Abstract
Description
- Die Erfindung betrifft ein Verfahren zur Herstellung von elektrischen Kontaktwerkstoffen gemäß dem Oberbegriff von Patentanspruch 1.
- Ein Verfahren der gattungsgemäßen Art ist aus der DE-PS 554720 bekannt. Dabei werden verhältnismäßig große Berührungsflächen mit gut leitendem Werkstoff gebildet, so daß sich örtliche Überhitzungen negativ auf die Abbrandfestigkeit und die Lebensdauer auswirken können. Ein weiteres derartiges Verfahren zur Herstellung von flächigen Verbundwerkstoffen aus heterogenen Komponenten ist aus der DE-PS 758108 bekannt; dabei werden zunächst Vertiefungen in Form von parallelen Rillen in dem einen Material hergestellt, die anschließend durch Füllmaterial, z. B. Metalloxid, pulverförmiger Graphit, schwer schmelzbare Werkstoff wie Wolfram oder leitender Werkstoff wie Silber gefüllt werden, wodurch sich eine heterogene Kontaktoberfläche ergibt. Die angestrebte Heterogenität ist jedoch nur in einer Richtung, nämlich quer zu den gefüllten Rillen realisiert.
- Zur Herstellung derartiger Verbundwerkstoffe ist es ferner bekannt, einen Manteldraht, dessen Kern aus einem Metall hoher Festigkeit, z. B. aus Nickel, und dessen Mantel aus einem Metall guter elektrischer Leitfähigkeit, z. B. aus Silber, besteht, wiederholt zu bündeln und zu strecken, worauf das so geformte Faserbündel quer zur Faserausrichtung in einzelne Scheiben zerteilt wird. Der so gebildete Kontaktwerkstoff hat aufgrund des Silbernetzes eine gute elektrische und thermische Leitfähigkeit, während die von dem Silber umschlossenen Nickelkerne die Abbrandfestigkeit erhöhen bzw. die Schweißneigung vermindern (s. Firmenschrift der Firma G. Rau, Pforzheim). Nachteilig bei diesem Kontaktwerkstoff ist eine ungleichmäßige Werkstoffverteilung infolge von Schwankungen der Nickelkerndurchmesser. Auch besteht die Gefahr von Faserbrüchen durch das mehrfache Umformen.
- Bei einem weiteren bekannten Verfahren wird eine durch Mischfällung erzeugte Metallpulvermischung gepreßt und gesintert (A. Keil, W. A. Merl, E. Vinaricky: "Elektrische Kontakte und ihre Werkstoffe", Springer-Verlag, Berlin, Heidelberg, New York, Tokyo 1984). Zur Erhöhung der Dichte kann der so entstandene Sinterkörper anschließend durch Strangpressen zu Stangen weiterverformt werden. Auch dieser Verbundwerkstoff weist eine ungleichförmige Verteilung seiner Komponenten auf wegen der statistischen Schwankungen in der Partikelgröße des Pulvergemischs. Außerdem besteht die Gefahr, daß einzelne Partikel aus der Oberfläche des Werkstoffes ausbrechen.
- Bei einem weiteren pulvermetallurgischen Verfahren wird durch Sintern eines hochschmelzenden Metalls eine porenhaltige Struktur erzeugt, in welche ein niederschmelzendes Metall durch Kapillarkräfte eingesaugt wird (A. Keil, W. A. Merl, E. Vinaricky: "Elektrische Kontakte und ihre Werkstoffe", Springer-Verlag, Berlin, Heidelberg, New York, Toyko 1984). Aber auch diese nach dem Sinter-Tränkverfahren hergestellten Kontaktwerkstoffe weisen große Schwankungen in der Porengröße auf. Dies führt dazu, daß sich elektrische und thermische Leitfähigkeit einerseits und Abbrandfestigkeit andererseits lokal stark ändern, was sich nachteilig auf den Kontaktwiderstand und die Kontaktlebensdauer auswirkt. Generell müssen sowohl bei den Faserverbundwerkstoffen als auch bei den pulvermetallurgisch hergestellten Verbundwerkstoffen Materialverluste durch den Verschnitt beim Abstechen von Scheiben aus den Bündeln oder Stangen in Kauf genommen werden.
- Die Erfindung hat zur Aufgabe, ein Verfahren zur Herstellung eines elektrischen Kontaktwerkstoffes in Gestalt eines Kon taktkörpers aus einem heterogenen Verbund aus zwei Komponenten zu schaffen, bei dem die laterale, d. h. quer zum elektrischen Stromfluß des Kontaktkörpers sich erstreckende Verteilung und Geometrie der beiden Komponenten im µm-Bereich frei wählbar und mit hoher Genauigkeit einhaltbar sind.
