Abstract

此外,本发明涉及一种气体吸收方法,其包含使含至少一种组分的气体与选择性吸收所述至少一种组分的吸收剂材料接触。
多孔碳质材料用于例如燃料电池的电极、超级电容器、蓄电池(二次电池)和用作液体和气体的吸收剂、用作气体的存储介质、用作色谱应用或催化工艺中的载体材料和用作医疗技术或机械工程中使用的材料,例如作为用于航空航天应用的轻质材料。
现有技术
多孔碳泡沫的组件早已为人所知。通过在惰性气体下将有机起始物质加热到1000-1500℃的温度而获得这种泡沫。根据US 2015/0284252 A1中公开的方法,通过聚合类型的方法获得具有石墨性质和双模态结构的碳泡沫,所述双模态结构具有大孔和有序介孔。
在US 2015/0284252 A1的方法中,使用聚合物泡沫(例如聚氨酯、聚苯乙烯、聚乙烯或聚丙烯)作为牺牲模板或支架,其提供具有大空隙和界面的三维互连大孔结构。用酚或(取代酚,也包括间苯二酚和酚醛清漆树脂)和醛(用于交联和形成树脂)、聚(环氧烷)—尤其是Pluronic F127、P123和F108、有机溶剂和水的混合物浸渍这种模板。浸渍的模板随后在高压釜中水热处理1-4天。在加热过程中,通过蒸发引发自组装。
当该材料处理到仅1,000℃时,所得碳泡沫具有高石墨化程度,而大多数碳材料需要高于2,000℃的处理温度。
在US 8,227,518 B2中提出了另一种避免长时间蒸发步骤的方法。该方法涉及酚-甲醛树脂和作为成孔剂的乙二醇,和催化剂或交联剂。使该混合物部分交联,然后倒入102℃的热油中以完成交联步骤并形成介孔珠。然后将交联的树脂珠洗涤并可直接碳化以产生介孔碳珠。在交联多孔树脂中已存在最终碳材料的孔隙结构。所报道的孔隙体积在大约0.2和1.0cm3/g的范围内。
更详细地,所述方法包括使用酚醛清漆型(Novolac)酚-甲醛树脂和用作溶剂的成孔剂。该方法在溶液(成孔剂作为溶剂)中进行,其中加热含有酚醛清漆(Novolac)与改性剂(如果需要)、交联剂和催化剂(如果需要)和成孔剂的混合物以引发交联反应,从而产生固体树脂。该多孔树脂可以是整料或研磨成粉末(粒度在1-1,000μm之间)。可将树脂粉末碳化以产生具有在介孔和大孔范围的孔径的多孔碳。

Kimberly M.Nelson,Shannon M.Mahurin,Richard T.Mayes,Ben Williamson,Craig M.Teague,Andrew J.Binder,Loic Baggetto,Gabriel M.Veith,Sheng Dai在:“Preparation and CO2 adsorption properties of soft-templated mesoporouscarbons derived from chestnut tannin precursors”;Microporous and MesoporousMaterials 222(2016)94-103,doi:10.1016/j.micromeso.2015.09.050中描述了使用多酚类非均质生物质栗木单宁作为碳前体制备介孔碳的软模板法。通过栗木单宁提取物和Pluronic F127(结构导向剂)在酸性乙醇中的原位自组装合成介孔碳。将该溶液浇注在陪替氏培养皿上以蒸发溶剂整夜,随后转移到烘箱中以在80℃下固化24小时。样品然后在600℃下以5℃/min的斜坡速率碳化2小时。
US 2016/102187 A1描述了由与常规聚酰胺相比具有提高的每官能团的芳族含量水平的单体制备的多孔聚酰胺气凝胶。
从US 2015/0284252 A1中获知的方法产生碳泡沫。通常,碳泡沫以小于0.1g/cm3的极低密度和在惰性气体下的耐高温性为特征。但是,典型的最小孔径为大约50μm;但许多应用需要纳米范围的孔隙以及用这种材料无法获得的大比表面积。聚合物泡沫作为模板材料的使用降低该方法的总收率并需要反应容器中的大容积。其需要在高压釜中的长时间水热处理以进行自组装步骤。
