发明内容

根据本发明的另一个方面,床垫是由内装弹簧和与内装弹簧相邻的泡沫覆盖物组合形成,而且挤出泡沫横杆定位在内装弹簧的边缘并与泡沫覆盖物接触,该泡沫横杆被热结合在泡沫覆盖物上,从而在内装弹簧周围形成组合泡沫结构。组合泡沫结构与内装弹簧一起用于封装和支撑内装弹簧、限制横向挠曲、阻止单根内装弹簧卷曲,还附加带来柔性支撑。将组合泡沫结构与内装弹簧结合成整体的新制造方法包括在内装弹簧周围热结合、焊接或熔焊热塑性泡沫元件,不再需要将泡沫零件机械结合在内装弹簧上。

具体实施方式
参考图1,其图示说明了组合泡沫结构床垫,该床垫总体上用标号100表示,在本发明的该特定实施例中,其为单侧床垫形式,其中的组合泡沫结构提供了结构封装并作为内装弹簧的基层,如进一步描述中所示。组合泡沫结构床垫包括内装弹簧110(本文中还称作“内装弹簧组件”),其由多个钢丝型螺旋120组成,按照现有技术通过螺旋状钢丝130将该螺旋120相互连接或束紧在一起成为列,进而形成组件,该组件具有第一支撑面,其通常由螺旋或弹簧元件对正的第一末端限定形成,还具有第二支撑面,其通常由螺旋或弹簧元件对正的第二末端限定形成,该第一和第二支撑面彼此平行,该组件还具有位于第一和第二支撑面周围的周边,其由螺旋列边缘的周边螺旋限定形成并将内装弹簧部件限定为长方形形状。内装弹簧110具有第一和第二支撑表面111和112,并具有限定出通常的长方形弹簧形状的侧面边缘113和114,该长方形可被量身定做为惯用或传统的床垫尺寸,或者为用于飞机或船只的特定床垫的其它形状或尺寸,或者用于座垫和家具用途。
虽然利用这种钢丝型互联内装弹簧进行了说明,但本发明同样可用于所有类型的内装弹簧和内装弹簧部件中,无论单个螺旋是何种形式和螺旋以何种方式相互连接,其中包括这种变型:Marshall型袋囊螺旋和由不同于弹簧钢丝的材料制成的螺旋。本发明还非常适合与其它类型的折返体一起使用,其可用于代替具有单个螺旋或弹簧元件的传统内装弹簧。可与组合泡沫结构结合使用的其它类型内装弹簧的一些例子包括:任何种类的钢丝形内装弹簧,例如Bonnel或其它螺旋状结构、不具有单个螺旋管的连续钢丝型结构、由塑料或组合材料制成的相互连接的弹簧或螺旋、借助缝合或结合材料保持成列的袋囊或Marshall型螺旋,和诸如胶乳泡沫或其它适当泡沫或泡沫层的材料的固体块。
泡沫覆盖物总体上表示为200,其设置在与内装弹簧110相邻的位置,例如放置在支撑表面112下面或与其接近。泡沫覆盖物200优选由图3-12的横截面图中所示类型的挤出泡沫箱形梁202形成,但可选地,其可为具有第一和第二面板210,220的简单的泡沫片或板,如图3A中所示。在箱形梁形式中,泡沫覆盖物200具有第一面板210和第二面板220,其中面板220与面板210平行并保持距离,面板220借助面板210,220之间的结构,例如网230保持为该布置,其中网230可为横跨面板之间的间隙并覆盖其中的任何结构。在泡沫覆盖物200的边缘处,网230形成通常垂直的侧壁。该侧壁限定了泡沫覆盖物200的周边。面板210,220之间的间隙和距离广度可按照希望的性质,例如希望的泡沫覆盖物200的柔性和床垫的整体高度尺寸来设计。通过改变网230的数量、距离和尺寸可改变泡沫覆盖物200的刚性。作为单-侧床垫内的内装弹簧100下面的结构,其通过改变对内装弹簧压力的支撑相应反过来改变床垫的刚性或触感。换句话说,泡沫覆盖物200的刚性被传递通过内装弹簧110以改变床垫的触感。
泡沫覆盖物200还用作单-侧床垫的结构和保护基层。如进一步的描述,将床垫装饰罩或覆盖物用于底板220上。由于泡沫覆盖物200具有立体结构和闭孔泡沫基质的刚性,以及柔性和弯曲性等多重性质,因此其提供优异的单-侧床垫,其既受到保护免受下面的影响,又具有缓冲和使内装弹簧减少被底面、内装弹簧110的非支撑表面112冲击的功能。而且,由于泡沫覆盖物200为柔性物质,因此,如进一步描述的那样,甚至在热结合或焊接在其它泡沫元件上时,其仍与内装弹簧110一起保持柔性。
