを110乃至120℃、特に112乃至118℃の高温に加熱して、このプリフォームを軸方向に引っ張り延伸すると共に周方向にブロー延伸し、図3に示すような所謂ペタロイド型形状や、底部が中心部に凹部が形成されたシャンパン型等の従来公知の耐圧性の底部形状とすることにより製造することができる。尚、前述した通り、本発明においては、熱固定を行うことなく、内外層の結晶化度を上述した範囲にすることが可能である。
多層プリフォームの製造は、それ自体公知の成形法で行うことができ、例えばクレイ配合機能性樹脂組成物とポリエステル樹脂とを共押出する共押出成形法:クレイ配合機能性樹脂組成物とポリエステル樹脂とを金型内に同時に射出する同時射出成形法:ポリエステル樹脂、クレイ配合機能性樹脂組成物、ポリエステル樹脂を金型内に逐次射出する逐次射出法:クレイ配合機能性樹脂組成物とポリエステル樹脂との共押出物をコア型とキャビティ型とで圧縮成形する圧縮成形法で製造することができる。
多層プリフォームの成形とその延伸ブロー成形とは、上記の通りコールドパリソン方式で実施することが好ましいが、形成される多層プリフォームを完全に冷却しないで延伸ブロー成形を行うホットパリソン方式にも適用できる。
延伸ブロー成形に先立って、プリフォームを熱風、赤外線ヒーター、高周波誘導加熱等の手段で延伸温度まで予備加熱するが、本発明においては、特に110乃至120℃、特に112乃至118℃の通常の延伸ブロー成形よりも高温に加熱して延伸ブローすることが重要である。すなわち上記温度よりもプリフォームの温度が低い場合には、クレイ配合機能性樹脂組成物の延伸応力が大きくなり、延伸配向による結晶化の促進を望めず、経時保管後の透明性が低下すると共に、ボイドが発生し易くなって、得られるポリエステル容器の透明性も劣るようになる。一方上記範囲よりも大きい場合には、プリフォームが軟化して延伸ブロー成形時に芯ズレを生じて成形性が悪化して、得られるポリエステル容器の肉厚分布が不均一になったり、プリフォームが延伸ブロー成形前に結晶化してしまい、成形が不可能となる。
すなわち、上記温度範囲に加熱されたプリフォームを二軸延伸ブロー成形するに際して、プリフォーム内部に高温に加熱された加熱体が挿入されて内部加熱されていること及び/又は高温の熱風が圧入されていることにより、プリフォーム内部の温度がより高温になると共に、延伸ブロー成形時においてプリフォーム内部の温度が高温に保たれるため、歪の緩和が促進され、延伸応力の高いクレイ配合機能性樹脂組成物から成る中間層の歪も緩和されるため、透明性及びガスバリア性等の機能を損なうことが有効に抑制される。
内部加熱の加熱時間は、プリフォームの予備加熱温度及び内部加熱に用いる加熱体の設定温度によって変化させることが好ましく、好適には、8乃至20秒、特に10乃至15秒の範囲で加熱を行うことが望ましい。また、延伸ブロー成形する際に用いられるホットエアーは金型内にセットされたプリフォーム内部に2乃至3秒間圧入されることが望ましい。
本発明方法により得られた耐圧性ポリエステル容器は、容器胴部における、ポリエステル樹脂から成る内層の結晶化度が23%以上及び外層の結晶化度が18%以上であると共に、該内層の結晶化度及び外層の結晶化度の平均値が24%以上であり、経時保管した場合にも、ヘイズが6%以下という優れた透明性を長期にわたって維持することが可能となる。
作成した多層ボトルの胴部中央から幅5mm、長さ5mmの試験片を切り出した。試験片から内側のポリエステル層と外側のポリエステル層をそれぞれ剥がし取り、試料を水−硝酸カルシウム系密度勾配管に20℃で2時間浸積した後の試料位置を読みとり、試験片の密度d(g/cm3)を求めた。得られた密度から、下記式により結晶化度χc(%)を求めた。
χc=[1.455×(d−1.335)/(d×(1.455−1.335))]×100
ここで、1.335は完全非晶性ポリエチレンテレフタレート樹脂の密度、1.455は理論上の完全結晶化ポリエチレンテレフタレート樹脂の密度である。