US 8,227,518 B2的方法包括多步法,其中使混合物部分交联,然后浇铸成块以形成整料或滴入油中以形成珠粒,然后在进一步加工前需要洗涤。聚合步骤漫长并且洗涤步骤涉及溶剂或中和剂。大量成孔剂的使用导致较低碳收率和较高成本,并且硫酸的使用导致最终材料的硫污染,以及腐蚀和腐蚀性的副产物和该方法的更复杂的操作。
本发明的一个目的是提供能够制造具有高孔隙体积的多孔碳质材料但避免已知方法的缺点的方法。
本发明的另一目的是提供为进一步加工提供优点的多孔碳材料,尤其是减少粉碎所需的能量。
本发明的另一目的是提供便宜的电化学储能装置和便宜的催化剂载体。
发明概述
独立权利要求有助于实现至少一个上述目的。从属权利要求提供也有助于解决至少一个上文提到的目的的本发明的优选实施方案。
根据本发明,制备多孔碳质材料的方法包含:
a)提供至少一种碳源和至少一种两亲物类,
b)合并至少碳源和两亲物类以获得前体材料,
c)将所述前体材料加热到300℃至600℃的温度至少15分钟以获得多孔碳质材料,和
d)冷却具有平均孔径和孔隙体积和骨架密度的多孔碳质材料,
e)粉碎所述多孔碳质材料以获得压碎的多孔碳质材料粒子,和
f)将所述压碎的多孔碳质材料粒子加热到700-1500℃的温度。
该生产多孔碳质材料的方法使用软模板法。两亲物类有助于在加热步骤c)的过程中引导由碳源形成三维结构。两亲物类中所含的碳原子变成最终大孔碳材料的一部分;该方法不需要模板材料。这使得该方法更便宜和更容易规模化。
在300至600℃的温度下处理该混合物,优选到350至550℃,再更优选450至550℃的温度以产生多孔碳质材料。
通过将前体材料加热到300℃至600℃的温度至少15分钟,自组装过程开始且碳源交联和/或固化。优选在碳前体已交联和/或固化的点之前完成自组装过程。两亲物类在特定温度下分解,例如在170℃或280至320℃下开始,以使两亲分子部分或完全分解。两亲分子的分解留下互连的空隙以计入所得碳材料的大孔率。在低于600℃的加热温度下的处理低于发生完全碳化或甚至石墨化,以获得具有所需孔隙结构和具有低骨架密度的多孔碳质材料。
在冷却到低温,尤其低于50℃,优选低于40℃,和通常冷却到室温后,获得以低骨架密度、高孔隙率和低重量为特征的多孔碳质材料。该多孔碳质材料包含大孔,包括开放的互连孔隙,并且其优选具有1.2g/cm3至1.8g/cm3,优选1.3g/cm3至1.7g/cm3的骨架密度。所得材料已表现出适用于许多不同应用,包括例如气体吸附的孔隙率。
该方法的一个优点在于该碳质材料可在300℃至600℃的温度下合成,这可用简单的炉技术实现,以使加工成本降低。根据本发明,合成没有完全碳化也没有石墨化的多孔碳质材料。其可随后以许多不同方式加工和/或改性;并且其制造方法的成本密集性较低。
达到最多600℃的低温的合成步骤已能够释放大部分排气,因此剩余材料由于其质量降低而在后续步骤,例如进一步热处理中可以加工得更快,这使得这些步骤的吞吐量提高。此外,对于已使用600℃和更低的温度合成的碳质材料,在材料表面处存在的含氧官能团的含量高于处理到更高温度的类似材料。与表现出较少的此类含氧官能团的其它碳或碳质材料相比,这有益于附加官能团的连接。合成过程中的较低最终温度也将显著降低加热步骤的能量消耗,并且达到该温度所需的时间较少。
可以总结地说,本发明的方法能够合成具有可调谐的大孔率和低骨架密度的碳质多孔材料。在其最简单的形式下,该合成只需要碳源和两亲分子,无交联剂、无溶剂、无热油浴,就能够得到所述材料。“成孔剂”由两亲物类在低温加热过程中生成并留下纯碳,其构成碳质产物的一部分。因此,不必通过昂贵的方法除去成孔剂。该合成可在低至400℃的温度下在短时间量程内进行,并且不需要数天才能完成。可惰性化的炉也已足够应对该方法,与现有技术中描述的相比,不需要用于溶剂热或水热处理的高压釜。
碳源优选是酚醛清漆型酚甲醛树脂(Novolac type phenolic formaldehyderesins),尤其是酚醛清漆型间苯二酚-甲醛树脂或替代性地,酚醛清漆型苯酚-甲醛树脂、或可水解鞣酸、木质素或纤维素树脂。碳源是单一材料或其含有两种或更多种碳源材料的混合物。
