【解決手段】ウレタン系発泡樹脂からなる基材1上に樹脂ブラケット10をセットした後、超音波ホーン20によって樹脂ブラケット10の底面の一部が基材内部に食い込むように溶融させ、次いで該食い込み部3を固化させて、固化した食い込み部3のアンカー作用により樹脂ブラケット10を基材上に固定する樹脂ブラケットの取付方法。また、先端部に樹脂ブラケット10の底面の一部が基材内部に食い込むように溶融させる脚長状の突出部を設けた超音波ホーン。

【発明の属する技術分野】
本発明は、超音波溶着による樹脂ブラケットの取付方法およびそれに用いる超音波ホーンに関するものである。

従来から、自動車用ドアトリム基材等には各種の樹脂ブラケットが取り付けられている。この樹脂ブラケットの効率的な取付手段としては、インサート成形により基材と一体的に成形・取付する方法が知られている。しかし、このインサート成形方法は、十分に基材の厚みがある場合は適用できるが、基材の厚みが薄い場合や型上の制約があって樹脂ブラケットをセットできない場合は適用することができない。

そこでインサート成形にかわり、図4に示されるように、基材1と樹脂ブラケット10をホットメルト接着剤11により貼着する方法が用いられている。なお、図において2は表皮材である。しかしながら、この方法によるときはホットメルト接着剤11の塗布工程が必要で作業性および環境性が悪いという問題点や、コストアップになるという問題点があった。

一方、特許文献1に示されるように、超音波ホーンを用い超音波溶着によって樹脂ブラケットを取り付ける方法も知られている。この方法によるときは何ら接着剤を使用しないため、効率的かつ安価に取り付けを行うことができる。しかし、この場合は樹脂ブラケットと基材を相互に溶着反応させるものであり、例えばウレタン系の発泡樹脂等からなる基材の場合には樹脂ブラケットと反応しないため適用することができず、ホットメルト接着剤により貼着するしか取付方法がなかった。

【発明が解決しようとする課題】
本発明は上記のような従来の問題点を解決して、ウレタン系の発泡樹脂等からなる基材であっても樹脂ブラケットを超音波加工により簡単かつ安価に固定することができ、またホットメルト接着剤を使用することがなく優れた作業性および環境性を発揮することができる超音波溶着による樹脂ブラケットの取付方法およびそれに用いる超音波ホーンを提供することを目的として完成されたものである。

【課題を解決するための手段】
上記の課題を解決するためになされた本発明は、ウレタン系発泡樹脂からなる基材上に樹脂ブラケットをセットした後、超音波ホーンによって樹脂ブラケットの底面の一部が基材内部に食い込むように溶融させ、次いで該食い込み部を固化させて、固化した食い込み部のアンカー作用により樹脂ブラケットを基材上に固定することを特徴とする超音波溶着による樹脂ブラケットの取付方法と、先端部に樹脂ブラケットの底面の一部が基材内部に食い込むように溶融させる脚長状の突出部を設けたことを特徴とする超音波ホーンである。

【発明の実施の形態】
以下に、図面を参照しつつ本発明の好ましい形態を示す。
図面は、ウレタン系の発泡樹脂よりなる自動車ドアトリム用の基材1にポリプロピレン樹脂よりなるボディ係止用の樹脂ブラケット10を取り付ける場合を示すものである。なお、2は基材1の表面側に貼着された表皮材である。
そして本発明では、先ず、ウレタン系発泡樹脂からなる基材1上に樹脂ブラケット10をセットし、次いで、超音波ホーン20によって樹脂ブラケット10を溶融させ基材1との溶着を行う点は、基本的には従来の超音波溶着による樹脂ブラケットの取付方法と同じである。

この時、本発明では図2〜図3に示されるように、樹脂ブラケット10の底面の一部が基材内部に食い込むように溶融させ、次いで該食い込み部3を固化させて、固化した食い込み部3のアンカー作用により樹脂ブラケット10を基材上に固定するようにした点に特徴的構成を有する。
また、本発明に用いる超音波ホーン20は、先端部に樹脂ブラケットの底面の一部が基材内部に食い込むように溶融させるための脚長状の突出部21、21を設けたものとなっている。

即ち、超音波ホーン20によって溶融された樹脂ブラケット10の底面の一部は、超音波ホーン20の突出部21によって基材1の内部に食い込むように加工され、次いで、超音波ホーン20が引き上げられると溶融状態にあった食い込み部3が自然冷却により固化されることとなる。この工程においてウレタン系の発泡樹脂よりなる基材1は溶融されることはないが、前記の固化した薄膜状の食い込み部3が基材1に対してアンカー作用を発揮するので、樹脂ブラケット10は基材上にしっかりと固定されることとなる。

前述したようなアンカー作用を十分に発揮させるためには、超音波ホーン20を基材1の垂線よりわずかに傾斜させた状態で差し込むことが好ましい。一例として、図示のものでは樹脂ブラケット10の中心部を対象軸として少なくとも1対以上の食い込み部3、3を形成するとともに、該1対の食い込み部3、3が樹脂ブラケット10の中心部に対して下方側が先細りとなるようにそれぞれ傾斜した状態で形成したものを示している。

その他、食い込み部3、3や超音波ホーン20の先端部に設ける脚長状の突出部21、21の形状については、設計条件等により任意のものとすることができるのは勿論である。
また、超音波ホーン20の操作については、人手により超音波ホーン20を取り扱う場合は勿論のこと、ロボット等により機械的かつ自動的に取り扱うことも可能であることは言うまでもない。

このように本発明は、ウレタン系発泡樹脂からなる基材1上に樹脂ブラケット10をセットした後、超音波ホーン20によって樹脂ブラケット10の底面の一部が基材内部に食い込むように溶融させ、次いで該食い込み部3を固化させて、固化した食い込み部3のアンカー作用により樹脂ブラケット10を基材上に固定するようにしたので、従来は樹脂ブラケットとの溶着が不可能であったウレタン系の発泡樹脂等からなる基材1であっても、超音波ホーン20を利用して簡単かつ安価に樹脂ブラケットを取り付けることができることとなる。しかも、ホットメルト接着剤を使用することがないので、塗布工程がなく優れた作業性を発揮することとなり、また接着剤を用いない分だけ軽量化も促進できることとなる等の利点もある。

【発明の効果】
以上の説明からも明らかなように、本発明はウレタン系の発泡樹脂等からなる基材であっても樹脂ブラケットを超音波加工により簡単かつ安価に固定することができ、またホットメルト接着剤を使用することがなく優れた作業性および環境性を発揮することができるものである。
よって、本発明は従来の問題点を一掃した超音波溶着による樹脂ブラケットの取付方法およびそれに用いる超音波ホーンとして、産業の発展に寄与するところは極めて大である。

Claims (3)
- ウレタン系発泡樹脂からなる基材上に樹脂ブラケットをセットした後、超音波ホーンによって樹脂ブラケットの底面の一部が基材内部に食い込むように溶融させ、次いで該食い込み部を固化させて、固化した食い込み部のアンカー作用により樹脂ブラケットを基材上に固定することを特徴とする超音波溶着による樹脂ブラケットの取付方法。
- 超音波ホーンを、基材の垂線よりわずかに傾斜させた状態で差し込む請求項1に記載の超音波溶着による樹脂ブラケットの取付方法。
- 先端部に樹脂ブラケットの底面の一部が基材内部に食い込むように溶融させる脚長状の突出部を設けたことを特徴とする超音波ホーン。
