【発明の詳細な説明】
低濃度のニッケル及び/又はコバルトを用いるリン酸亜鉛処理方法
本発明は、亜鉛及びリン酸塩イオン並びに最高で100ppmのニッケル及び
/又はコバルトイオンを含有する酸性リン酸塩処理水溶液を用いて、金属表面を
処理する方法に関する。本発明は、そのような方法を、その後に塗装、特に電気
泳動塗装または粉体塗装を行うための金属表面の予備的処理として用いることに
も関する。この方法は、鋼、亜鉛めっき鋼若しくは合金亜鉛メッキ鋼、アルミニ
ウム、アルミニウムメッキ鋼若しくは合金アルミニウムメッキ鋼の表面処理に適
用することができる。
金属にリン酸塩処理を施すと、金属表面上にしっかりと結合する金属リン酸塩
の層が形成される。その層は、単独では耐腐食性を向上させ、塗料又は他の有機
被覆との組合せによって、腐食性物質に接触した場合に、侵入に耐性を示し、塗
料の付着性を実質的に向上させることに寄与する。この種のリン酸塩処理方法は
、長年知られてきている。塗装、特に、電気泳動塗装の前に行う予備的処理の場
合、リン酸塩処理溶液が比較的低濃度、例えば、0.5〜2g/lの亜鉛イオン
を含むような低亜鉛リン酸塩処理方法が特に安定である。そのような低亜鉛リン
酸塩処理浴において重要な特徴の1つは、リン酸イオンの亜鉛イオンに対する重
量比であって、通常は8以上であり、30までの値を有することもある。
リン酸亜鉛浴中において他の多価金属を用いることによっても、かなり向上し
た耐腐食性及び塗料付着性を有するリン酸塩層を形成することができるというこ
とも見出されている。一例としては、例えば0.5〜1.5g/lのマンガンイオ
ン及び例えば0.3〜2.0g/lのニッケルイオンを添加する低亜鉛方法は、い
わゆるトリカチオン方法として広範な用途が見出されており、金属表面の塗装、
例えば自動車の陰極電気泳動塗装などに用いられている。
ニッケル並びにコバルトは代替品として用いられることもあるが、毒物学的及
び流出に関する観点から、重大な(危険な)ものに分類されているので、トリカ
チオン方法と同様のレベルの性能を提供し、しかしながらニッケル及び/又はコ
バルトの浴濃度をより一層低い値とすることができるリン酸塩処理方法が必要と
されている。近年、ニッケルを全く用いずに操作することができる方法が開発さ
れた。しかしながら、この方法は、自動車産業において使用される金属表面の全
体に、高い信頼性にて均一で良好な仕上げを施すことができないという課題を伴
っている。
DE-A-20 49 350は、本質的な成分として、3〜20g/lのリン酸
塩イオン、0.5〜3g/lの亜鉛イオン、0.003〜0.7g/lのコバルト
イオン若しくは0.003〜0.04g/lの銅イオン、又は、好ましくは、0.
05〜3g/lのニッケルイオン、1〜8g/lのマグネシウムイオン、0.0
1〜0.25g/lの亜硝酸イオン、並びに0.1〜3g/lのフルオリドイオン
及び/又は2〜30g/lのクロリドイオンを含むリン酸塩処理溶液を開示して
いる。従って、この方法は、リン酸塩処理溶液がコバルト、銅又は好ましくはニ
ッケルの1種のイオンも含む亜鉛/マグネシウムリン酸塩処理を説明している。
この種の亜鉛/マグネシウムリン酸塩処理は、工業的に成功しているとはいいが
たい。
EP-B-18 841は、塩素酸塩/亜硝酸塩により促進され、特に、0.4〜
1g/lの亜鉛イオン、5〜40g/lのリン酸イオン、及び場合により少なく
とも0.2g/l、好ましくは0.2〜2g/lの、ニッケル、コバルト、カルシ
ウム及びマンガンから選ばれる1種又はそれ以上のイオンを含むリン酸亜鉛処理
溶液に関する。従って、場合によって用いるニッケル又はコバルトの濃度は、少
なくとも0.2g/lである。この例では、ニッケル濃度は0.53〜1.33g
