Description
- Gegenstand der vorliegenden Erfindung sind mineralfaserverstärkte Kunststoffbauteile, beispielsweise für Bootskörper, Schwimmbecken oder Tanks.
- Mineralfasern finden vielfach zur Verstärkung von Kunststoffbauteilen Einsatz. Mineralfaserverstärkte Kunststoffbauteile werden hergestellt, indem Zusammensetzungen enthaltend aushärtbare Harzzusammensetzungen und Mineralfasern, beispielsweise in Form von Mineralfasermatten, ausgehärtet werden. Aushärtbare Harzzusammensetzungen sind flüssige oder verflüssigbare Zusammensetzungen und umfassen üblicherweise Reaktivharze, wie Polyester- oder Epoxidharze, sowie gegebenenfalls reaktive Lösungsmittel, meist Styrol. Mineralfasern sind lange, dünne Fasern auf Basis von Mineralien, also anorganischen Stoffen wie beispielsweise Glasfasern. Die einzelnen Mineralfasern können zu Mineralfaserbündeln mit einer Dicke von ungefähr 10 bis 25 µm verarbeitet sein. Zur Erleichterung der Handhabbarkeit werden Mineralfasern häufig zu Mineralfasermatten verarbeitet. In den Mineralfasermatten sind die einzelnen Mineralfasern oder Mineralfaserbündel an Berührungsstellen von Fasern mittels eines Bindemittels aneinander geheftet. Mineralfasermatten stellen ein flexibles, ungeordnetes textiles Flächengebilde von Mineralfasern oder Mineralfaserbündeln dar, das nach Bedarf in die im jeweiligen Anwendungsfall gewünschte Form oder Oberflächenkontur angepasst werden kann. Im Zuge der Herstellung von mineralfaserverstärkten Kunststoffbauteilen löst sich das textile Flächengebilde der Mineralfasermatten in den aushärtbaren Harzzusammensetzungen und es liegen schließlich im Wesentlichen einzelne, d.h. unverbundene Mineralfasern vor.
- Als Bindemittel für Mineralfasermatten werden häufig Vinylacetat-Homopolymere eingesetzt, die Weichmacher enthalten. Gängige Weichmacher sind hierbei Dioctylphthalat oder Polymerisate auf Basis von beispielsweise Adipinsäure.
- Der Einsatz von derartigen Weichmachern ist heutzutage aus vielerlei Gründen verpönt. So wird der Einsatz von Weichmachern aus Arbeitsschutzgründen kritisch gesehen. Zudem neigen Weichmacher in Mineralfasermatten bekanntermaßen zur Migration, wodurch sich die Eigenschaften entsprechender Mineralfasermatten im Laufe der Zeit verändern können, wie beispielsweise deren Flexibilität oder Festigkeit. Da die Migration von Weichmachern temperaturabhängig ist, müssen je nach den am jeweiligen Produktionsort zur jeweiligen Jahreszeit vorherrschenden klimatischen Bedingungen die einzelnen Komponenten zur Herstellung der Mineralfasermatten spezifisch angepasst werden. Darüber hinaus wird bei Austreten von Weichmachern aus den Mineralfasermatten deren Oberfläche klebrig und die Umwelt kontaminiert. Schließlich sind zur Herstellung der gängigen Weichmacher für Mineralfasermatten auch noch kostenintensive Ausgangsmaterialien erforderlich.
- Vor diesem Hintergrund bestand die Aufgabe, alternative Kunststoffbauteile zur Verfügung zu stellen. Insbesondere sollten Bindemittel für Mineralfasermatten Einsatz kommen, bei denen die oben genannten, durch Weichmacher verursachten Probleme ausbleiben.
- Die Aufgabe wurde gelöst, indem Vinylester-Ethylen-Copolymerisate als Bindemittel für Mineralfasermatten und Reaktivharze aus der Gruppe der ungesättigten Polyesterharze, Vinylesterharze, Diallylphthalatharze und Methacrylatharze eingesetzt wurden.
- Der Umstand als solcher, dass Vinylester-Polymerisate durch Einpolymerisieren von Ethylen innerlich weichgemacht werden können, ist beispielsweise aus der
EP-A 0959114 bekannt. Überraschend war allerdings, dass mit Einsatz von Vinylester-Ethylen-Copolymerisaten als Bindemittel die geforderten anwendungstechnischen Eigenschaften an Mineralfasermatten erfüllt werden und zudem auf zusätzliche Weichmacher verzichtet werden kann. - Gegenstand der Erfindung sind mineralfaserverstärkte Kunststoffbauteile erhältlich durch Aushärten von Zusammensetzungen umfassend Mineralfasermatten auf Basis von Mineralfasern und einem oder mehreren Bindemitteln und aushärtbare Harzzusammensetzungen enthaltend Reaktivharze aus der Gruppe der ungesättigten Polyesterharze, Vinylesterharze, Diallylphthalatharze und Methacrylatharze und gegebenenfalls reaktive Lösungsmittel, dadurch gekennzeichnet, dass
die Mineralfasermatten als Bindemittel mindestens ein Vinylester-Ethylen-Copolymerisat enthalten, das erhältlich ist durch radikalisch initiierte Polymerisation von - a) einem oder mehreren vinylestern, und
- b) Ethylen und gegebenenfalls
- c) einem oder mehreren weiteren ethylenisch ungesättigten Monomeren ausgewählt aus der Gruppe der Methacrylsäureester oder Acrylsäureester von Carbonsäuren mit unverzweigten oder verzweigten Alkoholen mit 1 bis 15 C-Atomen, ethylenisch ungesättigte Carbonsäuren, Vinylaromaten, Vinylhalogenide, Diene oder von Ethylen verschiedene Olefine.
- Die Mineralfasermatten haben eine Dicke von vorzugsweise 0,5 bis 5 mm, besonders bevorzugt von 1 bis 3 mm und am meisten bevorzugt von 1 bis 2 mm (Bestimmung gemäß EN 29073, Teil 2).
