PROCEDE SOL-GEL DE FABRICATION D’UN GEL PRECURSEUR, D’UN XEROGEL ET D’UNE POUDRE DE GRENAT D’YTTRIUM ET D’ALUMINIUM ET LEUR UTILISATION POUR FORMER DES ARTICLES
[0001] L’invention appartient au domaine des céramiques, et plus particulièrement du grenat d’yttrium et d’aluminium (Y AG) et d’articles fabriqués à partir de ce matériau.
[0002] Un objet de la présente invention se rapporte à un procédé sol-gel de fabrication d’un gel humide, d’un xérogel et d’une poudre de grenat d’yttrium et d’aluminium. Un autre objet est une pâte d’extrusion comprenant le gel humide, le xérogel ou la poudre précité(e). L’invention se rapporte en outre à l’utilisation d’un gel humide, d’un xérogel, d’une poudre de grenat d’yttrium et d’aluminium ou d’une pâte d’extrusion comprenant un gel humide, un xérogel ou une poudre de grenat d’yttrium et d’aluminium pour fabriquer un article, de préférence par extrusion ou impression par dépôt de fil ainsi que ledit article.
[0003] Le grenat d’yttrium et d’aluminium, ou YAG dans son abréviation anglaise de Yttrium Aluminium Gamet, est, à ce jour, la céramique de type « oxyde pur » la plus résistante aux hautes températures et notamment au fluage. Le YAG a des propriétés supérieures à celle des matériaux de référence actuels tels que l’alumine, la zircone ou bien encore la mullite.
[0004] Le YAG est un solide cristallin de formule Y3AI5O12. C'est l'un des cinq composés définis du diagramme binaire AI2O3-Y2O3, les autres étant l’yttrine Y2O3, la structure monoclinique d'yttrium et d'aluminium (Y AM, Y4AI2O9), la pérovskite d'yttrium et aluminium (Y AP, YAIO3) et l’alumine AI2O3. Contrairement à d’autres cristaux de type grenat, le YAG n’existe pas sous forme naturelle et doit donc être synthétisé.
[0005] Le YAG est essentiellement utilisé dans la fabrication des lasers dits « lasers YAG », dont il constitue le milieu amplificateur. Il n’est jamais utilisé pur mais toujours dopé avec des ions appropriés par exemple le néodyme et l’erbium, qui permettent de réaliser des lasers solides notés respectivement Nd:YAG et Er:YAG, ou le cérium (noté Ce:YAG) pour produire un matériau phosphorescent.
[0006] En dehors de ses propriétés optiques, le YAG possède d’excellentes propriétés mécaniques même en conditions difficiles (température et/ou atmosphère oxydante) et se positionne ainsi en matériau d’avenir pour toute industrie recherchant des propriétés mécaniques élevées, à très hautes températures (jusqu’à environ 1500 °C en fonction de l’application visée) et dans des atmosphères difficiles, notamment oxydantes, telles que par exemple les industries de l’aérospatial, de l’énergie ou du nucléaire (Zhuohao Xiao, et al, Materials Science & Engineering R, https://doi.Org/10.1016/j.mser.2019.100518). Il possède également une conductivité thermique élevée et un coefficient de dilatation faible, lui octroyant une bonne stabilité dimensionnelle pour des articles subissant des cycles thermiques.
[0007] Etant donné ses propriétés exceptionnelles à haute température, le YAG peut par exemple être utilisé dans des pièces de parties chaudes des turbomachines en aéronautique par exemple ou dans des turbines à gaz, dans des éléments destinés à être utilisés dans l’espace ou bien dans des chaudières. Il peut être utilisé sous forme de pièce massive ou sous forme de fibres pour la réalisation de matériaux composites, notamment pour remplacer les fibres en alumine ou en mullite actuellement utilisées.
