Description
- Kupfer ist eines der wichtigsten technischen Metalle weltweit und wird zu Millionen Jahrestonnen hergestellt, umgeschmolzen und gehandelt. Eines der wichtigsten Ausgangsprodukte dabei sind Anoden aus Rohkupfer. Kupferanoden sind die Rohlinge aus Hüttenkupfer, die der Elektrolyse zugeführt werden, um in diesem Prozess letztendlich zu hochreinem Kupfer raffiniert zu werden. Es handelt sich bei den Anoden vereinfacht dargestellt, um Platten von ca. 100 x 100 x 5 cm. In einem Gießrad werden dabei mehrere (in der Regel 15 bis 25) Tonnen schwere Gießformen aus Stahl oder Kupfer aus einem massivem Kupferwerkstoff im Kreis gefahren. Mit einem Volumenstrom von > 20 kg/s wird dabei an einer Gießradposition aus einer Höhe von 20 cm bis 30 cm die flüssige Kupferschmelze in die Form gegossen. An einer anderen Position im Zyklus werden die erstarrten Anoden mit einer Vorrichtung der Form entnommen. Die Anoden werden anschließend in ein Kühlwasserbecken getaucht und danach weiteren Prozessen zugeführt.
- Beim Eingießen von Kupferschmelze in eine ungeschützte Kupferform, würde die Form aufgeschmolzen und Gussform und Gussstück würden sich miteinander verbinden bzw. irreversibel verschweißen. Deshalb wird die Form mit einer mineralischen Schicht, der sogenannten "Schlichte", geschützt. Durch die hohe chemische, thermische und durch den Gießstrom mechanische Belastung wird die Schlichte beim Eingießen meist teilweise weggespült oder sie bleibt bei der Entnahme, dem "Ausformen", an dem Gussstück hängen. Deshalb wird die Schlichte bei jedem Guss neu aufgesprüht. Um das Risiko des Anbackens des Gussteils in der Form gering zu halten, wird die Schlichte mit hoher Schichtstärke (700-1200 µm) appliziert.
- Der Stand der Technik setzt als Trennmittel ein Einschichtsystem in Form einer Trennmittelsuspension ein, die vor jedem einzelnen Abguss aufgetragen wird und nur einen einzigen Abguss hält. Diese Schlichte besteht aus einem mineralischen Pulver und Wasser. In manchen Fällen wird ein Bindemittel (Binder) eingesetzt. Als mineralisches Pulver finden Bariumsulfat oder anorganische grobkörnige Gesteinssilikate Anwendung. Es kommt auch zum Einsatz von Ton oder Sand. Bei allen Systemen kommt es dazu, dass die Schlichte mit dem Gussteil ausgetragen wird und bei jedem Gießvorgang einen vorherigen Neuauftrag der Schlichte erfordert. Daraus resultieren folgende Nachteile:
- Der Verbrauch von Schlichte kann mit über 200kg/100t Kupferguss angenommen werden und ist damit sehr hoch. Dies führt zu hohen Kosten und entsprechender Lagerhaltung
- Der ständige, eher unkontrollierte Schlichteauftrag führt zu einer "Hügellandschaft" in der Form und somit zu qualitätsmindernden Unebenheiten im Gusstück.
- Die große Menge an Schlichte wird in das Anodensystem eingetragen und wieder ausgetragen. Die Kupferanoden und das Kühlwasser sind anschließend mit den mineralischen Komponenten der Schlichte kontaminiert. Aufwändige Reinigungsprozesse sind die Folge.
- Das ständige Sprühen von Schlichte führt zu hohen Kosten, zu einer Kontamination der Umgebung und zu einer Gefährdung von Umwelt und Mitarbeitergesundheit.
- Die hohen Schichtstärken beeinträchtigen den Wärmeübergang. Die Formen müssen aktiv gekühlt werden. Daraus ergeben sich Spannungen in der Form. Die Gussteile werden noch gelb glühend ausgeformt und sind verzugsgefährdet. Die Produktivität muss der Abkühlgeschwindigkeit angepasst werden.
- Beispiele für ein Einschichtsystem finden sich in der
EP 1 486 473 A1 und in derWO 2004/110680 A2 . Hier werden dauerhafte, für den Druckguss von Nichteisenmetallen geeignete Formtrennschichten enthaltend Bornitrid beschrieben. - Eine Beschichtung von Kokillen für den Guss von Kupfer und kupferhaltigen Legierungen ist aus der
EP 2 133 165 A1 bekannt. Auch hierbei handelt es sich um ein Einschichtsystem, das auf mindestens einem anorganischen Oxid, mindestens 1 Gew.-% Polysiloxan und einem Bindemittel basiert. - Der Markt verlangt daher nach einem langlebigen Trennmittel mit niedrigem Verbrauch, guter Wärmeleitung und einem langzeitstabilen Binder mit sehr guter Temperaturwechselbeständigkeit und hoher Beständigkeit gegen Kupferschmelze.
- Überraschenderweise wurde die Lösung des vorstehend beschriebenen Problems durch den Einsatz eines Mehrschichtsystems mit einer aktiven und beständigen Binderkomponente gefunden.
