Description
GEBIET DER ERFINDUNG FIELD OF THE INVENTION
The disclosure generally relates to a low-copper (Cu) alloy or to a Cu-free aluminum alloy suitable for high pressure casting (HPDC) and the castings made therefrom that are capable of curing at elevated temperatures with reduced porosity, thereby have superior mechanical properties for applications, especially in the automotive industry.
HINTERGRUND DER ERFINDUNG BACKGROUND OF THE INVENTION
HPDC is a cost-effective and widely used process for the industrial fabrication of metallic components that require accurate dimensional accuracy and low dimensional tolerances, and where smooth surface finish is important. Manufacturers in the automotive industry are now increasingly challenged to produce near-net shape aluminum components with a combination of high tensile strength and ductility, and HPDC provides the most economical method of producing large quantities of small to medium sized components.
To avoid discontinuities in the casting component, the molten alloy is injected into the mold cavity quickly enough so that the entire cavity fills before part of the cavity begins to solidify. Thus, the injection takes place under high pressure and the molten metal is subjected to turbulent flow when it is pressed into the mold and then solidifies rapidly. Since the air displaced by the fusible alloy has little time to escape, some of it is trapped, resulting in porosity. Castings also contain pores derived from gaseous decomposition products of the organic lubricants of the casting wall, and porosity may also result from shrinkage due to solidification. A major disadvantage of porosity, particularly as a result of trapped air or trapped gases from the HPDC process, is that castings of aluminum alloys, which are usually cures, can not be artificially hardened; H. it is not possible to achieve supersaturation of the hardening elements, for example of Mg or Cu, prior to artificial aging in the solution, as no conventional solution treatment can be applied to high pressure die castings. The internal pores containing gases or gas-forming components in the high pressure castings expand at elevated temperatures during conventional solution treatment, resulting in the formation of surface blisters on the castings. The presence of these bubbles not only affects the appearance of the castings but also the dimensional stability and, in some cases, adversely affects the specific mechanical properties of the HPDC components. In particular, aluminum alloy HPDC castings are not amenable to solution treatment (T4) at a high temperature, for example, 500 ° C, thus having the potential of precipitation hardening by full T6 and / or T7 annealing (also as a combination of annealing T4 and T7) T5) is considerably reduced. Therefore, it is practically impossible to find a conventionally processed HPDC component without large gas bubbles.
In Al-Si Gusslegierungen (z. In Al-Si cast alloys (eg,
In T5 aging, there are generally three types of aging conditions, commonly referred to as under age, peak aging and overaging. During pre-aging, or an initial phase of aging, Guinier-Preston (GP) zones and fine, exfoliate precipitates form, and the casting is considered as underdeveloped. In this condition, the mechanical properties of the casting, for example, material hardness and yield strength, are usually inferior. Prolonged time at a given temperature or curing at a higher temperature further evolves the precipitation structure, thereby maximally improving mechanical properties such as hardness and yield strength to achieve the peak aging / curing condition. Upon further aging, the hardness / yield point decreases, and the casting over-ages due to a coarsening of the excretion and the associated transformation to the crystallographic incoherence.
As the conventional HPDC aluminum components inevitably have internal porosity, artificial aging (T5) becomes a very important step in achieving the desired mechanical properties without blistering. The increase in strength due to aging occurs because the retained hardening solutes present in the supersaturated solid solution form precipitates which are finely dispersed in the granules and increase the ability of the casting to resist deformation by slippage and creep , Maximum hardening or strength enhancement may occur when the aging treatment results in the formation of a critical dispersion of at least one kind of these fine precipitates.
Additionally, in conventional HPDC processes, the castings are often cooled slowly to a low temperature, for example, below 200 ° C, before ejection from the mold and quenching occur. This considerably reduces the subsequent aging potential, since the solubility of the hardening solutes decreases considerably with decreasing quenching temperature. As a result, the residual hardening solute, such as Cu and Mg, available to the aluminum matrix for subsequent curing is very limited. Although an alloy may contain 3-4% Cu in nominal composition, most of the Cu combines with other elements to form intermetallic phases. Without solution treatment, the Cu-containing intermetallic phases do not contribute to the curing of the material. Therefore, the addition of Cu in the HPDC alloys currently used in the production is not effective either for property improvement or quality assurance.
