Abstract
【解決手段】本発明では、液体、砥粒、結合剤材料、ゲランガムのようなポリマー及びを含有するスラリーから微小研磨工具を形成する。本発明では、このスラリーを型に流し込み、型内でポリマーをイオン的に架橋させる。このポリマーの架橋は、砥粒が結合剤材料中に実質的に均一に分散した状態で、結合剤材料及び砥粒の構造を固定する。その後、結合剤材料及び砥粒のイオン的に架橋した構造を焼成して、微小研磨工具を製造することができる。

Description
下の表1及び2は、本発明の200gバッチのスラリーを生成させるために用いられる種々の成分の好適な各質量を示す。表1の組成において、結合剤材料の質量(mb)は、砥粒の質量(ma)の約6wt%である。表2の組成において、mbはmaの約10wt%である。「vol%固体」の欄は配合された砥粒及び結合剤材料により形成されたスラリーのvol%を示す。各表の横列に示されている試料は、約30〜約45vol%固体に及ぶが、これより小さいか又は大きい%も使用されうる。しかしながら、好適には固体は、スラリーの約60vol%未満に限定される。これは、約60vol%を超える固体%では、スラリーの粘度は本発明の方法を用いる使用に実際的な粘度を超えうることによる。表1及び2において、砥粒の密度は3.95g/cm3であり、結合剤の密度は2.4g/cm3である。
4×6×1インチ・ブランクの形状の架橋した微小研摩試料を、固体32.5vol%(64.23wt%)を含む泥しょう(slip)から形成した。この泥しょうは、水(104.29g);Kelcogel(登録商標)KA50ゲランガム(0.625g)(米国、ミズーリー州 セントルイスのNutra Sweet Kelco Co.,から入手);600グリット(10〜12μm)のアルミナ砥粒(175.18g)(米国、マサチューセッツ州 WorcesterのSaint−Gobain Industrial Ceramics から入手);ガラス結合剤混合物(17.527g)(VH結合剤混合物。米国特許第5,401,284号明細書の例1に記載。マサチューセッツ州 WorcesterのNorton Companyから入手);CaCl2・2H2O(0.417g);及びDarvan(登録商標)821Aポリアクリレート(2.086g)(米国、コネチカット州 NorwalkのR.T. Vanderbiltから入手)を含有していた。成分を混合し、80℃に加熱して、均一な加熱スラリーを形成した。その後、加熱スラリーを型に流し込み、Kelcogel(登録商標)KA50ポリマーが架橋構造を形成するまでフリーザーで冷却した。

Claims (43)
- (a)液体、砥粒、結合剤材料、ポリマー及び少なくとも1つの架橋剤を含むスラリーを型に流し込み、未焼成の流し込まれた物品の構造を形成させること;
(b)型内でポリマーをイオン的に架橋させ、イオン的に架橋されたポリマーは未焼成の流し込まれた物品の構造を固定すること;並びに
(c)未焼成の流し込まれた物品を焼成して微小研摩工具を生成させること、
の段階を含む、微小研摩工具の製造方法。 - 砥粒が約1μm〜約30μmの範囲の粒径を有する、請求項1に記載の方法。
- スラリーを約25℃から95℃の範囲の温度に加熱する段階を更に含む、請求項1に記載の方法。
- 架橋剤がCaCl2を含む、請求項3に記載の方法。
- 架橋剤がY(NO3)3を含む、請求項3に記載の方法。
- 加熱されたスラリーを流し込み、その流し込まれたスラリーを冷却する段階を更に含む、請求項3に記載の方法。
- ポリマーが水溶性多糖類である、請求項3に記載の方法。
- ポリマーが食品グレードのゲランガムである、請求項7に記載の方法。
- ポリマーの量が配合された液体及びポリマーの約0.2wt%〜約1wt%である、請求項8に記載の方法。
- 流し込まれた物品は、ポリマーが架橋された後、約1300℃までの温度で焼成される、請求項2に記載の方法。
- ポリマーを架橋した後に、そして焼成前に、流し込まれた物品から液体を除去する段階を更に含む、請求項10に記載の方法。
- 架橋されたポリマーが焼成の間に流し込まれた物品から除去される、請求項11に記載の方法。
- 結合剤材料が焼成の間にビトリファイされる、請求項12に記載の方法。
- 焼成前に型から流し込まれた物品を除去する段階を更に含む、請求項13に記載の方法。
- 焼成物品がホイール、スティック、ストーン、シリンダー、カップ、ディスク及びコーンからなる群から選ばれる形状である、請求項13に記載の方法。
- 焼成物品が約30%〜約70%の気孔率を有する、請求項13に記載の方法。
- (a)液体;(b)砥粒;(c)結合剤材料;(d)イオン的に硬化性のポリマー;及びe)少なくとも1つの架橋剤を含む、スラリー。
- 架橋剤が塩化カルシウム及び硝酸イットリウムからなる群より選ばれる、請求項17に記載のスラリー。
- 液体が脱イオン水を含む、請求項17に記載のスラリー。
- 液体が更に分散剤を含む、請求項19に記載のスラリー。
- 分散剤がポリアクリル酸アンモニウムを含む、請求項20に記載のスラリー。
- 砥粒がアルミナを含む、請求項17に記載のスラリー。
- 砥粒が炭化ケイ素を含む、請求項17に記載のスラリー。
- 砥粒の粒径が約1μm〜約30μmの範囲である請求項17に記載のスラリー。
- 砥粒がスラリーの約55wt%〜約70wt%の範囲の量でスラリーに存在する、請求項17に記載のスラリー。
- 結合剤材料がガラスフリットを含む、請求項17に記載のスラリー。
- ガラスフリットがアルミノケイ酸塩を含む、請求項26に記載のスラリー。
- ガラスフリット粒子が約5μm〜約30μmの範囲の平均粒径を有する、請求項27に記載のスラリー。
- ガラスフリット粒子がスラリーの約3.5wt%〜約7wt%の範囲の量でスラリーに存在する、請求項28に記載のスラリー。
- イオン的に架橋したスラリーが水溶性多糖類を含む、請求項17に記載のスラリー。
