Abstract
Un método para producir un componente de tapicería capaz de proporcionar luz para el interior de un vehículo, que comprende: proporcionar un dispositivo formado (20) que tiene una superficie que emite luz en el que dicho dispositivo formado tiene un espesor de 0,5 mm a 3,0 mm, que incluye un lado trasero y bordes que son adyacentes entre sí; y en el que dicho dispositivo formado (20) incluye un sustrato transmisivo de luz (28a, 28a'), una fuente de luz LED (24, 24') como un dispositivo de iluminación depositado en el sustrato transmisivo de luz y un sistema electrónico (28b) impreso en dicho sustrato transmisivo de luz (28a, 28a'); colocar dicho dispositivo formado (20) en un molde (30) para formar dicho componente de tapicería interior; e introducir un plástico fluido adyacente al lado trasero y los bordes de dicho dispositivo formado (20) en dicho molde (30) en el que dicho lado trasero y los bordes de dicho dispositivo formado se incrustan parcialmente en dicho plástico fluido y en el que dicho plástico fluido forma una estructura de unión (12) para dicho componente de tapicería interior en dicho vehículo, en el que proporcionar dicho dispositivo formado incluye proporcionar una impresora de chorro de tinta; proporcionar una lámina de plástico en dicha impresora, formando dicha lámina dicho sustrato transmisivo de luz (28a, 28a'); hacer avanzar dicha lámina a través de dicha impresora por lo que las gotas de tinta se depositan desde uno o más cabezales de impresión de dicha impresora sobre una superficie de dicha lámina, depositadas dichas gotas en un patrón tal para crear un dispositivo impreso, electrónico, óptico y de iluminación; secar dichas gotas de tinta; expulsar dicha lámina de dicha impresora, proporcionar una capa superior unida a dicha lámina impresa; reducir dicha combinación de capa superior y lámina para proporcionar dicho dispositivo formado (20); formar directamente dicho dispositivo formado (20) con una forma en el que dicha forma complementa una superficie de dicho molde para formar dicho componente de tapicería interior; en el que dicho dispositivo formado (20) se coloca contra dicha superficie en dicho molde antes de introducir dicho plástico fluido detrás de al menos una porción de dicho dispositivo formado (20) en dicho molde.

polímeros pueden incluir, pero no se limitan a, uretano, poliéster, diciclopentadieno, poliurea, epoxi y fenólicos, y pueden incluir rellenos y refuerzos. Otros procesos termoestables adecuados incluyen moldeo por transferencia y moldeo por inyección-compresión.
El moldeo por inyección termoplástica de baja presión implica generalmente una presión de abrazadera inferior (por ejemplo en o por debajo de 13 789 kpa (2000 psi)) a la de los procesos de moldeo por inyección normales debido a una o más de las siguientes características: relleno del molde mientras está parcialmente abierto, uso de regulación secuencial en cascada para distribuir el flujo, preexpansión de la fusión, introducción de un gas para rellenar una descarga corta, inyección a baja velocidad del polímero, eliminación del llenado a rebosar y la presión de mantenimiento, uso de polímeros de flujo fácil y de viscosidad de fusión relativamente baja y el uso de polímeros de indexación de fusión relativamente alta (por ejemplo, valores de índice de fusión mayores de 5, más preferentemente valores de flujo de fusión en el intervalo de 5-50, incluyendo todos los valores en su interior, en incrementos de 1,0). Los polímeros que pueden usarse para formar el componente de tapicería interior de acuerdo con la presente divulgación pueden incluir polietileno (PE), polipropileno (PP), acrilonitrilo butadieno estireno (ABS), poli(cloruro de vinilo) (PVC), poliolefinas, policarbonato (PC) y mezclas de los mismos.
El moldeo por compresión de baja presión del sustrato impreso formado puede tener lugar colocando una carga calentada de un polímero en una cavidad de molde y cerrando el molde para fundir la carga y permitir que el polímero fluya para llenar el espacio de cavidad y que al menos fluya parcialmente alrededor de un dispositivo a incrustar. Este proceso implica el moldeo de un polímero bajo presiones de abrazadera de menos de o iguales a aproximadamente 6894 kpa (1000 psi). Los polímeros que pueden usarse para formar el componente de tapicería interior de acuerdo con la presente divulgación pueden incluir polietileno (PE), polipropileno (PP), acrilonitrilo butadieno estireno (ABS), poli(cloruro de vinilo) (PVC), poliolefinas y poliuretano (TPU). Estas resinas pueden rellenarse con vidrio o tener la forma de una lámina o laminación de láminas, incluyendo bandas de fibra de resina/natural, que se preforman, se precortan con una forma y/o se pesan de antemano para minimizar la presión requerida para distribuir la resina para llenar el espacio de cavidad de molde. Tal como se ha mencionado antes, puede utilizarse tal polímero con valores de flujo de fusión de 5-50.
La Figura 3 es una representación ampliada y esquemática en despiece de la sección transversal del dispositivo de retroiluminación 20 de la Figura 2a que ilustra diversos elementos/componentes que pueden presentarse para proporcionar funcionalidad. El espesor general puede estar en el intervalo de 0.5-2,0 mm, incluyendo todos los valores en su interior, en incrementos de 0,1 mm. Una capa de sustrato transmisiva 28a relativamente flexible y ligera, que comprende un plástico tal como una lámina de policarbonato, poliimida, acrílico, acetato, poliéster, PVC, tereftalato de polietileno o naftalato de polietileno, puede tener impresa sobre ella una variedad de componentes funcionales. La lámina 28a puede tener normalmente aproximadamente de 0,2 a 0,5 mm de espesor. En una realización ejemplar, la impresión puede lograrse usando una impresora de chorro de tinta, tal como se describirá a continuación, o un proceso de serigrafía. Por ejemplo, puede imprimirse circuitería eléctrica 28b en la superficie de la capa de sustrato 28a para transferir electricidad desde un conector 29 por medio de un colector de cableado o de cola de cerdo 22 a diversos componentes eléctricos funcionales que también pueden imprimirse, depositarse o unirse en un patrón en la capa de sustrato 28a. Algunos de estos componentes pueden incluir resistores, transistores, condensadores, conmutadores, inductores y sensores. Además, unos LED 24 (dispositivos emisores de luz) pueden depositarse en la capa de sustrato 28a en diversas ubicaciones para actuar como una fuente de luz. Estos LED pueden proporcionar una capacidad de color RGB (rojo-verde-azul) completa. La Figura 3b es una vista en sección transversal de una luz impresa con un dispositivo de conmutador integral que incluye almohadillas detectoras capacitivas y LED que pueden incrustarse en la porción de guía de luz para proporcionar funciones de control. El conjunto 20’ puede incluir una capa de sustrato 28a’ transmisiva de luz que es relativamente flexible y una capa de guía de luz 28d’ en la que se han depositado los LED 24’ y las almohadillas detectoras 29 capacitivas. La capa de guía de luz 28d’ puede incluir barreras de luz 21 para segmentar y dirigir la luz. El dispositivo que incluye el conmutador integrado puede moldearse por inserción o por moldeo trasero como parte de la capa de sustrato para un componente de tapicería interior en el que los gráficos e iconos se convierten en la superficie superior (mostrada) del componente y los iconos pueden prensarse para activar las almohadillas detectoras capacitivas subyacentes. De nuevo, el espesor general de la realización ilustrada en la Figura 3b puede ser 0,5 mm a 3,0 mm.