[0008] Il existe des procédés de fabrication de YAG mais ces derniers ne permettent pas de produire facilement de grandes quantités de gel humide de YAG (Gangadharan et al (2004). Le YAG cristallisé peut être produit par réaction à l’état solide de poudres d’alumine AI2O3 et d’yttrine Y2O3 à très haute température (> 1600 °C) pendant une longue durée (plusieurs heures). Cette technique permet la production de grandes quantités de YAG mais il n’est pas possible de contrôler à la fois la microstructure de la poudre, sa stœchiométrie et sa pureté du fait des coefficients de diffusion des éléments très faibles à l’état solide. Des méthodes par chimie douce ont été développées, telles que la co -précipitation, les méthodes solvothermale ou glycothermale et le sol-gel. Ces méthodes permettent un contrôle de la stœchiométrie mais présentent l’inconvénient d’être complexes à mettre en œuvre et d’être limitées à la production de petites quantités.
[0009] A ce jour, le YAG reste donc un produit très onéreux et donc difficile d’accès.
[0010] Il est du mérite de la demanderesse d’avoir mis au point un nouveau procédé de fabrication du YAG qui pallie les inconvénients observés dans l’état de la technique. Le procédé selon l’invention permet ainsi d’obtenir facilement du YAG, de manière moins énergivores et en grandes quantité.
[0011] Le procédé selon l’invention présente en outre l’avantage de permettre l’obtention d’un gel humide qui peut être mis en forme et traité thermiquement par la suite. Il est ainsi possible d’obtenir des articles en 3D directement à partir dudit gel, sans nécessairement passer par les étapes de séchage et de calcination.
[0012] L’invention se rapporte ainsi en premier lieu à un procédé sol-gel de fabrication d’un gel humide de grenat d’yttrium et d’aluminium comprenant les étapes : a) mise en solution d’un précurseur d’aluminium, d’un précurseur d’yttrium, le ratio molaire Y/Al étant compris dans un intervalle allant de 0,5 à 0,7 et éventuellement d’un précurseur de métal dopant, dans au moins un solvant organique et agitation ; b) hydrolyse-condensation de la solution obtenue à l’étape a), comprenant l’introduction d’une solution aqueuse basique, le ratio molaire LLO/Al allant de 3 à 70, de préférence à une température comprise dans un intervalle allant de 20 °C à 80 °C, c) extraction du au moins un solvant organique, et obtention du gel humide.
[0013] Dans la présente demande, lorsqu’un intervalle de valeur est indiqué, les bornes sont comprises. Par exemple, dans un « intervalle allant de 0,5 à 0,7 », les bornes 0,5 et 0,7 sont comprises.
[0014] Dans le cadre de la présente demande, on entend par procédé « sol-gel » correspondant à l’abréviation « solution-gélification », un procédé permettant la production de matériaux vitreux, éventuellement microporeux à macroporeux par polymérisation inorganique sans recourir à la fusion.
[0015] On entend par hydrolyse-condensation, une succession de réaction d’hydrolyse et de condensation conduisant dans un premier temps à la formation de molécules M-OH (dans lesquelles M représente un cation métallique) puis à la formation de ponts M-O-M à partir des molécules M-OH et M-L (M-OH + M-L A M-O-M + LH avec L un ligand, qui peut être OH, un anion d’un précurseur ou tout autre élément formé in situ entre le solvant et un des éléments introduits à l’étape a)).
[0016] On entend par « gel humide de grenat d’yttrium et d’aluminium », le gel obtenu après hydrolyse et condensation du mélange de précurseurs et lavage de ce dernier. Ce gel possède les liaisons M-O-M (dans lesquelles M représente un atome d’aluminium, d’yttrium et/ou de dopant) désorganisées qui pourront, par un traitement thermique adéquat, former un réseau cristallin de type grenat, avec ou sans métal dopant. Ce gel possède en outre de l’eau issue des procédés d’extraction des solvants organiques de synthèse ainsi que des résidus desdits solvants organiques et des résidus des précurseurs d’aluminium, d’yttrium et éventuellement de métal dopant.
