Description
Método de soldadura.
La presente invención se refiere a un método de
formar una soldadura entre dos piezas de plástico, sobre una región
unida.
La soldadura por láser de transmisión es una
técnica que se ha desarrollado para soldar materiales tal como
plástico. Esto se consigue colocando dos elementos plásticos en
contacto, de los que uno es transparente, de los que el otro es
opaco a la luz visible. La región de contacto entre los dos
elementos plásticos se expone después a un haz láser. El haz láser
pasa a través del elemento plástico transparente y es absorbido por
el segundo elemento plástico opaco. Esto hace que el elemento
plástico opaco se caliente haciendo que se funda la región de
contacto entre los dos elementos plásticos, formando por ello una
soldadura. Se describen ejemplos en

describe un método de formar una soldadura entre piezas de trabajo
de plástico. El método comprende exponer una región de unión para
incidir la radiación láser desde un láser Nd YAG que tiene una
longitud de onda fuera del intervalo visible de manera que hace que
se derrita la superficie de una o ambas piezas de trabajo en la
región de unión, y que permita que el material derretido se enfríe
uniendo las piezas de trabajo mediante soldadura. El coeficiente de
transmisión de una pieza de trabajo y el coeficiente de absorción de
la otra pieza de trabajo fijándose mediante aditivos de manera que
la citada pieza de trabajo sea al menos parcialmente transparente a
la radiación de láser incidente y que la otra pieza de trabajo esté
al menos parcialmente absorbente a la radiación de láser
incidente.
Además la reflectividad de las piezas de trabajo
son sustancialmente idénticas para rayos de luz visibles y las
piezas de trabajo son impermeables a los rayos de luz visibles.
DE-A-4432081
describe la soldadura de molduras termoplásticas con radiación de
alta energía, por ejemplo, haces de láser. Una moldura está
comprendida de un material que absorbe radiación y otra moldura está
comprendida de un material que es parcialmente transparente a la
radiación. Se puede ajustar la absorción de la radiación por las
molduras mediante aditivos diferentes tales como carbón negro o
nigrosina.
Todos estos métodos están limitados por la
necesidad de proporcionar al menos una pieza que sea opaca a la luz
visible.
Según la presente invención, proporcionamos un
método de formar una soldadura entre piezas de plástico sobre una
región unida, incluyendo el método exponer la región unida a
radiación incidente que tiene una longitud de onda fuera del rango
visible para producir la fusión de la superficie de una o ambas
piezas en la región unida, y permitir que el material fundido se
enfríe para soldar por lo tanto las piezas, incluyendo además el
método disponer en la región unida en una de las piezas o entre las
piezas un material absorbente de radiación que tiene una banda de
absorción en un rango de 780 nm - 1500 nm adaptada a la longitud de
onda de la radiación incidente para absorber la radiación incidente
y generar calor para el proceso de fusión, siendo el material
absorbente de radiación visualmente transmisivo de manera que el
material no afecte sustancialmente al aspecto de la región unida o
las piezas en luz visible.
Por consiguiente, proporcionamos un método para
soldar piezas de plástico que puede producir una soldadura
visualmente transmisiva. Esto se consigue incluyendo en la región
unida material visualmente transmisivo que absorbe radiación fuera
del espectro visible. La región unida se expone después a radiación
de esta longitud de onda, haciendo que la región unida se caliente.
Esto hace a su vez que las piezas se fundan de tal manera que se
forme una soldadura entre las dos piezas. Si las piezas y la región
unida son transmisivas a radiación visible, la soldadura también es
al menos translúcida a simple vista.
Las piezas pueden ser opacas y tener colores
similares o desemejantes y/o ser transparentes o translúcidas a luz
visible.
En algunos casos, el material absorbente a la
radiación se incluye en una de las piezas.
En otros casos, se puede soldar dos piezas junto
con el material intercalado entre las dos piezas. Esto permite
entonces soldar piezas que no incluyen un material absorbente de
radiación adecuado.
