背景技术
GB2445714B公开了一种板材,它包括具有浮雕的表层和填充了塑料材料的芯,芯充当支撑梁;在不使用粘合剂的情况下使所述表层附着在所述的芯上;具有浮雕的表层形成防滑层;它的特征在于,所述芯是纤维增强的;表层比芯使用了更少的填料,相对的,所述的表层更软,所述的芯更硬;所述芯充当支撑梁的同时所述表层具有缓冲作用。
上述文献公开的板材,因具有较轻的重量、逼真的原木外观和在使用时具有的柔软的脚触感而受到消费者的喜爱。然而,该板材具有明显的缺陷。第一个缺点是,该板材的抗压强度不高,主要表现为当有重物加载在板材上时,板材易发生塌陷;第二个缺点是,该板材的整体强度不高,主要表现为当跨距较大时,该板材易发生弯曲甚至断裂;第三个缺点是,该板材的胶合强度不高,主要表现为长期使用情况下,板材的表层和芯层之间易发生开裂。
发明内容
本发明要解决上述问题,从而提供一种增强的皮芯互溶一体的复合板材。
本发明解决上述问题的技术方案如下:
一种增强的皮芯互溶一体的复合板材,从上到下依次包括弹性表层、增强的连续过渡层和增强的硬质发泡芯层;所述增强的硬质发泡芯层为多孔骨架增强的硬质发泡材料,所述的硬质发泡材料至少填充在所述多孔骨架的多孔结构中;所述的增强的连续过渡层是增强网增强的过渡层,所述的增强网至少平铺设置在所述过渡层的内部;所述过渡层是构成硬质发泡材料的未完全固化的尚具有流动性的原料,与未完全固化的构成弹性表层的原料,互相渗透,然后固化形成的一体结构;所述弹性表层与所述增强的连续过渡层一体连接,所述的增强的连续过渡层与所述的增强的硬质发泡芯层一体连接,使得所述弹性表层到增强的硬质发泡芯层之间产生连续相界面。
本发明上述技术方案中,硬质发泡芯层是通过多孔骨架来增强的,多孔骨架是一种整体板材,板面上具有弥散分布的竖向设置的孔,该孔可以是贯通设置的,也可以是非贯通设置的,贯通设置是优选;孔间的隔离板对整体板材形成一定的自支撑作用,也能够对加载在多孔骨架板材上的重量提供支撑,因此多孔骨架的板材本身具有一定的抗压强度。当多孔骨架用作增强材料时,硬质发泡材料填充在孔中,甚至还可以将多孔骨架的上下表面都覆盖并形成覆盖层,优选的,覆盖层的厚度越薄越好。因此,硬质发泡材料经过所述的多孔骨架增强后,能够显著提高复合板材的抗压强度,能够对加载在板面上的重物提供更好地支撑,以避免发生板面塌陷的问题。
本发明上述技术方案中,增强的连续过渡层起到了两个作用,分别对应背景技术中的第二个和第三个问题。增强的连续过渡层是通过增强网来增强的,具体的,增强网平铺设置在增强的连续过渡层内;增强网选自金属丝编织网、金属整体成型网、塑料纤维编织网、塑料整体成型网、矿物纤维编织网和植物纤维编织网中的一种或几种。增强网的设置一方面可使得复合板材抵抗在压力时具有更好的整体性,即能更好地把复合板材局部受到的压力分摊到整体板面,从而降低压强;另一方面,增强网的设置还提高了整体板材的刚性,类似于钢筋骨架之于硅酸盐混凝土的作用。因此,连续过渡层经过增强网增强后,能够显著提高板材的承载能力,提高板材在一定跨度下的弯曲模量。而当板材的弯曲模量得到提高后,在铺设地板时,就能够加大跨距,从而显著减少龙骨的用量,既能提高安装效率,又能降低安装成本。