[0017] On entend par « précurseur d’aluminium », « précurseur d’yttrium » ou « précurseur de métal dopant », un composé chimique qui contient respectivement au moins un atome d’aluminium, d’yttrium ou de métal dopant, et qui est capable de se combiner en trois dimensions avec lui-même ou des précurseurs d’autres métaux afin de former un oxyde d’une taille supérieure à 1 nm, en milieu liquide et avec ou sans l’aide de catalyseurs ou de source d’énergie externe (température par exemple). Il peut s’agir d’un composé inorganique (par exemple nitrate, halogénure ou hydroxyde), ou d’un composé organométallique (acétate ou alcoolate, par exemple butanolate ou propanolate).
[0018] Avantageusement, le précurseur d’aluminium peut être un composé organométallique choisi dans le groupe des alcoolates métalliques, de préférence dans le groupe comprenant le propanolate et le butanolate d’aluminium.
[0019] Avantageusement, le précurseur d’aluminium peut être un composé inorganique choisi dans le groupe comprenant le nitrate, le chlorure et l’hydroxyde d’aluminium.
[0020] Avantageusement, le précurseur d’yttrium peut être un composé organométallique choisi dans le groupe des alcoolates métalliques, de préférence dans le groupe comprenant le propanolate et le butanolate d’yttrium.

De préférence, le ou les solvants organiques sont choisis parmi les alcools et les mélanges d’alcools.

[0033] Avantageusement, le précurseur de métal dopant peut être indifféremment dans la solution I, dans la solution II ou bien ajouté après le mélange des solutions I et II.
[0034] Avantageusement, l’agitation de l’étape a) peut être mise en œuvre par agitation mécanique ou magnétique. La durée de l’agitation peut aller de 10 minutes à 8 heures, de préférence 1 à 4 heures.
[0035] Avantageusement, l’étape a) du procédé selon l’invention peut être mise-en-œuvre à une température comprise dans un intervalle allant de 10 à 60 °C, de préférence à température ambiante, c’est-à-dire de 15 à 25°C, de préférence à 20 °C.
[0036] Avantageusement, le pH de la solution aqueuse basique peut avoir une valeur allant de 7,0 à 14, de préférence de 11 à 13.
[0037] Avantageusement, dans l’étape b) du procédé selon l’invention, la solution aqueuse basique peut être introduite au goutte-à-goutte, de préférence à une vitesse allant de 2 à 20 ml/min, de préférence 5 à 15 ml/min.
[0038] Avantageusement, la solution aqueuse basique peut être choisie dans le groupe comprenant une solution aqueuse d’ammoniac, d’hydroxyde de potassium et d’hydroxyde de sodium, de préférence une solution aqueuse d’ammoniac. La formation progressive des ponts M- O-M permet l’obtention de colloïdes de quelques nanomètres ou plus.
[0043] Avantageusement, la première et/ou la seconde sous-étape(s) de l’étape b) peuvent comprendre une agitation mécanique ou magnétique.

- plus rapide, qui permet l’utilisation d’un gel humide ou d’un xérogel directement à l’étape de mise en forme de l’article final et la réalisation du traitement thermique de calcination pendant le traitement thermique de consolidation (après extrusion) sans modifier ce dernier,
- modulable, l’étape de calcination pouvant, selon la spécificité de l’article ou de la pièce à fabriquer être réalisée avant ou après extrusion,
- plus versatile, notamment dans la diversité des pièces qu’il est possible de fabriquer, grâce à la possibilité d’utiliser un métal dopant ou non et de contrôler les propriétés microstructurales de la pièce par la modification des paramètres de fabrication du gel humide, du xérogel ou de la poudre précalcinée ou calcinée,
- moins énergivore, notamment par la possible diminution des traitements thermiques appliqués jusqu’à l’obtention de l’article final.