Los materiales absorbentes de radiación, que
están típicamente en forma de aditivos, pueden incluir colorantes o
pigmentos aunque el uso de un aditivo permite modificar fácilmente
plástico estándar para poder soldarlos con el nuevo método. Se
prefieren los colorantes a los pigmentos porque la naturaleza
particulada de los pigmentos significa que se produce dispersión de
luz y se reduce la eficiencia de la absorción de luz. Además, los
bajos coeficientes de absorción molar de los pigmentos significa
que hay que usar concentraciones más altas para producir un efecto
de calentamiento dado, y aparte de las desventajas de costo, esto
puede conducir a cambios indeseables de las propiedades físicas del
huésped, incluyendo el aspecto de color indeseado. En el resto de
esta memoria descriptiva, se hará referencia a colorantes, aunque la
alternativa de los pigmentos también puede ser apropiada.
El material absorbente de radiación puede tener
en algunos casos cierto color residual que es visible cuando se
observa como secciones gruesas o con altas concentraciones del
material presente. Sin embargo, la absorción más intensa siempre
estará en regiones invisibles.
Un colorante de infrarrojo cercano ideal para
soldadura por láser de plástico transparente tendría los atributos
siguientes:

- Una banda de absorción estrecha cerca de 800 nm, (o longitudes de onda más largas, dependiendo del láser usado) con un alto coeficiente de absorción molar.
- *
- Poca o nula absorción en la región de 400-700 nm.
- *
- Buena solubilidad en el huésped.
- *
- Buena estabilidad hacia el método de incorporación usado.
- *
- No se deberá degradar a subproductos de color.
Ejemplos de tres tipos de colorantes que puede
cumplir todos los requisitos anteriores son los colorantes de
cianina, los colorantes de escuarilio y los colorantes de
croconio.
Cada una de las piezas se hará de material
plástico aunque estos no tienen que ser los mismos. Un ejemplo es
PMMA perspex. El material absorbente de radiación se puede disponer
sólo en una de las piezas o en un inserto a colocar entre las
piezas.
Los colorantes absorbentes del infrarrojo
cercano tienen las propiedades de absorber con alta eficiencia luz
en la región más allá de 780 nm. Es decir, tienen altos coeficientes
de extinción en una o muchas longitudes de onda en dicha región
espectral. Cuando esta luz es absorbida tanto si procede de una
fuente de láser o una fuente de luz incoherente, las moléculas
disipan la energía absorbida principalmente como calor mediante
relajaciones vibrónicas, y este calor se localiza en las moléculas
de colorante y en su entorno huésped inmediato. En caso de que el
huésped sea un polímero (la mayoría de los polímeros termoplásticos
y también algunos altamente entrecruzados), se produce fusión en la
superficie donde están el colorante y el polímero. Si un polímero
claro (es decir, uno que no absorbe radiación NIR pero que puede ser
simultáneamente del color del agua o de color) está adyacente a
esta superficie, la fusión hará que se produzca soldadura.
Así, para hacer que se produzca la soldadura, el
colorante debe estar ausente de la entidad plástica delantera
permitiendo que la luz láser pase a su través sin ser absorbida y se
debe localizar al menos en la superficie de la otra entidad
plástica o en la interface entre las dos piezas de plástico. En este
sentido, la lámina de colorante se comporta esencialmente como un
elemento focal óptico para la luz láser, absorbiéndola muy
eficientemente en una capa sumamente fina y convirtiendo la luz
absorbida en calor en esa misma capa. La luz láser así como otras
longitudes de onda de luz se transmiten de otro modo efectivamente
por el resto del conjunto que está delante de esta superficie
laminar así como detrás de esta superficie (una excepción de esto
último es cuando se usa la opción en la que un elemento a soldarse
tiene su volumen pervadido por el colorante). El establecimiento de
tal superficie laminar cargada de colorante se puede realizar de
varias formas:

- El colorante se puede incorporar a una película fina que se puede colocar en la interface de las piezas de plástico a soldar. El sustrato de película puede ser el (los) mismo(s) polímero(s) que se sueldan, pero también puede ser un polímero diferente. Son típicamente adecuadas unas concentraciones de colorante de aproximadamente 0,02% en base de película en peso, pero son una función del colorante particular usado así como el plástico que se suelda. También es típico un grosor de película de aproximadamente 25 \mum. La ventaja de usar una película/cinta conteniendo el absorbente colorante es que el colorante se necesita en la película solamente donde se ha de soldar y su soporte es un sólido que facilita el manejo, almacenamiento, etc. Otra ventaja es que ambas piezas de plástico pueden ser del mismo material y pueden ser notablemente de plástico transparente.