两亲分子优选是嵌段共聚物和/或表面活性剂。嵌段共聚物最优选选自具有结构聚氧乙烯-聚氧丙烯-聚氧乙烯或聚氧丙烯-聚氧乙烯-聚氧丙烯的三嵌段共聚物、乳化剂如聚乙二醇-聚丙二醇、表面活性剂如聚乙二醇单烷基醚和其它改性聚乙二醇。
如果前体的成分是液体或糊料,可通过将前体材料倒在表面上或倒入铸模中而作为整料获得碳质材料。因此有可能制造本文所述的碳质材料的整料体。该整料可以是三维体或平层。在一个优选实施方案中,粒子形式或整料形式的多孔碳质材料经过进一步加工。在根据步骤d)冷却后,在后续步骤e)中,将多孔碳质材料粉碎以获得压碎的多孔碳质材料粒子。
这样的粒子具有断裂面,通常表现出非球形形态,这对于许多应用是理想的。多孔碳质材料的低骨架密度提供加工优点,其中粉碎所需的能量降低,并且与用于高密度碳材料的较高力的粉碎过程相比,更多的介质可供用于这样的较低力的粉碎过程。
由于本文所述的多孔碳质材料的骨架密度低,粉碎,例如研磨和/或压碎该材料所需的能量输入较低,并且更多的研磨介质可用于此。
该方法涉及两步法,其中在第一步骤中通过两亲物类的分解和碳源的交联进行自组装以产生碳质材料,并在冷却和粉碎和任选其它预处理后,随后进行碳化步骤或其它后处理。
通过本发明的方法制成的多孔碳质材料尤其适合作为多孔碳产品的前体材料——通过使用在惰性条件下的附加热处理。
有鉴于此,压碎的多孔碳质材料粒子在后续步骤f)中加热到700至1,500℃的温度。
通过在惰性气体气氛下施加附加热处理到700℃以上,可将多孔碳质材料转化成具有低微孔含量但高内表面积的多孔导电碳,其可例如用于储能装置以改进电解质的扩散。
在该方法的一个优选变形中,压碎的多孔碳质材料具有小于10mm,优选小于5mm,最优选小于3mm的中值粒度(D50值)。
在一个优选实施方案中,在步骤b)中将交联剂添加到前体材料中。交联剂优选选自多胺化合物,交联剂优选是六亚甲基四胺。
通过加入交联剂,可以调节碳材料的孔隙率和比密度。
期间发生碳源(例如酚醛树脂)和两亲物类的交联和热解。碳源在热处理过程中分解并以通常30-50重量%的收率形成碳。两亲物类几乎完全分解并充当成孔剂,这降低该混合物的总碳收率(例如降至15-33重量%)。交联和热解步骤通常在惰性气氛中在大气压或略低于大气压下进行。这是因为推测氧化气氛在高温下可导致碳烧尽。交联和热解步骤也可在低压下或在真空下,例如在低于500毫巴,优选低于300毫巴的绝对压力下进行。
令人惊讶地发现,如果加热步骤c)包含氧化阶段,其中在含氧化剂的气氛中处理前体材料,可将前体材料中的碳收率(以%表示)提高最多大约10%(绝对值)。氧化剂可含有氧气,氧化剂优选包含选自氧气、二氧化碳和水的至少一种组分。关于较高收率的一种可能(但非限制性)的解释在于来自氧化剂的氧并入聚合物网络。但是,该并入不会使得氧在进一步碳化过程中通过作为CO或CO2离开产物而被除去以致降低总碳收率,而是并入的氧在交联过程中稳定聚合物网络并且这种稳定作用减少进一步的碳损失。
因此,在一个优选实施方案中,步骤c)中的前体材料的加热包含氧化阶段,其中在含氧化剂的气氛中加热前体材料。
已经发现有利的是,在氧化阶段中加热前体材料的过程中含氧化剂的气氛可以是含分子形式(作为O2)的氧的气氛,优选具有小于25体积%的氧含量的气氛,特别优选空气。
该气氛的“氧化作用”造成前体材料的氧化,尤其是碳源的氧化。氧化反应的强度(速率)取决于温度。在上文提到的温度下限,该强度足够高以避免长加热时间。在温度上限,改变含氧化剂的气氛并在惰性气体下进行进一步加热。温度上限可以(但不必)同时对应于用于低温处理的“第一温度”。
在氧化阶段的过程中前体材料的加热优选在150℃至520℃,更优选200℃至470℃的温度范围内进行。
氧化程度也取决于氧化气氛中的氧化剂(例如分子形式的氧)的含量和氧化阶段的持续时间。
已经证实有益的是,氧化阶段具有60至360分钟,优选120至300分钟的持续时间。
关于多孔碳材料,如下解决上述目的:其是具有1.2g/cm3至1.8g/cm3的低骨架密度并进一步包含孔隙,包括开放的互连孔隙的多孔碳质材料。
多孔碳质材料的低骨架密度提供加工优点,其中粉碎所需的能量降低,并且更多的介质可用于这样的较低力的粉碎过程。这样的多孔碳质材料可根据如上所述的本发明的方法获得。