[0092] La figure 1 représente un diagramme de fabrication d’un article en YAG à partir d’un gel humide, d’un xérogel ou d’une poudre calcinée ou précalcinée selon l’invention. Le diagramme représente de haut en bas : une étape a) de mise en solution et d’agitation (précurseurs Al, Y, métal dopant (optionnel) et solvant organique), une étape b) d’hydrolyse-condensation (comprenant les sous-étapes d’introduction de la solution aqueuse basique et de maturation), une étape c) d’extraction des solvants organiques, l’obtention du gel humide (GH), une étape d), optionnelle, de fabrication du xérogel (XG) (comprenant un séchage), une étape e), optionnelle, de fabrication de la poudre calcinée ou précalcinée (P Y AG) (comprenant un traitement thermique à une température comprise dans un intervalle allant de 600 à 1600 °C), une étape f) de fabrication de la pâte d’extrusion (PE), des étapes i) et ii) de fabrication de l’article en YAG comprenant i) une mise en forme par micro-extrusion de la pâte d’extrusion et ii) un traitement thermique à une température comprise dans un intervalle allant de 1200 à 1800 °C.

[0099] Dans cet exemple, les matériaux suivants sont utilisés : éthanol anhydre, liquide, 94- 96% (Alfa Aesar, réf. 33361), CAS 64-17-5 ; isopropanol, liquide, 99,9% (Fisher Scientifïc, réf. BP2618500), CAS 67-63-0 ; chlorure d’yttrium anhydre, poudre, 99,99% (Sigma- Aldrich, réf 451363), CAS 10361-92-9 ; tri-sec butanolate d’aluminium, liquide, 97% (Sigma- Aldrich, réf 201073), CAS 2269-22-9 ; ammoniac, liquide, 28% NH3 (Alfa Aesar, réf. L13168), CAS 1336-21-6 ; polyéthylène gycol (PEG), liquide, 300 g/mol (Sigma-Aldrich, réf. 20237-1), CAS 25322-68-3 ; alcool polyvinylique (PVA), flocons,
25 000 g/mol (Alfa Aesar, réf. V/0200/53), CAS 9002-89-5.
[0100] Le précurseur d’aluminium (respectivement d’yttrium) est dissous dans l’isopropanol (respectivement l’éthanol) à une concentration de 1,0 mol/L (respectivement 0,6 mol/L). Le volume de chaque solvant est de 180 mL. Les deux solutions sont homogénéisées sous agitation pendant 10 minutes puis mélangées ensemble, sous agitation pendant 2 heures.
[0101] La température de la solution des précurseurs d’aluminium et d’yttrium est montée à 60 °C à l’aide d’un bain marie d’huile de paraffine. La solution d’ammoniaque est ajoutée au goutte-à-goutte à une vitesse d’environ 6 mL/min. La quantité de solution d’ammoniaque introduite correspond à un ratio molaire H2O/AI de 7. Après la fin du goutte-à-goutte, la solution mature pendant 15 heures à 60 °C sous agitation.
[0102] La solution est centrifugée à 11000 tr/min pendant 6 minutes. Le gel récupéré est lavé dans un volume d’eau égal à la moitié du volume initial de la solution. Après 10 minutes d’homogénéisation sous agitation et à température ambiante, la solution est de nouveau centrifugée à 11000 tr/min pendant 6 min, de nouveau lavée dans un volume d’eau égal à la moitié du volume initial de la solution, de nouveau homogénéisée sous agitation et à température ambiante. La solution est ensuite une dernière fois centrifugée à 11000 tr/min pendant 6 min afin de récupérer le gel humide de grenat d’yttrium et d’aluminium.
[0103] Le gel humide est séché dans une étuve sous air, à une pression de 100 mbar, à une température de 120 °C, pendant 15 heures. Le xérogel de grenat d’yttrium et d’aluminium résultant est récupéré puis désaggloméré au mortier et pilon.