成形直後の多層ボトル及び50℃80%RHの環境下に72時間保管した後の多層ボトルの胴部中央から幅30mm、長さ40mmの試験片をそれぞれ切り出した。試験片を多層のまま、カラーコンピューター[S&M COLOUR COMPUTER MODEL SM−4 : スガ試験機(株)製]にてヘイズ(%)を測定した。
内外層PET用射出機(a)、中間層PET用射出機(b)、機能性樹脂用射出機(c)の3台の射出機を備えた共射出成形機を用い、射出機(a)及び(b)には150℃で4時間乾燥処理を行ったポリエチレンテレフタレート(PET)樹脂[BK6180(日本ユニペット(株)製)]、射出機(c)には機能性樹脂としてポリメタキシリレンアジパミド樹脂(MXD6)[T620(日本ユニペット(株)製)]と、膨潤化処理を行った天然モンモリロナイト3重量%を、二軸押出機にて溶融混練して得られた樹脂組成物を用いて、内外層及び中間層がPET層、それらの間が機能性樹脂から成る機能性樹脂中間層である2種5層(a/c/b/c/a)、重量33gの多層プリフォームを逐次射出成形により作成した。
このプリフォームを、クオーツヒーター用いて外部から表面温度111℃まで予備加熱して、延伸倍率が縦3.0倍、横3.0倍に2軸延伸ブロー成形を行い、内容積516ml、胴部における各層の厚みが、内PET層(100μm)/内機能性樹脂層(10μm)/中間PET層(110μm)/外機能性樹脂層(11μm)/外PET層(130μm)の多層ボトルを作成した。
得られた多層ボトルから、内PET層、外PET層の結晶化度及びヘイズを測定した。
多層プリフォームを表面温度118℃まで予備加熱した以外は実施例1と同様に多層ボトルを成形し、結晶化度及びヘイズの測定を行った。
機能性樹脂としてエチレン−ビニルアルコール共重合体(EVOH)(エバール F101:(株)クラレエバールカンパニー製)と膨潤化処理を行った天然モンモリロナイト3重量%を二軸押出機にて溶融混練して得られた樹脂組成物とし、多層プリフォームを表面温度114℃まで予備加熱した以外は実施例1と同様に多層ボトルを成形し、結晶化度及びヘイズの測定を行った。
多層プリフォームを表面温度116℃まで予備加熱した以外は実施例3と同様に多層ボトルを成形し、結晶化度及びヘイズの測定を行った。
多層プリフォームを表面温度113℃まで予備加熱した以外は実施例1と同様に多層ボトルを成形し、結晶化度及びヘイズの測定を行った。
多層プリフォームを表面温度109℃まで予備加熱した以外は実施例1と同様に多層ボトルを成形し、結晶化度及びヘイズの測定を行った
多層プリフォームを表面温度121℃まで予備加熱した以外は実施例1と同様に多層ボトルを成形したが、ボトルの肉厚分布が不均一であった。
多層プリフォームを表面温度127℃まで予備加熱した以外は実施例1と同様に多層ボトルを成形したが、プリフォームの結晶化により成形が困難であった。
多層プリフォームを表面温度107℃まで予備加熱した以外は実施例3と同様に多層ボトルを成形し、結晶化度及びヘイズの測定を行った。
機能性樹脂をポリメタキシリレンアジパミド樹脂(MXD6)[T620(日本ユニペット(株)製)]とした以外は実施例5と同様に多層ボトルを成形し、結晶化度及びヘイズの測定を行った。

- ポリエステル樹脂から成る内外層及び機能性樹脂から成る少なくとも1層の中間層から成る多層構造を有する耐圧性ポリエステル容器において、
容器胴部における、ポリエステル樹脂から成る内層の結晶化度が23%以上及び外層の結晶化度が18%以上であると共に、該内層の結晶化度及び外層の結晶化度の平均値が24%以上であり、前記機能性樹脂中にクレイが分散されていることを特徴とする耐圧性ポリエステル容器。 - 前記機能性樹脂が、ポリメタキシレンアジパミド又はエチレン−ビニルアルコール共重合体を基材樹脂として含有するものである請求項1記載の耐圧性ポリエステル容器。