本发明上述技术方案中,增强的连续过渡层的另一个作用则是作为弹性表层和增强的硬质发泡芯层的过渡层,起到增强表层与芯层的结合力的作用。本发明通过表层和芯层在未完全固化时在它们的交互界面使它们原料相互渗透,达到互溶并且互融的效果,从而形成连续过渡层;连续过渡层的形成还使得表层与连续过渡层一体连接,使得连续过渡层与硬质发泡芯层一体连接,从而使得所述弹性表层到增强的硬质发泡芯层之间产生连续相界面,进而提高表层与芯层的结合力,使本发明的板材具有良好的表面胶合强度。而且,本发明的过渡连接层还增设有增强层,增强层一方面提高了板材的承载能力,提高了板材在一定跨度下的弯曲模量;另一方面还进一步提高了表层与芯层的结合力;研究表明,依据GB/T-24137测定增设的增强层能够将胶合强度从2.0MPa提高到2.8MPa。
作为优选,依据GB/T-24137测定,所述板材在300mm跨距时的弯曲强度为18.0MPa以上;弯曲模量为780 MPa以上;弹性表层的胶合强度在2.8 MPa以上;依据ASTM D 6117-97规定之方法测试,板面握钉力在1100N以上。
作为优选,所述的硬质发泡材料为聚氨酯硬泡;所述聚氨酯硬泡的平均密度为0.3~0.6g/cm³;并且所述的复合板材底部还形成有结皮层。
作为优选,所述的增强的硬质发泡芯层与所述的结皮层一体连接,并且增强的硬质发泡芯层与所述的结皮层之间还设置有增强网。
本发明上述技术方案中,进一步增设的增强网,一方面可进一步提高复合板材的承载能力,进一步提高了板材在一定跨度下的弯曲模量;另一方面下部增强网的增设,可提高整体板材的平衡性,可避免板材因内应力而产生的自然翘曲。
作为优选,所述的弹性表层的材质为热塑性弹性体。
作为进一步的优选,所述的弹性表层的材质为不发泡的聚氨酯材料(TPU),弹性表层的表面形成有木材纹理的图案。
作为优选,所述的增强网选自金属丝编织网、金属整体成型网、塑料纤维编织网、塑料整体成型网、矿物纤维编织网和植物纤维编织网中的一种或几种。
作为优选,所述多孔骨架为具有多孔结构的自支撑板材,如格栅板、网孔板、蜂窝板等。
作为优选,所述的多孔骨架为蜂窝状的支撑板。更优选的,所述蜂窝板为金属或塑料蜂窝板。当材质为塑料时,选自PI、PP、PE、PET、PC、ABS、PVC、PVB、EVA、芳纶中的一种,尤其是PI和芳纶中的一种;当材质为金属时,优选为铝或铝合金。
本发明的另一个目的是提供上述复合板材的一种制备方法。
其技术方案如下:
一种增强的皮芯互溶一体的复合板材的制备方法,包括以下步骤:
a、在凹版模具内涂覆脱模剂,然后将构成弹性表层的原料输入到凹版模具内;得到具有浮雕纹理的弹性表层;
b、在弹性表层未完全固化尚具有流动性时,将构成硬质发泡芯层的原料输入到凹版模具内;
c、在硬质发泡材料未完全固化尚具有流动性时,将多孔骨架植入到硬质发泡芯层的原料内;
d、合模熟化;
e、脱模,得到所述的板材。
作为优选,在步骤b中,在弹性表层未完全固化尚具有流动性时,先铺设一层增强网,然后将构成硬质发泡芯层的原料输入到凹版模具内;在步骤d中,先铺设一层增强网,然后合模熟化。所述的增强网选自金属丝编织网、金属整体成型网、塑料纤维编织网、塑料整体成型网、矿物纤维编织网和植物纤维编织网中的一种或几种。
作为优选,在步骤a中,在凹版模具内涂覆脱模剂后,再依次涂覆保护漆层、面漆层和底漆层;待漆膜固化,然后将构成弹性表层的原料输入到凹版模具内。
综上所述,本发明具有以下有益效果:
1、本发明的硬质发泡层经过多孔骨架增强后,能够显著提高复合板材的抗压强度,能够对加载在板面上的重物提供更好地支撑,以避免发生板面塌陷的问题;
2、本发明的连续过渡层经过增强网增强后,能够显著提高板材的承载能力,提高板材在一定跨度下的弯曲模量;而当板材的弯曲模量得到提高后,在铺设地板时,就能够加大跨距,从而显著减少龙骨的用量,既能提高安装效率,又能降低安装成本。
