尽管夹层玻璃技术已有超过一个世纪的历史,但仍存有挑战。为获得所需性能(如声学性能)而选择的聚合物,通常缺乏其他所需性能(如高度耐冲击性或强度)。因此,现代夹层玻璃技术已发展为将热塑性树脂与数种不同添加剂结合的复杂配方。这些添加剂必须经过审慎的平衡和选择,其除了所造成的任何改善外,也经常造成无法预期的不良性能。
例如,经常使用的一类添加剂是黏着控制剂,其可为金属盐,例如醋酸镁和醋酸钾,用以调整热塑性塑料和玻璃之间的氢键。然而,已发现这些盐类可能会凝聚或沉淀,从而例如由凝聚颗粒的光散射而影响夹层玻璃的透明度。为了消除这种负面影响,在诸如汽车挡风玻璃等需要高透明度的用途中,一种解决方法是降低所使用的黏着控制剂的浓度,但这会致使抗穿透性较差。另一种解决方法是添加分散剂以防止金属盐添加剂凝聚,但分散剂通常是低沸点化合物,其会造成其他缺陷,例如气泡的形成,这又会对夹层玻璃的透明度和耐冲击性产生负面影响。

显然,夹层玻璃的制备需要严格且有时难以控制的制程,其中也包括复杂的配方,过程中通常必须平衡不同的要求,例如良好的黏着力和高透明度。因此,仍然有改进透明积层板的需求,例如具有高光学透明性、低雾度、低黄度和高耐冲击性的夹层玻璃,为车辆提供更好的安全玻璃及为建筑物提供更好的建筑用玻璃。
发明内容
大体上,本发明涉及一种聚合膜和一种使用该聚合膜的积层板。例如,一种具有高耐冲击性和高透明性的积层板。
第一方面,本发明包括一种聚合膜,该聚合膜包含一聚乙烯缩醛树脂(polyvinylacetal resin)、一可塑剂及一含有一脂族环(aliphatic ring)和至少一羟基的掺合剂。
可选地,该掺合剂为一脂环醇(alicyclic alcohol)。
可选地,该脂族环包含一脂环烃基(alicyclic hydrocarbon group),例如,其中该脂环烃基具有3至12个碳。
可选地,其中该脂环烃基选自由环烷基(cycloalkyl)、稠双环烷基(fusedbicycloalkyl)、螺烷基(spiroalkyl)、桥联双环烷基(bridged bicycloalkyl)及借由C1-C3烷基链与第二环烷基连接的一第一环烷基所组成的群组。
可选地,该脂族环由至少一羟基或至少一羟基取代的(C1-C6)烷基所取代。

第三方面,本发明包括一种积层板,该积层板包括二玻璃外层及一聚合膜夹层,该聚合膜夹层包含一聚乙烯缩醛树脂、一可塑剂及一含有一脂族环和至少一羟基的掺合剂,其中该掺合剂的量至少为0.005phr。该积层板还具有大于88.28的透明度、至少4.50公尺的平均断裂高度及小于0.30的黄度指数。
通过使用本发明的聚合膜,可制备具有优异的光学性质和高耐冲击性的积层板。例如,本发明的聚合膜允许形成具有高透明度、低雾度和高耐冲击性的夹层玻璃。

具体实施方式
本文描述聚合膜和使用这些聚合膜的积层板。已发现借由例如在用于积层板的树脂中使用掺合化合物(又称掺合剂),可以改进光学性质和耐冲击性,其中该掺合化合物含有一脂族环和至少一羟基。通过使用本文所述的聚合膜,可制造具有优异的光学性质和高耐冲击性的积层板,例如夹层玻璃。
在一些实施例中,该聚合膜包含聚乙烯缩醛树脂和一种或多种其他树脂,例如一种或多种另外的热塑性树脂。该聚合膜可另外包括一种或多种树脂,例如但不限于:选自由聚二氟亚乙烯、聚四氟乙烯、二氟亚乙烯-六氟丙烯共聚物、聚三氟乙烯、丙烯腈-丁二烯-苯乙烯共聚物、聚酯、聚醚、聚酰胺、聚碳酸酯、聚丙烯酸酯、聚甲基丙烯酸酯、聚氨酯、聚氯乙烯、聚乙烯、聚丙烯、聚苯乙烯、聚乙烯缩醛和乙烯-乙酸乙烯酯共聚物所组成的群组。在一些实施例中,该聚合膜包含聚乙烯缩醛树脂。