- Die Mineralfasern sind bekanntermaßen im Wesentlichen anorganischer Natur und umfassen Fasern von Metall- oder Halbmetalloxiden, wie beispielsweise Silicium-, Aluminium-, Eisen-, Alkalimetall- oder Erdalkalimetalloxiden. Besonders bevorzugt sind die als Glasfasern, Basaltfasern oder Keramikfasern bekannten Mineralfasern. Am meisten bevorzugt sind Glasfasern.
- Bei den Mineralfasern kann es sich um kontinuierliche Mineralfasern oder vorzugsweise um geschnittene Mineralfasern handeln. Kontinuierliche Mineralfasern haben vorzugsweise eine Länge von mindestens 15 cm. Geschnittene Mineralfasern haben vorzugsweise eine Länge von 1 bis 15 cm und besonders bevorzugt von 3 bis 6 cm. Mineralfasermatten aus geschnittenen Mineralfasern sind dem Fachmann auch unter dem Begriff chopped strand mat (CSM) bekannt.
- Die Vinylester-Ethylen-Copolymerisate haben vorzugsweise eine Glasübergangstemperatur Tg von -35 bis 40°C, besonders bevorzugt von -20 bis 30°C und am meisten bevorzugt von -15 bis +10°C. Vinylester-Ethylen-Copolymerisate mit derartigen Glasübergangstemperaturen führen schließlich zu Mineralfasermatten mit der gewünschten Flexibilität. Die Glasübergangstemperatur kann unter anderem über den Gehalt an Ethylen im Vinylester-Ethylen-Copolymerisat eingestellt werden.
- Der K-Wert der Vinylester-Ethylen-Copolymerisate beträgt vorzugsweise 20 bis 130 und besonders bevorzugt 30 bis 90 (Bestimmung gemäß DIN EN ISO 1628-1 an Hand einer 1 Gew.-%igen Lösung des jeweiligen Vinylester-Ethylen-Copolymerisats in einem Tetrahydrofuran/Wasser-Gemisch (92/8 Volumen-Teile) bei 23°C). Der K-Wert wird häufig auch als Eigenviskosität bezeichnet und ist abhängig von der Molmasse des Copolymerisats.
- Vorzugsweise wird zur Herstellung der Vinylester-Ethylen-Copolymerisate Ethylen b) zu 1 bis 50 Gew.-%, besonders bevorzugt 5 bis 40 Gew.-% und am meisten bevorzugt 10 bis 30 Gew.-% eingesetzt, jeweils bezogen auf die Gesamtmasse der insgesamt eingesetzten Monomere zur Herstellung der Vinylester-Ethylen-Copolymerisate.
- Für die Vinylester-Ethylen-Copolymerisate geeignete Vinylester a) sind beispielsweise Vinylester von Carbonsäuren mit 1 bis 15 C-Atomen. Bevorzugte Vinylester sind Vinylacetat, Vinylpropionat, Vinylbutyrat, Vinyl-2-ethylhexanoat, Vinyllaurat, 1-Methylvinylacetat, Vinylpivalat und Vinylester von alphaverzweigten Monocarbonsäuren mit 5 bis 13 C-Atomen, beispielsweise VeoVa9R oder VeoVa10R (Handelsnamen der Firma Shell). Besonders bevorzugt ist Vinylacetat.
- Vinylester a) werden zur Herstellung der Vinylester-Ethylen-Copolymerisate vorzugsweise zu 50 bis 99 Gew.-% eingesetzt, besonders bevorzugt 60 bis 95 Gew.-% und am meisten bevorzugt 70 bis 90 Gew.-% eingesetzt, jeweils bezogen auf die Gesamtmasse der insgesamt eingesetzten Monomere zur Herstellung der Vinylester-Ethylen-Copolymerisate.
- Als Monomere c) können ein oder mehrere Monomere ausgewählt werden aus der Gruppe umfassend Methacrylsäureester oder Acrylsäureester von Carbonsäuren mit unverzweigten oder verzweigten Alkoholen mit 1 bis 15 C-Atomen, ethylenisch ungesättigte Carbonsäuren, Vinylaromaten, Vinylhalogenide, Diene oder von Ethylen verschiedene Olefine.
- Bevorzugte Methacrylsäureester oder Acrylsäureester sind Methylacrylat, Methylmethacrylat, Ethylacrylat, Ethylmethacrylat, Propylacrylat, Propylmethacrylat, n-Butylacrylat, n-Butylmethacrylat, 2-Ethylhexylacrylat, Norbornylacrylat, Hydroxyethylacrylat. Besonders bevorzugt sind Methylacrylat, Methylmethacrylat, n-Butylacrylat, Hydroxyethylacrylat und 2-Ethylhexylacrylat.
- Die ethylenisch ungesättigten Carbonsäuren enthalten vorzugsweise 3 bis 15 C-Atome, besonders bevorzugt 2 bis 10 C-Atome. Vorzugsweise handelt es sich um ethylenisch ungesättigte Mono- oder Dicarbonsäuren, wie beispielsweise Acrylsäure, Methacrylsäure, Crotonsäure, Itaconsäure, Fumarsäure, Maleinsäure. Bevorzugte Beispiele für ethylenisch ungesättigte Carbonsäuren sind Acrylsäure, Methacrylsäure.
- Ethylenisch ungesättigte Carbonsäuren werden zur Herstellung der Vinylester-Ethylen-Copolymerisate vorzugsweise zu 0 bis 5 Gew.-%, besonders bevorzugt zu 0 bis 2 Gew.-% eingesetzt, jeweils bezogen auf die Gesamtmasse der insgesamt eingesetzten Monomere zur Herstellung der Vinylester-Ethylen-Copolymerisate. Bevorzugte Diene oder von Ethylen verschiedene Olefine sind Propylen und 1,3-Butadien. Bevorzugte Vinylaromaten sind Styrol und Vinyltoluol. Ein bevorzugtes Vinylhalogenid ist Vinylchlorid.