- Zur Lösung dieser Aufgabe werden die im Kennzeichen der Patentansprüche 1 und 2 genannten Maßnahmen vorgeschlagen. Die hierauf bezogenen Unteransprüche beinhalten vorteilhafte Ausgestaltungen und Weiterbildungen dieser Lösung.
- Mit der Erfindung lassen sich die jeweils gewünschten elektrischen und mechanischen Eigenschaften des Kontaktwerkstoffs ohne lokale Abweichungen aufgrund von Fertigungstoleranzen realisieren. Dabei können die kleinsten lateralen Abmessungen der Komponenten im µm-Bereich liegen bei einer Strukturhöhe von bis zu 1 mm.
- Die Herstellung von Mikrostrukturen auf röntgentiefenlithographischem Wege mit der hiervon abgeleiteten Abformtechnik (LIGA-Verfahren) ist in dem Bericht KfK 3995, Nov. 1985, des Kernforschungszentrums Karlsruhe, auf den verwiesen wird, beschrieben und dargestellt.
- Ausführungsbeispiele der Erfindung werden im folgenden anhand der Zeichnungen 1 - 5 erläutert:
- Die Figuren 1 bis 5 veranschaulichen schematisch die Herstellung eines elektrischen Kontaktwerkstoffes, bestehend aus einem Verbund von zwei Komponenten, von denen die eine Komponente eine große Härte und Festigkeit und die andere Komponente eine hohe elektrische und thermische Leitfähigkeit aufweist.
- Fig. 1 zeigt im Schnitt eine metallische Trägerschicht 1, z. B. aus Chrom-Nickel-Stahl, auf der eine für Röntgenstrahlen empfindliche Resistschicht 2 aufgebracht ist. Die Resistschicht 2 wird über eine Röntgenmaske 3 mit Absorberstrukturen 3a mit der extrem parallelen Strahlung 4 aus einem Synchrotron belichtet. Bei der Bestrahlung werden die Bereiche der Resistschicht 2, die nicht von den Absorberstrukturen 3a der Röntgenmaske 3 abgeschattet werden, strahlenchemisch verändert.
- Nach der Bestrahlung werden beim Entwickeln die der Strahlung ausgesetzten Bereiche der Resistschicht herausgelöst. Es entsteht bei diesem Beispiel eine zapfenförmige Kunststofform 5 (Fig. 2) , die der Absorberstruktur 3a der Röntgenmaske 3 entspricht und die die Dicke der Resistschicht 2 besitzt.
- Die beim Entwickeln freigelegten Bereiche 6 der Kunststoffform 5 werden unter Verwendung der metallischen Trägerschicht 1 als Elektrode galvanisch mit einem Metall hoher Härte und Festigkeit 7, z. B. Nickel, aufgefüllt (Fig. 3). Nach dem Einebnen der so entstandenen metallischen Struktur 7 wird der restliche Kunststoff (Zapfen) 5 herausgelöst. Es entsteht eine zusammenhängende, netzförmige Metallstruktur 7 mit kammerartigen Vertiefungen 8 (Figur 4).
- Durch Tränken der Metallstruktur 7 mit einem Metall dessen Schmelzpunkt niedriger als die Schmelzpunkte der Metalle 1 und 7 ist und das eine hohe elektrische und thermische Leitfähigkeit besitzt, z. B. Silber, entsteht ein Kontaktwerkstoff, der die Eigenschaften seiner beiden Werkstoffkomponenten in sich vereint. Dabei kann die Metallstruktur 7 durch einen Tauchprozeß oder Aufdampfen einer Schicht benetzbar für das Metall mit guter elektrischer und thermischer Leitfähigkeit gemacht werden. Nach dem Tränken kann die Trägerschicht 1 entfernt werden. Fig. 5 zeigt diesen Kontaktwerkstoff in der Draufsicht, bestehend aus Zapfen aus einem Werkstoff hoher elektrischer und thermischer Leitfähigkeit 9, die von der netzförmigen Metallstruktur 7 aus einem Werkstoff hoher Härte und Festigkeit gekammert sind. In manchen Anwendungsfällen ist es auch vorteilhaft, die elektrisch leitfähige Trägerschicht an dem Kontaktkörper als Kontaktträger zu belassen, z. B. in Form einer Zunge.
- Für spezielle Kontakte, z. B. in der Meß- oder Nachrichtentechnik, ist es auch vorteilhaft, zuerst die Zapfen aus einem Werkstoff hoher Härte und Festigkeit nach dem LIGA-Verfahren aufzubauen und die dabei entstehenden, netzförmig miteinander verbundenen Kanäle durch Tränken mit einem Werkstoff hoher elektrischer und thermischer Leitfähigkeit aufzufüllen. In diesem Falle wird eine Röntgenmaske mit einer Absorberstruktur verwendet, die zu der in Figur 1 gezeigten Absorberstruktur 3a komplementär ist.