在一些实施例中,该聚乙烯缩醛树脂的玻璃转化温度(glass transitiontemperature,Tg)为约50至100℃(例如,约60至80℃)。
在一些实施例中,该聚乙烯缩醛树脂的分子量至少约10,000Mw(g/mol)。例如,至少约30,000Mw(g/mol)、至少约50,000Mw(g/mol)或至少约100,000Mw(g/mol)。在一些实施例中,该聚乙烯缩醛树脂的分子量为约10,000至约500,000Mw(g/mol)。在一些实施例中,该聚乙烯缩醛树脂的分子量为约100,000至约300,000Mw(g/mol)。

该可塑剂可以以任何量使用。在一些实施例中,该可塑剂的用量在25至60phr的范围内。在一些实施例中,该可塑剂的用量为至少30phr、至少35phr、至少40phr、至少45phr、至少50phr或至少55phr。在一些实施例中,该可塑剂的用量不超过55phr、不超过50phr、不超过45phr、不超过40phr、不超过35phr或不超过30phr。
本文所用的术语“脂族/脂肪族的”(aliphatic)或“脂族基/脂肪族基”(aliphaticgroup)意指烃部分可为直链(即无支链)、分枝链或环(包括稠合的、桥联的和螺结的多环,即稠环、桥联环和螺环),并且可为完全饱和或可能包含一或多个不饱和单元,但不是芳香族。除非另有说明,否则本文所用的“脂族”或“脂族基”含有1至12个碳原子。在某些实施例中,该脂族基包含1至20个碳原子。适当的脂族基包括但不限于直链或具支链的烷基、烯基、炔基及其混合,例如(环烷基)烷基、(环烯基)烷基或(环烷基)烯基。
单独使用或作为一较大部分的一部分使用的术语“脂环族”(cycloaliphatic)或“脂族环”(aliphatic ring)意指饱和或部分不饱和的环状脂族单环、双环或多环系统,其中脂族环系统为任选取代。脂族环包括但不限于环丙基、环丁基、环戊基、环戊烯基、环己基、环己烯基、环庚基、环庚烯基、环辛基、环辛烯基、降莰基(norbornyl)、金刚烷基(adamantyl)和环辛二烯基。在一些实施例中,该环烷基具有3至20个碳。在一些实施例中,该脂族环为双环。在一些实施例中,该脂族环为三环。在一些实施例中,该环系统并非芳香族环系统或不包括芳香族环系统。
在一些实施例中,该脂族环包括不饱和基团,例如在该环系统中彼此键结的碳原子为烯基(例如彼此双重键结)或炔基(例如彼此三重键结)。在这些实施例中,该脂族环或脂族环系统可指脂族环的不饱和衍生物。

术语“环烷基”(cycloalkyl)或“单环烷基”(monocycloalkyl)是指由一个环烷基部分组成的结构。例如,具有结构(I)的碳架。某些非限制性实施例包括但不限于环丙基、环丁基、环戊基、环己基、环庚基、环辛基、环壬基、环癸基,及其不饱和衍生物,例如环戊烯基、环丁烯基、二环丁烯基、环戊烯基、环己烯基、二环己烯基、环庚烯基和二环庚烯基。