/lと見積もられている。
EP-A-141 341は、10〜50g/lの亜鉛に加えて、0.1〜5g/
lの量のニッケル又はコバルトを含むリン酸塩処理溶液に関する。この場合、低
亜鉛リン酸塩処理は問題ではないが、静止した構造物、例えば橋などへの下塗り
としての問題がある。EP-A-287 133は、場合によって0.3g/lまで
の量でコバルトを含み得るリン酸亜鉛溶液を記載している。その溶液は、本質的
な成分として、5〜30g/lのニトレート塩を含んでいる。
本発明の目的は、自動車産業において用いられる種々の材料にトリカチオンリ
ン酸塩処理方法の効果を発揮させる、重金属の減少したリン酸塩処理方法を提供
することである。この目的は、鋼、亜鉛メッキ鋼若しくは合金亜鉛メッキ鋼及び
/又はアルミニウムの金属表面をリン酸塩処理する方法であって、金属表面を、
噴霧又は浸漬によって、亜鉛を含有するリン酸塩処理溶液に3秒〜8分の時間で
接触させる方法であって、リン酸塩処理溶液が、
0.2〜3g/lの亜鉛イオン、
PO4として計算して3〜50g/lのリン酸イオン、
1〜100mg/lのニッケル及び/又はコバルトイオン、並びに
0.3〜4g/lの塩素酸イオン、
0.01〜0.2g/lの亜硝酸イオン、
0.05〜2g/lのm−ニトロベンゼンスルホネートイオン、
0.05〜2g/lのm−ニトロベンゾエートイオン、
0.05〜2g/lのp−ニトロフェノール、
0.005〜0.15g/lの過酸化水素(遊離又は結合した形態)、
0.1〜10g/lのヒドロキシルアミン(遊離又は結合した形態)、及び
0.1〜10g/lの還元糖
から選ばれる1種又はそれ以上の促進剤;並びに
0.5g/lを越えないニトレートイオン
を含むことを特徴とする方法によって達成される。
亜鉛濃度は、約0.3〜約2g/lの範囲、特に0.8〜1.6g/lの範囲で
あることが好ましい。1.6g/l以上、例えば2〜3g/lの範囲の亜鉛濃度
は、本発明の方法にあまり利点をもたらすことにはならず、その一方で、リン酸
塩処理浴中に生成するスラッジを増加させ得る。そのような亜鉛濃度は、亜鉛メ
ッキした表面をリン酸塩処理するときに、酸洗い腐食(pickling errosion)のた
めにリン酸塩処理浴中に更に亜鉛が入り込むような場合に、運転中のリン酸塩処
理浴において起こり得る。ニッケル及び/又はコバルトイオンのそれぞれの約1
〜約100mg/lの上述の濃度範囲は、可能な範囲で最も低い約0.5g/l
を越えないニトレートの濃度と組み合わせることによって、ニッケルもコバルト
も含まず、0.5g/lを越えるニトレート濃度を有するリン酸塩処理浴と比較
して、耐腐食性作用及び塗料付着性が向上する。ニッケル濃度は約1〜約50m
g/lであり、及び/又はコバルト濃度は約5〜約100mg/lであることが
好ましい。これによって、一方のリン酸塩処理浴の効率性と、他方の濯ぎ水の流
出の処理の必要性との間での有益な調和が達成される。
ドイツ国特許出願195 00 927.4は、約0.2〜約1.5g/lのリチ
ウムイオンの量によって、リン酸亜鉛処理浴を用いて達成することができる耐腐
食性効果が向上することを開示している。約0.2〜約1.5g/l、特に約0.
4〜約1g/lというリチウムイオン濃度は、本発明による、重金属が減少した
リン酸塩処理方法において達成される耐腐食性効果に有用な作用を有する。リン
酸塩処理溶液は、リチウムの代わりに又はリチウムに加えて、約0.001〜約
0.03g/lの銅イオンを含むこともできる。そのような銅濃度は、特に促進
剤としてのヒドロキシルアミンと組み合わせることによって、耐腐食性作用を更
に向上させることができる。本発明の方法を噴霧処理に用いる場合には、約0.