- Beispiele für geeignete Copolymerisate sind Copolymerisate von Vinylacetat mit Ethylen, Copolymerisate von Vinylacetat mit Ethylen und einem oder mehreren weiteren Vinylestern,Copolymerisate von Vinylacetat mit Ethylen und einer oder mehreren weiteren ethylenisch ungesättigten Carbonsäuren, Copolymerisate von Vinylacetat mit Ethylen und einem oder mehreren Methacrylsäureestern oder Acrylsäureestern, Copolymerisate von Vinylacetat mit Ethylen und Vinylchlorid.
- Bevorzugt werden Copolymerisate von Vinylacetat mit 1 bis 50 Gew.-% Ethylen; Copolymerisate von Vinylacetat mit 1 bis 50 Gew.-% Ethylen und 0 bis 5 Gew.-% von einem oder mehreren Monomeren aus der Gruppe der ethylenisch ungesättigten Carbonsäuren; sich die Angaben in Gew.-% auf jeweils 100 Gew.-% aufaddieren.
- Durch die Monomerauswahl bzw. durch die Auswahl der Gewichtsanteile der Comonomere resultieren Vinylester-Ethylen-Copolymerisate mit der gewünschten Glasübergangstemperatur Tg. Die Glasübergangstemperatur Tg der Copolymerisate kann in bekannter Weise mittels Differential Scanning Calorimetry (DSC) ermittelt werden. Die Tg kann auch mittels der Fox-Gleichung näherungsweise vorausberechnet werden. Nach Fox T. G., Bull. Am. Physics Soc. 1, 3, page 123 (1956) gilt: 1/Tg = x1/Tg1 + x2/Tg2 + ... + xn/Tgn, wobei xn für den Massebruch (Gew.-%/100) des Monomeren n steht, und Tgn die Glasübergangstemperatur in Kelvin des Homopolymeren des Monomeren n ist. Tg-Werte für Homopolymerisate sind in Polymer Handbook 2nd Edition, J. Wiley & Sons, New York (1975) aufgeführt.
- Die Herstellung der Vinylester-Ethylen-Copolymerisate erfolgt in an sich bekannter Weise, wie beispielsweise in der
EP-A 1916275 oder derEP-A 0959114 beschrieben, mittels radikalisch initiierter Suspensionspolymerisation oder vorzugsweise Emulsionspolymerisation in wässrigem Medium. - Bei der Polymerisation sind im Allgemeinen Emulgatoren und/oder Schutzkolloide zugegen. Als Schutzkolloide werden hierbei vorzugsweise teilverseifte oder vollverseifte Polyvinylalkohole mit einem Hydrolysegrad von 80 bis 100 Mol-%, insbesondere von 85 bis 94 Mol-%, und einer Höpplerviskosität, in 4 %-iger wässriger Lösung, von 3 bis 10 mPas (Methode nach Höppler bei 20°C, DIN 53015) eingesetzt. Die genannten Schutzkolloide sind mittels des Fachmanns bekannter Verfahren zugänglich und werden im Allgemeinen in einer Menge von insgesamt 1 bis 20 Gew.-%, vorzugsweise von 1 bis 10 Gew.-% und besonders bevorzugt von 1 bis 5 Gew.-%, bezogen auf das Gesamtgewicht der Monomere, bei der Polymerisation zugesetzt. Der Einsatz dieser niederviskosen Polyvinylalkohole wirkt sich beispielsweise vorteilhaft auf die Löslichkeit der Vinylester-Ethylen-Copolymerisate in den reaktiven Lösungsmitteln von aushärtbaren Harzzusammensetzungen aus.
- Die so erhältlichen wässrigen Dispersionen der Vinylester-Ethylen-Copolymerisate haben im Allgemeinen einen Festgehalt von 25 bis 70 Gew.-%, vorzugsweise von 45 bis 65 Gew.-%.
- Zur Herstellung von Vinylester-Ethylen-Copolymerisaten in Form von in Wasser redispergierbaren Polymerpulvern werden die wässrigen Dispersionen der Vinylester-Ethylen-Copolymerisate getrocknet, beispielsweise mittels Sprühtrocknung. Die Sprühtrocknung erfolgt im Allgemeinen unter Zugabe von weiterem Schutzkolloid als Trocknungshilfe. In der Regel wird die Trocknungshilfe (Schutzkolloid) in einer Gesamtmenge von 3 bis 30, vorzugsweise 5 bis 20 Gew.-% eingesetzt, bezogen auf den Polymeranteil der Dispersion.
- Die erfindungsgemäßen Mineralfasermatten können als Bindemittel neben den Vinylester-Ethylen-Copolymerisaten ein oder mehrere weitere Polymerisate auf Basis von einem oder mehreren Monomeren ausgewählt aus der Gruppe umfassend die vorgenannten Monomere a) und Monomere c) enthalten. Als Monomere a) und Monomere c) sind hierbei dieselben Monomere a) bzw. Monomere c) geeignet, bevorzugt und besonders bevorzugt, die oben entsprechend aufgeführt sind.
- Die Mineralfasermatten enthalten als Bindemittel vorzugsweise 25 bis 100 Gew.-%, besonders bevorzugt 75 bis 100 Gew.-% und am meisten bevorzugt 90 bis 100 Gew.-% Vinylester-Ethylen-Copolymerisate, bezogen auf die Gesamtmasse der Bindemittel.
- Die Mineralfasermatten enthalten vorzugsweise 1 bis 10 Gew.-%, besonders bevorzugt 2 bis 6 Gew.-% und am meisten bevorzugt 3 bis 5 Gew.-% Vinylester-Ethylen-Copolymerisate, bezogen auf das Gesamtgewicht der Mineralfasermatten.