为了制造泡沫覆盖物的双板型箱形梁,可将多个箱形梁202部分结合或熔焊在一起形成主要支撑表面204或板,其被修剪或剪切成希望尺寸的平台,该平台优选对应于内装弹簧110。该类型的泡沫覆盖物200结构在图1和17中示出,其中还显示出热焊接或结合线203。形成适宜用作本发明覆盖物200的泡沫片的一种专有方法在美国专利No.6,306,235中进行了描述。该方法特别适于形成具有各种横截面构造的熔融箱形梁202的覆盖物200,例如在附图和其它部分中所示的构造。这些箱形梁结构变化用于使本发明的组合泡沫结构床垫与内装弹簧的弹簧特性相补助和协调,以提供希望的床垫支撑和触感性质。除了该特殊制造方法外,不同横截面构造的箱形梁202还可结合在单面泡沫覆盖物200内提供常规的床垫性质。梁202的平行边缘的熔焊可自动进行或手动操作熔焊或焊接仪器,例如粘合剂敷料器或热刀(heat knife)焊机。可将梁设置为通过床垫的长或宽,或者相对于内装弹簧为斜对角或轻微螺旋型。
泡沫覆盖物200具有几种功能,包括用作内装弹簧110的基础或基层,尤其是单侧床垫构造时,在x和y方向(平行于表面)上都为内装弹簧提供空间稳定性,和提供用于在内装弹簧周围形成组合泡沫结构的平台,如进一步的描述所示。在内装弹簧110下面使用泡沫覆盖物200比传统的单-侧床垫构造更有利,传统的单-侧床垫构造只是用薄层材料覆盖内装弹簧的底面,内装弹簧的内面没有支撑或保护。下面的泡沫覆盖物200向内装弹簧提供柔软、柔性的基础,并且在不需要任何附加的内装弹簧高度的情况下增加床垫的整个高度。
与泡沫覆盖物200热结合形成组合泡沫结构的基本附加元件为位于内装弹簧110侧边上的泡沫片,而且其还热结合或焊接在泡沫覆盖物200的支撑表面204上。在一个实施例中,如图2中的横截面以及图5-7中的末端侧面所示,边缘元件300设置在泡沫覆盖物200的支撑表面204的侧面边缘上,并与其进行热结合或焊接,如焊缝303所示。支撑表面204的边缘是与泡沫覆盖物200的垂直侧面相邻的区域。这是向组合泡沫结构的泡沫元件提供热结合的焊缝303的优选位置。作为边缘元件的附加和任选结构特性,还可将法兰或凸出302从边缘元件300的内侧面延伸至介于内装弹簧110的螺旋之间。法兰或凸出302与螺旋的摩擦接合用于将边缘元件300保持在希望的垂直方向上,并与内装弹簧110的边缘螺旋紧密相邻。边缘元件300还可替代称作侧杆,并主要用于加强床垫的边缘并加强内装弹簧在边缘处的支撑,其优选在内装弹簧周边不带有传统的绑接钢丝。边缘元件300与泡沫覆盖物200的结合或熔焊产生了组合泡沫结构,该结构基本上将内装弹簧110封装起来,为内装弹簧提供空间稳定性,并为单-侧床垫提供柔性基础。
边缘元件300还可制成挤出泡沫片,类似于泡沫覆盖物200的梁202,并剪切成用于床垫和内装弹簧的适当高度。如图1所示,边缘元件300的多个部件可被串连热结合或焊接在一起形成用于内装弹簧周边的长条带。边缘元件300的邻接部分之间的垂直梁优选保持敞开而不进行结合,以使该空间结构能够折曲,并使床垫内部的空气在压力作用下能够排出。