- El colorante se puede introducir en la masa del polímero de la última de las dos piezas de polímero (última en el sentido en que la encuentra la luz láser). Solamente el colorante en o muy cerca de la superficie es activo para absorber la luz láser puesto que los colorantes son absorbedores NIR altamente eficientes. La absorción de luz da lugar a la soldadura como antes, pero sin el uso de cinta/película. La ventaja es que ningún paso adicional en la fabricación de la soldadura tiene que ver con la aplicación de cinta, etc.

- La superficie de la última pieza de plástico se puede hacer, por ejemplo, usando una película cargada de colorante como un inserto de molde en una operación de moldeo para generar la superficie rica en colorante en la pieza de plástico.
- *
- A la superficie de uno de los sustratos a moldear se le puede impartir una aplicación superficial del colorante por recubrimiento por inmersión, infusión de colorante, pintura, pulverización, impresión, bruñido en seco, aplicación de pasta, etc. Ésta es una alternativa de bajo costo en términos del colorante usado y ofrece flexibilidad porque se pueden tratar solamente las zonas seleccionadas.

- El material a soldar se puede coextruir con polímero conteniendo el colorante, pero esto puede limitar el acercamiento a algunas aplicaciones capaces de usar la forma extruida.
- *
- Se puede sobremoldear una pieza de plástico para proporcionar una tira estrecha, por ejemplo, en una zona seleccionada, pero esto supone un costo de moldeo más alto.
El material absorbente de radiación se podría
exponer directamente a la radiación y después unir a tope las dos
piezas (opcionalmente a presión) o más generalmente se expondrá a
través de una pieza. Típicamente, dicha pieza no incluirá un
material absorbente de radiación de manera que el calentamiento se
localice en la interface entre las dos piezas.
Se puede usar varias fuentes de radiación
convencionales incluyendo láseres tanto de diodo como Nd:YAG.
También se podrían usar lámparas de infrarrojos enfocadas.
Ahora se describirá ejemplos de métodos según la
presente invención con referencia a los dibujos anexos, en los
que:
Las figuras 1 a 3 son vistas laterales
esquemáticas de tres soldaduras diferentes.
La figura 1 muestra una primera pieza de
plástico 1 y una segunda pieza de plástico 2 colocadas en contacto
de solapamiento para definir una región unida indicada en 3. La
junta se suelda exponiendo la región unida 3 a un haz de radiación
no visible 4 procedente de una fuente tal como un láser 5, una
lámpara IR o análogos.
La primera pieza de plástico 1 es transmisiva a
la radiación del haz de radiación 4 y puede transmitir o no luz
visible. A este respecto, transmisivo significa que la pieza de
plástico 1 absorbe menos de una porción predeterminada de la
radiación incidente. Por consiguiente, la pieza de plástico 1 puede
ser transparente o translúcida a la radiación en el espectro
visible, o puede reflejar tal radiación pero típicamente no será
totalmente absorbente (es decir, negra). Así, la pieza de plástico 1
será incolora, clara con una tinta de color, o de color.
La pieza de plástico 2 también puede ser
transmisiva o no a la radiación en el espectro visible. Sin embargo,
en contraposición a la pieza de plástico 1, es necesario que la
pieza de plástico 2 sea capaz de absorber el haz de radiación 4.