该多孔碳质材料优选以整料形式或以粉末形式存在。互连孔隙朝整料表面或朝粉末粒子的表面开放。开放的互连孔隙适用于经该整料或粒子传输液体、气体、分子、原子和离子。
在一个优选实施方案中,多孔碳质材料具有50至280nm的模态孔径,最优选与单模态孔径分布组合。在50至280nm之间的模态孔径的一个优点在于离子具有大的孔隙网络,其中墙效应不再阻碍离子的传输。更小的孔隙通常太小以致无法用于离子传输,并通常形成具有极高曲折度的孔隙网络。更大的孔隙会限制可提供的孔隙数,并降低该粒子的机械强度。
本发明的多孔碳质材料,包括通过本发明的方法制成的多孔碳质材料,适用于通常使用多孔碳质材料的所有应用。除上文提到的应用外,其特别适用于制造电化学储能装置的隔膜、作为电化学储能装置中的用于维持开放孔隙率以便改进电解质经过电极的扩散的添加剂、作为用于锚固用于催化应用的金属粒子的催化剂载体、作为尤其用于过滤液体的机械过滤材料、作为液体和气体,尤其是CO2的存储材料、作为色谱法中的固定相(待分离的材料选择性吸收在其上)、作为在低压下或在真空下的绝热材料。
关于在电化学储能装置中的添加剂,如下解决上述目的:该电化学储能装置包含正极和负极层,所述电极层由活性材料、粘合剂、其它碳质材料和根据本发明的多孔碳质材料制成。在制备过程中,对电极层施以压缩。多孔碳质材料根据本发明以机械稳定的方式设计,以使开放的互连孔隙保持存在于压缩后的电极中。
关于电化学储能装置,如下解决上述目的:该电化学储能装置包含隔膜,所述隔膜由根据本发明的多孔碳质材料制成。
关于催化剂,如下解决上述目的:催化剂载体由根据本发明的多孔碳质材料制成。
由元素金属或金属合金或由含金属的前体制成金属粒子。使用金属粒子引入例如用于催化应用的活性金属位点。它们在碳质多孔材料的表面上的分布确保它们位于孔隙内的可达表面处,这不同于将含金属的前体包含在原材料的初始混合物中的方法,在该方法中其随后可能并入结构内的使其无法被触及的位置。
关于气体吸收方法,如下解决上述目的:吸附剂材料包含根据本发明的多孔碳质材料。
试验方法和定义
使用下列试验方法。在不存在试验方法的情况下,采用在本申请的最早提交日期前最新公开的待测量特征的ISO试验方法。在不存在独特测量条件的情况下,采用标准环境温度和压力(SATP),如298.15K(25℃、77℉)的温度和100kPa(14.504psi、0.986atm)的绝对压力。
水银测孔法(孔径和孔隙体积)
通过水银测孔法测量不同孔径的比孔容、累积孔隙体积和孔隙率。在这一试验中,在对着反表面张力(opposing surface tension forces)的外压力的作用下将水银压入多孔材料的孔隙中。需要的力与孔径成反比,因此除累积总孔隙体积外,也可测定试样的孔径分布。
根据ISO15901-1(2005)进行水银测孔法分析。用具有140.2nm的模态孔径和924.4mm3/g的孔隙体积的多孔玻璃球(来自BAM的ERMFD122参考材料)校准Thermo FisherScientific PASCAL 140(最多4巴的低压)和PASCAL 440(最多4000巴的高压)和SOLIDVersion 1.6.3(26.11.2015)软件(都来自Thermo Fisher Scientific.Inc.)。在测量过程中连续提高或降低压力并通过以PASCAL模式运行的仪器自动控制,对于压入将速度设定为8,对于压出设定为9。使用Washburn法进行评估并对实际温度校正Hg的密度。表面张力的值为0.48N/m且接触角为140°。样品量为大约25至80毫克。在开始测量前将样品在真空中加热至150℃1小时。
水银测孔法适用于测量相对较大的孔隙(介孔至大孔)。介孔是指孔径在2至50nm之间的孔隙,大孔是指孔径大于50nm的孔隙,且微孔是指孔径小于2nm的孔隙。
“模态孔径”通过软件测定。其是指在对照用水银测孔计测得的孔径绘制对数微分孔隙体积(dV/d(logD),其中V代表汞压入体积,且D代表孔径)的图中表现出对数微分孔隙体积的最大值的孔径,并基于体积计。dV/d(logD)曲线是孔径的概率密度函数。“模态孔径”对应于丰度最大的孔径。典型的孔径范围在1nm至10000nm之间。
