Definitions
- the present invention relates to an electrical contact element with a terminal portion, which is formed of a copper sheet and having a coating containing tin and zinc, and a method for producing such a contact element.
- a possible, in principle suitable for the replacement of the copper conductors conductor material is aluminum, which has a light density as a low density and thus a low weight.
- Galvanic corrosion reduces the amount of aluminum compared to that of less noble metal compared to copper, which significantly reduces the electrical conductivity at the contact points between the conductor material and the contact element, and therefore a need for reliable corrosion protection in the use of aluminum-containing conductor material in combination with a made of copper electrical contact element consists.
- An electrical contact element for contacting aluminum conductors with a tin-coated copper sleeve is in GB 755 272 A disclosed.
- an electrical contact element of the aforementioned type is known in which the coating comprises a tin layer applied to the copper sheet and an outer zinc layer applied thereto.
- the US 6,613,451 B1 a metallic material for electronic components comprising a base metal of copper or a copper alloy, a surface layer of tin or a tin alloy, and an intermediate layer disposed between the base metal and the surface layer and having a nickel or copper alloy.
- the invention has for its object to provide an alternative electrical contact element, which in combination with an aluminum-containing Conductor material can be used and provides reliable protection against corrosion.
- an electrical contact element having the features of patent claim 1 and in particular by the fact that the coating is an outer first layer of tin, also called tin layer, and a second Layer of zinc, also called zinc layer, comprises, which is arranged between the first layer and the copper sheet.
- the term "zinc layer” refers to a layer which consists at least essentially of zinc and contains at most unavoidable impurities. Accordingly, the tin layer is a layer which consists at least essentially of tin and possibly contains unavoidable impurities. The tin of the tin layer is preferably dull tin.
- the invention is based on the surprising finding that it - unlike in the WO 2014/060254 A1 described - is not absolutely necessary to arrange the zinc layer on the outside, but that a good corrosion protection is guaranteed or even better corrosion protection can be achieved if the tin layer is on the outside and the zinc layer between the tin layer and the copper sheet is arranged.
- the outermost tin layer may first slow the diffusion of chloride which forms the reactive element in the electrolyte salt water and act as a sort of sponge for the chloride, while that chloride which diffuses through the tin layer and down to the zinc Layer then reacts with and is bound by the zinc, with the zinc layer serving as a sort of sacrificial layer. Because the zinc is less noble than aluminum, it ensures that the chloride reacts with the zinc before it can attack the aluminum of an aluminum-containing pipe.
- the contact element according to the invention has excellent protection against corrosion at the contact point between the contact element and an aluminum-containing conductor material with minimal contact resistance due to optimal electrical conductivity of the coating, whereby an optimal contacting of the conductor material is permanently ensured. Especially ensures the outer tin layer for a good electrical contact even under corrosion conditions.
- the contact element according to the invention is generally suitable for contacting aluminum-containing lines.
- the contact element can be used in vehicle construction, since in this way instead of copper-containing lines aluminum-containing lines can be used, whereby a reduction in vehicle weight and thus fuel savings and reduced carbon dioxide emissions can be achieved.
- the terminal portion of the electrical contact element is a region suitable for receiving the conductor material of an electric wire, such as a lead wire. a cable is provided. In this case, the connection with the conductor material, for example by crimping done.
- connection section of the electrical contact element is formed from a copper sheet.
- other sections and in particular the complete contact element may be formed from a copper sheet.
- the contact element may be a stamped / bent part.
- the coating should in any case be applied over the whole area on the connection section of the electrical contact element.
- the coating may also be present in further regions of the contact element, it being conceivable in principle that the coating completely covers the surface of the contact element.
- the coating is preferred that the coating is limited only to the terminal portion of the contact element and the remaining areas of the contact element, in particular a provided for contacting a complementary contact element area, such as a male or female section, no coating to ensure optimum electrical connection between the contact elements.
- the coating comprises a third layer which is arranged between the second layer and the copper sheet.
- the third layer is a tin layer, which is obtained, for example, by hot-tinning the copper sheet.
- a third layer of tin may be present on a contact surface of a hot-dip tinplated copper sheet and may be missing at a punching edge.
- the third layer fulfills an additional barrier function and contributes to corrosion protection.