3、本发明的连续过渡层还设有增强层,增强层一方面提高了板材的承载能力,提高了板材在一定跨度下的弯曲模量;另一方面还进一步提高了表层与芯层的结合力。

以下结合附图对本发明进行进一步的解释说明。
本具体实施方式仅仅是对本发明的解释,并不是对本发明的限制,本领域技术人员在阅读了本发明的说明书之后所做的任何改变只要在权利要求书的范围内,都将受到专利法的保护。
实施例一
如图1和2所示,一种增强的皮芯互溶一体的复合板材,从上到下依次包括弹性表层1、增强的连续过渡层2、增强的硬质发泡芯层3和结皮层5。所述的增强的硬质发泡芯层3与所述的结皮层5一体连接,并且增强的硬质发泡芯层3与所述的结皮层5之间还设置有增强网4。本实施例中,此处增强网4的为玻璃纤维编织网格布。
所述的弹性表层1的材质为不发泡的聚氨酯材料,表面形成有木材纹理的图案。
所述增强的硬质发泡芯层3为多孔骨架31增强的硬质发泡材料32,所述的硬质发泡材料32填充在所述多孔骨架31的多孔结构中。本实施例中,多孔骨架31为蜂窝板,蜂窝板的结构如图2和3所示。本实施例中,蜂窝板的材质为芳纶。所述的硬质发泡材料32为聚氨酯硬泡;本实施例中,所述聚氨酯硬泡的密度为0.65g/cm³。
如图2所示,为了更好地表达出增强的连续过渡层2的结构及其与弹性表层1和增强的硬质发泡芯层3之间的连接关系,本图中对增强的连续过渡层2进行了放大处理,即实际产品的增强的连续过渡层2的厚度远小于图示的比例。所述的增强的连续过渡层2是增强网4增强的过渡层,所述的增强网4平铺设置在所述过渡层的内部;所述过渡层是构成硬质发泡材料32的未完全固化的尚具有流动性的原料,与未完全固化的构成弹性表层1的原料,在增压作用下产生互溶,然后固化形成的一体结构;本实施例中,此处增强网4的为玻璃纤维编织网格布。本实施例所述的增压并非是指提供外部压力,而是通过控制工艺结合合模后的熟化过程,在这个过程中,模具内部压力会有明显的提升;增压作用下能够显著提高表层原料与芯层原料在其结合处的相互渗透效果。
基于上述结构,所述弹性表层1与所述增强的连续过渡层2一体连接,所述的增强的连续过渡层2与所述的增强的硬质发泡芯层3一体连接,使得所述弹性表层1到增强的硬质发泡芯层3之间产生连续相界面。连续相界面,是指不能看出明显分界;但从整体上能看出分界,但分界面并非是边界清晰的界面,且分界面较宽(为整个增强的连续过渡层2)。
上述复合板材的制备方法,包括以下步骤:
a、在凹版模具内涂覆脱模剂,再依次涂覆保护漆层、面漆层和底漆层;待漆膜固化,然后将构成弹性表层1的原料输入到凹版模具内;得到具有浮雕纹理的弹性表层1;本实施例中,构成弹性表层1的原料具体为:1.2kg色粉、100kg聚醚多元醇4110、50g二丁基二月桂酸锡、20kg异氰酸酯、1.5kgUV-1、2.0kgUV-196;
b、在弹性表层1未完全固化尚具有流动性时,先铺设一层增强网4,然后将构成硬质发泡芯层3的原料输入到凹版模具内;构成硬质发泡芯层3的原料具体为:148kg聚醚多元醇YNW-6001A、7kg去离子水、40kg重钙、200kg异氰酸酯万华MDI-8214、0.6kg辛酸亚锡/三乙烯二胺(7/10)复合催化剂、0.2kg有机硅油匀泡剂;c、在硬质发泡芯层3未完全固化尚具有流动性时,将多孔骨架31植入到硬质发泡芯层3的原料内;