001〜約0.01g/lの銅濃度が特に有用である。浸漬処理に用いる場合に
は、約0.005〜約0.02g/lの銅濃度が好ましい。
リン酸塩処理溶液が、リチウム及び/又は銅イオンに加えて又はその代わりに
マンガンイオンを更に含む場合に、耐腐食性作用を更に向上させることができる
。この場合、マンガンは酸化状態2で存在することが好ましい。約0.003〜
約0.1g/lのマンガン濃度によって、リン酸塩処理浴の効率性と流出物の処
理の必要性との間での有益な調和が示され、従って好ましい。約0.1〜約4g
/l、特に約0.5〜1.5g/lのそれより高いマンガン濃度は、耐腐食性作用
に関して更なる利点をもたらす可能性もあり、スラッジの廃棄物処理及び流出物
処理に関して何も問題がない場合には、用いることができる。
特定のカチオンの組合せは、リン酸塩処理浴の効率性と、必要とされるスラッ
ジ廃棄物処理及び流出物処理との間での、良好で、従って好ましい調和を示す。
このような状況において、本発明の1つの好ましい態様では、亜鉛イオン、コバ
ルトイオン及び銅イオンを上述した量にて含むが、マンガンイオンを含まないリ
ン酸塩処理溶液を使用する。発明のもう1つの好ましい態様では、亜鉛イオン、
コバルトイオン及びマンガンイオンを上述した量で含むが、ニッケルイオンも銅
イオンも含まないリン酸塩処理浴を使用する。本発明の3つ目の好ましい態様で
は、亜鉛イオン、コバルトイオン及びリチウムイオン、場合によってマンガンイ
オンを含むリン酸塩処理溶液を使用する。本発明の4つ目の好ましい態様では、
亜鉛イオン、ニッケルイオン及びリチウムイオン、並びに場合によってマンガン
イオンを上述した量にて含むリン酸塩処理溶液を使用する。
リン酸塩被覆の中に取り込まれるか、又はリン酸塩層中の結晶成長に少なくと
も有用な作用を有する上述したカチオン以外に、リン酸塩処理浴は一般に、遊離
酸を調節するために、ナトリウム、カリウム、及び/又はアンモニウムイオンを
含有する。「遊離酸」という表現は、リン酸塩処理の技術分野において当業者に
よく知られている。本発明の方法において用いられる遊離酸及び全酸を測定する
方法は、実施例に示している。遊離酸及び全酸は、層の重量に大きな影響を有す
るので、リン酸塩処理浴の重要な制御パラメーターである。0〜1.5ポイント
の範囲の遊離酸の値は部分的リン酸塩処理用であり、2.5ポイントまでの値は
ストリップリン酸塩処理用であり、そして約15〜約30ポイントの範囲の全酸
の値は常套の範囲内のものであり、本発明の状況において好適である。
種々の基材に好適であると考えられているリン酸塩処理浴の場合、1g/lま
でが遊離フルオリドであって、全フルオリドは2.5g/lまでの量である遊離
及び/又は錯形成したフルオリドを添加することが常套である。この量のフルオ
リドが存在することは、本発明によるリン酸塩処理浴において有利でもある。フ
ルオリドが存在しない場合には、浴中のアルミニウム濃度が3mg/lを越える
べきではない。フルオリドが存在する場合には、非錯体化Alの濃度が3mg/
lを越えないことを条件として、より高いAl濃度は錯体が生成するために許容
される。従って、リン酸塩処理された表面が少なくとも部分的にアルミニウムに
より形成されるか又はアルミニウムを含む場合には、フルオリド含有浴は有利で
ある。これらの場合に、錯体化されていないフルオリドではなくて、遊離フルオ
リドを好ましくは0.5〜1.0g/lの濃度にて使用することが有利である。
亜鉛表面をリン酸塩処理する場合、リン酸塩処理浴はいわゆる促進剤を含まな
くともよい。しかしながら、鋼の表面をリン酸塩処理する場合には、リン酸塩処
理溶液は1種又はそれ以上の促進剤を含む必要がある。そのような促進剤は、亜
鉛リン酸塩処理浴の成分として従来技術において通常のものである。これらは、
酸洗い溶液中の酸によって攻撃される結果として金属表面において生成する水素
と化学的に結合し、それ自体が還元される物質であると理解される。酸化的促進
