Abstract
Description
- Die Erfindung betrifft ein Halbfertigerzeugnis zur Herstellung von Katalysatoren, bestehend aus einem metallischen Träger und einer Beschichtung des Trägers auf dessen Oberfläche sowie ein Verfahren zur Herstellung desselben.
- Katalysatoren werden u.a. zur Oxidation von unvollständig verbrannten Abgasbestandteilen sowie zur Reduktion von Stickstoffoxiden in Abgasen durch Abscheiden von katalytisch wirksamen Komponenten auf einer auf einem Trägermaterial abgeschiedenen Phase mit möglichst großer aktiver Oberfläche eingesetzt. Als katalytisch wirksame Komponente verwendet man z.B. Platinmetalle. Die zur Aufnahme der katalytisch wirksamen Komponenten erforderliche große Oberfläche wird nach dem Stand der Technik dadurch erzeugt, daß Metalloxid, z.B. in Form von Gemma-Al₂O₃, aufgebracht wird (DE-OS 32 23 500). Es ist ferner bekannt, auf ebenen Metallträgerfolien Oxidwhisker zu erzeugen (GB-PS 2 063 723), die eine vergrößerte Oberfläche bilden zur Verankerung einer oxidischen Zwischenschicht, auf der die katalytisch wirksamen Komponente abgeschieden wird.
- Die bekannten Verfahren erfordern jedoch einen verhältnismäßig hohen Aufwand. Die Züchtung der Whisker bedingt besondere Maßnahmen beim Gießen zur raschen Erstarrung, um Stergelkristalle anzukeimen, und ferner eine anschließende Glühung, um die Stengel wachsen zu lassen. Diese Verfahren erfordern auch entsprechende Werkstoffe, auf deren Oberfläche Stengelkristalle erzeugt werden können, wie Fe-Al-Cr- Legierungen.
- Der Erfindung liegt die Aufgabe zugrunde, ein Halbfertigerzeugnis in flacher oder beliebig profilierter Form zur Herstellung von Katalysatoren zu schaffen, welches in einfacher Weise aufgebaut ist und eine möglichst große Oberfläche für die weitere anhaftende Schicht besitzt sowie als Massenprodukt kostengünstig herstellbar ist.
- Zur Lösung dieser Aufgabe wird erfindungsgemäß das Halbfertigerzeugnis mit dem Merkmal des Anspruchs 1 vorgeschlagen. Bevorzugte Ausgestaltungen sind in den Unteransprüchen gekennzeichnet.
- Die makroskopischen Poren, insbesondere Blähporen, werden in der Weise erzeugt, daß dem Metallpulver eine verdampfbare Substanz in Pulverform zugemischt wird, die nach dem Auftragen des Metallpulvergemenges in fester Form oder als Aufschlämmung auf die Oberfläche des Trägers und Erhitzen bis auf Sintertemperatur zum Verbinden der Metallpulverteilchen untereinander und mit dem Träger rückstandslos verdampft. Danach weist die Beschichtung mikro- und makroskopische Poren auf. Um die Haftung beim Auftragen des Metallpulvers auf den metallischen Träger zu verbessern, kann dem Metallpulver auch ein temporärer Binder beigegeben werden.
- Wenn die Metallpulverteilchen Aluminium enthalten oder wenn die Beschichtung alitiert wird, können durch eine oxidierende Glühbehandlung Aluminiumoxid-Whisker erzeugt werden. Besteht die Beschichtung in bevorzugter Ausgestaltung der Erfindung aus FeAl, so können durch eine oxidierende Glühung Eisenoxidplättchen und Aluminiumoxid-Whisker erzeugt werden, die für eine erhebliche Vergrößerung der Oberfläche der Beschichtung sorgen.
- Die Erfindung umfaßt auch ein einfaches Verfahren zur Herstellung eines metallischen Trägers mit einer Beschichtung für die Verankerung einer reaktiven Oxidschicht oder des katalytisch wirkenden Materials. Dieses Verfahren besteht darin, daß Metallpulver mit einer bei erhöhter Temperatur rückstandslos verdampfenden Substanz in Pulverform vermengt wird, der metallische Träger mit diesem Gemenge, bevorzugt in Form einer alkoholischen Aufschlämmung, gegebenenfalls nach Zusatz eines Klebers, beschichtet und der beschichtete Träger dann auf Sintertemperatur erhitzt wird. Als Kleber kommt jedes geeignete handelsübliche Material, wie Kunstharz, Schellack od. dgl., in Betracht.