d、先铺设一层增强网4,然后合模熟化;熟化过程中控制模压在4.0MPa左右;控制温度在35℃~55℃的范围内;
e、脱模,得到所述的板材。
本实施例中所述复合板材的密度为0.74g/cm³。依据GB/T-24137测定,所述板材在300mm跨距时的弯曲强度为19.3MPa;弯曲模量为870 MPa;弹性表层1的胶合强度为2.8MPa;板面握钉力为1250N。依据ASTM D 6117-97规定之方法测试,板面握钉力为1385N。
实施例二
与实施例一不同之处仅在于,复合板材的制备方法,包括以下步骤:
a、在凹版模具内涂覆脱模剂,再依次涂覆保护漆层、面漆层和底漆层;待漆膜固化,然后将构成弹性表层1的原料在第一储罐中搅拌均匀后,输入到凹版模具内;得到具有浮雕纹理的弹性表层1;本实施例中,构成弹性表层1的原料具体为:2kg色粉、100kg聚醚多元醇YNW-6001A、80g二丁基二月桂酸锡、41kg异氰酸酯MDI-5005、1kgUV-196、3.0kgUV-315;
b、在弹性表层1未完全固化尚具有流动性时,先铺设一层增强网4,然后将构成硬质发泡芯层3的原料在第二储罐中搅拌均匀后,输入到凹版模具内;构成硬质发泡芯层3的原料具体为:148kg聚醚多元醇YNW-6001A、7kg去离子水、40kg重钙、200kg异氰酸酯万华MDI-8214、0.6kg辛酸亚锡/三乙烯二胺(7/10)复合催化剂、0.2kg有机硅油匀泡剂;
c、在硬质发泡芯层3未完全固化尚具有流动性时,将多孔骨架31植入到硬质发泡芯层3的原料内;
d、铺设一层增强网4,然后合模熟化;熟化过程中控制模压在4.0MPa左右;控制温度在35℃~55℃的范围内;
e、脱模,得到所述的板材。
本实施例中所述复合板材的密度为0.80g/cm³。依据GB/T-24137测定,所述板材在300mm跨距时的弯曲强度为18.7MPa;弯曲模量为970 MPa;弹性表层1的结合强度为2.9MPa;依据ASTM D 6117-97规定之方法测试,板面握钉力为1325N。
实施例三
与实施例一不同之处在于,复合板材的制备方法,包括以下步骤:
a、在凹版模具内涂覆脱模剂,再依次涂覆保护漆层、面漆层和底漆层;待漆膜固化,然后将构成弹性表层1的原料在第一储罐中搅拌均匀后,输入到凹版模具内;得到具有浮雕纹理的弹性表层1;本实施例中,构成弹性表层1的原料具体为:3kg色粉、100kg聚四氢呋喃醚二醇、98g胺类催化剂三乙烯二胺、36kg异氰酸酯IPDI、2.5kgUV-292、0.5kgUV-315;
b、在弹性表层1未完全固化尚具有流动性时,先铺设一层增强网4,然后将构成硬质发泡芯层3的原料在第二储罐中搅拌均匀后,输入到凹版模具内;构成硬质发泡芯层3的原料具体为:148kg聚醚多元醇4110、6.8kg去离子水、45kg重钙、200kg异氰酸酯万华MDI-8214、0.6kg辛酸亚锡/三乙烯二胺(7/10)复合催化剂、0.2kg有机硅油匀泡剂;
c、在硬质发泡芯层3未完全固化尚具有流动性时,将多孔骨架31植入到硬质发泡芯层3的原料内;
d、铺设一层增强网4,然后合模熟化;熟化过程中控制模压在4.0MPa左右;控制温度在35℃~55℃的范围内;
e、脱模,得到所述的板材。
本实施例中所述复合板材的密度为0.83g/cm³。依据GB/T-24137测定,所述板材在300mm跨距时的弯曲强度为20.2MPa;弯曲模量为960 MPa;弹性表层1的结合强度为3.0MPa;依据ASTM D 6117-97规定之方法测试,板面握钉力为1450N。