剤は、酸洗い溶液により攻撃されることによって鋼表面に遊離する鉄(II)イオン
を三価の状態へ酸化する作用も有しており、従ってその鉄はリン酸第2鉄(III)
として沈殿する。
本発明のリン酸塩処理浴は、以下の成分の1種又はそれ以上のものを促進剤と
して含み得る:
0.3〜4g/lの塩素酸イオン、
0.01〜0.2g/lの亜硝酸イオン、
0.05〜2g/lのm−ニトロベンゼンスルホネートイオン、
0.05〜2g/lのm−ニトロベンゾエートイオン、
0.05〜2g/lのp−ニトロフェノール、
0.005〜0.15g/lの過酸化水素(遊離又は結合した形態)、
0.1〜10g/lのヒドロキシルアミン(遊離又は結合した形態)、及び
0.1〜10g/lの還元糖。
亜鉛メッキ鋼をリン酸塩処理する場合、リン酸塩処理溶液はできるだけ少量の
ニトレートを含むべきである。ニトレート濃度が、0.5g/lより高い場合に
はいわゆる「しみ(speck)」が生じるおそれがあるため、ニトレート濃度は0.5
g/lを越えるべきではない。それによって、リン酸塩層には白色のクレーター
状の欠陥部が生じ得る。更に、亜鉛メッキした表面への塗料の付着性も損なわれ
得る。
促進剤として亜硝酸を使用することによって、特に鋼表面において、技術的に
満足できる結果が得られる。しかしながら、(亜硝酸ガスを発生するおそれがあ
るため、)工業的な安全性の理由から、促進剤として亜硝酸を使用することを避
けることが推奨される。このことは、亜鉛メッキされた表面をリン酸塩処理する
場合、亜硝酸からニトレートが生成することがあり、上述したように、亜硝酸は
「しみ」を生じるという問題を導き、塗料の亜鉛への付着性を低下させ得るので
、技術的な理由からも勧められることである。
環境的な理由から過酸化水素が、及び技術的な理由からヒドロキシルアミンが
、促進剤として特に好ましいとされる。これらは、より後の段階において溶液に
加える必要がある場合、簡単な処方の可能性を提供するからである。しかしなが
ら、これら2種の促進剤を相互に使用することは、過酸化水素によってヒドロキ
シルアミンが分解するため、あまり勧められない。過酸化水素を遊離形態で又は
結合形態で促進剤として使用する場合、過酸化水素の濃度範囲は0.005〜0.
02g/lであることが特に好ましい。この場合、過酸化水素はリン酸塩処理溶
液へそのようにして加えられる。尤も、過酸化水素は、加水分解反応によってリ
ン酸塩処理浴中に過酸化水素を供給する化合物のような結合形態にて過酸化水素
を使用することもできる。そのような化合物の例には過酸塩、例えばパーボレー
ト、パーカーボネート、パーオキソスルフェート又はパーオキソジスルフェート
などがある。過酸化水素の更に好適な供給源には、イオン性過酸化物、例えばア
ルカリ金属過酸化物などがある。本発明の好ましい態様には、浸漬方法によって
リン酸塩処理する場合、塩素酸イオン及び過酸化水素の組合せを用いることが含
まれる。この態様において、塩素酸の濃度は、例えば、2〜4g/lであってよ
く、過酸化水素の濃度は10〜50ppmであってよい。
促進剤としての還元糖は、US−A−5 378 292から知られている。還
元糖は、本発明によれば、約0.01〜約10g/l、好ましくは約0.5〜約2
.5g/lの範囲の量で使用することができる。この種の糖の例としては、ガラ
クトース、マンノース及び、特に、グルコース(デキストロース)などがある。
本発明のもう1つの好ましい態様には、促進剤としてヒドロキシルアミンを使
用することが含まれる。ヒドロキシルアミンは、遊離塩基として、ヒドロキシル
アミン錯体として、(ヒドロキシルアミンとケトンとの縮合生成物として示され
れる)オキシムとして、又はヒドロキシルアンモニウム塩として使用することが
できる。遊離ヒドロキシルアミンをリン酸塩処理浴へ又はリン酸塩処理浴濃厚物
へ添加する場合、ヒドロキシルアミンはそれらの溶液の酸性の特性のために、主
としてヒドロキシルアンモニウムカチオンとして存在している。ヒドロキシルア