Por consiguiente, se añade un aditivo a la pieza de plástico 2,
siendo el aditivo absorbente de la longitud de onda del haz de
radiación y siendo transmisivo a radiación en el espectro visible.
Dado que solamente la región unida 3 se expondrá al haz de
radiación 4, el aditivo se puede prever solamente en la parte de la
pieza de plástico 2 que ha de formar la región unida, o
alternativamente se puede prever en toda la pieza de plástico
2.

el aditivo. Ésta radiación infrarroja que tiene una longitud de onda
entre 780-1500 nm. Por consiguiente, el láser 5
puede ser un láser de Nd:YAG o un láser de diodo.
Cuando la región unida 3 se exponga al haz de
radiación 4, el aditivo absorberá la radiación. Esto hace que el
aditivo se caliente fundiendo las piezas de plástico 1, 2 en la
región unida 3, por lo que, al enfriarse, las piezas se sueldan.
Cuando se forma la soldadura, dado que los materiales en la
soldadura son transmisivos a la radiación en el espectro visible,
la soldadura propiamente dicha producirá un cambio pequeño o nulo en
el aspecto visible del componente. La soldadura se produce como
resultado del calor generado que hace que la fusión del material
plástico se produzca hasta una profundidad típica de 0,2 mm. Cuando
el material compatible esté en buen contacto, se producirá
interdifusión de moléculas y por lo tanto soldadura. La generación
de calor en la interfaz de soldadura se controla por el coeficiente
de absorción de la capa de colorante, y los parámetros de
procesado. Los parámetros principales son la potencia del láser, que
es típicamente de entre 10W y 500W, la velocidad de soldadura
(típicamente 5-200 mm/seg) y el tamaño de punto del
haz láser (0,5-10 mm de ancho). El procesado
también se puede realizar con una matriz láser fija, que irradiaría
el área unida durante un tiempo definido.
Una segunda realización de la presente invención
se representa en la figura 2. En la figura 2, se ha previsto una
primera pieza de plástico 11 y una segunda pieza de plástico 12.
También se ha previsto una película fina de material de soldadura
16 que está colocada entre la primera pieza de plástico 11 y la
segunda pieza de plástico 12, para definir una región unida 13.
Para soldar las piezas de plástico primera y segunda 11, 12, la
región unida 13 se expone al haz de radiación 14, procedente de una
fuente 15 tal como un láser o análogos.
Como en la primera realización de la presente
invención, las piezas de plástico primera y segunda 11, 12 pueden
ser transmisivas o no a radiación en el espectro visible. Sin
embargo, en contraposición a la primera realización, no es
necesario que la segunda pieza de plástico 12 absorba la radiación
del haz de radiación 14.
Sin embargo, la película de soldadura 16, a la
vez que es transmisiva a radiación en el espectro visible, es
absorbente a la radiación del haz de radiación 14. Así, como en la
primera realización de la presente invención, cuando la región
unida 13 se expone al haz de radiación 14, el material de soldadura
16 absorbe calor dando lugar al calentamiento de la región unida
circundante 3. En consecuencia, las piezas de plástico 11, 12 se
funden en la región unida 13 y, al enfriarse, forman una soldadura.
De nuevo, ésta es ópticamente transmisiva a radiación en el
espectro visible.
En su forma más básica, la absorción en un
material translúcido sigue un enlace exponencial al grosor
(ignorando los efectos de reflexión y dispersión), es decir,
fracción

donde a es el coeficiente de
absorción y t es el grosor de la pieza. Los coeficientes de
absorción para el plástico translúcido que hemos medido, son del
orden de desde 0,02 mm^{-1} a 0,4 mm^{-1} a
800-1100 nm de longitud de onda. Así, un rango útil
es algo menos de aproximadamente 1 mm^{-1} para un plástico
translúcido. En un proceso de la forma mostrada en la figura 2, la
capa de colorante tenía un coeficiente de absorción de
aproximadamente 5,4 mm^{-1}. Por lo tanto, la capa absorbente
deberá tener típicamente un coeficiente de absorción superior a
aproximadamente 3
mm^{-1}.