术语“双环烷基”(bicycloalkyl)是指由两个环烷基部分组成的结构,其环系统中具有二个或更多个共同原子。若环烷基部分恰好具有二个共同原子,则称作“稠”(fused),例如具有碳架结构(II),实例包括但不限于双环[2.1.0]戊基、双环[3.1.0]庚基及双环[4.4.0]癸基。若环烷基部分具有多于二个共同原子,则称作“桥联”(bridged),例如具有碳架结构(III),实例包括但不限于双环[2.2.1]庚基(“降莰基”)、双环[2.2.2]辛基等。
术语“螺烷基”(spiroalkyl)是指由二个环烷基部分组成的结构,其中该二个环烷基部分具有一个共同原子。例如,螺烷基的碳架由结构(IV)表示。实例包括但不限于螺[4.5]癸基、螺[2.3]己基等。
术语“三环烷基”(tricycloalkyl)是指由二个以上环烷基部分组成的结构,其具有四个或更多个共同原子。一些代表性的例子包括结构(VI)、(VII)及(VIII)。实例包括三环[5.2.1.0]癸基。

可以以任何浓度使用该掺合剂以改善性能,例如耐冲击性或光学性质。在一些实施例中,该聚合膜中的该掺合剂的量为至少0.005phr,例如至少0.01phr、至少0.02phr、至少0.03phr或至少0.04phr。在一些实施例中,该掺合剂的量小于约10phr,例如小于约5phr或小于约1phr。本文中,“phr”是指在100重量份的树脂中存有的组分(例如可塑剂或添加剂)的重量份。
在一些实施例中,该聚合膜具有增强的光学性质,例如高折射率。例如,使用一聚乙烯缩醛树脂、一可塑剂及一包括一脂族环及至少一羟基的掺合剂制成的聚合膜,其相较于不含掺合剂或掺合剂为不同化合物(例如芳香族化合物,不包括环状脂肪族化合物或不包括羟基)的比较聚合膜具有更高的折射率。在一些实施例中,该聚合膜的折射率为至少1.460,例如至少1.470、至少1.480、至少1.490、至少1.500。
在一些实施例中,该聚合膜可用于形成一积层板,其中该聚合膜在二片透明材料之间形成一夹层材料以形成该积层板。该透明材料可为任何材料,包括玻璃、聚碳酸酯、聚丙烯酸酯、聚乙烯对苯二甲酸酯(polyethylene terephthalate,PET)。在一些实施例中,该透明材料为玻璃,例如硅酸盐玻璃,其中在该实施例中,该积层板为一夹层玻璃。玻璃的一些实例包括平板玻璃和浮制玻璃。在一些实施例中,该积层板包括透明材料和夹层材料的多个交错层。
在一些实施例中,使用该聚合膜制成的该积层板具有增强的光学性质,例如高透明度和低黄度指数(yellowness index)。例如,使用一聚乙烯缩醛树脂、一可塑剂及一包括一脂族环及至少一羟基的掺合剂制成的积层板,其相较于不含掺合剂或掺合剂为不同化合物(例如芳香族化合物,不包括环状脂肪族化合物或不包括羟基)的比较积层板具有更高的透明度和更低的黄度指数。在一些实施例中,该积层板的透明度为至少88.28%,例如至少88.3%、至少88.4%、至少88.5%、至少88.6%、至少88.7%、至少88.8%或至少88.9%。
在一些实施例中,用于该积层板的该聚合膜的折射率与用于制造该积层板的玻璃的折射率之差小于或等于0.5、小于或等于0.2、或小于或等于0.1。
在一些实施例中,该积层板的黄度指数小于0.3,例如小于0.29、小于0.28、小于0.27、小于0.26、小于0.25、小于0.24、小于0.23、小于0.22、小于0.21或小于0.20。
