【発明の属する技術分野】
この発明は、表皮付き発泡成形部材のシール構造に関し、更に詳細には、所要形状に成形された基材および該基材の外面に部分的に配設される表皮の間に発泡空間を画成し、この発泡空間内で発泡体を発泡させて表皮付き発泡成形部材を成形する際に、前記表皮の輪郭部に延設した表皮シール部を前記基材に延設した基材シール部に当接させ、前記発泡体の漏出防止を図るようにしたシール構造に関するものである。

【従来の技術】
表皮付き発泡成形部材は、基材と、表皮と、これら基材および表皮の間に介在される発泡体とからなる3層構造となっており、所要形状に成形された合成樹脂製の前記基材により剛性向上を図り、外部に露出する合成樹脂製の前記表皮により外観上の質感向上を図ると共に、弾力性を有するウレタンフォーム等から形成された前記発泡体により触感向上を図るようになっている。このような表皮付き発泡成形部材としては、例えば乗用車等の乗員室内に設置される車両内装部材(インストルメントパネル、フロアコンソール、コンソールリッド、ドアパネル等)や、家具等が挙げられる。

図10は、車両内装部材としてのインストルメントパネルの概略斜視図、図11は図10のX−X線断面図である。このインストルメントパネル10は、所要形状にインジェクション成形した合成樹脂製の基材12に対し、該基材12の乗員席側に臨んだ約1/2の外面領域に表皮14および発泡体16を被着するようになっており、部分的に3層構造となった表皮付き発泡成形部材である。従って、インストルメントパネル10の上面後方(フロントガラス70側)には、図11および図12に例示するように、基材12と表皮14との境界部分18が形成されている。

前記表皮付き発泡成形部材としてのインストルメントパネル10は、図13に例示するように、予備成形した前記基材12および予備成形した表皮14を、発泡成形型40の第1成形型42および第2成形型44に夫々セットしたもとで、該発泡成形型40を型閉めした際に基材12および表皮14の間に画成された発泡空間20内で発泡体16を発泡成形することで、前記3層構造に形成する成形方法が採用されている。このため、前記表皮14の端縁部(輪郭部)と基材12とをシールする必要があるため、該表皮14の輪郭部に表皮シール部22を一体的に形成する一方、前記基材12の所要位置には、該表皮シール部22に対応した基材シール部24を一体的に形成してある。これにより、前記発泡成形型40の型閉めを行なった際には、前記表皮シール部22が前記基材シール部24に当接(密着)するようにして、前記発泡空間20内で発泡する発泡体16の漏出防止を図るようになっている(図13に実線表示)。なお、このような発泡体16の成形に際してのシール構造は、例えば特許文献1等に開示されている。

【発明が解決しようとする課題】
ところで、前述した従来の表皮付き発泡成形部材のシール構造では、次のような理由から、シール状態を適切かつ確実に形成することが困難となっていた。すなわち従来の前記表皮14は、真空成形技術、パウダースラッシュ成形技術またはスプレー成形技術等に基づいて予備成形されるようになっており、その厚みは全体的に略均一で概ね1mm程度の薄肉とされ、また材質もTPOや塩化ビニル等とされるために柔軟性に富んだ特性を有している。このため、例えば予備成形された前記表皮14を図示しない表皮成形型から脱型するに際し、剥離不良等によって部分的に引張られたりすると、該表皮14に形状変形が生じてしまう。また、予備成形後の保管時にあっても、保管状態が悪かったり温度変化が大きい等の理由により、前記表皮14に形状変形が生ずる可能性がある。

従って、前記表皮14に形状変形が生じていると、発泡体16の成形に際して前記発泡成形型40を完全に型閉めしても、前記表皮シール部22と基材シール部24とが適切に密着した状態とならず、場合によっては0.5〜1mm以上の隙間が形成されることもある(図13に2点鎖線表示)。殊に前記表皮シール部22は、前記発泡成形型40を完全に型閉めしても第2成形型44から押圧されないので、該表皮シール部22と基材シール部24とのシール状態を積極的に形成することが不可能となっている。このため、発泡体16の成形完了後には、図14に例示するように、前記表皮シール部22と基材シール部24との間に入り込んだ発泡体16の一部が、基材12と表皮14との境界部分18から外部へ漏出して硬化するようになる。従って、外部へ漏出した前記発泡体16を除去するための後作業工程が追加されるため、成形効率が低下すると共に成形コストが嵩む問題が生じていた。更には、漏出した前記発泡体16を分離除去するに際して、作業ミス等に起因して前記基材12または表皮14に傷を付けてしまった場合には、製品不良を招来することとなっていた。