- the coating comprises a fourth layer which is arranged between the second layer and the copper sheet or between the second layer and the optionally present third layer and which comprises nickel, a nickel-containing alloy, palladium, a palladium-containing alloy or any combination thereof contains.
- the fourth layer performs an additional barrier function by inhibiting diffusion of tin from the tin-containing first layer into the copper sheet, thus preventing the formation of voids or pores in the first layer which promote electrolyte penetration into the layer system would promote unwanted corrosion.
- the layers of the coating described above may, according to one embodiment, adjoin one another directly. However, it is also possible for there to be regions between the layers which have one or more intermetallic phases. Such intermetallic phase regions may include metals from the respective layers adjacent to these regions contained and, for example, by diffusion processes during storage of the coating over a longer period or specifically formed by a heat treatment. For example, intermetallic phase regions between the first layer and the second layer, between the second layer and the copper sheet, between the second layer and the third layer, between the second layer and the fourth layer, between the fourth layer and the copper sheet, between the fourth Layer and the third layer and / or between the third layer and the copper sheet.
- intermetallic phase domains enhance the barrier function so as to inhibit inter-layer diffusion processes and thus increase the life of the coating.
- the thickness of these intermetallic phase regions may each be from 0.01 to 3 ⁇ m, preferably from 0.1 to 2 ⁇ m, more preferably from 0.25 to 1.5 ⁇ m, and most preferably from 0.5 to 1 ⁇ m.
- a total thickness of the coating is in the range from 1 to 25 ⁇ m and is preferably not more than 10 ⁇ m.
- a total thickness of the coating is in the range from 1 to 25 ⁇ m and is preferably not more than 10 ⁇ m.
- a thickness of the first layer may be in the range of 1 to 5 microns and preferably more than 2.5 microns, while a thickness of the second layer is in the range of 1 to 4 microns, and preferably more than 1.5 microns.
- connection section comprises a first region, which forms a contact surface for making contact with an electrical line, and a second region formed by a punching edge adjacent to the contact surface, wherein the coating is provided in both the first region and the second region and the coating in the first region differs from the coating in the second region, for example, because Copper sheet in the first region has a Feuerzyinnung and not in the second region.
- Another object of the invention is also a method having the features of claim 11, by which the advantages mentioned above can be achieved accordingly.
- the shape of the main body to which the layers are applied is not particularly limited.
- the main body may already have the final shape of the contact element.
- the base body can be brought into the final shape of the contact element only after its coating by forming steps such as punching and / or bending.
- the coating is preferably applied only to a region of the base body provided as a connection section.
- the coating it is also conceivable to provide further areas of the main body, in particular the complete main body, with the coating.
- the method of applying the layers is not particularly limited.
- at least one layer may be deposited by a method selected from the group consisting of electroplating, vapor deposition, sputtering, dip coating, spray coating, and any combination of the foregoing methods.
- the electroplating process may comprise further process steps customary in electroplating, such as, for example, degreasing, rinsing and / or the removal of surface oxides.
- the third layer is preferably applied by dip coating.
- the main body can be hot-dipped, for example by immersion in a bath of molten tin.
- the third layer may already be present by using a commercially available base body of hot-dipped copper sheet.
- a heat treatment can be carried out in order to promote the formation of the above-described intermetallic phase regions between the layers.
- a heat treatment is optional and not essential for achieving good corrosion protection.
- the heat treatment may be carried out in a temperature range of 50 to 350 ° C, preferably 80 to 300 ° C, more preferably 200 to 280 ° C, most preferably 220 to 270 ° C, and most preferably 230 to 250 ° C.
- the temperature after heating is preferably over a period of 1 second to 48 hours, more preferably from 3 seconds to 12 hours, even more preferably from 5 seconds to 5 minutes and highest preferably kept from 5 seconds to 2 minutes. More preferably, the heat treatment is carried out at a temperature in the range of 200 to 280 ° C, which is held for a period of 5 seconds to 5 minutes. Most preferably, the heat treatment is carried out at a temperature in the range of 220 to 270 ° C, which is held for a period of 5 seconds to 2 minutes.
- the sequence of the forming steps and the steps for applying the coating is not particularly fixed.