在一些实施例中,使用该聚合膜制成的该积层板具有高耐冲击性。例如,使用一聚乙烯缩醛树脂、一可塑剂及一包括一脂族环及至少一羟基的掺合剂制成的积层板,其相较于不含掺合剂或掺合剂为不同化合物(例如芳香族化合物,不包括环状脂肪族化合物或不包括羟基)的比较积层板具有更高的耐冲击性。在一些实施例中,耐冲击性通过平均断裂高度(mean break height,MBH)测量所测得为大于4.5公尺,例如大于4.7公尺、大于4.9公尺、大于5公尺、大于5.5公尺或甚至大于6公尺。
在一些实施例中,用于该积层板的该聚合膜的厚度可为大于0.1mm且小于约2.0mm,例如大于约0.4mm且小于约1.2mm,例如介于0.5mm和1.1mm之间,介于0.6mm和1.0mm之间,介于0.7mm和0.9mm之间。在一些实施例中,该聚合膜的厚度为0.8mm。
在一些实施例中,用于该积层板的该聚合膜可包含一或多种添加剂,例如声学控制剂、染料、颜料、稳定剂、抗氧化剂、阻燃剂、红外线吸收剂、红外线阻隔剂、紫外线吸收剂、紫外线稳定剂、润滑剂、分散剂、表面活性剂、螯合剂、偶合剂、黏合剂或黏着控制剂。
在一些实施例中,使用声学控制剂来调节该积层板的声学性质。例如但不限于可将聚酯橡胶、氯丁橡胶(neoprene rubber)、氧化铝、氯乙烯/乙酸乙烯酯共聚物树脂或其中一或多种与该聚合膜合成,以衰减一或多个频率的声音。

在一些实施例中,该聚合膜包括黏着控制剂。所述的黏着控制剂没有限制,可选自有机盐的单价或多价(例如二价)金属盐,前述有机盐例如:C1至C8脂肪族或芳香族有机酸)。例如,在一些实施例中,其金属阳离子为钠、钾、镁、钙或锌,而代表性的阴离子为乙酸根、丁酸根、具取代基的丁酸根(例如2-乙基丁酸根)和辛酸根。在一些实施例中,该聚合膜中不使用黏着控制剂。
在一些实施例中,该聚合膜包括紫外线稳定剂,例如一或多种紫外线稳定剂。在一些实施例中,该紫外线稳定剂为紫外线吸收剂,例如碳黑、氧化钛、二苯基酮(例如羟基二苯基酮和羟基苯基苯并三唑)、草酰苯胺(oxanilides)、苯并三唑和羟基苯基三吖口井(hydroxyphenyltriazines)。在一些实施例中,该紫外线稳定剂为淬灭剂,例如镍淬灭剂。在一些实施例中,该紫外线稳定剂为自由基捕获剂,例如具有2,2,6,6-四甲基哌啶环状结构的化合物,也称为受阻胺类光稳定剂(hindered amine light stabilizers,HALS)。
在一些实施例中,该聚合膜包括抗氧化剂,例如一或多种抗氧化剂。例如但不限于,该抗氧化剂可选自酚、胺、亚磷酸盐、硫醇、羟胺、内酯、维生素E及其组合。
在一些实施例中,该聚合膜包括阻燃剂,例如一或多种阻燃剂。在一些实施例中,该阻燃剂为矿物或无机化合物,例如:该阻燃剂为选自由氢氧化铝、硼化合物、氧化锑、碳钙镁矿、水菱镁矿、氧化锌、蒙脱石黏土(例如单分散黏土)、有机改质黏土、层状双氢氧化物、奈米碳管、多面体寡聚硅倍半氧烷及其组合所组成的群组。在一些实施例中,该阻燃剂为气相自由基淬灭剂,例如氯化和溴化的化合物。在一些实施例中,该阻燃剂为热屏蔽化合物,例如磷酸酯化合物。
应当理解,在本发明的范围内,上述的技术特征和以下提到的技术特征(例如实施例)可不受限制地相互组合形成新的或较佳的技术方案,为简洁起见,在此不赘述。
实施例
制备聚合膜