- Zur Herstellung der Mineralfasermatten auf Basis von Mineralfasern und Bindemittel, wird mindestens ein Vinylester-Ethylen-Copolymerisat als Bindemittel auf Mineralfasern aufgebracht.
- Die Vinylester-Ethylen-Copolymerisate können in Form von in Wasser redispergierbaren Polymerpulvern oder vorzugsweise in Form von wässrigen Dispersionen oder wässrigen Redispersionen von in Wasser redispergierbaren Polymerpulvern eingesetzt werden. Die wässrigen Dispersionen oder wässrigen Redispersionen haben vorzugsweise einen Feststoffgehalt FG von vorzugsweise 0,5 bis 10 Gew.-%, besonders bevorzugt von 1 bis 6 Gew.-%.
- Zur Herstellung von Mineralfasermatten werden die Mineralfasern zunächst im Allgemeinen in loser, ungeordneter Form auf eine Unterlage, beispielsweise auf ein Laufband, ausgebracht und die Vinylester-Ethylen-Copolymerisate beispielsweise mittels Vorhanggießen (auch bekannt als Curtain Coating) oder Sprühen auf die Mineralfasern aufgebracht. Ebenso können die Mineralfasern zwischen zwei oder mehreren Gittern geeigneter Maschenweite fixiert und in ein Bad einer wässrigen Dispersion oder wässrigen Redispersion der Vinylester-Ethylen-Copolymerisate getaucht werden. Anschließend werden die so bearbeiteten Mineralfasern auf eine erhöhte Temperatur erwärmt. Vorzugsweise wird für 1 Sekunde bis 1 Stunde, besonders bevorzugt von 3 s bis 10 min auf vorzugsweise ≥ 100°C, besonders bevorzugt 120 bis 250°C und am meisten bevorzugt 120 bis 180°C erwärmt. Wurden die Vinylester-Ethylen-Copolymerisate in Form von wässrigen Dispersionen oder wässrigen Redispersionen eingesetzt, erfolgt in diesem Schritt eine Trocknung.
- Im Allgemeinen enthalten die Mineralfasermatten kein oder annähernd kein Wasser. Vorzugsweise beträgt der Wassergehalt der mineralfasermatten ≤ 1 Gew.-%, besonders bevorzugt ≤ 0;5 Gew.-% und am meisten bevorzugt ≤ 0,3 Gew.-%, bezogen auf die Gesamtmasse der Mineralfasermatten.
- Mineralfaserverstärkte Kunststoffbauteile sind dem Fachmann auch unter dem Begriff fiber reinforced plastic (FRP) bekannt.
- Bevorzugte Reaktivharze sind ungesättigte Polyesterharze, Vinylesterharze Am meisten bevorzugt werden ungesättigte Polyesterharze.
- Als reaktive Lösungsmittel können die als Monomere a) oder Monomere b) aufgeführten Verbindungen eingesetzt werden. Bevorzugt ist Styrol.
- Den aushärtbaren Harzzusammensetzungen können als Initiatoren, Härter bzw. Katalysatoren für die Aushärtung die hierfür allgemein bekannten Additive zugesetzt werden, wie beispielsweise organische Peroxide (Butanox-M50/ Akzo-Nobel; MEKP-Härter (145130-X/ R&G Faserverbundwerkstoffe) bzw. Cobalt-(+II)-Salze (Accelerator NL-49P/ Akzo Nobel). Für Epoxid-Harze können die typischen Aminhärter (Härter EPH 294 (103105-X; R&G Faserverbundwerkstoffe)) eingesetzt werden.
- Die Herstellung der mineralfaserverstärkten Kunststoffbauteile kann nach den hierfür bekannten Verfahren erfolgen, wie beispielsweise Resin Transfer Molding (RTM) oder Structural Reaction Injection Molding (S-RIM), vorzugsweise aber nach dem Hand-Lay-Up-Verfahren. Beim Hand-Lay-Up-Verfahren werden vorzugsweise Mineralfasermatten auf Basis von geschnittenen Mineralfasern eingesetzt. Beim Hand-Lay-Up-Verfahren wird zunächst eine dünne Schicht der aushärtbaren Harzzusammensetzung auf eine Form aufgetragen, in die dann entsprechend zurechtgeschnittene Mineralfasermatten gedrückt werden. Auf die Oberseite der Mineralfasermatten, d.h. auf die von der Form abgewandten Seite werden dann, beispielsweise mittels Rollen oder Pinseln, ein oder mehrere Schichten der aushärtbaren Harzzusammensetzung aufgetragen, wodurch eine Laminatschicht erhalten wird. Hierbei ist darauf zu achten, dass die Laminatschicht vollständig an der Form anliegt und keine Lufteinschlüsse enthält. Auf eine Laminatschicht können auf analoge Weise ein oder mehrere weitere Laminatschichten aufgebracht werden. Ein Laminat besteht vorzugsweise aus 5 bis 10 Laminatschichten.
- Die mineralfaserverstärkten Kunststoffbauteile werden schließlich erhalten, indem die Zusammensetzungen umfassend aushärtbare Harzzusammensetzungen und Mineralfasermatten vorzugsweise bei Raumtemperatur während üblicherweise ≥ 24 Stunden aufbewahrt werden und dabei aushärten.
- Im mineralfaserverstärkten Kunststoffbauteil beträgt der Anteil an Mineralfasern vorzugsweise 5 bis 80 Gew.-%, besonders bevorzugt 30 bis 50 Gew.-% bezogen auf das Gesamtgewicht des mineralfaserverstärkten Kunststoffbauteils.