[0104] Une pâte d’extrusion à base de xérogel est formulée. L’alcool polyvinylique est préalablement dissous dans l’eau à une teneur de 33 % massique pendant 30 minutes à 60 °C. La formulation de la pâte est la suivante : 67,0 % massique de xérogel, 4,6 % massique de PEG, 4,6 % massique de PVA et 23,8 % massique d’eau. Dans un premier temps, le PEG puis la solution de PVA sont introduits dans l’eau sous agitation. La solution est homogénéisée sous agitation pendant 4 heures à température ambiante. La poudre est ensuite introduite lentement sur une durée d’une heure dans la solution de polymère précédente, sous agitation. Après introduction totale, la pâte de xérogel est homogénéisée sur des rouleaux-agitateurs pendant 15 heures.
[0105] La pâte de xérogel est extrudée selon la forme prédéfinie de l’article choisi à l’aide d’une extrudeuse possédant une buse de 2 mm de diamètre.
[0106] L’article cru est traité thermiquement sous air dans un four selon le cycle thermique suivant : 1 °C/min jusqu’à 500 °C, palier d’une heure, rampe 5 °C/min jusqu’à 1600 °C, palier 2 heures, refroidissement naturel.
[0107] La poudre obtenue selon le procédé de l’invention (et donc la pâte ensuite) présente une seule phase de grenat d’yttrium et d’aluminium et n’est pas polluée par des phases secondaires telles que l’alumine AI2O3, l’yttrine Y2O3, le YAM (AI2Y4O9) ou le YAP (YAIO3). De plus, elle peut être obtenue, si nécessaire, sans utiliser de composés dangereux comme les nitrates. Enfin, la taille des cristallites peut être adaptée vis-à-vis de l’utilisation de l’article final.
[0108] Exemple 2 : contre-exemple
[0109] Un composé est préparé dans des conditions hors invention, dans un solvant aqueux. Dans cet exemple, les matériaux suivants sont utilisés : Y(N03)3.6H20 : 0,003 mol/L. A1(N03)3.9H20: 0,005 mol/ L. Le ratio molaire Y/Al est égal à 0,6. PEG 1500 : 6,4 g. Ethanol anhydre, liquide, 94-96% (Alfa Aesar, réf. 33361), CAS 64-17-5: 10 ml. Hydroxyde d'ammonium (CAS 1336-21-6 Alfa Aesar). Eau distillée : solvant.
[0110] Les nitrates sont dans un premier temps dissous dans de l’eau distillée (797,5 ml) sous agitation. Le PEG est ensuite dissous dans 10 ml d’éthanol et est ensuite ajouté à la solution de nitrates. Le pH de la solution est ajusté à 9 par ajout d'hydroxyde d’ammonium en solution. L’agitation est ensuite maintenue pendant 20 heures le mélange est ensuite filtré et lavé avec de l’éthanol. La gélatine obtenue a ensuite été chauffée pendant 2 heures à 150 °C dans une solution d’éthanol. La gélatine séchée a été calcinée dans les conditions d’augmentation de température selon une rampe de 2°C / min jusqu’à 500 °C puis un palier de lh après quoi la température a été augmentée selon une rampe de 5 °C / min jusqu'à 1000 °C puis un palier de 2 h. La poudre calcinée obtenue a été broyé dans un mortier d'agate. La poudre obtenue a un aspect jaunâtre granuleux. [0111] La caractérisation par diffraction des rayons X (figure 5 c’est fait) montre qu’il s’agit de l'alumine gamma nanométrique, et non pas de grenat d’yttrium et d’aluminium. Le procédé présenté ici en contre-exemple ne permet pas d’obtenir du grenat d’yttrium et d’aluminium sous forme pure.