【発明の目的】
本発明は、前述した課題を好適に解決するべく提案されたもので、基材と表皮との境界部分を該表皮に設けた被覆端縁部で被覆することで、発泡体の一部が該境界部分から外部へ露出することを防止するようにして、後作業の省略および製品不良の発生防止を図るようにした表皮付き発泡成形部材のシール構造を提供することを目的とする。

【課題を解決するための手段】
前記課題を解決して、所期の目的を達成するため本発明は、所要形状に成形された基材および該基材の外面に部分的に配設される表皮の間に発泡空間を画成し、この発泡空間内で発泡体を発泡させて表皮付き発泡成形部材を成形する際に、前記表皮の輪郭部に延設した表皮シール部を前記基材に延設した基材シール部に当接させ、前記発泡体の漏出防止を図るようにしたシール構造であって、
前記表皮の輪郭部に、前記表皮シール部より外側へ延出する被覆端縁部を一体的に設け、
前記基材と表皮との境界部分を前記被覆端縁部で被覆することで、前記表皮シール部と基材シール部との間へ入り込んだ前記発泡体の一部が、該境界部分から前記表皮付き発泡成形部材の外部へ露出することを防止するようにしたことを特徴とする。

【発明の実施の形態】
次に、本発明に係る表皮付き発泡成形部材のシール構造につき、好適な実施例を挙げて、添付図面を参照しながら以下説明する。なお実施例では、表皮付き発泡成形部材として、基材、発泡体および表皮からなる3層構造のインストルメントパネルを例示する。従って、図10〜図14に例示したインストルメントパネル10と同一の部材・部位に関しては、同一の符号を付して説明する。

【第1実施例】
図1は、第1実施例に係るシール構造を実施した表皮付き発泡成形部材としてのインストルメントパネルの概略斜視図、図2は、図1のII−II線断面図である。このインストルメントパネル10は、所要形状に成形した基材12と、所要形状に成形した表皮14と、これら基材12および表皮14の間に介在させた発泡体16とから構成された3層構造を呈しており、図10および図11に例示した従来のインストルメントパネル10と基本的構成は同一である。なお説明の便宜上、図1における手前側、すなわち乗員席側をインストルメントパネル10の「前側」とし、図示しないフロントガラス側を「後側」とする。

前記基材12は、ポリエチレン(PE)やポリプロピレン(PP)等のオレフィン系樹脂素材を、例えば図示しないインジェクション成形型を利用したインジェクション成形により形成された大型の合成樹脂成形部材である。この基材12の所要位置には、計器ユニット72、グローブボックス74、空調操作パネル76、オーディオ機器78およびエアアウトレット80等を設置するための各種設置部等が形成されており、これら装置や機器の重量に充分に耐え得る強度を有している。そして、外部表面における上面から前面に至る領域が、前記発泡体16および表皮14が被着されるようになる設置部26とされており、外部表面全体の約1/2の領域にこれら発泡体16および表皮14が部分的に配設されるようになっている。従って、基材12におけるフロントガラスの下方に臨むようになる上面後方と、乗員席の足下に臨むようになる前面下方は、外部に露出してインストルメントパネル10の意匠面を構成するようになっている。また、前記設置部26の輪郭部には、該輪郭部に沿って基材シール部24が形成されている。なお第1実施例の場合は、前記基材シール部24の形態および形状は、図11および図12に例示した従来の基材12に形成された基材シール部24と同一となっている。

前記表皮14は、公知技術である「反応射出成形(Reaction Injection Molding成形)技術」に基づいて成形されたウレタン成形材である。この反応射出成形技術は、成形型内に画成した所要形状のキャビティに向けて発泡原料であるポリオールとイソシアネートとを攪拌しながら射出し、これらを該キャビティ内で反応させて発泡を進行させることで、該キャビティと同一形状のウレタン成形材を成形する方法である。従って、例えば部位毎に厚みが異なるシート状部材や、複雑な外面凹凸形状を有する部材等、一般的なインジェクション成形技術と同様に、成形型からの脱型が可能な形状であれば多種多様な形状のウレタン成形材を成形可能とする特徴を有している。