- Die erfindungsgemäße sprüh- bzw. pinselbare Trennschicht umfasst ein Zweischichtsystem, das im Kupferanodenguss bislang nicht eingesetzt wird. In einen Zweischichtsystem können die Haft- und Trenneigenschaften der zwei Beschichtungen so gestaltet werden, dass die geforderten unterschiedlichen Eigenschaften an den Kontaktstelle <Form-Beschichtung> und <Beschichtung - Gussteil(Anode)> dargestellt werden können.
- Hierbei dient die erste Schicht, bestehend aus Binder und Füllstoff, als "Base coat" in der Form und wird dahingehend gestaltet, dass hohe thermische Beständigkeit sowie eine hohe Haftkraft zur Form und zugleich ein guter Haftgrund für die zweite Schicht entsteht. Mögliche Binder des Base Coatings sind: wasserlösliches Phosphatgläser, Natron- oder Kaliwassergläser, Glasfritten und oxidische Nanopartikel wie Titandioxid. Mögliche Füllstoffe sind grobkristallines Titanoxid, Bariumsulfat, Silikate, Silizide, Christobalit oder Korund.
- Nanopartikel zeichen sich dabei durch eine Partikelgröße, bestimmt durch Röntgendiffraktometrie unter 100 nm aus. Grobkristalline Pulver haben eine primäre Partikelgröße über 1 µm.
- Die auf den Base Coat applizierte Schicht "Top Coat" ist dahingehend gestaltet, dass eine möglichst hohe Trennwirkung zum flüssigen Kupfer sichergestellt sein muss. Mögliche Binder des Top Coatings sind Zirkonoxid Nanopartikel, Titanoxid Nanobinder, Natron- oder Kaliwasserglas sowie Silikonharzemulsionen. Mögliche Füllstoffe mit Trennwirkung sind Bariumsulfat, hexagonales Bornitrid, Schichtsilikate, Talkum, Graphit, Molybdänsulfid, Molybdänsi lizid und Wolframsulfid.
- Dass das Schichtsystem dennoch in der Form "haften" bleibt, ist darin begründet, dass das Base Coating einen idealen Haftgrund (im Vergleich zur Metalloberfläche) für das Top-Coating bietet. Trotz der zu Flüssigmetall trennenden Eigenschaft des "Top Coat" besteht eine gute Verbindung zum "Base Coat" und somit zur Form.
- Als Lösemittel wird sowohl beim Top- als auch beim Basecoat Wasser verwendet; zur Dispergierung werden organische Prozessaddtive in geringem Ausmaß (<5 Gew.-%) verwendet. Beide Coatings haben einen Feststoffgehalt zwischen 10 und 50 Gew.-%.
- Das Zweischichtsystem verbleibt stabil in der Form und wird nicht mit den Gussteilen ausgetragen. Es hat eine Lebensdauer von mindestens 20-30 Abgüssen, bevor es erneuert werden muss. Das entspricht im diskontinuierlichen Betrieb einer Produktionscharge. Es ist im Prozess auch punktuell erneuerbar, ohne dass die Anlage abgefahren werden muss.
- Der Verbrauch an Beschichtungsmaterial (Einmaltrennmittel) wird um über 99% reduziert. Auch alle sekundären Nachteile der Einschichtproblematik werden beseitigt. Der Wärmeübergang ist verbessert; eine gesteigerte Produktionsleistung ist eine Option, da die Abkühlgeschwindigkeit gesteigert ist. Die Abkühlzeit/Erstarrungszeit ist nicht mehr primärer Bottleneck.
- Bei einem Kupferanodengießer wurde folgendes Zweischichtsystem eingesetzt:
Zusammensetzung der Beschichtungsprodukte: Base Coat Natronwasserglas 12.5 % Bariumsulfat 52.5 % Wolframsilizid 7.5 % Wasser Rest Top Coat Natronwasserglas 12,5 % Bariumsulfat 52,5 % Graphit 5 % Wasser Rest - Zwei Anodenformen aus Kupfer wurden mit dem vorstehend beschriebenen Zweischichtsystem beschichtet. Das Zweischichtsystem wurde folgendermaßen mit einer HVLP Niederdrucksprühpistole appliziert:
Form 1: Base Coating: ca. 200 µm dick Top Coating: ca. 200 µm dick Auftrag vor Gießbeginn, kein Nachsprühen im Prozess Form 2: Base Coating: ca. 200 µm Top Coating: ca. 200 µm Auftrag vor Gießbeginn, kein Nachsprühen im Prozess - Auf 18 weiteren Formen wurde ein Wettbewerbs-Einschichtsystem (Silikat-Wasserglas-Schlicker) eingesetzt. Der Auftrag des Wettbewerberprodukts erfolgte in einer automatischen Schlicker-"Dusche", die vor jedem Guss vor und permanent im Prozess eingesetzt wurde.