- Die erfindungsgemäßen Mineralfasermatten erfüllen die zur Verarbeitung in mineralfaserverstärkte Kunststoffbauteile erforderlichen anwendungstechnischen Eigenschaften, wie Flexibilität, Formbarkeit oder Zugfestigkeit. Erreicht wird dies durch den Weichmachereffekt der Ethylen-Einheiten der erfindungsgemäßen Vinylester-Ethylen-Copolymerisate. Dieser Weichmachereffekt wird auch durch die Glasübergangstemperaturen Tg der erfindungsgemäßen Vinylester-Ethylen-Copolymerisate verdeutlicht. Die Vinylester-Ethylen-Copolymerisate haben eine hohe Löslichkeit und eine hohe Auflösegeschwindigkeit in den aushärtbaren Harzzusammensetzungen. Die Auflösegeschwindigkeit kann durch den K-Wert der Vinylester-Ethylen-Copolymerisate beeinflusst werden und ist im Bereich des erfindungsgemäßen Bereichs für die K-Werte besonders hoch. Des Weiteren kommt zur Herstellung der Bindemittel für die erfindungsgemäßen Mineralfasermatten mit Ethylen eine weichmachende Komponente zum Einsatz, die zu ökonomisch günstigen Bedingungen erhältlich ist.
- Die erfindungsgemäßen Mineralfasermatten können zu Rollen aufgewickelt und damit in vorteilhafter Weise transportiert werden, ohne dass die Mineralfasermatten dabei verkleben. Ein Verkleben würde ein Abwickeln der Mineralfasermatten von entsprechenden Rollen und eine Verarbeitung zu mineralfaserverstärkten Kunststoffbauteilen unmöglich machen.
- Die erfindungsgemäß hergestellten mineralfaserverstärkten Kunststoffbauteile haben ein homogenes Erscheinungsbild.
- Typische Einsatzgebiete der erfindungsgemäßen Mineralfasermatten sind der Bootsbau, Automobilbau oder die Luft- und Raumfahrtsbau wie auch die Herstellung von Schwimmbecken, Lagertanks
- Die nachfolgenden Beispiele dienen der weiteren Erläuterung der Erfindung:
- In einem 5 L-Rührautoklaven wurden 940 g demineralisiertes Wasser, 583 g einer 9,6 Gew.-%igen wässrigen Polyvinylalkohol-Lösung (handelsüblicher Polyvinylalkohol mit einem Hydrolysegrad von 88 Mol% und einer Viskosität, in 4 Gew.-%iger wässriger Lösung, von 5,5 mPas (Methode nach Höppler bei 20°C, DIN 53015)), 37 g einer 40 Gew.-%igen wässrigen C13-Alkylethoxylat-Lösung, 7,7 g einer 20 Gew.-%igen wässrigen Dodecylbenzolsulfonat-Lösung, 933 mg Mercaptopropionsäure, 411 mg Natriumformaldehydsulfoxylat und 7,2 g einer 25 Gew.-%igen wässrigen Natriumvinylsulfonat-Lösung vorgelegt und 372 g Vinylacetat emulgiert. Es wurde auf 45°C aufgeheizt und mit Ethylen bis 47 bar gesättigt, was 309 g Ethylen entspricht. Es wurden gleichzeitig, aber räumlich getrennt eine 3 Gew.-%ige wässrige Kaliumpersulfatlösung und eine 10 Gew.-%ige wässrige Natriumformaldehyd-sulfoxylatlösung zugegeben, bis die Polymerisation initiiert war (erkennbar durch einen Temperatur- und Druckanstieg). Anschließend wurden über 270 Minuten eine Mischung von 1490 g Vinylacetat und 0,93 g Mercaptopropionsäure sowie eine 3 Gew.-%ige wässrige Kaliumpersulfatlösung (Dosierrate: 53 ml/h) und eine 10 Gew.-%ige Natriumformaldehyd-sulfoxylatlösung (Dosierrate: 12 ml/h) räumlich getrennt zugegeben. Danach wurden die vorgenannten Kaliumpersulfat- und Natriumformaldehyd-sulfoxylatlösungen mit einer 1,46-fachen Dosierrate für 70 Minuten zugegeben.
- Nach Abkühlen, Entspannen und Einstellen des pH-Wertes auf 4,5 mit 10 einer Gew.-%igen wässrigen NaOH-Lösung wurde eine Dispersion mit einem Feststoffgehalt von 52,5 Gew.-%, einer Tg von 7,7°C und einem K-Wert von 86 (bestimmt nach DIN EN ISO 1628-1 bei 23°C an Hand einer 1 Gew.-%igen Lösung des Vinylester-Ethylen-Copolymerisats in einem Tetrahydrofuran/Wasser-Gemisch (92/8 Volumen-Teile)) erhalten.
- In einem 5 L-Rührautoklaven wurden 956 g demineralisiertes Wasser, 567 g einer 9,9 Gew.-%igen wässrigen Polyvinylakohol-Lösung (handelsüblicher Polyvinylalkohol mit einem Hydrolysegrad von 88 Mol% und mit einer Viskosität, in 4 Gew.-%iger wässriger Lösung, von 5,5 mPas (Methode nach Höppler bei 20°C, DIN 53015)), 26 g einer 40 Gew.-%igen wässrigen C13-Alkylethoxylat-Lsg, 13,5 g einer 20 Gew.-%igen wässrigen Dodecylbenzolsulfonat-Lsg, 935 mg Mercaptopropionsäure, 411 mg Natriumformaldehydsulfoxylat und 7,2 g einer 25 Gew.-%igen wässrigen Natriumvinylsulfonat-Lsg vorgelegt und 373 g Vinylacetat einemulgiert. Es wurde auf 45 °C aufgeheizt und mit Ethylen bis ∼ 47 bar gesättigt, was 309 g Ethylen entspricht. Es wurden gleichzeitig, aber räumlich getrennt eine 3 Gew.-%ige wässrige Kaliumpersulfatlösung und eine 10 Gew.-%ige wässrige Natriumformaldehyd-sulfoxylatlösung zugegeben, bis die Polymerisation initiiert war (erkennbar durch einen Temperatur- und Druckanstieg). Anschließend wurden über 270 Minuten eine Mischung von 1500 g Vinylacetat und 1,87 g Mercaptopropionsäure sowie eine 3 Gew.-%ige wässrige Kaliumpersulfatlösung (Dosierrate: 53 ml/h) und eine 10 Gew.-%ige Natriumformaldehyd-sulfoxylatlösung (Dosierrate: 12 ml/h) räumlich getrennt zugegeben. Danach wurden die vorgenannten Kaliumpersulfat- und Natriumformaldehyd-sulfoxylatlösungen mit einer 1,46-fachen Dosierrate für 70 Minuten zugegeben.