前述した反応射出成形技術に基づいて成形される実施例の表皮14は、図1および図2に例示したように、前記設置部26の外部輪郭形状に合致する外部輪郭形状で、かつインストルメントパネル10の外部意匠形状を前提とした曲面凹凸形状に成形され、略全体を閉める一般部分28の厚みが1mm程度とされて柔軟性に富んでいる。そして一般部分28の外表面には、シボ模様が再現されて本革等の風合いが付与されており、インストルメントパネル10の質感向上に寄与するようになっている。また、前記表皮14の輪郭部には、前記基材12に延設した基材シール部24に対応するよう斜め下方へ傾斜延出した表皮シール部22が、該輪郭部に沿って延設されている。この表皮シール部22は、反応射出成形技術の成形特性を活かして前記一般部分28より厚肉に形成されており、基部側の厚みが2.5mm、先端側の厚みが1.5mm程度としてあるので、該一般部分28よりも強度アップが図られて変形し難くなっている。

更に前記第1実施例の表皮14では、前記表皮シール部22が延設されている輪郭部に、該表皮シール部22より外側へ延出する被覆端縁部30が一体的に設けられている。この被覆端縁部30は、前記一般部分28と略同一の厚みに形成されており、該一般部分28から連続的に延出する第1被覆部分32と、この第1被覆部分32の端縁から折れ曲がって斜め下方へ傾斜延出した第2被覆部分34とからなっている。従って、当該表皮14を前記基材12の設置部26へ適切にセットした際には、該第2被覆部分34の先端縁36が該基材12の外部表面27に当接するように設定されており、該被覆端縁部30の先端縁36と基材12の外部表面27との間でも適度なシール状態が形成されるようになる。これにより前記被覆端縁部30は、基材12の外部表面27との間に、該基材12と表皮14との境界部分18に臨む予備空間38を画成した状態で該境界部分18を被覆するようになっている。

ここで図3は、前記表皮14を成形するための表皮成形型50を、該表皮14を成形している状態で示した部分斜視図である。この表皮成形型50は、相互に型閉め可能な第1成形型52および第2成形型54から構成されており、これら第1成形型52および第2成形型54を型閉めすることで、前記表皮14と同一形状のキャビティ56が内部に画成されるようになっている。また、第2成形型54には、前記キャビティ56内へ発泡原料を射出する射出ノズル60が整合する注入口58が開設されている。

前記発泡体16は、例えばウレタン原料を発泡させて形成されるウレタンフォームであって、部位毎に多少の差異はあるものの5〜10mm程度の厚みとされているため適度の弾力性を有している。このような発泡体16が前記基材12と表皮14との間に介在されているため、該表皮14の適宜部位を指先等で押圧すると当該押圧部位が陥凹的に圧縮変形するようになり、インストルメントパネル10の触感向上を図り得る。また、万一、衝突事故時に乗員が前方へ投げ出されてインストルメントパネル10に衝突した場合には、その衝撃を吸収して傷害を軽減することにも寄与するようになっている。

次に、前述のような第1実施例に係るシール構造を実施したインストルメントパネル10の製造方法につき、図4および図5を引用して説明する。前記基材12は、図示しない基材成形型を使用したインジェクション成形技術に基づき、前記設置部26および基材シール部24を一体的に設けた前記形状に予備成形される。また前記表皮14は、前記表皮成形型50を使用した反応射出成形技術に基づき、前記表皮シール部22および被覆端縁部30を一体的に設けた前記形状に予備成形される(図3)。

そして図4に例示するように、型開き状態の発泡成形型40における第1成形型(下型)42のセット面42Aに前記予備成形した表皮14をセットする一方、第2成形型(上型)44のセット面44Aに前記予備成形した基材12をセットした後、発泡成形型40の型閉めを行なう。この際に、表皮14と基材12との間に発泡空間20が画成される一方、表皮14の前記表皮シール部22が基材12の前記基材シール部24に接触して当接するようになる。また、前記被覆端縁部30における第2被覆部分34の先端縁36が該基材12の外部表面27に接触して当接するようになり、該被覆端縁部30と基材12の外部表面27との間に、該基材12と表皮14との境界部分18に臨む前記予備空間38が画成されるようになる。

なお、前記発泡成形型40の型閉めに先立ち、前記表皮14の裏面上に所要量の発泡原料を注入しておくことで、型閉め直後から該発泡原料が発泡反応を開始して適時後に発泡空間20内に充満するようになり、発泡反応中の発泡体16が表皮シール部22の端縁部分に到来する。この際に、前記表皮シール部22と基材シール部24とが全面的に隙間なく密着している場合には、発泡体16の発泡圧により該表皮シール部22が基材シール部24に押付けられるようになるため、これら表皮シール部22と基材シール部24との密着度合が更に高まって良好なシール状態が形成され、発泡体16の漏出が好適に防止されるようになる。