ンモニウム塩として使用する場合、スルフェート及びホスフェートが特に好適で
ある。ホスフェートの場合、良好な溶解性のために酸の塩が好ましい。ヒドロキ
シルアミン又はそれらの化合物は、遊離ヒドロキシルアミンの理論濃度が0.1
〜10g/l、好ましくは0.3〜5g/lの範囲となる量でリン酸塩処理浴に
添加される。この場合、リン酸塩処理浴は促進剤としてヒドロキシルアミンのみ
を含有し、必要な場合には0.5g/lの最大量のニトレートを伴なうことが好
ましい。従って、好ましい態様において、リン酸塩処理浴は、他の既知の促進剤
、例えば、亜硝酸、ハロゲンのオキソアニオン、パーオキシド又はニトロベンゼ
ンスルホネートを含まずに用いられる。有用な副作用として、約1.5g/lを
越えるヒドロキシルアミン濃度は、リン酸塩処理すべき部材において、液体によ
る包囲が不充分である部位に、錆が発生するおそれを低下させることができる。
実際に、促進剤のヒドロキシルアミンは、リン酸塩処理すべき金属部分がリン
酸塩処理浴中に導入されない場合には、徐々に不活性化し得るということも見出
されている。驚くべきことに、1種又はそれ以上の、炭素数2〜6の脂肪族ヒド
ロキシカルボン酸又はアミノカルボン酸を0.01〜1.5g/lの範囲の総量で
添加する場合にも、ヒドロキシルアミンの不活性化を大きく遅延させることがで
きるということも見出されている。この場合、カルボン酸は、グリシン、乳酸、
グルコン酸、タルトロン酸、リンゴ酸、酒石酸及びクエン酸から選ばれることが
好ましく、クエン酸、乳酸及びグリシンが特に好ましい。
EP−A−361 375は、0.3〜5g/l、好ましくは1〜3g/lのギ
酸を、ニッケル含有リン酸塩処理浴へ添加することを開示している。ギ酸によっ
て、ニッケルは金属表面へより強い付着を生じ、及び/又はニッケルがホスフェ
ート結晶中へより良好に取り込まれる。この作用は、コバルトへも転位され得る
と考えられる。ギ酸を添加することは、ニッケル及び/又はコバルトの濃度が低
い本発明の目的に有利でもある。
リン酸塩処理方法を鋼表面に適用する場合、鉄は鉄(II)イオンの形態で溶液中
へ入る。本発明のリン酸塩処理浴が、鉄(II)を酸化させることができる物質を含
有していない場合、二価の鉄は空気酸化の結果として三価の状態へ転化され、そ
の結果、リン酸鉄(III)として沈殿する。これは、例えば、ヒドロキシルアミン
を用いるような場合である。従って、酸化剤を含有する浴中に含まれる濃度を遥
かに上回る鉄(II)濃度が、リン酸塩処理浴中に生じ得る。この場合、50ppm
を上回る鉄(II)濃度は一般的であり、500ppmまでの値が調製サイクルの間
において短時間生じることもある。本発明のリン酸塩処理方法において、そのよ
うな鉄(II)濃度はあまり有害ではない。硬水を用いて調製する場合、リン酸塩処
理浴は、硬度生成カチオン(硬度の要因となっているカチオン)であるMg(II)
及びCa(II)を7ミリモル/リットルまでの総濃度で含み得る。Mg(II)及びC
a(II)は、リン酸塩処理浴へ2.5g/lまでの量で添加することもできる。
リン酸塩処理溶液中におけるホスフェートイオンの亜鉛イオンに対する割合(
重量基準で)は、3.7〜30の範囲内であることを条件として、広範に変動し
得る。10〜20の範囲の重量比は特に好ましい。ホスフェート濃度のデータに
関して、リン酸塩処理浴の全リン含量は、ホスフェートイオンPO4 3-の形態で
存在すると考えられる。従って、量を計算する場合、通常は約3〜約3.6であ
るホスフェート浴のpHにて、ホスフェートのきわめて少量部分が実際には三価
に荷電したアニオンの形態であるということは無視される。むしろ、このpHで
は、ホスフェートは大部分が一価に荷電したリン酸二水素アニオンであって、そ
れが非常に少量の未解離のリン酸及び二価に荷電したリン酸一水素アニオンを伴
なっていると考えられている。
リン酸塩処理浴は、一般に水性濃厚物の形態で販売されており、これは使用場
所にて水を添加することによって適用濃度に調節される。安定性の理由から、こ