- Nach Abkühlen, Entspannen und Einstellen des pH-Wertes auf 4,5 mit 10 einer Gew.-%igen wässrigen NaOH-Lösung wurde eine Dispersion mit einem Feststoffgehalt von 50,4 Gew.-%, einer Tg von 6,6°C und einem K-Wert von 80 (bestimmt nach DIN EN ISO 1628-1 bei 23°C an Hand einer 1 Gew.-%igen Lösung des Vinylester-Ethylen-Copolymerisats in einem Tetrahydrofuran/Wasser-Gemisch (92/8 Volumen-Teile)) erhalten.
- In einem 5 L-Rührautoklaven wurden 1100 g demineralisiertes Wasser, 536 g einer 9,8 Gew.-%igen wässrigen Polyvinylakohol-Lösung (handelsüblicher Polyvinylalkohol mit einem Hydrolysegrad von 88 Mol% und mit einer Viskosität, in 4 Gew.-%iger wässriger Lösung, von 5,5 mPas (Methode nach Höppler bei 20°C, DIN 53015)), 51 g einer 40%igen wässrigen C13-Alkylethoxylat-Lsg, 26 g einer 20%igen wässrigen Dodecylbenzolsulfonat-Lsg, 1,75 g Mercaptopropionsäure, 385 mg Natriumformaldehydsulfoxylat und 6,73 g einer 25%igen N wässrigen atriumvinylsulfonat-Lsg vorgelegt und 349 g Vinylacetat einemulgiert. Es wurde auf 45 °C aufgeheizt und mit Ethylen bis ∼47 bar gesättigt, was 309 g Ethylen entspricht. Es wurden gleichzeitig, aber räumlich getrennt eine 3 Gew.-%ige wässrige Kaliumpersulfatlösung und eine 10 Gew.-%ige wässrige Natriumformaldehyd-sulfoxylatlösung zugegeben, bis die Polymerisation initiiert war (erkennbar durch einen Temperatur- und Druckanstieg). Anschließend wurden über 270 Minuten eine Mischung von 1490 g Vinylacetat und 1,86 g Mercaptopropionsäure sowie eine 3 Gew.-%ige wässrige Kaliumpersulfatlösung (Dosierrate: 53 ml/h) und eine 10 Gew.-%ige Natriumformaldehyd-sulfoxylatlösung (Dosierrate: 12 ml/h) räumlich getrennt zugegeben. Danach wurden die vorgenannten Kaliumpersulfat- und Natriumformaldehyd-sulfoxylatlösungen mit einer 1,46-fachen Dosierrate für 70 Minuten zugegeben.
- Nach Abkühlen, Entspannen und Einstellen des pH-Wertes auf 4,5 mit 10 einer Gew.-%igen wässrigen NaOH-Lösung wurde eine Dispersion mit einem Feststoffgehalt von 51,3 Gew.-%, einer Tg von - 9°C und einem K-Wert von 44 (bestimmt nach DIN EN ISO 1628-1 bei 23°C an Hand einer 1 Gew.-%igen Lösung des Vinylester-Ethylen-Copolymerisats in einem Tetrahydrofuran/Wasser-Gemisch (92/8 Volumen-Teile)) erhalten.
- In einem 5 L-Rührautoklaven wurden 936 g demineralisiertes Wasser, 560,5 g einer 10 Gew.-%igen wässrigen Polyvinylakohol-Lösung (handelsüblicher Polyvinylalkohol mit einem Hydrolysegrad von 88 Mol% und mit einer Viskosität, in 4%iger wässriger Lösung, von 5,5 mPas (Methode nach Höppler bei 20°C, DIN 53015)), 65,4 g einer 20%igen wässrigen Dodecylbenzolsulfonat-Lsg, 934 mg Mercaptopropionsäure, 411 mg Natriumformaldehydsulfoxylat und 7,2 g einer 25%igen wässrigen Natriumvinylsulfonat-Lösung vorgelegt und 372 g Vinylacetat einemulgiert. Es wurde auf 45°C aufgeheizt und mit Ethylen bis 47 bar gesättigt, was 309 g Ethylen entspricht. Es wurden gleichzeitig, aber räumlich getrennt eine 3 Gew.-%ige wässrige Kaliumpersulfatlösung und eine 10 Gew.-%ige wässrige Natriumformaldehyd-sulfoxylatlösung zugegeben, bis die Polymerisation initiiert war (erkennbar durch einen Temperatur- und Druckanstieg). Anschließend wurden über 270 Minuten eine Mischung von 1500 g Vinylacetat und 3,74 g Mercaptopropionsäure sowie eine 3 Gew.-%ige wässrige Kaliumpersulfatlösung (Dosierrate: 53 ml/h) und eine 10 Gew.-%ige Natriumformaldehyd-sulfoxylatlösung (Dosierrate: 12 ml/h) räumlich getrennt zugegeben. Danach wurden die vorgenannten Kaliumpersulfat- und Natriumformaldehyd-sulfoxylatlösungen mit einer 1,46-fachen Dosierrate für 70 Minuten zugegeben.
- Nach Abkühlen, Entspannen und Einstellen des pH-Wertes auf 4,5 mit 10 einer Gew.-%igen wässrigen NaOH-Lösung wurde eine Dispersion mit einem Feststoffgehalt von 50,1 Gew.-%, einer Tg von 7,6°C und einem K-Wert von 52,6 (bestimmt nach DIN EN ISO 1628-1 bei 23°C an Hand einer 1 Gew.-%igen Lösung des Vinylester-Ethylen-Copolymerisats in einem Tetrahydrofuran/Wasser-Gemisch (92/8 Volumen-Teile)) erhalten.