一方、前記表皮14の変形等に起因して、前記表皮シール部22と基材シール部24との間に多少の隙間が形成されている場合には、発泡体16の一部が該隙間へ入り込むようになるため、該表皮シール部22が基材シール部24から離間する方向へ変形して隙間が更に拡大することもあり得る。このようになると、表皮シール部22と基材シール部24との間に入り込んだ発泡体16の一部は、図5に例示するように、基材12と表皮14との境界部分18を介して前記予備空間38内へ進入するようになる。しかしながら、前記基材12と表皮14との境界部分18は前記被覆端縁部30で被覆されているため、漏出した発泡体16がインストルメントパネル10の外部へ露出することが防止される。しかも、前記被覆端縁部30は第1成形型42のセット面42Aで支持され、かつ該被覆端縁部30の先端縁36が基材12の外部表面27に当接して適度のシール状態が形成されているため、前記境界部分18から漏出した発泡体16は前記予備空間38内に留まるようになり、これら被覆端縁部30と基材12との境界部分から発泡体16が漏出することはない。

このように、第1実施例に係るシール構造を実施したインストルメントパネル10では、前記表皮14の変形等に起因して前記表皮シール部22と基材シール部24との間に形成された隙間を介し、発泡体16の一部が該基材12と表皮14との境界部分18から漏出するようになったとしても、該境界部分18を被覆している被覆端縁部30により、漏出した該発泡体16が外部に露出することがない。従って、前記境界部分18から漏出した発泡体16を除去するための後作業工程が全く不要となるので、成形効率の低下が防止されると共に成形コストが嵩む問題も生じない。更には、漏出した発泡体16を分離除去する作業が不要であるから、この除去作業に伴う作業ミス等に起因したインストルメントパネル10の成形不良を招来することもない。

【第2実施例】
図6は、第2実施例に係るシール構造を実施した表皮付き発泡成形部材としてのインストルメントパネル10の部分断面図である。この第2実施例では、前記第1実施例のシール構造を基本としたもとで、基材12では、前記基材シール部24と同一形態の第2の基材シール部64を形成する一方、前記表皮14では、前記被覆端縁部30の第2被覆部分34の延出長をより長く設定することにより、該第2被覆部分34を前記第2の基材シール部64に密着可能な第2の表皮シール部62として構成したものである。すなわち第2実施例のシール構造では、前記基材シール部24と表皮シール部22とによる第1のシール状態と、第2の基材シール部64と表皮シール部62とによる第2のシール状態とが、表皮14の輪郭部に沿って略平行に形成されるようになり、更に両者の間には第1実施例と同様に予備空間38が画成されている。なお前記表皮14は、前述した反応射出成形技術に基づいて成形されるため、図5に例示した形状に成形し得る。

そして図7に例示するように、これら表皮14をセットした第1成形型42および基材12をセットした第2成形型44を近接移動して発泡成形型40の型閉めを行なうと、表皮14と基材12との間に発泡空間20が画成される。そして、表皮14の前記表皮シール部22が、基材12の前記基材シール部24に接触して当接するようになると共に、前記被覆端縁部30における第2被覆部分34(第2の表皮シール部62)が、該基材12に形成した第2の基材シール部64に接触して当接するようになり、更に予備空間38が画成されるようになる。

そして、前記発泡空間20内で発泡体16の成形を行なうに際し、前記表皮シール部22と基材シール部24とが全面的に隙間なく密着している場合には、発泡体16の発泡圧により該表皮シール部22が基材シール部24に押付けられるようになるため、これら表皮シール部22と基材シール部24との密着度合が更に高まって良好なシール状態が形成され、発泡体16の漏出が好適に防止されるようになる。従って、発泡体16が前記予備空間38内へ入り込むことはない。