れらの濃厚物は、過剰の遊離リン酸を含有しており、従って、浴濃度へ希釈する
場合、最初は遊離酸値は多少高く、pHは多少低い傾向にある。アルカリ、例え
ば水酸化ナトリウム、炭酸ナトリウム又はアンモニアを添加することによって、
遊離酸値を所望の範囲へ低下させる。更に、遊離酸の濃度は、層を形成するカチ
オンが消費されることによって、及び場合により促進剤の分解反応によって、リ
ン酸塩処理浴の使用中に時間の経過と共に上昇し得るということが知られている
。この場合、遊離酸値は、ときどきアルカリを添加することによって、所望の範
囲へ再調節する必要がある。このことは、リン酸塩処理浴中のアルカリ金属又は
アンモニウムイオンの濃度は、広い範囲内で変動し得るということ、並びにそれ
らは遊離酸が中和される結果として、リン酸塩処理浴の寿命の間で上昇する傾向
があるということを意味する。従って、アルカリ金属イオン及び/又はアンモニ
ウムイオンの、例えば、亜鉛イオンに対する重量比は、新しく調製されたリン酸
塩処理浴中では例えば、0.5以下と非常に低くてよく、極端な例では0である
場合もあってよいが、この値は浴の維持管理の結果として時間の経過と共に一般
に上昇し、従って、1を超える値となることもあり、10までの値又はそれ以上
の値も許容される。低亜鉛リン酸塩処理浴は、PO4 3-:Znの所望の値を8以
上として、遊離酸を必要とされる濃度に調節することができるように、アルカリ
金属イオン又はアンモニウムイオンを添加することが一般に必要とされる。他の
浴成分、例えばホスフェートイオンに対するアルカリ金属イオン又はアンモニウ
ムイオンの割合に関しても、同様に考えることができる。
リチウム含有リン酸塩処理浴の場合、耐腐食性作用に関するリチウムの利点は
非常に高いナトリウム濃度によって抑制されるので、遊離酸を調節するためにナ
トリウム化合物を使用することは避けるべきである。この場合、遊離酸を調節す
るためには、塩基性リチウム化合物を使用することが好ましい。この処置を支援
するためには、カリウム化合物も好適である。
基本的に、リン酸塩処理浴の中へ、層を形成する又は層に影響を与えるカチオ
ンがどのような形態で導入されるかということはあまり重要ではない。尤も、本
発明のニトレート濃度の上限を超えないように、ニトレートは避けるべきである
。金属イオンは、リン酸塩処理浴の中へ他のイオンを導入しない化合物の形態で
使用することが好ましい。従って、それらの酸化物又は炭酸塩の形態で金属を使
用
することが最も有利である。リチウムは硫酸塩として、及び銅は酢酸塩として使
用することもできる。本発明の生態学的目的を特に良好に満足するリン酸塩処理
溶液の種類は、亜鉛イオンに加えて、他の二価のカチオンを0.5g/lを超え
ない総量で含むものである。
本発明のリン酸塩処理溶液は、鋼、亜鉛メッキ鋼若しくは合金亜鉛メッキ鋼、
アルミニウム、アルミニウムメッキ鋼又は合金アルミニウムメッキ鋼の表面をリ
ン酸塩処理するのに好適である。ここで、「アルミニウム」という表現には、工
業的に常套のアルミニウム合金、例えばAlMg0.5Si1.4が含まれる。上述の
材料は、自動車産業においてますます常套のものとなってきており、同時に存在
している。
従って、自動車のボディの部品は、既に調製されている材料、例えばBonazink
(登録商標)プロセスによって調製された材料などからなるものであってもよい。
この場合、基本の材料は、最初にクロメート処理又はホスフェート処理され、そ
の後、有機樹脂によって被覆されたものであってよい。本発明のホスフェート方
法は、それから、この調製された層において損傷を受けた領域のホスフェート処
理を導くこともできるし、又は未処理の他の部分のホスフェート処理を導くこと
もできる。
本発明の方法は、浸漬処理、噴霧処理又は噴霧/浸漬処理に適用することがで
きる。特に、自動車産業において、処理時間が1〜8分、特に2〜5分であるよ
うな場合において、通常的に用いることができる。処理時間が3〜12秒間の範