将100重量份的聚乙烯缩丁醛树脂与38.5重量份的可塑剂(三乙二醇双(2-乙基己酸酯),3GO)和一掺合剂干掺,以制备一混合物,其中该掺合剂的量如表1所示。使用混合机(Brabender公司,德国,Mixer 50 EHT型仪器)在120□C下以转速35rpm揉合该混合物15分钟,以形成一充分混合的熔融材料。然后将该材料冷却至环境温度以提供一塑料块。使用热压机(高铁科技股份有限公司,台湾,GT-7014-A型仪器)在150□C下热压该塑料块3分钟,以提供一厚度为0.8mm的聚合膜。
2.制备夹层玻璃
将上述厚度为0.8mm的聚合膜插入两块透明浮制玻璃板(台湾玻璃公司集团制造)之间以提供一夹层玻璃,其中每块玻璃板的厚度为3mm。使用热压机(高铁科技股份有限公司,台湾,GT-7014-A型仪器)在150℃下预压该夹层玻璃3分钟。接下来,在13bar和135℃下将该夹层玻璃高压灭菌120分钟,然后冷却至环境温度以完成积层程序。
表1示出所制备的夹层玻璃的实例。
3.夹层玻璃的性质
表2示出根据本文所述的一些实施例所制得的积层板的性质。
结果,相较于不含掺合剂或掺合剂为不同化合物(例如芳香族化合物,不包括环状脂肪族化合物或不包括羟基)的其他聚合膜,如本申请所定义的聚合膜的实施例具有更高的折射率。
此外,相较于不含掺合剂或掺合剂为不同化合物(例如芳香族化合物,不包括环状脂肪族化合物或不包括羟基)的其他积层板,包含本申请所定义的聚合膜的积层板的实施例具有更高的透明度和更低的黄度指数。
此外,相较于不含掺合剂或掺合剂不含环状脂肪族化合物或羟基但使用不同化合物(例如芳香族化合物)的积层板,使用一聚乙烯缩醛树脂、一可塑剂及一含有一脂族环和至少一羟基的掺合剂制成的积层板的实施例具有更高的耐冲击性。
综上所述,通过使用本发明的聚合膜,可制备具有优异的光学性质和高耐冲击性的积层板。例如,本发明的聚合膜允许形成具有高透明度、低雾度和高耐冲击性的积层板。

4.测试方法
[折射率]
聚合膜的折射率是根据ASTM D542在589nm和25℃下测量。
[透明度]
使用雾度计(日本电色公司,日本,NDH-2000型仪器),依据ASTMD 1003程序测量积层板的透明度。
为了更清楚地显示透明度的差异,使用以下公式计算透明度的增加量:
透明度增加(%)=(透明度实验-透明度实验1)/2%×100。
其中“透明度实验”为一特定实验(实验2至20)的积层板的透明度;“透明度实验1”为实验1(即未添加掺合剂)的积层板的透明度。“2%”的含义为玻璃和实验1积层板之间的透明度差异为2%,即:透明度玻璃-透明度实验1=2%。
[黄度指数(yellowness index,YI)]
使用微电脑色差计(日本电色公司,日本,ZE-2000型仪器),依据ASTM D1925程序测量夹层玻璃的黄度指数。由于ASTM D1925在1995年撤销,可依据ASTM E313进行相关测量程序。
[平均断裂高度(mean break height,MBH)]
借由落球试验方法(本文中称平均断裂高度,MBH)评估耐冲击性,描述如下。将样品(例如尺寸为300mm×300mm的夹层玻璃)在20至23℃下水平支撑于支架中。使2.26公斤钢球从接近预估MBH的高度掉落到夹层玻璃上。若钢球穿透夹层玻璃,从较先前测试低0.5公尺的降落高度重复测试。若钢球固定在夹层玻璃上(即钢球不穿透夹层玻璃),则从较先前测试高0.5公尺的降落高度重复测试。测试十片夹层玻璃以决定MBH。