一方、前記表皮14の変形等に起因して、前記表皮シール部22と基材シール部24との間に多少の隙間が形成されている場合には、発泡体16の一部が該隙間へ入り込むようになるため、該表皮シール部22が基材シール部24から離間する方向へ変形して隙間が更に拡大することもあり得る。このようになると、表皮シール部22と基材シール部24との間に入り込んだ発泡体16の一部は、図7に例示したように、前記予備空間38内へ入り込むようになる。しかしながら、前記基材12と表皮14との境界部分18は前記被覆端縁部30で被覆されているため、漏出した発泡体16がインストルメントパネル10の外部へ露出することが防止される。しかも、前記被覆端縁部30の第2被覆部分34(第2の表皮シール部62)が第2の基材シール部64に当接してシール状態が形成されているため、例えば発泡体16の一部が前記予備空間38に充満する程度に漏出すると、これら第2の表皮シール部62と第2の基材シール部64との密着度合が更に高まって良好なシール状態が形成される。従って、発泡体16は前記予備空間38内に留まるようになり、該発泡体16がインストルメントパネル10の外部へ露出することはない。

このように、第2実施例に係るシール構造を実施したインストルメントパネル10においても、前記境界部分18から漏出した発泡体16を除去するための後作業工程が全く不要となるので、成形効率の低下が防止されると共に成形コストが嵩む問題も生じない。更には、漏出した発泡体16を分離除去する作業が不要となるから、この除去作業に伴う作業ミス等に起因したインストルメントパネル10の成形不良を招来することもない。

【第3実施例】
図8は、第3実施例に係るシール構造を実施した表皮付き発泡成形部材としてのインストルメントパネル10の部分断面図である。この第3実施例では、前記表皮シール部22より外側へ延出するよう設けた前記被覆端縁部30が、前記境界部分18に臨む部位から前記基材12の外部表面27に隙間なく密着した状態で接触する薄板形状となっており、このように密着した状態で該境界部分18を被覆するようになっている。しかも前記被覆端縁部30は、図9に例示するように、前記発泡体16の発泡成形に際して発泡成形型40を型閉めすると、発泡成形型40の第1成形型42のセット面42Aにより前記基材12の外部表面27に押付けられるようになり、該基材12に対して全面的に押付けられて密着するようになる。なお前記被覆端縁部30は、図8に例示したように、表皮シール部22との境界部分が適宜薄肉に形成されており、前記発泡体16の発泡成形が完了した後に引張ることで、切断工具を使用することなく前記表皮14から分離除去され得るようになっている。

従って、基材12の外部表面27に良好に密着している前記被覆端縁部30で前記基材12と表皮14との境界部分18を被覆することにより、前記表皮シール部22と基材シール部24との間へ発泡体16の一部が入り込んだとしても、該発泡体16が該境界部分18より外部(基材12の外部表面27と被覆端縁部30の間)へ露出することは好適に規制される。すなわち発泡体16は、インストルメントパネル10の外部へ漏出すること自体が防止される。このため、図8に例示したように、前記発泡体16の発泡成形後に、前記被覆端縁部30を表皮14から分離除去したとしても、該発泡体16がインストルメントパネル10の外部から視認されることがない。

このように、第3実施例に係るシール構造を実施したインストルメントパネル10では、前記境界部分18から外部へ発泡体16が漏出することがないので、該境界部分18から漏出した発泡体16を除去するための後作業工程が全く不要となり、成形効率の低下が防止されると共に成形コストが嵩む問題も生じない。更には、漏出した発泡体16を分離除去する作業が不要となるから、この除去作業に伴う作業ミス等に起因したインストルメントパネル10の成形不良を招来することもない。また前記被覆端縁部30は、適度の力で引張るだけで表皮14から容易に分離除去され、当該作業に際して作業ミスを誘発することがない。

なお前記各実施例では、表皮付き発泡成形部材としてインストルメントパネル10を例示したが、本願が対象とする表皮付き発泡成形部材はこれに限定されるものではなく、これ以外にフロアコンソール、コンソールリッド、ドアパネル等の種々車両内装部材や、これ以外の家具等の種々部材が対象とされる。

【発明の効果】
以上説明した如く、本発明に係る表皮付き発泡成形部材のシール構造によれば、表皮の変形等に起因して表皮シール部と基材シール部との間に形成された隙間を介し、発泡体の一部が該基材と表皮との境界部分から漏出するようになったとしても、該境界部分を被覆している被覆端縁部により、漏出した該発泡体が外部に露出することがない。従って、境界部分から漏出した発泡体を除去するための後作業工程が全く不要となり、成形効率の低下が防止されると共に成形コストが嵩む問題を生じない利点がある。更には、漏出した発泡体を分離除去する作業が不要であるから、この除去作業に伴う作業ミス等に起因した成形不良を招来することがない等の有益な効果を奏する。