- Zwischen zwei Gittern mit je einer Fläche von 44 cm x 40 cm und Maschenweiten von 2 mm wurden 62 g Glasfasern gleichmäßig verteilt. Die Gitter wurden samt Mineralfasern für 15 Sekunden vollständig in eine 2 Gew.-%ige wässrige Dispersion des jeweiligen Bindemittels getaucht. Anschließend wurden die Gitter samt Mineralfasern aus der wässrigen Dispersion entnommen und man ließ die überschüssige wässrige Dispersion des jeweiligen Bindemittels abtropfen, indem die Gitter bei Raumtemperatur für 4 min horizontal in der Luft gehalten wurden. Nach anschließender Trocknung für 4 min bei 150°C in einem Ofen (der Firma Werner Matthis AG, Typ LTF, 51576) wurden die Gitter entfernt und die Mineralfasermatte entnommen.
- Die so erhaltene Mineralfasermatte hatte eine Grundfläche von 35 cm x 40 cm, eine Höhe von 1 bis 2 mm, ein Flächengewicht von 450 ±10 g/m2, einen Wassergehalt von ≤ 0,3 Gew.-%, bezogen auf die Gesamtmasse der jeweiligen Mineralfasermatte, sowie einen Gehalt am jeweiligen Vinylester-Ethylen-Copolymerisat entsprechend der Angabe in Tabelle 1 (Die genannten Werte wurden bestimmt gemäß EN29073, Teil 2).
- Die Ergebnisse der Austestung sind in Tabelle 1 aufgeführt.
- Löslichkeit der Mineralfasermatten in Styrol:
- Die Bestimmung der Löslichkeit der jeweiligen Mineralfasermatte in Styrol erfolgte nach ISO 2558 bei 23°C.
- Die Löslichkeit wird hierbei durch die Zeit charakterisiert, die erforderlich ist, um das textile Flächengebilde der Mineralfasermatte zu lösen, d.h. das Bindemittel der Mineralfasermatte aufzulösen.
- Zugfestigkeit (Tensile strength) der Mineralfasermatten (HZK): Die Zugfestigkeit der jeweiligen Mineralfasermatte wurde mit einer Zugprüfmaschine (Zwick 1445) nach DIN EN ISO 527, Teil 1 bis 3 bestimmt.
- Die Einspannlänge betrug 150 mm, die Probenbreite 100 mm.
- Die Vorkraft betrug 0,1 N und es wurde mit einer Prüfgeschwindigkeit von 200 mm/min gemessen.
- Blocktest der Mineralfasermatten: Ausprüfung der Verblockung bzw. Verklebung von Mineralfasermatten bei der Lagerung: Aus der jeweiligen Mineralfasermatte wurden je 3 Prüflinge mit einer Grundfläche von 6 cm x 8 cm ausgeschnitten und mit den Grundflächen übereinander gestapelt (Stapel). Der Stapel wurde zwischen zwei Glasplatten gelegt, so dass die Grundflächen des Stapels vollständig durch die beiden Glasplatte bedeckt waren (Presskörper).
- Der Presskörper wurde mit einer seiner Glasplatten auf einen soliden Untergrund gelegt, ein Gewicht von 3,8 kg mittig aufgebracht, auf 40°C erwärmt und für 24 h bei dieser Temperatur gelagert.
- Nach Abkühlung auf Raumtemperatur wurden das Gewicht und die Glasplatten entfernt. Es wurde versucht, die einzelnen Prüflinge per Hand voneinander zu trennen.
- Beurteilung:
- 1 Der Stapel zerfällt von selbst in die drei Prüflinge; d.h. die Prüflinge haften nicht aneinander.
- 2 Der Stapel lässt sich leicht in die drei Prüflinge zerlegen, wobei ein leises Geräusch auftritt. Die Oberfläche der Prüflinge wird dabei nicht beschädigt. D.h. in den Stapeln besteht eine sehr geringfügige Haftung zwischen den Prüflingen.
- 3 Der Stapel lässt sich kaum noch in Prüflinge zerlegen. Beim Trennversuch wird die Oberfläche der Prüflinge beschädigt. D.h. die Prüflinge haften erheblich aneinander.
- 4 Der Stapel lässt sich nicht in Prüflinge zerlegen, ohne die Oberfläche der einzelnen Prüflinge vollständig zu beschädigen; d.h. die Haftung zwischen den Prüflingen im Stapel ist stärker als die Haftung der Mineralfasern innerhalb eines Prüflings.
- Der Bull's eye test wurde nach ISO TR3717-1975 (Textile glass-Mats and woven fabrics- Determination of wet-out time by resin) durchgeführt.
- Die jeweilige Mineralfasermatte wurde auf eine Glasplatte gelegt, unter der sich eine Schießscheibe (engl.: Bull's eye) befand, und mit einem Metallring beschwert. Der Aufdruck auf der Schießscheibe wurde durch die Mineralfasermatte vollständig verdeckt und war nicht mehr zu sehen.
- Dann wurde die jeweilige aushärtbare Harzzusammensetzung auf die jeweilige Mineralfasermatte gegossen und die Zeit gemessen, bis der Aufdruck auf der Schießscheibe wieder gut sichtbar wurde, d.h. bis die so behandelte Mineralfasermatte transparent wurde.

h: Anteil des jeweiligen Bindemittels in Gew.-% an der Mineralfasermatte, bezogen auf die Gesamtmasse der jeweiligen Mineralfasermatte.
i: Qualitative Beurteilung hinsichtlich Flexibilität bzw. Weichheit auf Grund des Handgefühls beim Anfassen der Mineralfasermatte (auch der Griff genannt). Die Mineralfasermatten sollten für eine gute Verarbeitbarkeit sehr weich bis weich sein. - Aus der anwendungstechnischen Austestung der Mineralfasermatten geht hervor, dass die erfindungsgemäßen Mineralfasermatten (Tabelle 1: Bsp. 3 bis 6) die anwendungstechnischen Eigenschaften gängiger Mineralfasermatten (Tabelle 1: VBsp. 1 und 2) erreichen.