- Die Anoden (Gussteile) aus den Formen 1 und 2 lassen sich gut entformen. Die Anoden sind beim Entformen dunkelrot (kälter als Anoden der anderen Formen). An den ausgeformten Anoden haftet kein Trennmittel.
- Die Anoden aus den 18 anderen Formen sind hellorange. An ihnen haftet das im Prozess aufgetragene Trennmittel.
- In Form 1 ergibt sich ein kleineres Ausformproblem erst nach dem 6. Guss. Der Grund ist eine Schlickerkontamination der Beschichtung durch ein Leck in der Schlickerdusche. Der dort applizierte Wettbewerbsschlicker verbindet sich mit dem Top Coating und zerstört es. In der Realanwendung würde die Kontamination und somit das Problem ausbleiben.
- Die Form 2 lieferte hingegen gute Ausformeigenschaften und gleichbleibende Resultate über 15 Abgüsse. Danach wurde der Versuch abgebrochen, da eine Neuausrüstung des Gieß-SetUps notwendig wurde. Eine Beschädigung der erfindungsgemäßen Trennschicht war nicht zu erkennen.
- Die Anoden der 18 mit Schlicker besprühten Formen konnten nach dem Guss eindeutig durch einen weißen Belag (Rest Trennmittel, das sich ständig aufbaut) identifiziert werden.
- Bei einem weiteren Anodengießer wurde ein Versuch durchgeführt, bei dem sich ein Kupferanodengießrad mit 18 Formen im kontinuierlichen Betrieb im Einsatz ist.
- 2 der 18 Formen wurden mit dem erfindungsgemäßen Zweischichtsystem beschichtet.

Formen 1 und 2: Base Coating: ca. 200 µm dick Top Coating: ca. 200 µm dick Top Coating in hochbelasteten Bereichen: ca. 400 µm dick - Andere 16 Formen : Wettbewerbs-Einschichtsystem (Silikat-Wasserglas-Schlicker) Der Auftrag in diese 16 Formen erfolgte mittels automatischer Schlicker-"Dusche" wobei vor jedem Guss vor und im Prozess nach jedem Guss erneut beschichtet werden musste.
- Die beiden Kupferanoden (Gussteile) aus den Formen 1 und 2 lassen sich gut sehr entformen. Die Anoden sind beim Entformen dunkelrot (kälter als Anoden der anderen Formen). An den ausgeformten Anoden haftet kein Trennmittel. Die Anoden weisen eine hohe Konturenschärfe auf, die in der kontrolliert aufgebrachten Beschichtung begründet ist. Nach dem 11. Guss wurde die Beschichtung entsprechend im hochbelasteten Bereich durch punktuelles Nachsprühen nachgestellt. Nach dem 28. Guss wurde die Schichtdicke in der gesamten Form eingestellt. Nach dem 40. Gießen wurde der Versuch beendet.
- Die Anoden der 16 mit Standardschlicker besprühten Formen konnten nach dem Guss eindeutig durch einen weißen Belag identifiziert werden. Insgesamt wurde beim Verguss von 150 t Kupfer 350 kg Standardschlicker verbraucht (ohne Initialbeschichtung), verglichen mit ca. 0.5kg des erfindungsgemäßen Produkts.
Claims (8)
- Semipermanentes Formtrennmittel für Formen im Kupferanodenguss, bestehend aus einem Zweischichtsystem, umfassend einen Basecoat und einen Topcoat.
- Semipermanentes Formtrennmittel gemäß Anspruch 1, dadurch gekennzeichnet, dass der Basecoat als Binder wasserlösliche Phosphatgläser und/oder Natron- oder Kaliwassergläser und/oder Glasfritten und/oder oxidische Nanopartikeln beinhaltet.
- Semipermanentes Formtrennmittel gemäß Anspruch 1, dadurch gekennzeichnet, dass der Basecoat als Füllstoff grobkristalline Oxide und/oder Bariumsulfat und/oder Silikate und/oder Silizide und/oder Christobalit und/oder Korund beinhaltet.
- Semipermanentes Formtrennmittel gemäß Anspruch 1, dadurch gekennzeichnet, dass der Topcoat als Binder oxidische Nanopartikel und/oder Natron- oder Kaliwassergläser und/oder Silikonharzemulsionen beinhaltet.
- Semipermanentes Formtrennmittel gemäß Anspruch 1, dadurch gekennzeichnet, dass der Topcoat als Füllstoff Bariumsulfat und/oder hexagonales Bornitrid, und/oder Schichtsilikate und/oder Talkum und/oder Graphit und/oder Molybdänsulfid und/oder Wolframsulfid beinhaltet.
- Semipermanentes Formtrennmittel gemäß Anspruch 1, dadurch gekennzeichnet, dass sowohl im Top- als auch im Basecoat Wasser als Lösemittel verwendet wird.
- Semipermanentes Formtrennmittel gemäß Anspruch 1, dadurch gekennzeichnet, dass es durch Sprühen oder Pinseln appliziert werden kann.
- Gießform für den Kupferanodenguß, dadurch gekennzeichnet, dass sie mit einem Zweischichtsystem gemäß der Ansprüche 2-7 beschichtet wurde.