Se observará que en los ejemplos anteriores, las
piezas de plástico 1, 2; 11, 12 pueden estar fijadas durante el
proceso de soldadura para garantizar que la región unida se mantenga
en contacto mientras se forma la soldadura. Alternativamente, el
componente con el material absorbente puede ser irradiado primero y
después juntar las piezas.
Otra configuración de soldadura se representa en
la figura 3 en la que se suelda un par de piezas de plástico 20, 21
usando un inserto transparente 22 que es absorbente a luz láser. En
este caso las piezas 20, 21 no son absorbentes a luz láser.
Se apreciará que son posibles otras muchas
variaciones, tal como soldaduras a tope y análogos.
Los aditivos absorbentes típicos se pueden
seleccionar de grupos químicos tal como colorantes de ftalocianina
metálicos, colorantes azo metalados y colorantes de indoanilina
metalados. La Tabla 1 siguiente proporciona un grupo de ejemplos de
fuentes y materiales adaptados:
Soldadura de hojas PMMA: Se soldaron por
recubrimiento dos hojas claras de polimetilmetacrilato de
aproximadamente 3 mm grosor usando el proceso ClearWeld^{TM} con
un láser de Nd:YAG. Se colocó en la interface una película de MMa
de 10-15 \mum conteniendo típicamente
0,01-0,1% en peso de colorante absorbente de
infrarrojos. Se fijaron y soldaron las dos piezas con una potencia
aplicada de 100W a velocidades del orden de 0,1-1,0
m/min. El haz láser usado tenía aproximadamente 6 mm de diámetro y
la película tenía 5 mm de ancho. Las pruebas de tracción realizadas
en estas muestras dieron fallo en el material matriz junto a la
soldadura con cargas en el orden de 50 N/mm. La soldadura obtenida
tenía muy poco color residual y era tan clara o más clara que el
PMMA matriz.
Soldadura de tejido recubierto con
poliuretano: Se soldaron por recubrimiento dos piezas
translúcidas blancas de tejido recubierto con poliuretano de
aproximadamente 0,15 mm de grosor usando el proceso
ClearWeld^{TM}. El colorante absorbente de infrarrojos se aplicó
desde la solución en acetona a la región a soldar entre las piezas
recubiertas. Se aplicó típicamente 0,001-0,1
\mug/mm^{2} de colorante al tejido. Las dos piezas se fijaron y
soldaron con una potencia aplicada de 100W a velocidades del orden
de 0,5-2,0 m/min. El haz láser usado tenía
aproximadamente 6 mm de diámetro. La soldadura obtenida tenía muy
poco color residual.
Soldadura de tejido laminado de PA/PTFE:
Se soldaron dos piezas opacas de color de tejido laminado de
poliamida/politetrafluoroetileno de aproximadamente 0,15 mm de
grosor usando el proceso ClearWeld^{TM}. El colorante absorbente
de infrarrojos se aplicó desde la solución en acetona a la región a
soldar entre las piezas recubiertas. Se aplicó típicamente
0,001-1,0 \mug/mm^{2} de colorante al tejido.
Las dos piezas se fijaron y soldaron con una potencia aplicada de
100W a velocidades del orden de 0,1-1,0 m/min. El
haz láser usado tenía aproximadamente 6 mm de diámetro. La región
de soldadura obtenida no tenía color residual evidente aparte del
del tejido original.