- Vorteilhafterweise enthalten die erfindungsgemäßen Mineralfasermatten aber im Gegensatz zu den gängigen Mineralfasermatten keine Weichmacher.
- Insgesamt wurde im vorliegenden Beispiel eine aushärtbare Harzzusammensetzung eingesetzt, die 16,07 g einer Polyester-Styrolharz-Mischung und 0,273 ml des Initiators Butanox M-50 (Handelsname der Firma Akzo-Nobel) und 0,07 ml des Katalysators Accelerator NL49P (Handelsname der Firma Akzo-Nobel) enthielt. Aus der Mineralfasermatte des Bsp. 4 wurden 5 Stücke von 7 cm x 8 cm Grundfläche geschnitten (CSM-Stück). Die 5 CSM-Stücke wogen insgesamt 10,71 g.
- Auf eine mit dem Folientrennmittel PVA (der Firma R&G) behandelte Polyethylenterephthalat-Polyester-Folie wurde auf eine Fläche von 7 cm x 8 cm eine geringe Menge der aushärtbaren Harzzusammensetzung mit einem Pinsel aufgetragen und das erste CSM-Stück darauf gelegt.
- Auf dieses CSM-Stück wurde mit einem Pinsel ein Teil der aushärtbaren Harzzusammensetzung aufgetragen, so dass die Mineralfasermatte von der aushärtbaren Harzzusammensetzung durchtränkt war. Auf das so behandelte CSM-Stück wurde ein weiteres CSM-Stück gelegt. Die weiteren 3 CSM-Stücke wurden auf analoge Weise aufgebracht. Das zuletzt aufgebrachte, fünfte CSM-Stück wurde mit einer Polyethylenterephthalat-Polyester-Folie, die auch mit dem Folientrennmittel PVA (der Firma R&G) behandelt war, abgedeckt und mit einem Teflonroller verfestigt, wobei keine aushärtbare Harzzusammensetzung aus dem Laminat gepresst wurde. Das so erhaltene Laminat wurde für 24 h bei Raumtemperatur aushärtet.
- Nach Ablösen der Polyethylenterephthalat-Polyester-Folien wurde ein homogenes mineralfaserverstärktes Kunststoffbauteil erhalten, in dem keine großen Einschlüsse wie zum Beispiel Luftblasen oder Mineralfaserbündel, zu sehen waren.
- Der Anteil der Mineralfasern betrug 40 Gew.-%, bezogen auf die Gesamtmasse des mineralfaserverstärkten Kunststoffbauteils.
Claims (7)
- Mineralfaserverstärkte Kunststoffbauteile erhältlich durch Aushärten von Zusammensetzungen umfassend Mineralfasermatten auf Basis von Mineralfasern und einem oder mehreren Bindemitteln und aushärtbare Harzzusammensetzungen enthaltend Reaktivharze aus der Gruppe der ungesättigten Polyesterharze, Vinylesterharze, Diallylphthalatharze und Methacrylatharze und gegebenenfalls reaktive Lösungsmittel, dadurch gekennzeichnet, dass
die Mineralfasermatten als Bindemittel mindestens ein Vinylester-Ethylen-Copolymerisat enthalten, das erhältlich ist durch radikalisch initiierte Polymerisation vona) einem oder mehreren Vinylestern, undb) Ethylen und gegebenenfallsc) einem oder mehreren weiteren ethylenisch ungesättigten Monomeren ausgewählt aus der Gruppe der Methacrylsäureester oder Acrylsäureester von Carbonsäuren mit unverzweigten oder verzweigten Alkoholen mit 1 bis 15 C-Atomen, ethylenisch ungesättigte Carbonsäuren, Vinylaromaten, Vinylhalogenide, Diene oder von Ethylen verschiedenen Olefine. - Mineralfaserverstärkte Kunststoffbauteile nach Anspruch 1, dadurch gekennzeichnet, dass das reaktive Lösungsmittel Styrol ist.
- Mineralfaserverstärkte Kunststoffbauteile nach Anspruch 1 oder 2, dadurch gekennzeichnet, dass die Mineralfasermatten eine Dicke von 0,5 bis 5 mm haben (Bestimmung gemäß EN 29073, Teil 2).
- Mineralfaserverstärkte Kunststoffbauteile nach Anspruch 1 bis 3, dadurch gekennzeichnet, dass als Mineralfasern Glasfasern eingesetzt werden.
- Mineralfaserverstärkte Kunststoffbauteile nach Anspruch 1 bis 4, dadurch gekennzeichnet, dass die Vinylester-Ethylen-Copolymerisate eine Glasübergangstemperatur Tg von - 35 bis 40°C haben.
- Mineralfaserverstärkte Kunststoffbauteile nach Anspruch 1 bis 5, dadurch gekennzeichnet, dass die Vinylester-Ethylen-Copolymerisate einen K-Wert von 20 bis 130 haben (Bestimmung gemäß DIN EN ISO 1628-1 an Hand einer 1 Gew.-%igen Lösung des jeweiligen Vinylester-Ethylen-Copolymerisats in einem Tetrahydrofuran/Wasser-Gemisch (92/8 Volumen-Teile) bei 23°C).
- Mineralfaserverstärkte Kunststoffbauteile nach Anspruch 1 bis 6, dadurch gekennzeichnet, dass bei der Polymerisation zur Herstellung der Vinylester-Ethylen-Copolymerisate 1 bis 50 Gew.-% Ethylen eingesetzt werden, bezogen auf die Gesamtmasse der insgesamt eingesetzten Monomere zur Herstellung der Vinylester-Ethylen-Copolymerisate.