Typical HPDC Al-Si based alloys contain about 3-4% Cu. It is generally accepted that copper (Cu) has the greatest single effect of all dissolved alloys / elements on the strength and hardness of the aluminum casting alloys, both heat treated and non-heat treated, and at both ambient and elevated service temperatures. It is known that Cu improves the machinability of alloys by increasing the hardness of the matrix, making it easier to make small cutting chips and finely machined finished pieces. On the other hand, Cu increases the freezing range of the alloy and reduces the make-up, creating a high potential for shrinkage porosity. More importantly, it generally reduces the corrosion resistance of aluminum castings; and increases the susceptibility to stress corrosion cracking in certain alloys and annealing treatments. It has been reported, for example, that aluminum alloys having a high Cu content (i.e., above about 3-4%) have an unacceptable rate of corrosion, particularly in saline environments. Typical high pressure (HPDC) aluminum alloys, such as A 380 or 383, used for transmission and engine parts contain 2-4% Cu. It is expected that the corrosion problem of these alloys will become more significant, especially when a longer warranty period and greater vehicle performance is required.
It is known that reducing the Cu content improves the corrosion resistance of an aluminum alloyed material. However, it is believed that Cu is a necessary curing component in the HPDC cast aluminum parts. In a recent work, some researchers of the present invention have recommended lower Cu content ranges of 0.5% to 1.5% by weight, depending on the Cast condition and heat treatment conditions (see US Patent Application Serial No. 12/827564, Publication No. 20120000578, the entire disclosure of which is incorporated herein by reference). Nonetheless, the presence of Cu in the casting solution after solidification has been considered essential to protect acceptable mechanical properties, particularly the hardness / tensile strength of the casting.
In the art, Cu-free alloys such as A356 are mainly known but, unlike HDPC and according to the formulation, they are typically used in sand casting and / or semi-permanent molding, and as they are formulated they suffer from defects in the mechanical properties, for example, a poor tensile strength.
Lin (US. Lin (U.S. Patent Application Serial No. 11 / 031,095) discloses an aluminum alloy having a reduced percentage of Cu; but still Lin teaches the importance of having some copper for the hardening process. In addition, the Lin alloy formulations and castings contain low weight percent of Si to avoid as-cast brittle eutectic Al-Si networks. Lin's goal was to produce aluminum alloys suitable for thixoforming, a molding process that combines the features of casting and forging, involving low pressure molding to produce particulate microcrystalline structures and avoid solution heat treatment. Lin alloys would be unsuitable for HPDC processes.
There is clearly a need in the art for an aluminum alloy that is suitable for HPDC and can be cured without compromising corrosion resistance or mechanical properties of the cast components.

DETAILLIERTE BESCHREIBUNG DER INVENTION DETAILED DESCRIPTION OF THE INVENTION
The embodiments of the disclosure generally relate to the substantially Cu-free aluminum alloys and the low Cu content aluminum alloys that have been formulated to provide HPDC cast components that can be cured at elevated temperatures and superior mechanical properties and a low porosity excellent. Unlike the alloy castings known in the art from an aluminum-based Cu-containing alloy, the castings present here can be subjected to a full range of tempering treatments for curing.
As used herein, "castings" essentially refer to high pressure-cast aluminum alloys formed by solidification of the aluminum alloy compositions. This may refer to the castings herein during each stage of high pressure casting and / or heat treatment after solidification, whether by cooling, quenching, aging, or otherwise. Further, castings may include any part, component, product formed over an embodiment of the present disclosure.
Further, as used herein, "mechanical property," and related terms, refer to substantially at least one and / or any combination of strength, hardness, toughness, resiliency, plasticity, brittleness, and ductility and formability referred to How a metal, such as aluminum and alloys thereof, behaves under load. The mechanical properties are generally described as types of force or stress that the metal must withstand and withstand.
As used herein, "strength" refers to at least one and / or any combination of yield strength, tear strength, tensile strength, fatigue strength, and impact strength. Strength generally refers to a property that enables a metal to resist deformation under load. Yield strength generally refers to the stress at which a material begins to plastically deform. In the art, the yield strength can be defined as the stress at which a given amount (for example, about 0.2%) of permanent deformation occurs. The tear strength generally refers to a maximum elongation that a metal can withstand. Tensile strength generally refers to a measurement of resistance to being pulled apart in a tensile load. Fatigue life generally refers to an ability of a metal to withstand various types of rapidly changing stresses and can be represented by the magnitude of the alternating load for a given number of cycles. Impact resistance generally refers to the ability of a metal to withstand sudden forces. In general, the higher the yield strength, the higher the other strengths.
As used herein, "hardness" generally refers to a property of a metal to withstand a permanent impression. Hardness is generally directly proportional to the strength. Therefore, a metal having a high strength typically also has a high hardness.
