Description

Verfahren zur Herstellung eines verfestigten Nonwoven aus zumindest teilweise mikrofeinen Endlosfasern und Nonwoven nach diesem Verfahren
Durch die DE-A-199 29 709 ist ein Faserherstellungsverfahren bekannt, bei dem aus einer Polymerschmelze nur eines bestimmten Polymers Fäden aus einer Vielzahl von Spinnbohrungen ausgesponnen und die ausgesponnenen Fäden durch mittels einer Beschleunigungs- wie Lavaldüse auf hohe Geschwindigkeit beschleunigte im wesentlichen kalte Gasströme verzogen werden und jeder Faden aufgrund von weiteren Herstellungsbedingungen vor dem Erstarren einen hydrostatischen Innendruck erhält, der größer ist als der umgebende Gasdruck, derart, dass jeder Faden in Längsrichtung platzt und sich in eine Vielzahl feiner Endlosfäden aufspleißt. Diese endlosen Mikrofasern können anschließend fortlaufend zu einem Nonwoven beliebiger Breite abgelegt werden.
Dieses Faserherstellungsverfahren hat erhebliche Vorteile gegenüber dem Stand der Technik nach dem Meltblownverfahren, mit dem auch Mikrofasern hergestellt werden. Die Fäden sind sehr fein, sie haben im Mittel einen Durchmesser von etwa 2 μm und sind selbst bei diesem Durchmesser im wesentlichen endlos. Da sie nicht wie beim Meltblownverfahren durch einen heißen Luftstrom verstreckt werden, sind sie thermisch nicht geschädigt und haben eine hohe Festigkeit. Die Fäden können aus jeglichem Polymer aber auch aus Lösungen nach dem Lyocell-Verfahren hergestellt werden.
Mikrofasern sind auch sogenannte Splitfasern. Sie entstehen aus Fäden, die aus mehreren Polymeren gesponnen werden und anschließend z. B. durch Wasserstrahlen gesplittet werden. Dieses Mikrofaserherstellungsverfahren ist aber aufwendiger. Es besteht die Notwendigkeit der Verfestigung der wie anfangs definiert hergestellten Mikrofasern.
Es ist die Idee der Erfindung dieses mit der hydrodynamischen Vernadelung zu bewirken. Diese ist hier besonders wirkungsvoll, weil diese so hergestellten sehr dünnen Endlosfasern leicht durch die Wasservernadelung verlagert und trotzt ihrer Endlosigkeit mit den benachbarten Fasern verschlungen werden können. Es entsteht ein abriebfestes Produkt, was auch gilt, wenn das Vlies nass geworden ist. Das Produkt ist nicht nur abriebfest, sondern es entsteht auch kein Pillingeffekt, da es sich um verschlungene Endlosfasern handelt, die ansonsten bei normalen Endlosfasern wegen ihrer Längsfestigkeit nur schwerlich mit Wasser verlagert werden können.
Die Anwendung des hydrodynamischen Vernadelns ist auf diesem Gebiet bereits mehrfach bekannt. Es wird bezüglich der schmelzgeblasenen Fasern auf die EP-A-0 333 228 und bezüglich Splitfasern auf die US-A-4 233 349 verwiesen. Im vorliegenden Fall ist die Anwendung der Wasservernadelung besonders vorteilhaft, weil das Produkt trotzt der endlosen Fasern mit Wasserstrahlen fest vernadelt werden kann, derart, dass ein Pillingeffekt beim späteren Benutzen des verfestigten Nonwoven nicht auftritt. Das Vlies hat eine weiche ganz gleichmäßige Oberfläche und kann deshalb für viele Anwendungszwecke in der Industrie mit großem Vorteil Verwendung finden.

Claims

P a t e n t a n s p r ü c h e :
1. Verfahren zur Herstellung eines verfestigten Nonwoven aus zumindest teilweise mikrofeinen Endlosfasern aus schmelzbaren Polymeren, a) bei dem eine Polymerschmelze nur eines bestimmten Polymers aus einer Vielzahl von Spinnbohrungen ausgesponnen und die ausgesponnenen Fäden durch mittels einer Beschleunigungs- wie Lavaldüse auf hohe Geschwindigkeit beschleunigte im wesentlichen kalte Gasströme verzogen werden und jeder Faden aufgrund von weiteren Herstellungsbedingungen vor dem Erstarren einen hydrostatischen Innendruck erhält, der größer ist als der umgebende Gasdruck, derart, dass jeder Faden in Längsrichtung platzt und sich in eine Vielzahl feiner Endlosfäden aufspleißt, b) kontinuierliches Ablegen dieser Mikrofasern zu einem Nonwoven beliebiger Breite c) und fortlaufendes Beaufschlagen dieses Vlieses mit hydrodynamischen Wasserstrahlen zum Verwirren der Mikrofasern untereinander, zum Verfestigen des Nonwoven aus den längs gespleißten Endlosfasern d) und Vermischen und Verbinden ggf. mit andern Fasern, die unter den Mikrofasern bereits vorgelegt sind und/oder auf die Mikrofasern anschließend abgelegt werden.
2. Verfahren nach Anspruch 1 , dadurch gekennzeichnet, dass die anderen Fasern aus natürlichen oder weiteren synthetischen Fasern - wie Stapel- und/oder Endlosfasern - bestehen.
3. Verfahren nach Anspruch 1 oder 2, dadurch gekennzeichnet, dass die anderen Fasern aus Wood Pulpfasern ggf. zusammen mit den weiteren synthetischen Fasern bestehen.
4. Verfestigtes Nonwoven, das zumindest teilweise aus Mikrofasern besteht, a) die aus einer Polymerschmelze nur eines bestimmten Polymers aus einer Vielzahl von Spinnbohrungen ausgesponnen und die ausgesponnenen Fäden durch mittels einer Beschleunigungs- wie Lavaldüse auf hohe Geschwindigkeit beschleunigte Gasströme verzogen werden und jeder Faden aufgrund von weiteren Herstellungsbedingungen vor dem Erstarren einen hydrostatischen Innendruck erhält, der größer ist als der umgebende Gasdruck, derart, dass jeder Faden in Längsrichtung platzt und sich in eine Vielzahl feiner Endlosfäden aufspleißt, b) und alleine oder zusammen mit anderen Fasern wie auch Stapel- und/oder Endlosfasern mittels einer hydrodynamischen Vernadelung verfestigt sind.
5. Nonwoven nach Anspruch 4, dadurch gekennzeichnet, dass die Mikrofasern auf einer Trägerschicht aus stabileren Chemiefasern abgelegt sind und als Trennschicht für eine auf die Mikrofasern abgelegte Wood Pulpschicht dienen.