气体吸附(总比表面积(BETtotal)和外表面积(BEText))
根据DIN ISO 9277:2010进行BET测量以测定粒子的比表面积。根据SMART方法(Sorption Method with Adaptive dosing Rate)工作的NOVA3000(来自Quantachrome)用于该测量。作为参考材料,使用Quantachrome Alumina SARM Catalog No.2001(在多点BET法中13.92m2/g)和可获自Quantachrome的SARM Catalog No.2004(在多点BET法中214.15m2/g)。将填充棒添加到参考和样品试管中以减少死体积。将试管安装在BET装置上。测定氮气的饱和蒸气压(N2 4.0)。将样品以完全填满带有填充棒的试管并产生最低死体积的量称入玻璃试管。样品在真空下在200℃下保持1小时以将其干燥。在冷却后,记录样品重量。将含有样品的玻璃试管安装在测量装置上。为了将样品脱气,在不将材料吸入泵的所选泵送速度下将其抽空至10毫巴的最终压力。
脱气后的样品质量用于该计算。对于数据分析,使用NovaWin 11.04软件。进行具有5个测量点的多点分析并且所得总比表面积(BETtotal)以m2/g给出。在测量前使用氦气(He4.6,湿度30ppmv)测定各样品池的死体积一次。使用液氮浴将玻璃试管冷却至77K。对于吸附,在77K下具有0.162nm2的分子横截面积的N2 4.0用于该计算。
根据ISO15901-3:2007使用经验t图法(empirical t-plot methodology)区分在大于0.1的相对压力下来自微孔和其余孔隙的贡献(即介孔率、大孔率和外表面积贡献)并计算微孔表面积(BETmicro)和微孔体积。选择低压等温线数据点直至截止p/p0,通常直至0.1p/p0以测定该t图的线性区(linear section)。通过获得正C常数验证数据点选择。由纵坐标截距测定微孔体积。可由t图的斜率计算微孔比表面积(BETmicro)。
骨架密度(Skeletal density)(也称作材料密度或骨架密度(backbonedensity))
骨架密度测量根据DIN 66137-2进行。将0.49克至0.51克粉末样品称入样品池并在测量前在真空下在200℃下干燥1小时。干燥后的质量用于计算。来自Themo FisherScientific,Inc.的Pycnomatic ATC Helium Pycnometer用于该测量,使用“小”样品体积和“小”参考体积。使用具有大约3cm3的公知体积的“超小”球体每月校准该比重瓶。根据DIN标准,使用纯度4.6的氦气、在20.00℃的温度和大约2巴的气压下进行测量。
热重分析(TGA)
在具有Netzsch Proteus软件的Netzsch TG 209F1 Libra热分析仪上进行热重分析。使用用于样品温度测量的TG209标准样品支架和标准K型热电偶。典型初始样品质量是大约15-30毫克。在测量前没有进行预调节步骤。
当在流量为20cm3/min的氩气气氛中(纯度5.0)将测量室中的温度以5℃/min的加热速率从25℃提高到1000℃时,记录Al2O3坩埚中的样品质量。
为了校正在实验过程中的浮力变化,在类似的条件下单独记录装有类似体积的惰性Al2O3粉末的Al2O3坩埚的表观质量,并从测得的信号中减去。
收集的数据绘制为测得的剩余质量百分比(其通过[{(在温度T下的样品质量-在温度T下来自浮力的表观质量)/初始样品质量}×100]测定,以百分比[%]显示)(在主y轴上)和来自热电偶的样品温度T(在次y轴上)vs时间,或者该曲线可将温度直接作为x轴。
来自XPS的表面上的氧含量
