Abstract
【解決手段】天然木質材2の早材部5の表面2aを除去することで、0.1mm以上0.4mm以下の深さの凹部7を有する浮造り加工を施す。天然木質材2の表面2a全体にシーラー層8を形成する。活性エネルギー線硬化特性および湿気硬化特性を兼ね備えた着色樹脂9をシーラー層8の表面に塗布し、少なくとも凹部7内(シーラー層凹部8a)に充填させる。着色樹脂9を硬化させるために天然木質材2の表面2a側に活性エネルギー線10を照射する。少なくとも凹部7内(シーラー層凹部8a)に着色樹脂9が残るように天然木質材2の表面2a側を均一に研削する。最後に、天然木質材2の表面2a側に塗膜11を形成する。

Description
従来より、化粧板として、いわゆるWPCと称される製造方法により製造される化粧板が知られている(例えば、特許文献1参照)。WPCにより製造された化粧板は、優れた意匠性を有するとともに、耐傷性に優れることから、高級化粧材として普及している。WPCは、乾燥させた天然木質材に樹脂を含浸させて硬化させた後、合板や、木質繊維板等の基板に接着し、次いで、合成樹脂塗料等により表面塗装することにより、化粧板を得る方法である。WPCでは、天然木質材への樹脂の含浸ムラをなくすために、減圧と加圧とを繰り返して木質基板に樹脂を注入する。
以下、本発明の第1の実施形態にかかる化粧板の製造方法について、図1に基づいて詳細に説明する。
次に、本発明の第2の実施形態に係る化粧板の製造方法について、図2に基づいて詳細に説明する。なお、図1と同じ構成要素については同じ符号を付し、第1の実施形態と同じ部分については、その詳細な説明は省略する。
次に、本発明の第3の実施形態に係る化粧板の製造方法について、図3に基づいて詳細に説明する。なお、図1および図2と同じ構成要素については同じ符号を付し、第1の実施形態と同じ部分については、その詳細な説明は省略する。
(実施例1)
天然木質材として、厚さ0.47mmの米ツガ板目単板を用いる。基板は、厚さ15mmの合板基材とする。これらの単板と合板基板とを酢酸ビニル系接着剤を用いて接着した。
天然木質材として、厚さ0.3mmの米マツ柾目単板を用いる。基板は、厚さ15mmの合板基材とする。これらの単板と合板基板とを酢酸ビニル系接着剤を用いて接着した。

Claims (6)
- 少なくとも表面が天然木質材からなる化粧板の製造方法であって、
上記天然木質材を構成する早材部と晩材部のうち早材部の表面を除去することで、0.1mm以上でかつ0.4mm以下の深さの凹部を有する浮造り加工を施す浮造り加工工程と、
上記浮造り加工された天然木質材の表面全体にシーラー層を形成するシーラー層形成工程と、
活性エネルギー線硬化特性および湿気硬化特性を兼ね備えた着色樹脂を上記シーラー層の表面に、少なくとも上記凹部内に充填されるように塗布する樹脂塗布工程と、
上記着色樹脂を硬化させるために上記天然木質材の表面側に活性エネルギー線を照射する照射硬化工程と、
少なくとも上記凹部内に上記着色樹脂が残るように上記天然木質材の表面側を均一に研削する研削工程と、
上記研削後の天然木質材の表面側に透明性樹脂塗料を塗布する塗装工程と、
を含む化粧板の製造方法。 - 請求項1の化粧板の製造方法において、
上記樹脂塗布工程における上記着色樹脂は、ビスアシルフォスフィンオキサイドを0.1質量%以上でかつ1.5質量%以下含むか、またはモノアシルフォスフィンオキサイドを0.5質量%以上でかつ5.0質量%以下含むものであり、
上記照射硬化工程における上記活性エネルギー線は、波長が350nm以上でかつ400nm以下の領域にある紫外線である化粧板の製造方法。 - 請求項1または2の化粧板の製造方法において、
上記照射硬化工程と上記研削工程との間に、上記天然木質材の凹部の底部にある上記着色樹脂を硬化させるために加熱する加熱硬化工程をさらに含む化粧板の製造方法。 - 請求項1から3のいずれか1つの化粧板の製造方法において、
上記樹脂塗布工程では、上記シーラー層の表面に上記天然木質材の凹部以外の部分をも覆うように上記着色樹脂を塗布し、
上記研削工程では、上記天然木質材の表面側全体に上記着色樹脂が残るように研削する化粧板の製造方法。 - 請求項1から3のいずれか1つの化粧板の製造方法において、
上記研削工程では、上記天然木質材の表面の上記晩材部まで研削する化粧板の製造方法。 - 請求項1から5のいずれか1つの化粧板の製造方法において、
上記塗装工程における、上記透明性樹脂塗料は、ガラス板上に厚さ100μmの塗膜を形成したときの鉛筆硬度がB以上である樹脂であり、
上記塗装工程では、上記透明性樹脂塗料を100μm以上でかつ200μm以下の厚さの塗膜を形成するように塗布する化粧板の製造方法。