- Der Vorteil der Erfindung liegt einmal in der wesentlich verbesserten Haftung der porösen Metallschicht an dem Träger, dann in der Ausbildung einer wesentlich vergrößerten Oberfläche der Beschichtung, an der die katalytisch wirksame Komponente optimal angelagert werden kann. Der Träger läßt sich außerdem in einfacher Weise mit dem Metallpulver beschichten durch Auftragen einer Aufschlämmung, unmittelbar anschließenden Trocknung derselben und nachfolgende Sinterung sowie gegebenenfalls darauffolgende oxidische Glühung sowie Anlagerung des katalytisch wirksamen Materials. Diese aufeinanderfolgenden Verfahrensschritte können praktisch während eines einzigen Banddurchlaufs vorgenommen werden.
- Die Erfindung wird nachfolgend anhand eines Beispiels näher erläutert.
- Eine Metallfolie als Träger zur Herstellung eines strukturell verstärkten wabenförmigen Katalysatorkörpers besteht aus einer Fe-20Cr-5Al-Legierung. Der Träger wird mit einer Aufschlämmung versehen, die aus 56 Masse-% FeAl, 37 Masse-% gesättigter alkoholischer Schellacklösung und 7-Masse-% eines verdampfbaren Polyacrylharzes.
- Das verwendete FeAl-Pulver besteht aus rd. 50% Fe und 50% Al und liegt in einer Korngrößenverteilung zwischen 36 und 45 um vor. Die Schellacklösung dient als Bindemittel während der Auftragung. Das Polyacrylharz wird in Form von feinem Pulver zugesetzt.
- Die alkoholische Komponente verflüchtigt sich nach dem Aufbringen der Aufschlämmung auf den Metallträger in kurzer Zeit an Luft. Anschließend werden Metallträger und Auflageschicht in reduzierender Schutzgasatmosphäre, z.B. H₂, auf 950 °C aufgeheizt und dort etwa 15 min gehalten. Während des Aufheizens mit etwa 8 °C/min entweichen sowohl Schellack als Polyacrylharz bei Temperaturen unterhalb 650 °C gasförmig aus der Beschichtung, ohne Rückstände zu hinterlassen. Dabei bilden sich durch das Ausgasen des Polyacrylharzez makroskopische Poren gleichmäßiger Verteilung in der Schicht, zusätzlich zu den feineren Hohlräumen zwischen den Metallpulverteilchen (Bild 1). Durch weiteres Aufheizen auf 950 °C und Halten auf dieser Temperatur sintern die Metallpulverteilchen aneinander und an dem Träger.
- Der gesamte Vorgang läßt sich auch durch Tauchbeschichten am fertigen Strukturkörper durchführen. Soll die Metallträgerfolie vor der Fertigung des Strukturkörpers z.B. am Band beschichtet werden, erfolgt die Formgebung der beschichteten Trägerfolie zweckmäßigerweise nach dem Trocknen der Aufschlämmung an Luft.
- Die von Makro- und Mikroporen durchsetzte metallische Auflageschicht kann aufgrund ihrer großen Oberfläche direkt mit z.B. Platinmetallabscheidungen versehen werden. Sie kann aber auch zur weiteren Vergrößerung der Oberfläche einer Whisker-Glühung unterzogen werden, z.B. bei 900°C 1 min in trockenem CO₂ und 925 °C 16h in Luft. Dabei wachsen dünne Oxidnadeln aus Al₂O₃ (Bild 2) sowie feine Eisenoxidplättchen auf den einzelnen Metallkörnern (Bild 3) bei Verwendung von z.B. FeAl.
- Bei Verwendung von Al-freien Metallpulvern, z.B. FeCr, kann die poröse Metallauflageschicht auf dem Diffusionsweg mit Al angereichert werden (z.B. CVD-Verfahren).
- Schließlich kann die poröse Metallauflage auch zur Aufnahme einer reaktiven Oxidschicht dienen, um deren Haftung auf dem Trägermaterial entscheidend zu verbessern.