MBH的定义为落球高度,在该高度,有50%的样品会持有钢球及50%的样品允许钢球穿透样品。钢球未穿透样品的结果记录为“合格”。将结果制成表格并计算每一落球高度的合格率。将这些结果以合格率百分比与落球高度的关系作图,并在图表上画出一条代表数据最佳配合的线。MBH可由图表中合格率百分比为50%的点而读取。例如,为了以较小的样品量进行说明,收集如表3所示的数据。绘制合格率百分比比对高度的图,并依合格率百分比计算(例如使用内插法)而得的高度值为MBH。对于表3所示的数据,MBH大约为4.78公尺。在实际测试中,使用10个样品以获得MBH,并重复测试3次。因此,表2所示数据中,MBH是以30个样品所测定。

[湿度测试]
在室内将一夹层玻璃(300mm×300mm)置于50℃的温度和95%的相对湿度中调节14天。然后将夹层玻璃置于环境空气中2小时。评估三片夹层玻璃,结果记录于表2,其中,若三片夹层玻璃皆未发现显著变化,则该测试记录为“O”,若在至少一片夹层玻璃中发现显著变化,则该测试记录为“X”。在此,没有显著变化意指在距离夹层玻璃的未切割边缘超过10mm及距离切割边缘超过15mm的区域中未观察到气泡、分层和白化。
本文所用的用语“包含”或“包括”是用于指对请求保护的发明必不可缺少的组合物、方法、及其各自的成分,然而,其可包括无论是否必不可缺少的未指明元素。

Claims (15)
1.一种聚合膜,其特征在于,包括:
一聚乙烯缩醛树脂;
一可塑剂;及
一掺合剂,该掺合剂包含一脂族环及至少一羟基,该掺合剂为一脂环醇,该脂族环具有一多环结构,并且该脂族环包含一脂环烃基,该脂环烃基具有3至12个碳,该脂环烃基选自由环烷基、稠双环烷基、螺烷基、桥联双环烷基及由C1-C3烷基链与第二环烷基连接的第一环烷基所组成的群组。
2.如权利要求1所述的聚合膜,其特征在于,该脂族环由至少一羟基或至少一羟基取代的(C1-C6)烷基所取代。
3.如权利要求1所述的聚合膜,其特征在于,该掺合剂至少一选自由三环癸烷二甲醇、1,4-环己烷二甲醇、2,2’-双(4-羟基环己基)丙烷、十氢-2-萘酚、环己醇及1,4-环己二醇所组成的群组。
4.如权利要求3所述的聚合膜,其特征在于,该掺合剂为三环癸烷二甲醇。
5.如权利要求1所述的聚合膜,其特征在于,该掺合剂包含至少二羟基。
6.如权利要求1所述的聚合膜,其特征在于,该聚乙烯缩醛树脂为聚乙烯缩丁醛树脂。
7.如权利要求1所述的聚合膜,其特征在于,该可塑剂包含三乙二醇双(2-乙基己酸酯)。
8.如权利要求1所述的聚合膜,其特征在于,该掺合剂的量至少为0.005phr。
9.如权利要求1所述的聚合膜,其特征在于,该聚合膜的折射率至少为1.460。
10.一种积层板,其特征在于,包含至少两个外部透明薄层及一包含如权利要求1所述的聚合膜的夹层。
11.如权利要求10所述的积层板,其特征在于,该至少两个外部透明薄层为玻璃。
12.如权利要求11所述的积层板,其特征在于,该积层板的透明度大于88.28。
13.如权利要求11项所述的积层板,其特征在于,该积层板的黄度指5数小于0.30。
14.如权利要求11项所述的积层板,其特征在于,该积层板的平均断裂高度大于4.50公尺。
15.一种积层板,其特征在于,包括:
二玻璃外层及一聚合膜夹层,该聚合膜夹层包含一聚乙烯缩醛树脂、0一可塑剂及一含有一脂族环和至少一羟基的掺合剂,且该掺合剂为一脂环醇,其中该掺合剂的量至少为0.005phr;
其中该积层板的透明度大于88.28;
其中该积层板的平均断裂高度至少4.50公尺;
其中该积层板的黄度指数小于0.30。