Claims

Revendications
[Revendication 1] Procédé sol-gel de fabrication d’un gel humide de grenat d’yttrium et d’aluminium comprenant les étapes : a) Mise en solution d’un précurseur d’aluminium, d’un précurseur d’yttrium, le ratio molaire Y/Al étant compris dans un intervalle allant de 0,5 à 0,7, et éventuellement d’un précurseur de métal dopant, dans au moins un solvant organique et agitation ; b) hydrolyse-condensation de la solution obtenue à l’étape a), comprenant l’introduction d’une solution aqueuse basique, le ratio molaire H2O/AI allant de 3 à 70, c) extraction du au moins un solvant organique, et obtention du gel humide.
[Revendication 2] Procédé selon la revendication 1, dans lequel le solvant organique est choisi dans le groupe comprenant les alcools, les alcanes en C5 à C12 et les composés cycliques en C6 à C9, aromatiques ou non aromatiques, et leurs mélanges.
[Revendication 3] Procédé selon l’une quelconque des revendications précédentes, dans lequel la mise solution de l’étape a) est obtenue par mélange d’une solution I comprenant le précurseur d’aluminium et un solvant organique et d’une solution II comprenant le précurseur d’yttrium et un solvant organique.
[Revendication 4] Procédé selon l’une quelconque des revendications précédentes, dans lequel l’étape a) est mise-en-œuvre à une température comprise dans un intervalle allant de 10 à 60 °C.
[Revendication 5] Procédé selon l’une quelconque des revendications précédentes, dans lequel la solution aqueuse basique de l’étape b) est choisie dans le groupe comprenant une solution aqueuse d’ammoniac, d’hydroxyde de potassium et d’hydroxyde de sodium.
[Revendication 6] Procédé selon l’une quelconque des revendications précédentes, dans lequel, à l’étape b), la solution aqueuse basique est introduite au goutte-à-goutte.
[Revendication 7] Procédé selon l’une quelconque des revendications précédentes, dans lequel la durée de l’étape b) d’hydrolyse-condensation est comprise dans un intervalle allant de 1 à 48 heures.
[Revendication 8] Procédé selon l’une quelconque des revendications précédentes, comprenant en outre une étape d) de fabrication d’un xérogel de grenat d’yttrium et d’aluminium, ladite étape d) comprenant un séchage du gel humide.
[Revendication 9] Procédé selon la revendication précédente, comprenant en outre une étape e) de fabrication d’une poudre de grenat d’yttrium et d’aluminium, ladite étape e) comprenant une calcination du xérogel à une température comprise dans un intervalle allant de 600 à 1600 °C, de préférence pendant une durée allant de 10 minutes à 15 heures.
[Revendication 10] Gel humide de grenat d’yttrium et d’aluminium obtenu selon le procédé selon l’une quelconques des revendications 1 à 7.
[Revendication 11] Xérogel de grenat d’yttrium et d’aluminium obtenu selon le procédé selon la revendication 8.
[Revendication 12] Poudre de grenat d’yttrium et d’aluminium obtenue selon le procédé selon la revendication 9.
[Revendication 13] Pâte d’extrusion comprenant de 30 à 90 % en volume de gel humide selon la revendication 10, de 25 à 70 % en volume de xérogel selon la revendication 11 ou de 20 à 55 % en volume de poudre selon la revendication 12, un solvant et éventuellement au moins un additif
[Revendication 14] Utilisation d’un gel humide selon la revendication 10, d’un xérogel selon la revendication 11, d’une poudre selon la revendication 12 ou d’une pâte d’extrusion selon la revendication 13 pour fabriquer un article, de préférence par extrusion, micro-extrusion ou impression par dépôt de fil.
[Revendication 15] Procédé de fabrication d’un article en grenat d’yttrium et d’aluminium ayant une forme prédéfinie, comprenant les étapes : i) extrusion d’une pâte d’extrusion selon la revendication 13 selon la forme prédéfinie de l’article; ii) traitement thermique de la pâte extrudée obtenue en i), et obtention de l’article.
