Abstract

A layer of thermoplastic foam is incorporated in composite upholstery structures so that local heat and pressure can produce permanent local compressive deformation, e.g. to resemble the effect of stitched panels. Use is claimed for structures based on layers of polyurethane foam as used for upholstery in vehicles and covered with a 'foam back' fabric.

Description

The subject of the present invention is a method of finishing multilayer articles including at least one layer of synthetic foam and in particular, but not exclusively, of fabrics bonded to synthetic foam intended in particular for the manufacture of seat covers for motor vehicles.

We know that it is known, to give fabrics glued to synthetic foam a comfortable aspect of padding or padding, to make stitching which causes the crushing of certain parts of the fabric so as to form a pattern. In fact, this technique contains its own limits resulting from the characteristics of topstitching machines whose spacings are relatively fixed, which leads to a certain monotony. Moreover, these machines do not allow the execution of all the desirable designs.

It has moreover already been proposed to mold the foam in the fabric previously shaped according to determined reliefs, but this method is of quite heavy implementation.

Finally, it is known to produce multilayer materials in particular by assembling by bonding or by any other process and in particular that known under the Anglo-Saxon designation of "foam back", several layers of foam.

The subject of the present invention is a finishing process making it possible to use the physical characteristics of one of the layers constituting the material to produce the desired decoration.

According to the present invention, the method of finishing a multilayer material comprising a substrate on which a layer of foam is fixed is characterized in that said layer of foam is subjected to a pressure and to a correlative rise in temperature so as to produce a selective fusion of said layer according to the outline of the desired design.

Thus, according to the present invention, the pattern is formed on the material by melting the expanded foam.

The present invention also relates to the articles obtained by this process.

- les figures 1 à 3, les diverses étapes du procédé;
- la figure 4 une coupe partielle de l'article obtenu;
- la figure 5 le schéma d'un appareil de pose de colle;
- la figure 6 une variante de réalisation.
Other characteristics and advantages of the invention will appear during the following description of a particular embodiment, given by way of nonlimiting example, with reference to the figures which represent
- Figures 1 to 3, the various stages of the process;
- Figure 4 a partial section of the article obtained;
- Figure 5 the diagram of an adhesive application device;
- Figure 6 an alternative embodiment.

In FIG. 1, the multilayer article comprises a substrate 1 consisting for example of a polyester / polyurethane layer, for example obtained by the action of polyesters with a high hydroxyl content which have reacted on isocyanates.

The substrate 1 is joined to the layer 2 constituted by polyethylene foam for example, either by foaming at a temperature of the order of 11700, or by the addition of a layer of glue 5.

On the other side of the layer 2 is also fixed by foaming or gluing a layer 3 of polyurethane foam to which a layer of fabric 6 adheres.

The material is placed flat below a press 7.

FIG. 2 schematically represents the thermocompression operation according to the method. In the example shown, the press 7 carries a hollow profile 8 defining the contours of the pattern to be obtained. The pressure applied is of the order of 6 bars, the temperature on the imprint 8 being of the order of approximately 1500. During this operation, the foam cells of layer 2 are welded together or melted by thermocompression without the polyurethane layer 1 being damaged. After a time of the order of 10 seconds, the deformation of the layer of polyethylene foam 2 becomes permanent and a hollow relief is formed on the material, which effectively gives the impression of an overstitching. . The result obtained is shown in FIG. 3 which is a section along line III-III in FIG. 4. It can be seen in this section that the thermocompression of the contour 8 has created hollow grooves 9.

In FIG. 4 there appears an outline 10 of a pattern which can be used for the finishing of a motor vehicle cover, for example. Of course, this pattern depends on the shape of the imprint 8.

Of course, the data which have been indicated above constitute only one example of implementation of the invention and it is obvious that this process can be applied to other types of foam than those which have been mentioned and in particular to polyvinyl chloride PVC or acrylic foams. The density of the polyethylene foam and the thickness thereof depends on the depth of the marking sought. In the example above, the foams used were foams with a density varying from 27 to 30 but the process is applicable to polyethylene foams with a density between 18 and 60 and polyurethane foams with a density between 22 and 100. The parameters of thermocompression are of course adapted to the thickness and the nature of the material to be treated.

Although in the example which has been described previously, the substrate consists of the foam layer, this characteristic is not compulsory and the substrate can be rigid. In this case, a small thickness of high density foam secured to the substrate can allow the marking of objects and the forming thereof as is done for example with cartons whose fold has been previously marked
In addition to the decorative appearance obtained, the materials produced according to the process have airtightness and water tightness qualities and lightness which allows its use in various fields such as wall coverings, insulation, etc.

Figures 5 and 6 relate to another embodiment of the invention. As it appears in FIG. 6, the multilayer material is constituted in this case in the following way. It comprises a layer of decorative fabric 11 which can be foamed, that is to say coated with a layer 12 of polyurethane foam assembled by heating. On the foam layer 12 is disposed a polyethylene film of the kind known in the trade under the name of "xiro". This film 13 is covered with a layer of wadding 14, for example polyester wadding intended ensuring the padding of the product, the wadding layer 14 itself being surmounted by a layer of foam 15 impregnated with a thermoplastic or thermosetting powder and which may for example be a polyethylene and acrylic powder of the type known in the technique under the designation EVA.

The impregnation of the foam 15 with the powder 16 requires a certain number of precautions insofar as it is necessary for the powder particles to penetrate inside the cells of the foam. It is possible to apply the powder layer to the foam using soft brushes that rotate with slight pressure. However, it is advantageous to proceed as follows.

In Figure 5 there is shown a polyurethane foam roller 15 which is unwound so that the foam sheet passes through a powder box 17 between two pairs of rollers 18 and 19 which ensure a stretching of the sheet during the passage in the box 17.

choisie.
The box 17 has at its upper part a hopper 20 for introducing the powder while it is provided at its lower part with openings making it possible to recover in a container 21 the powder not absorbed by the sheet of foam, the container 21 being connected to the introduction hopper 20 a pneumatic transport system (not shown) which allows the recycling of the unused powder. A squeegee 22 ensures an almost uniform spreading of the layer of powder introduced by the hopper 20. The important thing is to make the powder penetrate well into the mass of the foam and in this regard it is desirable to ensure that the particle size of the chosen powder is compatible with the size of the cells of the foam used. The penetration of the powder inside the foam is obtained by the double action of stretching and pressure exerted by the sets of rollers 18 and 19. Of course these mechanical actions
are limited by the mechanical strength of the foam
chosen.

After coating the foam layer 15 with the
glue 16, the complex consisting of layers 11 to 15
is introduced into a press of which only two elements have
been represented, namely a heating plate 23 and a
mold 24, the mold 24 being of course shaped according to
the drawing that we are trying to reproduce.

During the experiment carried out, it turned out
that the physical parameters of the thermocompression were
not very critical and very satisfactory results have
obtained with a temperature of a heating plate between 180 and 2200, the plate being applied to the
complex for about 70 seconds with a
pressure of 2 bars.

It goes without saying that modifications can be
brought to the embodiment which has just been described
in particular by substitution of equivalent technical means,
without departing from the scope of the present invention.