为了获得材料表面上的氧含量,使用来自Physical Electronic公司的X-射线光电子能谱仪(XPS)机器PHI-5800ESCA。通过将粉末材料轻敲到直径1.5cm的环形粉末样品支架上,制备10mg量的样品。使用能量为1253.6eV的非单色Mg Kα辐射,并在0至1200eV的光电子能量下获得光谱。分析面积为0.5x0.5 mm2。将所有其它机器参数设定为标准值。通过碳1s峰(peak)校准光谱并使用软件Multipak 9.6.1拟合。由所得光谱中的(O1s峰(peak))的拟合得出氧的原子百分比。
粒度
粒度分布的D50值表征累积粒子体积的50%没有达到的粒度(粒度的中值)。
根据ISO 13320通过对分散试样的激光衍射测定小于315μm的粒度和相应的粒度分布。所用测量仪器是来自Malvern的Mastersizer 3000,配有He-Ne激光器、蓝光LED和湿分散单元以在环境温度(23℃)下测量。借助21CFR设备软件用形态因子1测定粒度分布的D50值。
使用"Air Jet RHEWUM LPS 200MC"筛分装置(RHEWUM GmbH)通过筛析测定大于315μm的粒度和相应的粒度分布。

实施例
在优选实施方案中,通过合并水性间苯二酚-甲醛树脂(酚醛清漆树脂)或间苯二酚-甲醛/苯酚-甲醛树脂的固体丸粒(酚醛清漆型)和两亲分子(嵌段共聚物或表面活性剂或(非离子)乳化剂或两亲分子的组合),制造多孔碳材料。混合组分以获得均匀前体材料并填充到坩埚中。将坩埚置于炉中以供热处理。
在氮气气氛中通过从室温加热到300至600℃的更高温度而一步进行其热处理。加热程序如下:
以1K/min从25℃至250℃、在250℃下保持60min、以0.5K/min从250至400℃、在400℃下保持60min、然后(在400℃不是最终处理温度的情况下),以1K/min加热到最终温度和在最终温度下保持30或60分钟。将由此获得的多孔碳质材料冷却,从炉中取出并机械压碎/研磨至所需粒度。
表1列出受试配方和热处理的条件。

第四列中给出的“重量比”是指各自物质的总质量的比率。779W 50Askofen树脂例如是酚醛清漆型的水性间苯二酚-甲醛树脂并含有50重量%固体树脂和50重量%液相。因此,5重量份的这种物质相当于2.5重量份的树脂。
对于各配方进行多个实验以观察结果的可再现性。
根据US 8227518 B2的对比例
100克Askofen 779W 50和60克乙二醇的混合物;在氮气气氛下热处理到500℃。代替使用两亲物类作为成孔剂,使用非两亲分子乙二醇(CAS:107-21-1)。
所用材料的商业来源显示在表2中。

图1的图表显示根据配方1制成的碳质材料(在400℃下热处理)在氩气中直至1000℃的热重分析的结果。样品的重量损失Δm(以%计)对照加热时间t(以min计)绘制在主纵坐标上。测量室中的温度绘制在次纵坐标轴上并显示恒定加热速率(5℃/min)直至达到1000℃的最终温度,此后保持30分钟的等温线。
图1中的曲线A显示样品的质量损失,曲线B显示加热温度,曲线C显示氩气冲洗的质量流量。相应地,在处理直至500℃时,多孔碳质材料损失其初始重量的最多大约10%。在更高温度下出现显著重量损失,表明该材料的低温度稳定性。这可通过多孔碳质材料的持续碳化过程解释。另一方面,多孔碳质材料的低稳定性使得二次温度处理更快。
图2至6的图表显示多孔碳质材料的孔径分布(图2为样品1;图3为样品2;图4为样品3且图5为样品4;图6为根据US 8,227,518 B2的对比例)。
以[cm3/g]计的累积孔隙体积Vc绘制在左纵坐标上,且导数(derivative)dV/d(logD)绘制在右纵坐标上,对照以[nm]计的孔径D。可以看出,根据本发明的所有样品具有单模态孔径分布,孔径最大值在大约50nm至280nm的大孔范围内。也有一些更大的孔隙,D值为最多大约10,000nm,它们被解释为粒子间孔隙并且不属于粒子的孔隙结构。
与此相比,对比例的所得碳质材料如图6中所示没有表现出在所需范围内的合适孔隙率。该孔径分布显示大约0.002cm3/g的小孔隙体积,即该材料是无孔的。该图中的曲线D显示累积孔隙体积,两个曲线E和F显示孔径导数(derivative)vs孔径(曲线F是测得数据点的修匀曲线)。这些都在对一种材料的一次测量中获得。