- Bei mechanisch besonders hoch belasteten Kontakten kann es vorteilhaft sein, die freien Bereiche 6 der Kunststofform 5 (Fig. 2) mit einer pasteusen, aushärtbaren Keramikmasse 7 (Fig. 3), z. B. Al₂O₃ in einem Bindemittel aus Härter und einem Material, das unter der Bezeichnung "Trolit" im Handel erhältlich ist, aufzufüllen. Nach dem Aushärten der Keramikmasse 7 wird der restliche Kunststoff 5 herausgelöst. Es entsteht nun eine zusammenhängende, netzförmige Keramikstruktur 7 mit kammerartigen Vertiefungen 8 (Fig. 4). Durch Tränken der Keramikstruktur 7 mit einem Metall 9 mit einer hohen elektrischen und thermischen Leitfähigkeit entsteht ein Kontaktwerkstoff aus einem Metall/Keramik-Verbund. Nach dem Tränken kann die Trägerschicht 1, die in diesem Fall nicht elektrisch leitfähig sein muß, wiederum entfernt werden. Handelt es sich bei der Trägerschicht 1 um einen elektrisch leitenden Kontaktträger, der an dem Kontaktwerkstoff verbleiben soll, so können die Vertiefungen 8 der Keramik struktur 7 unter Verwendung der Trägerschicht 1 als Elektrode auch galvanisch mit einem Metall hoher elektrischer und thermischer Leitfähigkeit 9 aufgefüllt werden.
- Insbesondere für Kontakte in der Starkstromtechnik, bei denen eine gute Abbrandfestigkeit gefordert wird, kann es vorteilhaft sein, zum galvanischen Auffüllen der freien Bereiche 6 der Kunststofform 5 (Fig. 2) Metallegierungen bzw. Metalle, z. B. eine Wolframlegierung oder Chrom bzw. Aluminium, zu verwenden, die sich nach Entfernen des restlichen Kunststoffes 5 durch eine chemische Umwandlung (Karbonisieren, Oxidieren oder Nitrieren) in die Komponente mit großer Härte und Festigkeit umwandeln lassen. Durch Tränken der so gebildeten Struktur 7 mit einem Metall 9 (Fig. 5) mit hoher elektrischer und thermischer Leitfähigkeit entsteht ein Kontaktwerkstoff aus einem Metall/Metallkarbid-, einem Metall/Metalloxid- bzw. einem Metall/Metallnitrid-Verbund mit guter elektrischer Leitfähigkeit und hoher Abbrandfestigkeit.
- Eine hohe Sicherheit gegen Verschweißen bieten Kontaktwerkstoffe mit Kohlenstoff. Zur erfindungsgemäßen Herstellung eines solchen Kontaktwerkstoffs werden die freien Bereiche 6 der Kunststofform 5 (Fig. 2) galvanisch mit einem Metall 7 mit hoher elektrischer und thermischer Leitfähigkeit, z. B. Kupfer, aufgefüllt und der restliche Kunststoff 5 herausgelöst. Die so entstandenen Vertiefungen 8 der netzförmigen Metallstruktur 7 (Fig. 4) werden mit einer organischen Verbindung, z. B. mit einem Polymer, Phenolharz, aufgefüllt. Bei der Pyrolyse des Polymers (bei gleichzeitiger Pressung zum Ausgleich des Volumenschwundes) entsteht ein Polymerkohlenstoff 9 (Glaskohlenstoff) mit extremer Härte. Nach der Pyrolyse kann die Trägerschicht 1 wiederum entfernt werden. Eine vorteilhafte Alternative ist außerdem eine Auffüllung der Vertiefungen mit Ruß oder Graphitpulver bzw. einer Aufschlämmung solcher Materialien.
- Durch die frei wählbare Geometrie und Ausdehnung der Bereiche mit einem Werkstoff hoher elektrischer und thermischer Leitfähigkeit und der Bereiche mit einem Werkstoff hoher Härte und Festigkeit können die Kontaktwerkstoffeigenschaften wie Kontaktwiderstand, Abbrandfestigkeit, Schweiß- und Klebeneigung optimal an den jeweiligen Einsatz des Kontakts in z. B. der Meßtechnik oder der Starkstromtechnik angepaßt werden. Durch die präzise und gleichmäßige Verteilung der Bereiche mit einem Werkstoff hoher elektrischer und thermischer Leitfähigkeit und der Bereiche mit einem Werkstoff hoher Härte und Festigkeit werden lateral gleichmäßige Kontaktwerkstoffeigenschaften erzielt, wodurch ein lokales Festschweißen des Kontaktes beim Schalten weitgehend verhindert werden kann.