实施例四
与实施例一不同之处在于,复合板材的制备方法,包括以下步骤:
a、在凹版模具内涂覆脱模剂,再依次涂覆保护漆层、面漆层和底漆层;待漆膜固化,然后将构成弹性表层1的原料在第一储罐中搅拌均匀后,输入到凹版模具内;得到具有浮雕纹理的弹性表层1;本实施例中,构成弹性表层1的原料具体为:4kg色粉、100kg聚醚多元醇4110、68g二丁基二月桂酸锡、42kg异氰酸酯IPDI、1.0kgUV-292、2.5kgUV-315;
b、在弹性表层1未完全固化尚具有流动性时,先铺设一层增强网4,然后将构成硬质发泡芯层3的原料在第二储罐中搅拌均匀后,输入到凹版模具内;构成硬质发泡芯层3的原料具体为:130kg聚醚多元醇4110、6.5kg去离子水、32kg重钙、175kg异氰酸酯万华MDI-8214、0.5kg辛酸亚锡/三乙烯二胺(6/10)复合催化剂、0.1kg有机硅油匀泡剂;
c、在硬质发泡芯层3未完全固化尚具有流动性时,将多孔骨架31植入到硬质发泡芯层3的原料内;
d、铺设一层增强网4,然后合模熟化;熟化过程中控制模压在4.0MPa左右;控制温度在35℃~55℃的范围内;
e、脱模,得到所述的板材。
本实施例中所述复合板材的密度为0.80g/cm³。依据GB/T-24137测定,所述板材在300mm跨距时的弯曲强度为19.6MPa;弯曲模量为890 MPa;弹性表层1的结合强度为2.8MPa;依据ASTM D 6117-97规定之方法测试,板面握钉力为1230N。
实施例五
与实施例一不同之处在于,复合板材的制备方法,包括以下步骤:
a、在凹版模具内涂覆脱模剂,再依次涂覆保护漆层、面漆层和底漆层;待漆膜固化,然后将构成弹性表层1的原料在第一储罐中搅拌均匀后,输入到凹版模具内;得到具有浮雕纹理的弹性表层1;本实施例中,构成弹性表层1的原料具体为:1.25kg色粉、100kg聚醚多元醇4110、80g辛酸亚锡、32kg异氰酸酯IPDI、1.0kgUV-581、2.5kgUV-315;
b、在弹性表层1未完全固化尚具有流动性时,先铺设一层增强网4,然后将构成硬质发泡芯层3的原料在第二储罐中搅拌均匀后,输入到凹版模具内;构成硬质发泡芯层3的原料具体为:100kg聚醚多元醇YWN-6001A、6.2kg去离子水、28kg重钙、150kg异氰酸酯万华MDI-8214、0.5kg辛酸亚锡/三乙烯二胺(7/10)复合催化剂、0.2kg有机硅油匀泡剂;
c、在硬质发泡芯层3未完全固化尚具有流动性时,将多孔骨架31植入到硬质发泡芯层3的原料内;
d、铺设一层增强网4,然后合模熟化;熟化过程中控制模压在4.0MPa左右;控制温度在35℃~55℃的范围内;
e、脱模,得到所述的板材。
本实施例中所述复合板材的密度为0.78g/cm³。依据GB/T-24137测定,所述板材在300mm跨距时的弯曲强度为20.6MPa;弯曲模量为780 MPa;弹性表层1的结合强度为2.9MPa;依据ASTM D 6117-97规定之方法测试,板面握钉力为1150N。
对比例一
依据GB2445714B,制备得到一种聚氨酯板材。依据GB/T-24137测定,所述板材在300mm跨距时的弯曲强度为9.28MPa;弯曲模量为356.8MPa;弹性表层1的结合强度为2.2MPa;依据ASTM D 6117-97规定之方法测试,板面握钉力为530N。