It is known that aluminum alloy compositions that solidify to form castings include a variety of elements such as, but not limited to, aluminum (Al), silicon (Si), magnesium (Mg), copper (Cu), iron (Fe), manganese (Mn), zinc (Zn), nickel (Ni), titanium (Ti), strontium (Sr), etc. The elements and their respective concentrations which define an aluminum alloy composition can provide the mechanical properties of the casting molded therefrom significantly influence. In particular, some elements may be termed hardening solutes. These hardening solutes may interlock and / or bond to each other and / or to other elements during solidification, cooling, quenching and curing of the casting and during the heat treatment process. Aging is generally used to increase the strength of the castings. While various processes are available for aging, generally only a few are applicable and / or sufficiently effective for high pressure casting of an aluminum alloy for the reasons described above. The aluminum alloy castings known for HPDC parts are generally limited to the T5 temper treatment for aging (natural or artificial). Aging increases the strength of the castings by facilitating the precipitation of the hardening solutes of the aluminum alloy composition.
Artificial Aging (T5) heats the castings to an elevated, typically medium temperature for a time sufficient to increase the strength of the casting by excreting the hardening solutes. Since excretion is a kinetic process, the corresponding available (supersaturation) levels of hardening solute available for excretion are significant to the response of the strength increase of the casting to the cure. Thus, the concentrations of hardening solutes and their availability for precipitation have a significant impact on the extent to which the casting solidifies during cure. If it is prevented or substantially prevented that the hardening solutes bind to each other and / or combine with other elements before curing, then the hardening solutes may precipitate during hardening to increase the strength of the casting.
In order to prevent, or at least substantially prevent, the hardening solutes from binding to one another and / or bonding to other elements of the aluminum alloy composition prior to curing, and thereby maintaining the availability of the hardening solutes, the casting becomes inert Cooled mold to a quenching temperature and immediately quenched. To facilitate cooling of the casting to the quench temperature, an embodiment may include selectively heating and / or cooling a particular region or regions of the casting prior to removal from the quench mold.
In order to increase precipitation during aging and thereby improve the mechanical properties of the castings, one or more particular hardening solutes are typically incorporated into the aluminum alloy. Conventionally, it has been recognized in the art that magnesium (Mg), copper (Cu), and silicon (Si) are particularly effective and are also required in aluminum alloys as hardening solutes. Mg can combine with Si to form Mg / Si precipitates, for example, β ", β 'and equilibrium Mg 2 Si phases. The precipitation types, sizes, and concentrations typically depend on the present aging conditions and the compositions of the aluminum alloys. For example, under aging tends to form shearable β "precipitates, while peak aging and overaging generally tend to form non-shearable β 'and Mg 2 Si equilibrium phases. In the aging of aluminum alloys, Si alone can form Si precipitates. However, in the strength enhancement of aluminum alloys, Si precipitates are generally not as effective as Mg / Si precipitates. Furthermore, Cu may combine with aluminum (Al) to form several metastable precipitation phases, such as θ 'and θ in Al-Si-Mg-Cu alloys, which are known to be very effective in increasing strength.
There is also widespread acceptance that increased concentrations of the more effective hardening solute can be incorporated into the aluminum alloy composition to increase its availability for precipitation during aging. According to technical data on conventional aluminum alloy compositions for HPDC, generally the maximum integrated Mg concentration is below 0.1% by weight of the respective compositions. However, in industrial practice, the Mg concentrations in such aluminum alloy compositions are well below 0.1%. This allows the compositions in the Generally, they do not form Mg / Si precipitates, resulting in a minimal increase in strength of the casting due to Mg / Si precipitation, even during T5 aging processes. In fact, it is generally accepted that the only feasible increase in strength of the casting in this case results from the formation of Al / Cu precipitates. Therefore, Cu is considered to be a necessary hardening solute in aluminum-silicon alloys in HPDC processes.
Accordingly, one embodiment of the disclosure provides an aluminum alloy that is suitable for HPDC processes and annealing for curing at elevated temperatures. The alloy comprises at least about 78% by weight of aluminum (Al); from about 7 to about 15 weight percent silicon (Si); from about 0 to about 0.6 weight percent magnesium (Mg); from about 0% to about 1% by weight of iron (Fe); from about 0 to about 1 weight percent manganese (Mn); from about 0 to about 1.0 weight percent zinc (Zn); about 0 to about 0.1 weight percent strontium (Sr); from about 0 to about 0.5 weight percent titanium (Ti); and about 0 to about 0.5 weight percent zirconium (Zr). Mg and Si are effective hardening solutes. Mg combines with Si to form Mg / Si precipitates such as β ", β 'and Mg 2 Si equilibrium phases The actual type of precipitation, its amount and size depend on the aging conditions and in particular on the Mg and Si content After dissolution in the matrix, the solubility of Si and Mg in the aluminum matrix is higher, and the diffusivity of Mg and Si in the aluminum matrix is higher than that of Cu eutectic composition (~ 12%) can also reduce the freezing area, thus improving the casting ability and quality of the casting, both of which are lighter and less expensive than Cu.