根据用于合成碳质材料的各自前体的各类型和比率,可实现在1.3g/cm3至1.7g/cm3之间的骨架密度。这显示在图7中。x轴上的分布仅仅是散布以显示单个数据点。集群对应于一类材料。由标号“1”标示的点群基于使用碳源“Askofen 779W 50”的20次测量。骨架密度的计算平均值是1.47g/cm3。点群“2”基于用碳源“Alnovol PN320”的23次测量。骨架密度的计算平均值是1.34g/cm3。点群“3”基于用碳源“Penacolite B-16S”的4次测量。骨架密度的计算平均值是1.37g/cm3。灰色带“4”对应于对在900℃的高温下处理的前体材料测得的骨架密度值。给出所有47个样品的骨架密度范围的值(而非值的平均数)。
表4列出对于样品Nos.4和5由氮气吸附、水银测孔法、氦比重瓶法(HeliumPycnometry)、热重分析法和x射线光电子能谱学获得的材料附加性质。

在“质量损失”列中,列出当多孔碳质材料在惰性气体下加热到1000℃时的质量损失。
表面上的氧含量是该材料的比表面积的量度。使用XPS方法测量氧含量。
如表3和4中所示,碳质材料中的大孔率在低至400℃的最终合成温度下已建立并且在将温度提高到600℃时没有显著改变(比较配方1和4)。提高最终合成温度到600℃的主要差异是比表面积增加,和相反,表面上的氧含量降低。因此可根据该材料的所需规格调节碳质材料的性质。此外,根据最初获得该材料时的温度,可影响在惰性气体气氛下进一步加热并直至1000℃时的质量损失。这使得能够根据合成后的所需后加工另外调节材料性质,即其例如能够根据合成温度(例如400℃或600℃)减少在这样的后处理过程中来自该材料的排气。这意味着例如通过使用600℃的合成温度,与在400℃下获得的材料相比,可在后处理步骤过程中实现更高的吞吐量。
表5列出对于配方No 6的样品由氮气吸附、水银测孔法、氦比重瓶法(heliumpycnometry)和热重分析法获得的附加材料性质。

如表5中所示,用可水解鞣酸碳前体也可实现碳质材料中的大孔率。因此可根据该材料的所需规格,通过碳源的选择调节碳质材料的性质。
本文所述的碳质材料也不传导电流,即它们是电绝缘体。这样的多孔绝缘体非常适合充当例如电化学储能装置中的隔膜。这些材料也可用作在低环境压力下或在真空下的绝热材料。
前体材料混合物通常含有酚醛清漆树脂和两亲表面活性剂。酚醛清漆树脂的实例是PN320(Allnex),表面活性剂的实例是PF20(Clariant)或PE/L64(Croda)。树脂与表面活性剂的比率通常为5:(1.5-9)。
图8显示用Alnovol PN320与PF20Synperonic PE/L64的5:5混合物进行的热重分析(TGA)的结果,其中所述混合物在氩气(曲线81)和合成空气(曲线82)气氛中分开加热到1000℃。类似于图1,与原始样品质量相比的样品剩余质量Δm(以%计)对照加热温度T(以℃计)绘制在纵坐标上。加热温度是3℃/min的加热速率的函数直至达到600℃的温度,和5℃/min的加热速率的函数直至1000℃的最终温度。直至大约400℃,在不同气氛中加热的样品的TGA曲线81、82具有相当类似的轮廓。在400℃,氩气热解样品(81)表现出较大质量损失并且其斜率随后下降。空气热解样品(82)在大约400至450℃的温度范围内具有平稳段,其中碳的质量损失比氩气热解样品(81)的质量损失低大约10重量%。但是,当在高于450℃的温度下发生氧化时,质量损失极大提高。通过距离条83指示在450℃下的碳收率的差异。
基于这些热重分析结果,设计一种实验以证实在热解过程中的碳收率的提高(碳质量损失的降低)可归因于(transferred to)通过本发明的方法合成多孔碳材料。使PN320和PF20的5:5混合物以下列加热斜坡分布交联并热解直至600℃:20-350℃:平均0.5℃/min→350-450℃:1℃/min→450-600℃:2℃/min。在450℃的温度下,两亲物的分解足够完全并将气氛从含氧化剂换成仅含惰性气体。这一温度(450℃)同时是氧化阶段(其中在含氧化剂的气氛中加热前体材料)的最大温度和低温处理的“第一温度”。