依照GB/T-24137-2009、ASTM D 6117-97、EN 15534、GB/T 24508-2009,对实施例和对比例进行测定,数据结果如下:

Claims (10)

1.一种增强的皮芯互溶一体的复合板材,从上到下依次包括弹性表层(1)、增强的连续过渡层(2)和增强的硬质发泡芯层(3);其特征在于:所述增强的硬质发泡芯层(3)为多孔骨架(31)增强的硬质发泡材料(32),所述的硬质发泡材料(32)至少填充在所述多孔骨架(31)的多孔结构中;所述的增强的连续过渡层(2)是增强网(4)增强的过渡层,所述的增强网(4)至少平铺设置在所述过渡层的内部;所述过渡层是构成硬质发泡材料(32)的未完全固化的尚具有流动性的原料,与未完全固化的构成弹性表层(1)的原料,互相渗透,然后固化形成的一体结构;所述弹性表层(1)与所述增强的连续过渡层(2)一体连接,所述的增强的连续过渡层(2)与所述的增强的硬质发泡芯层(3)一体连接,使得所述弹性表层(1)到增强的硬质发泡芯层(3)之间产生连续相界面。
2.根据权利要求1所述的一种增强的皮芯互溶一体的复合板材,其特征在于:依据GB/T24137-2009测定,所述板材在300mm跨距时的弯曲强度为18.0MPa以上,所述板材在300mm跨距时的弯曲模量为780 MPa以上,弹性表层(1)的胶合强度在2.8 MPa以上;依据ASTM D6117-97测定,板面握钉力在1100N以上。
3.根据权利要求1所述的一种增强的皮芯互溶一体的复合板材,其特征在于:所述的硬质发泡材料(32)为聚氨酯硬泡;所述聚氨酯硬泡的平均密度为0.3~0.6g/cm³;并且所述的复合板材底部还形成有结皮层(5)。
4.根据权利要求3所述的一种增强的皮芯互溶一体的复合板材,其特征在于:所述的增强的硬质发泡芯层(3)与所述的结皮层(5)一体连接,并且增强的硬质发泡芯层(3)与所述的结皮层(5)之间还设置有增强网(4)。
5.根据权利要求2或3所述的一种增强的皮芯互溶一体的复合板材,其特征在于:所述的弹性表层(1)的材质为不发泡的聚氨酯材料,表面形成有木材纹理的图案。
6.根据权利要求1所述的一种增强的皮芯互溶一体的复合板材,其特征在于:所述的增强网(4)选自金属丝编织网、金属整体成型网、塑料纤维编织网、塑料整体成型网、矿物纤维编织网和植物纤维编织网中的一种或几种。
7.根据权利要求1所述的一种增强的皮芯互溶一体的复合板材,其特征在于:所述的多孔骨架(31)为蜂窝状的支撑板。
8.一种增强的皮芯互溶一体的复合板材的制备方法,包括以下步骤:
a、在凹版模具内涂覆脱模剂,然后将构成弹性表层(1)的原料输入到凹版模具内;得到具有浮雕纹理的弹性表层(1);
b、在弹性表层(1)未完全固化尚具有流动性时,将构成硬质发泡芯层(3)的原料输入到凹版模具内;
c、在硬质发泡芯层(3)未完全固化尚具有流动性时,将多孔骨架(31)植入到硬质发泡芯层(3)的原料内;
d、合模熟化;
e、脱模,得到所述的板材。
9.根据权利要求7所述的一种增强的皮芯互溶一体的复合板材的制备方法,其特征在于:在步骤b中,在弹性表层(1)未完全固化尚具有流动性时,先铺设一层增强网(4),然后将构成硬质发泡芯层(3)的原料输入到凹版模具内;在步骤d中,先铺设一层增强网(4),然后合模熟化。
10.根据权利要求8所述的一种增强的皮芯互溶一体的复合板材的制备方法,其特征在于:在步骤a中,在凹版模具内涂覆脱模剂后,再依次涂覆保护漆层、面漆层和底漆层;待漆膜固化,然后将构成弹性表层(1)的原料输入到凹版模具内。
