本発明は、積層セラミックコンデンサに関するものである。

【従来の技術】
近年、電子機器の小型化、高密度化に伴い、代表的なセラミック部品である積層セラミックコンデンサは、小型高容量化が求められ、このため誘電体層や内部電極層の薄層化及び多層化が進められている。

このような積層セラミックコンデンサでは、誘電体層の薄層化及び多層化に伴い、誘電体層上に形成された内部電極層の厚みが相対的に厚くなり、内部電極層が存在している部位と、存在していない部位とで内部電極層の厚みによる段差が累積し、内部電極層が形成されていない部位の誘電体層どうしの密着が弱くなり、焼成時にデラミネーションやクラックが発生しやすくなるという問題点があった。

上記問題点を解決するために、図5に示すような積層セラミックコンデンサ40が提案されている。同図によれば、積層セラミックコンデンサ40は、積層体31と、積層体31の一対の端面に形成した外部電極35、36とから構成されている。この積層体31は、複数の誘電体層32を複数積層して成るとともに、この誘電体層32間に、互いに対面しあう第1及び第2の内部電極層33、34と、第1及び第2の内部電極層33、34の厚みによる段差を実質的になくすための誘電体充填層42を介在している。具体的には、第1及び第2の内部電極層33、34は、概略矩形状をなしており、外部電極35、36と接続する辺(図では一方の短辺)が接続辺となり、この接続辺と対をなす辺が先端辺となり、残りの一対の辺(図では、一対の長辺)が外側辺となる。
そして、第1の内部電極層33、34の外側辺側には、実質的に第1及び第2の内部電極層33、34の厚み同一の誘電体充填層42が配置されている。

【発明が解決しようとする課題】
しかしながら、図6に示すように、導体パターン33、34とセラミックパターン42とが接するように形成する製造方法では、通常、セラミックパターン42を形成するスクリーン印刷の精度が30〜200μm程度あり、このような印刷の位置ずれのために、図7に示すように、セラミックパターン42の一部が導体パターン33、34上に乗り上げてしまい、段差を逆に助長する結果を招いてしまっていた。さらに、積層セラミックコンデンサ40の低コスト化の要求に応えるために、製造工程においては大型積層体41の大面積化が行われており、このため、ますます印刷による位置ずれの問題が顕在化してきていた。

本発明は、複数の誘電体層を積層して成る積層体と、
該積層体の誘電体層間に配置され、且つ互いに対向しあうとともに、一対の外側辺、先端辺及び接続辺とを有する概略矩形状の第1及び第2の内部電極層と、
前記第1及び第2の内部電極層の外側辺側の誘電体層間に介在される誘電体充填層と、
前記積層体の両端部に形成され、且つ前記第1及び第2の内部電極層の接続辺に夫々接続される一対の外部電極と成る積層セラミックコンデンサであって、
前記第1の内部電極層の一対の外側辺間の幅Wは、前記第2の内部電極層の一対の外側辺間の幅wよりも大きく設定されていることを特徴とする積層セラミックコンデンサである。

図1において、積層セラミックコンデンサ10は、積層体1と、積層体1の一対の端面に形成した外部電極5、6とから構成されている。この積層体1は、複数の誘電体層2を複数積層して成るとともに、この誘電体層2間に、互いに対向しあう第1及び第2の内部電極層3、4と、第1及び第2の内部電極層3、4の厚みによる段差を実質的になくすための誘電体充填層12を介在してなる。ここで、第1の内部電極層3及び第2の内部電極層4は、概略矩形状を成しており、4つの辺は、一対の外側辺(図1(b)では長辺である)と、接続辺、先端辺(いずれも図1(b)では短辺である)となる。そして、第1の内部電極層3の一対の外側辺間の距離(幅W)は、第2の内部電極層4の一対の外側辺間の距離(幅w)に比較して大きく設定されている。

図2(a)に示すように、まず、支持体(キャリアフィルム)20上にセラミックスラリを塗布して誘電体層2となるセラミックグリーンシート(便宜上同一符号を付す)を形成する。

次に、図2(b)に示すように、このセラミックグリーンシート2aの一方主面上に導電性ペーストを印刷して第1の内部電極層3となる導体パターン(便宜上同一符号を付す)を形成する。この導電性ペーストは、金属粒子と、脂肪族炭化水素と高級アルコールとの混合物からなる有機溶剤と、この有機溶剤に対して可溶性のエチルセルロースからなる有機粘結剤と、該有機溶剤に難溶解性のエポキシ樹脂からなる有機粘結剤とを含有するものである。

次に、図2(d)に示すように、第1の内部電極層となる導体パターン3が形成されたセラミックグリーンシート2と、第2の内部電極層となる導体パターン4が形成されたセラミックグリーンシート2とを順次積層して大型積層体11を得る。