在第一个试验中,该混合物在氮气气氛中热解。在第二个试验中,该混合物在开放曲颈瓶(retort)中加热以在热解过程中确保含氧化剂的气氛(空气)直至450℃。一旦达到该温度,关闭曲颈瓶,并接入氮气流以防止碳质材料在更高温度(450-600℃)下被空气进一步氧化。表6显示在氮气中和在空气中热解(直至450℃)后的多孔碳材料的收率的比较。

在氮气中处理的样品在600℃下具有30.3重量%的收率,而空气交联样品具有32.7重量%的更高收率。收率的统计误差通常为0.5重量%。实际上,碳化的空气交联样品的收率比氮气交联样品大3.4重量%。这种改进甚至大于在600℃下发现的2.4重量%的收率增益。这意味着氧气稳定聚合物网络并可保持这种改进。在第一个实验中在470℃的温度下将空气换成氮气。通过其它实验可能显示,通过工艺优化,例如通过在400℃和更低的温度下切换成惰性气氛,可获得甚至更高的碳收率。
前体材料混合物的交联和热解产生具有高于0.4cm3/g的累积孔隙体积和在50-280nm之间的模态孔径的大孔碳。
Claims (15)
1.制备多孔碳质材料的方法,其包含:
a)提供至少一种碳源和至少一种两亲物类,
b)合并至少碳源和两亲物类以获得前体材料,
c)将所述前体材料加热到300℃至600℃的温度至少15分钟以获得多孔碳质材料,和
d)冷却具有模态孔径和孔隙体积和骨架密度的多孔碳质材料,
e)粉碎所述多孔碳质材料以获得压碎的多孔碳质材料粒子,和
f)将所述压碎的多孔碳质材料粒子加热到700-1500℃的温度。
2.根据权利要求1的方法,其中在加热步骤c)的过程中将前体材料加热到350℃至550℃,再更优选450至500℃的温度至少15分钟。
3.根据权利要求1或2的方法,其中所述压碎的多孔碳质材料具有小于10mm,优选小于5mm,最优选小于3mm的中值粒度(D50值)。
4.根据前述权利要求任一项的方法,其特征在于加热步骤c)中的前体材料的加热包含氧化阶段,其中在氧化气氛中加热前体材料。
5.根据权利要求4的方法,其特征在于在氧化阶段中加热前体材料的过程中的氧化气氛是含氧气氛,优选具有小于25体积%的氧含量的气氛,特别优选空气。
6.根据权利要求4或5的方法,其特征在于在氧化阶段的过程中前体材料的加热在150℃至470℃,优选200℃至400℃的温度范围内进行。
7.根据权利要求4至6任一项的方法,其特征在于所述氧化阶段具有60至360分钟,优选120至300分钟的持续时间。
8.根据前述权利要求任一项的方法,其中所述碳源选自酚醛清漆型酚-甲醛树脂,尤其是酚醛清漆型间苯二酚-甲醛树脂或替代性地,酚醛清漆型苯酚-甲醛树脂、可水解鞣酸、木质素、纤维素树脂。
9.根据前述权利要求任一项的方法,其中所述至少一种两亲物类选自嵌段共聚物和/或表面活性剂,优选至少一种两亲物类包含两亲化合物,所述两亲化合物包含两个或更多个相邻环氧乙烷基重复单元,优选5个或更多个,更优选7个或更多个,更优选20个或更多个、或30个或更多个、或50个或更多个,和最多1000个相邻环氧乙烷基重复单元。
10.根据权利要求9的方法,其中所述嵌段共聚物选自具有结构聚氧乙烯-聚氧丙烯-聚氧乙烯或聚氧丙烯-聚氧乙烯-聚氧丙烯的三嵌段共聚物、乳化剂如聚乙二醇-聚丙二醇、表面活性剂如聚乙二醇单烷基醚和其它改性聚乙二醇。
11.通过根据权利要求1至10任一项的方法可获得的多孔碳质材料,其具有1.2g/cm3至1.8g/cm3,优选1.3g/cm3至1.7g/cm3的骨架密度,并进一步包含孔隙,包括开放的互连孔隙。
12.根据权利要求11的多孔碳质材料,其中所述孔隙具有在50至280nm的范围内的模态孔径。
13.根据权利要求11或12的多孔碳质材料,其中所述孔隙具有单模态孔径分布。
14.根据权利要求11至13任一项的多孔碳质材料,其中所述多孔碳材料作为整料体或作为粉末存在。
15.催化剂,其包含具有供金属粒子分布在其上的表面积的催化剂载体,其中所述催化剂载体由根据权利要求11至14任一项的多孔碳质材料制成。