La técnica de soldadura también se ha usado para
soldar tejidos a base de nylon (cosido láser/cosido/sellado de
costuras/etc) y películas finas (PE, PEEK). En estos casos el
colorante se disolvió en un disolvente adecuado y pintó sobre la
región unida con deposición resultante de colorante en la superficie
e infusión de colorante muy ligeramente en el sustrato. Se dejó
secar antes de soldar. El uso de sustratos poliméricos tal como
poliéster, policarbonato, poliestireno, polisiliconas, etc, solos o
en mezclas textiles u otras y numerosas películas termoplásticas es
claramente obvias extensiones de este ejemplo. Se deberá observar
que aunque se logra utilidad máxima del colorante cuando el
colorante se disuelve verdaderamente en el sustrato (película o masa
u otro soporte), las suspensiones de colorante aplicadas en estos
modos también son eficientes para las aplicaciones de soldadura
antes descritas.
Claims (24)
1. Un método de formar una soldadura entre
piezas de plástico (1, 2) sobre una región unida (3), incluyendo el
método:
exponer la región unida (3) a radiación
incidente (4) que tiene una longitud de onda fuera de la banda
visible para producir la fusión de la superficie de una o ambas
piezas (1, 2) en la región unida (3), y permitir que el material
fundido se enfríe para soldar por ello las piezas, incluyendo el
método además disponer en la región unida (3) en una de las piezas
o entre las piezas (1, 2) un material absorbente de radiación que
tiene una banda de absorción en un rango entre 780 nm - 1500 nm
adaptada a la longitud de onda de la radiación incidente para
absorber la radiación incidente y generar calor para el proceso de
fusión, donde el material absorbente de radiación es visualmente
transmisivo de manera que el material no afecte sustancialmente al
aspecto de la región unida o las piezas en luz
visible.

2. Un método según la reivindicación 1, donde el
material absorbente de radiación está intercalado entre dos piezas
(1, 2).
3. Un método según la reivindicación 1, donde el
material absorbente de radiación se dispone en al menos una de las
piezas (1, 2).
4. Un método según la reivindicación 1, donde el
material absorbente de radiación se dispone en el sustrato
moldeando el sustrato en un molde con un inserto formado por o
incluyendo el material absorbente de radiación.
5. Un método según la reivindicación 1, donde el
material absorbente de radiación se dispone como un recubrimiento
sobre el sustrato.
6. Un método según la reivindicación 1, donde el
material absorbente de radiación se dispone coextruyendo el
material con el sustrato.
7. Un método según cualquiera de las
reivindicaciones anteriores, donde el material absorbente de
radiación se expone a radiación antes de colocar las piezas (1, 2)
juntas.
8. Un método según cualquiera de las
reivindicaciones anteriores, donde el material absorbente de
radiación se expone a radiación a través de una de las piezas (1,
2).
9. Un método según cualquiera de las
reivindicaciones anteriores, donde el material absorbente de
radiación es un colorante absorbente de radiación.
10. Un método según cualquiera de las
reivindicaciones 1 a 9, donde la banda de absorción define el rango
de 780-1100 nm.
11. Un método según cualquiera de las
reivindicaciones 1 a 9, donde la banda de absorción define el rango
de 820-860 nm.
12. Un método según cualquiera de las
reivindicaciones anteriores, donde la banda de absorción no incluye
el rango de 400-700 nm.
13. Un método según cualquiera de las
reivindicaciones anteriores, donde la longitud de onda de la
radiación incidente está en el rango de 700-2500
nm.
14. Un método según la reivindicación 13, donde
la longitud de onda de la radiación incidente está en el rango de
790-860 nm.
15. Un método según la reivindicación 13, donde
la longitud de onda de la radiación incidente está en el rango de
940-980 nm.
16. Un método según cualquiera de las
reivindicaciones anteriores, donde la radiación es un haz láser.
17. Un método según cualquiera de las
reivindicaciones 1 a 15, donde las piezas incluyen tejidos.
18. Un método según la reivindicación 17, donde
los tejidos son tejidos a base de nylon.
19. Un método según la reivindicación 17, donde
los tejidos están recubiertos de poliuretano.
20. Un método según la reivindicación 17, donde
los tejidos incluyen tejidos laminados de
poliamida/politetrafluo-
roetileno.