Ideally, a Cu-free aluminum alloy after solidification should form a similar amount of secondary phase particles. The alloy should also contain iron (Fe) to avoid sticking to the mold. However, Fe can easily form an undesirable acicular intermetallic phase if manganese (Mn) is not added in the corresponding proportional amounts. In other embodiments, the aluminum alloy further comprises: about 0 to about 0.5 weight percent vanadium (V). According to a very specific embodiment, an aluminum alloy suitable for HPDC and curing consists essentially of: about 13% by weight silicon (Si); about 0.4% by weight of magnesium (Mg); about 0.4% by weight of iron (Fe); about 0.8 wt% manganese (Mn); about 0.5% by weight % Zinc (Zn); about 0.04 wt.% strontium (Sr); about 0.3% by weight of titanium (Ti); about 0.15 weight percent zirconium (Zr); and the balance aluminum (Al). According to another very specific embodiment, an aluminum alloy suitable for HPDC and curing consists essentially of: about 8.5% by weight of silicon (Si); about 0.4% by weight of magnesium (Mg); about 0.4% by weight of iron (Fe); about 0.5% by weight of manganese (Mn); about 0.5% by weight of zinc (Zn); about 0.04 wt.% strontium (Sr); about 0.3% by weight of titanium (Ti); about 0.3 wt% zirconium (Zr); about 0.3 wt% vanadium (V); and the balance aluminum (Al). According to another very specific embodiment, an aluminum alloy suitable for HPDC and curing consists essentially of: about 0 to about 0.5 weight percent copper (Cu); and about 0 to about 1 weight percent nickel (Ni).
According to a very specific embodiment, an aluminum alloy suitable for HPDC and curing consists essentially of: at least about 78 to about 90 weight percent aluminum (Al); about 7 to 15% by weight of silicon (Si); from about 0 to about 0.6 weight percent magnesium (Mg); from about 0% to about 1% by weight of iron (Fe); from about 0 to about 1 weight percent manganese (Mn); from about 0 to about 1.0 weight percent zinc (Zn); about 0 to about 0.1 weight percent strontium (Sr); from about 0 to about 0.5 weight percent titanium (Ti); from about 0 to about 0.5 weight percent zirconium (Zr); from about 0 to about 0.5 weight percent vanadium (V); from about 0 to about 0.5 weight percent copper (Cu); and about 0 to about 1 weight percent nickel (Ni).
In certain embodiments, the use of some of the elements in the present application is unusual for aluminum alloys. Strontium has been used in aluminum alloys to reduce ductility and sticking to the mold. It is known that strontium alters the aluminum-silicon eutectic, which can be achieved at very low levels. However, it is desirable to avoid the addition of higher levels as these are associated with porosity in casting. Also, titanium is an element that can be added as a grain refiner to an aluminum alloy, as well as to improve the relationship between strength and weight and corrosion resistance. Titanium may also be added in concentrations greater than that required for grain refining to reduce cracking tendency and improve high temperature performance. Zirconium is used in alloys mostly because of its corrosion resistance and high temperature performance. The formation of a fine intermetallic precipitate which inhibits recovery and recrystallization is another effect of the addition of zirconium to the alloy. Finally, vanadium is generally known for its corrosion resistance, and can be used as a stabilizer in an aluminum alloy. It has also been shown to significantly improve other properties, such as strength in engines and in airframes.
In accordance with another embodiment, an HPDC cast product is provided from a substantially Cu-free formulated aluminum alloy in accordance with the disclosure. Unlike conventional Cu-containing alloys, the Cu-free or Cu-lean alloy can be subjected to a very short (
According to other embodiments, there is provided an HPDC manufacturing method wherein a molten, substantially Cu-free or low-Cu aluminum alloy is provided and poured under high pressure into a mold. The alloy solidifies in the mold and forms the casting, and the casting in the casting mold is cooled to a desired quench temperature, which is usually determined empirically. The casting can be removed from the mold and quenched in a quench solution. The casting may be subjected to one or more steps of annealing tempering treatments. The casting may also be subjected to a solution heat treatment for a period of about 5 minutes to about 25 minutes. This treatment may be carried out after the casting has been quenched and before the casting is subjected to at least one curing treatment. Alternatively, this brief solution treatment can be made immediately after the casting is produced and removed from the mold while the casting is still hot to save energy and the cost of re-heating.