图15和16说明了结合了内装弹簧的组合泡沫结构,并说明了可选的实施例:图15中的边缘元件320和图16中的330。这些边缘元件320、330各自具有自己的外侧面322和332,和向内的突起平行加长部分324、334,其水平装配在螺旋120的回旋中。各自的底边缘在焊缝323、333处被热结合或焊接在泡沫覆盖物200的顶面或板210上。这就为边缘元件320、330与内装弹簧和泡沫覆盖物200提供了机械和热焊接连接,使侧壁坚固地保持在适当位置上并使床垫保持为方形并保持稳定。当周边处的内装弹簧螺旋(其与伸长部分324、334发生接触)受到压缩时,边缘元件320、330为内装弹簧边缘提供主要的结构支撑,同时使侧壁322、332能够按照优选的闭孔聚乙烯泡沫的柔性进行一定程度的折曲。
图8、9和17中显示了用于形成本发明组合泡沫结构床垫的边缘元件的可选实施例。边缘元件310具有箱形梁结构,并具有由外壁312和内部结构网314限定的总长方形横截面,其中该内部结构网314可以任何特定方式进行设置以提供内部结构强度和刚性。边缘310的较低的外壁312面积越大,则与用于将边缘310热结合或焊接在泡沫覆盖物上的下泡沫覆盖物200的接触面积越大,如焊缝313所示。边缘元件310的箱形梁结构的侧面变型,当该结构与内装弹簧110的周边螺旋相邻时,其使内装弹簧的螺旋保持在产生最佳折返支撑的基本垂直对准水平上。
上面的外壁312在内装弹簧110的边缘或周边周围提供广大的坚固支撑区域。这就避免了众所周知的传统内装弹簧床垫在其周边处的“滑移”现象。其与泡沫覆盖物200结合提供具有支撑和触感特性的单-侧床垫,其比在内装弹簧或螺旋下只具有填料或纤维层的单-侧结构更优异,而且其还带来低制造成本。
将边缘元件300、310和泡沫覆盖物200结合起来使用形成组合泡沫结构,这样还能在内装弹簧110的对面上添加第二个泡沫覆盖物,如图7、9和17所示。第二泡沫覆盖物200同样被热结合或焊接在边缘元件300或310的对面边缘上。第二个相对的泡沫覆盖物200既可用在单-侧床垫中也可用在两-侧床垫中。该组合泡沫结构提供完全的单片式结构和内装弹簧110的封装,降低内装弹簧发生任何不希望的变型或损坏的可能性。
还可将附加泡沫元件添加至组合泡沫结构中,例如在图6、7、9和17中所示。可将防滑移零件安装在组合泡沫结构周边的周围,如图7、9和17所示安装在泡沫覆盖物表面上,或如图6所示安装在边缘元件300的边缘上,并在焊缝403处与其进行热焊接。可将防-滑移零件400安装在泡沫覆盖物200的整个周边周围,或者仅沿着纵向边缘。床垫边缘处的附加泡沫提供更强的支撑,其优选用于支撑坐在床垫边缘处所产生的压力。还可将其它各种结构的泡沫元件连接在泡沫覆盖物200的主要支撑表面上形成希望的轮廓线或结构强度。边缘元件310的顶部外壁312的膨胀表面区域还使其通过所述的热结合或焊接与组合结构的附加泡沫元件向连接。
组合热塑性泡沫结构还可与不同的内装弹簧和螺旋结构一起使用,其包括具有不同末端结构的螺旋,例如在美国专利No.5,713,088中描述的螺旋,如图12和16所示,位于支撑上的螺旋120的末端回旋122与泡沫覆盖物200的上表面210接触。
如图13和14所示,还可将与内装弹簧的螺旋相接合的其它泡沫元件与组合泡沫结构结合使用,该其它泡沫元件例如为泡沫柱,其设置在螺旋主体内并通常从下面或上面的泡沫覆盖物200垂直延伸出来,从而在希望的位置上给组合泡沫结构床垫100增加强度和支撑。
如图1所示,用单个或多个材料层500装饰组合泡沫结构床垫100,该层可包括填料和/或非纺织品衬底,并使用外装饰材料,该装饰材料可为泡沫背衬,并且用胶带边缘510封闭。组合泡沫结构的刚性提供理想形式的装饰材料500,其具有光滑平坦的表面和轮廓清晰的棱角,材料在该棱角上可被绷紧并且通过端部肘钉直接紧固在一个或多个泡沫元件,例如边缘元件300上。边缘元件300的轮廓清晰的棱角为上面的胶带边缘510提供理想的导向和支撑,进而得到非常直的胶带边缘,其使床垫具有非常完美的外观。
Claims (24)
1.一种组合热塑性泡沫结构床垫,其包括:
具有多个排列成列的弹簧元件的内装弹簧,该内装弹簧限定出第一支撑面、平行于第一支撑面的第二支撑面和在第一和第二支撑面周围的周边,
与内装弹簧的其中一个支撑面相邻的泡沫覆盖物,该泡沫覆盖物具有多个箱形梁部分,箱形梁部分具有第一和第二面板和至少一个介于第一和第二面板之间的网,和至少一个焊接到泡沫覆盖物并且与内装弹簧接合的附加泡沫元件。
2.如权利要求1的组合热塑性泡沫结构床垫,其中内装弹簧为钢丝型内装弹簧,其具有多个互联的螺旋、形成内装弹簧支撑面的螺旋末端。
3.如权利要求1的组合热塑性泡沫结构床垫,其中泡沫覆盖物的厚度约为内装弹簧高度的六分之一。
4.如权利要求1的组合热塑性泡沫结构床垫,其中泡沫覆盖物的面积大于内装弹簧的支撑面的面积。
5.如权利要求1的组合热塑性泡沫结构床垫,其中泡沫覆盖物的面板的表面积约等于内装弹簧和该至少一个附加泡沫元件的支撑面的表面积。
6.如权利要求1的组合热塑性泡沫结构床垫,其中该至少一个附加泡沫元件的高度约等于或大于内装弹簧的高度。
7.如权利要求1的组合热塑性泡沫结构床垫,其中该至少一个附加泡沫元件位于内装弹簧的周边。
8.如权利要求1的组合热塑性泡沫结构床垫,其还进一步包括与内装弹簧的支撑面相邻的附加热塑性泡沫覆盖物。
9.如权利要求8的组合热塑性泡沫结构床垫,其中该至少一个附加泡沫元件由一个泡沫覆盖物延伸至附加热塑性泡沫覆盖物。
10.如权利要求8的组合热塑性泡沫结构床垫,其中该至少一个附加泡沫元件由一个泡沫覆盖物延伸至附加热塑性泡沫覆盖物,并位于内装弹簧周边以基本上将内装弹簧封装起来。
11.如权利要求1的组合热塑性泡沫结构床垫,其进一步包括附加泡沫元件,该附加泡沫元件位于与泡沫覆盖物相对的内装弹簧支撑面上。
12.如权利要求1的组合热塑性泡沫结构床垫,其进一步包括至少一个填料层,该填料层与泡沫覆盖物相对的内装弹簧支撑面相邻,还包括填料层上的装饰罩。
13.如权利要求1的组合热塑性泡沫结构床垫,其中该至少一个附加泡沫元件为箱形梁形式。
14.如权利要求1的组合热塑性泡沫结构床垫,其进一步包括与内装弹簧接合的单独的泡沫元件。
15.一种内装弹簧和泡沫覆盖物的组合,其包括:
具有多个互联螺旋的内装弹簧,该螺旋的轴通常平行,而且螺旋的末端通常在限定出内装弹簧的第一和第二支撑面的平面中对齐;
具有与第二面板平行并保持距离的第一面板的泡沫覆盖物,泡沫覆盖物的第一和第二面板通过至少一个位于二者之间的网进行连接,并且泡沫覆盖物的其中一个面板与内装弹簧的第一支撑面相邻。
16.如权利要求15的内装弹簧和泡沫覆盖物组合,其中泡沫覆盖物由多个泡沫梁组成,每个泡沫梁具有第一面板和第二面板,该第一和第二面板通过至少一个由第一面板延伸至第二面板的网互联。
17.如权利要求16的内装弹簧和泡沫覆盖物组合,其中泡沫梁热结合在一起。
18.如权利要求16的内装弹簧和泡沫覆盖物组合,其中对泡沫梁定向,使其通过内装弹簧的长度。
19.如权利要求15的内装弹簧和泡沫覆盖物组合,其中泡沫覆盖物面板的表面积大于内装弹簧支撑面的面积。
20.如权利要求15的内装弹簧和泡沫覆盖物组合,其进一步包括至少一个与泡沫覆盖物面板相连并且与内装弹簧相接合的附加泡沫元件。
21.如权利要求15的内装弹簧和泡沫覆盖物组合,其进一步包括附加泡沫元件,该泡沫元件热结合到泡沫覆盖物的面板并与内装弹簧接合。
22.如权利要求15的内装弹簧和泡沫覆盖物组合,其进一步包括第二泡沫覆盖物,该第二泡沫覆盖物与内装弹簧的第二支撑面相邻。
23.如权利要求22的内装弹簧和泡沫覆盖物组合,其进一步包括在泡沫覆盖物之间延伸的附加泡沫元件。
24.如权利要求22的内装弹簧和泡沫覆盖物组合,其进一步包括与泡沫覆盖物中的一个泡沫覆盖物相连的附加泡沫元件。
